This study investigates a novel heat pipe integrated cooling system designed for thermal management of Tesla’s 4680 cylindrical lithium–ion batteries in electric vehicles (EVs). Through a comprehensive approach combining experimental analysis, 1-D AMESim simulations, and 3-D Computational Fluid Dynamics (CFD) modeling, the thermal performance of various wick structures and working fluid filling ratios was evaluated. The experimental setup utilized a triangular prism chamber housing three surrogate heater blocks to replicate the heat generation of 4680 cells under 1C, 2C, and 3C discharge rates. Results demonstrated that a blended fabric wick with a crown-shaped design (Wick 5) at a 30–40% filling ratio achieved the lowest maximum temperature (Tmax of 47.0°C), minimal surface temperature deviation (ΔTsurface of 2.8°C), and optimal thermal resistance (Rth of 0.27°C/W) under 85 W heat input. CFD simulations validated experimental findings, confirming stable evaporation–condensation circulation at a 40% filling ratio, while identifying thermal limits at high heat loads (155 W). The proposed hybrid battery thermal management system (BTMS) offers significant potential for enhancing the performance and safety of high-energy density EV batteries. This research provides a foundation for optimizing thermal management in next-generation electric vehicles. Full article

This study systematically investigates 50 μm-diameter 631 stainless steel fine wires subjected to both sequential and simultaneous electrothermomechanical loading to simulate probe spring conditions in microelectronic test environments. Under cyclic current loading (~104 A/cm2), the 50 μm 631SS wire maintained electrical integrity up to 0.30 A for 15,000 cycles. Above 0.35 A, rapid oxide growth and abnormal grain coarsening resulted in surface embrittlement and mechanical degradation. Current-assisted tensile testing revealed a transition from recovery-dominated behavior at ≤0.20 A to significant thermal softening and ductility loss at ≥0.25 A, corresponding to a threshold temperature of approximately 200 °C. These results establish the endurance limit of 631 stainless steel wire under coupled thermal–mechanical–electrical stress and clarify the roles of Joule heating, oxidation, and microstructural evolution in electrical fatigue resistance. A degradation map is proposed to inform design margins and operational constraints for fatigue-tolerant, electrically stable interconnects in high-reliability probe spring applications. Full article

The design of aircraft electrical wiring interconnection systems (EWISs) is central to ensuring the safe and reliable operation of aircraft. The calculation of the temperature rise characteristics of aircraft wire harnesses is one of the key technologies in EWIS design, directly affecting the safety margin of the system. However, existing calculation methods generally face a bottleneck in the balance between speed and accuracy, failing to meet the requirements of actual engineering applications. In this paper, we conduct an in-depth study on this issue. Firstly, a finite element harness model is established to accurately obtain the convective heat transfer coefficients of wires and harnesses. Based on the analysis of the influencing factors of the thermal network model for a single wire, an improved thermal resistance hierarchical wire thermal network model is proposed. A structure consisting of series thermal resistance within layers and iterative parallel algorithms between layers is proposed to equivalently integrate and iteratively calculate the mutual thermal influence relationship between each layer of the harness, thereby constructing a hierarchical harness thermal network model. This model successfully achieves a significant improvement in calculation speed while effectively ensuring useable temperature rise results, providing an effective method for EWIS design. This paper investigates the interplay between rubber network damage, carbon black (CB) network damage, heat exchange, and voiding mechanisms in filled Styrene-butadiene rubber (SBR) under cyclic loading. To do so, three carbon black filled SBR composites, SBR5, SBR30 and SBR60 are studied. The study aims to quantify molecular damage and its role in inducing reversible or irreversible heat flow and voiding behavior to inform the design of more resilient rubber composites with improved fatigue life and thermal management capabilities. The study effectively demonstrated how increasing carbon black content, particularly in SBR60, leads to a shift from mostly reversible to irreversible and cumulative damage mechanisms during cyclic loading, as evidenced by thermal, volumetric, and electrical resistivity changes. In particular, we identify a critical mechanical energy of 7 MJ.m−3 associated with such transition. These irreversible changes are strongly linked to the damage and re-arrangement of the carbon black filler network, as well as the rubber chains network and the formation/growth of voids, while reversible mechanisms are likely related to rubber chains alignment associated with entropic elasticity. Over the past 20 years, laser beam–electric arc hybrid welding has gained popularity, enabling high quality and efficiency standards needed for steel welds in structures subjected to severe working conditions. This process enables single-pass welding of thick components, overcoming issues concerning the individual use of traditional processes based on an electric arc or laser beam. Therefore, thorough knowledge of both processes is necessary to combine them optimally in terms of efficiency, reduced presence of defects, corrosion resistance, and mechanical and metallurgical features of the welds. This article aims to review the technical and metallurgical aspects of hybrid welding reported in the scientific literature mainly of the last decade, outlining possible choices for system configuration, the inter-distance between the two heat sources, as well as the key process parameters, considering their effects on the weld characteristics and also taking into account the consequences for solidification modes and weld composition. Finally, a specific section has been reserved for hybrid welding of clad steel plates. Full article

In this study, polymer matrix composites based on high-density polyethylene (HDPE) and recycled HDPE (HDPEr) were reinforced with zinc oxide nanoparticles (ZnO NPs). Four formulations (M1-M4) with HDPE/HDPEr/ZnO NP mass ratios of 50/50/0, 48/47/5, 45/45/10, and 43/42/15 were produced via melt injection molding. Disc-shaped samples (Ø30 ± 0.1 mm × 2 ± 0.1 mm) were evaluated in unaged and aged states (840 h at 100% humidity and 100 °C) using scanning electron microscopy, X-ray diffraction, ultraviolet–visible and Fourier-transform infrared spectroscopy, water absorption, thermal resistance, and mechanical and dielectric testing. Among all composites, M2 showed the best performance, with the highest aging resistance (estimated lifetime of 3891 h in humidity and 2361 h in heat). It also exhibited superior mechanical properties, with the highest indentation hardness, Vickers hardness, and elastic modulus before (0.042 GPa, 3.846 HV, and 0.732 GPa) and after aging under humidity (0.042 GPa, 3.932 HV, 0.706 GPa) and elevated temperature (0.085 GPa, 7.818 HV, 1.871 GPa). Although ZnO NPs slightly reduced electrical resistivity, M2 showed the most stable dielectric properties. In its unaged state, M2 had 22%, 30%, and 3% lower surface resistivity, volume resistivity, and dielectric strength, respectively, than M1 polymer. M2 was identified as the optimal formulation, combining mechanical strength, dielectric stability, and resistance to moisture and heat. Full article

In this article, femtosecond laser scanning was used to create heterojunctions between silver nanowire (Ag NW) and graphene oxide (GO), resulting in a mechanical and electrical interconnection. Surface plasmon resonances (SPRs) were generated on the nanowire surface by using femtosecond laser irradiation, producing a periodically excited electric field along the Ag NWs. This electric field then interfered with the femtosecond laser field, creating strong localized heating effects, which melted the Ag NW and GO, leading to mechanical bonding between the two. The formation of these heterostructures was attributed to the transfer of plasmon energy from the Ag NW to the adjacent GO surface. Since the connection efficiency of the nanowires is closely related to the specific location and the polarization direction of the laser, FDTD simulations were conducted to model the electric field distribution on the surface of Ag NW and GO structures under different laser polarization directions, varying the lengths and diameters of the nanowires. Finally, the resistance changes of the printed Ag NW paths on the GO thin film after femtosecond laser irradiation were investigated. It was found that laser bonding could reduce the resistance of the Ag NW-GO heterostructures by two orders of magnitude, further confirming the formation of the junctions. Full article

This research paper provides new insights into the impact of accelerated mineralization of alkaline waste materials on the physical and mechanical behavior of low-carbon cement-based mortars. Standardized eco-cement mortars were prepared by replacing Portland cement with 7% and 20% proportions of three alkaline waste materials (white ladle furnace slag, biomass ash, and fine concrete waste fraction) that had been previously carbonated in a static reactor at predefined humidity and CO2 concentration. The mortars’ physical (total/capillary water absorption, electrical resistivity) and mechanical properties (compressive strength up to 90 d of curing) were analyzed, and their microstructures were examined using mercury intrusion porosimetry and computed tomography. The results reveal that carbonated waste materials generate a greater heat of hydration and have a lower total and capillary water absorption capacity, while the electrical resistivity and compressive strength tests generally indicate that they behave similarly to mortars not containing carbonated minerals. Mercury intrusion porosimetry (microporosity) indicates an increase in total porosity, with no clear refinement versus non-carbonated materials, while computed tomography (macroporosity) reveals a refinement of the pore structure with a significant reduction in the number of larger pores (>0.09 mm3) and intermediate pores (0.001–0.09 mm3) when carbonated residues are incorporated that varies depending on waste material. The construction and demolition waste (CCDW-C) introduced the best physical and mechanical behavior. These studies confirm the possibility of recycling carbonated waste materials as low-carbon supplementary cementitious materials (SCMs). Full article

To address the challenges of concrete construction in polar regions, this study investigates the feasibility of fabricating cement-based materials under severely low temperatures using electric-induced heating curing methods. Cement mortars incorporating fly ash (FA-CM), ground granulated blast furnace slag (GGBS-CM), and metakaolin (MK-CM) were cured at environmental temperatures of −20 °C, −40 °C, and −60 °C. The optimal carbon fiber (CF) contents were determined using the initial electric resistivity to ensure a consistent electric-induced heating curing process. The thermal profiles during curing were monitored, and mechanical strength development was systematically evaluated. Hydration characteristics were elucidated through thermogravimetric analysis (TG), X-ray diffraction (XRD), and Fourier-transform infrared spectroscopy (FTIR) to identify phase compositions and reaction products. Results demonstrate that electric-induced heating effectively mitigates the adverse effect caused by the ultra-low temperature constraints, with distinct differences in the strength performance and hydration kinetics among supplementary cementitious materials. MK-CM exhibited superior early strength development with strength increasing rates above 10% compared to the Ref. specimen, which was attributed to the accelerated pozzolanic reactions. Microstructural analyses further verified the macroscopic strength test results that showed that electric-induced heating curing can effectively promote the performance development even under severely cold environments with a higher hydration degree and refined micro-pore structure. This work proposes a viable strategy for polar construction applications. Full article

This paper presents a numerical study of the thermal behavior of grounding electrodes subjected to fault currents, focusing on Joule heating within both the electrode and the surrounding soil. A one-dimensional transient model is developed, accounting for heat generation due to both internal resistance in the electrode and current leakage into the soil. The model incorporates the temperature dependence of electrical resistivity, particularly emphasizing the nonlinear and material-specific behavior observed in soils, as captured by three different resistivity models. The temperature–resistivity coupling induces a feedback mechanism that dynamically alters the current distribution and the resulting temperature profiles. A numerical procedure was implemented to simulate this process, following a computational flowchart that captures the interaction between thermal and electrical fields over time. The model was applied to synthetic test cases involving different soil types, segmentation strategies, and resistivity behaviors. The results reveal significant differences between resistivity models, affecting both the magnitude and distribution of grounding potential and temperature fields. In particular, elevated temperatures were observed in regions where current density concentrates—such as corners and exposed ends of the electrode—highlighting the need for targeted reinforcement to prevent thermal degradation. The proposed model provides a practical tool for evaluating the thermal performance of grounding systems under extreme conditions, offering insight into design optimization and material selection. This study aims to explore a new concept for a Power to Heat (P2H) device and demonstrate its effectiveness compared to a thermal heating method. The proposed concept is a medium-temperature system where electro-thermal conversion occurs via the Joule effect in a metallic tube (resistive element). This tube also serves as a heat exchange surface between the heat transfer fluid and the thermal storage medium. The heat storage material here proposed consists of base concrete formulated on purpose to ensure its operation at high temperatures, good performance and prolongated thermal stability. The addition of 10%wt phase change material (i.e., solar salts) stabilized in shape through a diatomite porous matrix allows the energy density stored in the medium itself to increase (hybrid sensible/latent system). Testing of the heat storage module has been conducted within a temperature range of 220–280 °C. An experimental comparison of charging times has demonstrated that electric heating exhibits faster dynamics compared to thermal heating. In both electrical and thermal heating methods, the concrete module has achieved 86% of its theoretical storage capacity, limited by thermal losses. In conclusion, this study successfully demonstrates the viability and efficiency of the proposed hybrid sensible/latent P2H system, highlighting the faster charging dynamics of direct electrical heating compared to conventional thermal methods, while achieving a comparable storage capacity despite thermal losses. Thermal Issues Related to Hybrid Bonding of 3D-Stacked High Bandwidth Memory: A Comprehensive Review

High-Bandwidth Memory (HBM) enables the bandwidth required by modern AI and high-performance computing, yet its three dimensional stack traps heat and amplifies thermo mechanical stress. We first review how conventional solutions such as heat spreaders, microchannels, high density Through-Silicon Vias (TSVs), and Mass Reflow Molded Underfill (MR MUF) underfills lower but do not eliminate the internal thermal resistance that rises sharply beyond 12layer stacks. We then synthesize recent hybrid bonding studies, showing that an optimized Cu pad density, interface characteristic, and mechanical treatments can cut junction-to-junction thermal resistance by between 22.8% and 47%, raise vertical thermal conductivity by up to three times, and shrink the stack height by more than 15%. A meta-analysis identifies design thresholds such as at least 20% Cu coverage that balances heat flow, interfacial stress, and reliability. The review next traces the chain from Coefficient of Thermal Expansion (CTE) mismatch to Cu protrusion, delamination, and warpage and classifies mitigation strategies into (i) material selection including SiCN dielectrics, nano twinned Cu, and polymer composites, (ii) process technologies such as sub-200 °C plasma-activated bonding and Chemical Mechanical Polishing (CMP) anneal co-optimization, and (iii) the structural design, including staggered stack and filleted corners. Integrating these levers suppresses stress hotspots and extends fatigue life in more than 16layer stacks. Finally, we outline a research roadmap combining a multiscale simulation with high layer prototyping to co-optimize thermal, mechanical, and electrical metrics for next-generation 20-layer HBM. This study explores microcomposites’ thermodielectric properties—thermal conductivity (keff) and dielectric permittivity (εr)—across filler concentrations from 1 wt% (φ0.0035) to 60 wt% (φ0.45) spanning the pre- (φ<0.16) and within-percolation threshold (0.16φ0.29). Thermal measurements were conducted using a newly designed, cost-effective thermal measurement setup. The setup utilised a transient heat pulse methodology with a heater and NTC thermistors, with a precision better than ±0.01m1·K1. Dielectric properties were measured using a three-electrode system over a broad frequency and temperature range. The measurements demonstrate an effective thermal conductivity keff of 0.72 W·m1·K1 for AlN at φ=0.36 and 0.65 W·m1·K1 for wBN already at φ=0.12. Although theoretical models suggest that, considering interfacial Kapitza resistance, it can yield a keff corresponding to approximately 1–3% of the conductivity of pure material filler, the experimental measurements indicate a maximum of around 0.5%. Dielectric measurements show that in comparison to pure polyurethane, the presence of 60% AlN or 40% wBN at 60 °C decreased the loss tangent by 20 times in the condition of a quasistatic electric field. Resistive gas sensors have attracted significant attention due to their simple architecture, low cost, and ease of integration, with widespread applications in environmental monitoring, industrial safety, and healthcare diagnostics. This review provides a comprehensive overview of recent advances in resistive gas sensors, focusing on their fundamental working mechanisms, sensing material design, device architecture optimization, and intelligent system integration. These sensors primarily operate based on changes in electrical resistance induced by interactions between gas molecules and sensing materials, including physical adsorption, charge transfer, and surface redox reactions. In terms of materials, metal oxide semiconductors, conductive polymers, carbon-based nanomaterials, and their composites have demonstrated enhanced sensitivity and selectivity through strategies such as doping, surface functionalization, and heterojunction engineering, while also enabling reduced operating temperatures. Device-level innovations—such as microheater integration, self-heated nanowires, and multi-sensor arrays—have further improved response speed and energy efficiency. Moreover, the incorporation of artificial intelligence (AI) and Internet of Things (IoT) technologies has significantly advanced signal processing, pattern recognition, and long-term operational stability. Machine learning (ML) algorithms have enabled intelligent design of novel sensing materials, optimized multi-gas identification, and enhanced data reliability in complex environments. These synergistic developments are driving resistive gas sensors toward low-power, highly integrated, and multifunctional platforms, particularly in emerging applications such as wearable electronics, breath diagnostics, and smart city infrastructure. This review concludes with a perspective on future research directions, emphasizing the importance of improving material stability, interference resistance, standardized fabrication, and intelligent system integration for large-scale practical deployment. Effect of Steel Fiber Content on the Electrical, Electrothermal, and Thermal Conductivity Properties of Iron Tailings-Based UHPC

Iron tailings-based ultra-high-performance concrete (UHPC) was developed using iron tailings as aggregates, with steel fiber incorporation ranging from 0% to 2.5%. This study investigates the effects of steel fiber dosage and curing age on the electrical, electrothermal, and thermal conductivity properties of iron tailings-based UHPC. A comprehensive evaluation protocol was implemented to quantify resistivity, electrothermal conversion efficiency, and heat transfer characteristics, providing a systematic understanding of the material’s multifunctional properties. Results demonstrate that steel fiber incorporation significantly reduces electrical resistivity, achieving optimal conductivity at 1.5% fiber content. Electrothermal analysis under a 60 V applied voltage revealed maximum heating efficiency (ΔT = 32.5 °C/30 min for UHPC cured for 7 days and ΔT = 8.0 °C/30 min for UHPC cured for 28 days) at 1.5% fiber content. Thermal conductivity measurements identified a non-monotonic relationship with steel fiber content, initially increasing and then decreasing, with maximum thermal conductivity observed at 1.5% fiber content. This trend aligns with the observed resistivity behavior, suggesting a strong correlation between electrical and thermal properties. Fiber distribution within the iron tailings-based UHPC matrix revealed that steel fiber dispersion significantly affects material properties, with 1.5% fiber content achieving optimal percolation network formation for electrical current flow and heat transfer.
