In the present work, the optimization of ceramic-based composite WC(Co,Ni) welds by laser cladding was carried out using response surface methodology based on finite element analysis. The heat distribution and temperature field of laser-melted WC(Co,Ni) ceramic coatings were simulated using ANSYS software, which allowed the computation of the distribution of residual stresses. The results show that the isotherms in the simulation of the temperature field are elliptical in shape, and that the isotherms in front of the moving heat source are dense with a larger temperature gradient, while the isotherms behind the heat source are sparse with a smaller temperature gradient. In addition, the observed microstructural evolution shows that the melting zone domains of WC(Co,Ni) are mainly composed of unmelted carbides. These carbides are dendritic, rod-like, leaf-like, or net-like, and are agglomerated into smaller groups. The W content of these unmelted carbides exceeds 80%, while the C content is around 1.5–3.0%. The grey areas are composed of WC, Co and Ni compounds. Based on the regression model, a quadratic model was successfully constructed. A three-dimensional profile model of the residual stress behaviour was further explored. The estimated values of the RSM-based FEA model for residual stress are very similar to the actual results, which shows that the model is effective in reducing residual stress by laser cladding. Hydrogen energy is a pivotal carrier for achieving carbon neutrality, requiring green and efficient production via water electrolysis. However, the anodic oxygen evolution reaction (OER) involves a sluggish four-electron transfer process, resulting in high overpotentials, while the prohibitive cost and complex preparation of precious metal catalysts impede large-scale commercialization. In this study, we develop a FeCo-based bimetallic deep eutectic solvent (FeCo-DES) as a multifunctional reaction medium for engineering a three-dimensional (3D) coral-like FeOOH-Co2(OH)3Cl/NF composite via a mild one-step impregnation approach (70 °C, ambient pressure). The FeCo-DES simultaneously serves as the solvent, metal source, and redox agent, driving the controlled in situ assembly of FeOOH-Co2(OH)3Cl hybrids on Ni(OH)2/NiOOH-coated nickel foam (NF). This hierarchical architecture induces synergistic enhancement through geometric structural effects combined with multi-component electronic interactions. Consequently, the FeOOH-Co2(OH)3Cl/NF catalyst achieves a remarkably low overpotential of 197 mV at 100 mA cm−2 and a Tafel slope of 65.9 mV dec−1, along with 98% current retention over 24 h chronopotentiometry. This study pioneers a DES-mediated strategy for designing robust composite catalysts, establishing a scalable blueprint for high-performance and low-cost OER systems. Full article

This paper presents the results of a comprehensive study of the structure, phase composition, thermal corrosion, and tribological properties of multilayer gradient coatings based on YSZ/NiCrAlY obtained using detonation spraying. X-ray phase analysis showed that the coatings consist entirely of metastable tetragonal zirconium dioxide (t’-ZrO2) phase stabilized by high temperature and rapid cooling during spraying. SEM analysis confirmed the multilayer gradient phase distribution and high density of the structure. Wear resistance, optical profilometry, wear quantification, and coefficient of friction measurements were used to evaluate the operational stability. The results confirm that the structural parameters of the coating, such as porosity and phase gradient, play a key role in improving its resistance to thermal corrosion and CMAS melt, which makes such coatings promising for use in high-temperature applications. It is shown that a dense and thick coating effectively prevents the penetration of aggressive media, providing a high barrier effect and minimal structural damage. Tribological tests in the temperature range from 21 °C to 650 °C revealed that the best characteristics are observed at 550 °C: minimum coefficient of friction (0.63) and high stability in the stage of stable wear. At room temperature and at 650 °C, there is an increase in wear due to the absence or destabilization of the protective layer. Full article

This study investigated the effect of adding superhard ReB2 to atmospheric plasma sprayed (APS) coatings based on 60 wt% Al2O3 and 40 wt% ZrO2. The amorphous phases commonly present in such coatings are known to impair their performance. ReB2 was introduced as a crystallization nucleus due to its high melting point. ReB2 decomposes in the presence of moisture and oxygen into H3BO3, ReO3, HBO2, and HReO4. ReB2 was encapsulated with Al2O3 via metallothermic synthesis to improve moisture stability, yielding a powder with d90 = 15.1 μm. After milling, it was added at 20 wt% to the Al2O3-ZrO2 feedstock. Agglomeration parameters were optimized, and coatings were deposited under varying APS conditions onto 316L steel substrates with a NiAl bond coat. In the coating with the highest ReB2 content, the identified phases included ReB2 (2.6 wt%), Re (0.8 wt%), α-Al2O3 (30.9 wt%), η-Al2O3 (32.4 wt%), and monoclinic and tetragonal ZrO2. The nanohardness of the coating, measured using a Vickers indenter at 96 mN and calculated via the Oliver–Pharr method, was 9.2 ± 1.0 GPa. High abrasion resistance was obtained for the coating with a higher content of η-Al2O3 (48.7 wt%). The coefficient of friction, determined using a ball-on-disc test with a corundum ball, was 0.798 ± 0.03. After 15 months, the formation of (H3O)(ReO4) was observed, suggesting initial moisture-induced changes. The results confirm that Al2O3-encapsulated ReB2 can enhance phase stability and crystallinity in APS coatings. Full article

The design of friction materials with integrated friction reduction and wear resistance functions has been a research challenge for many researchers and scholars, based on this problem, this paper proposes a nickel-based hard-soft composite coating structure. With 20CrMo steel as the matrix material, Ni20 powder doped with reinforced phase WC as hard coating material, using laser melting technology to prepare nickel-based hard coating on the surface of 20CrMo. PTFE emulsion and MoS2 as a soft coating are prepared on the hard coating, and the nickel-based hard-soft composite coating is formed. At 6N-0.3 m/s, the new interface structure obtains the optimum tribological performance, and compared to 20CrMo, the friction coefficient and wear amount are reduced by 83% and 93% respectively. The new friction interface can obtain stable and prominent tribological properties at wide load and low to high speed, which can provide the guidance on the structural design of friction reduction and wear resistance materials. The slurry aluminizing process is widely employed to enhance the oxidation and corrosion resistance of nickel-based superalloys used in high-temperature environments such as gas turbines and aerospace engines. This study investigates the effects of the concentration of Al vapors in the reactor chamber and the initial slurry layer thickness on the microstructure, chemical composition, and phase composition of aluminide coatings. Coatings were manufactured on Ni-based superalloy substrates using CrAl powders as an aluminum source and chloride- and fluoride-based activator salts. The effect of the initial thickness of the slurry layer was studied by varying the amount of deposited slurry in terms of mgslurry/cm2sample (with constant mgslurry/cm3chamber). The microstructure and phase composition of the produced aluminide coatings were evaluated by SEM, EDS, and XRD analysis. Slurry thickness can affect concentration gradients during diffusion, and the best results were obtained with an initial slurry amount of 100 mgslurry/cm2sample. The effect of the Al vapor phase in the reaction chamber was then investigated by varying the mgslurry/cm3chamber ratio while keeping the slurry layer thickness constant at 100 mgslurry/cm2sample. This parameter influences the amount of Al at the substrate surface before the onset of solid-state diffusion, and the best results were obtained for a 6.50 mgslurry/cm3chamber ratio with the formation of 80 µm coatings (excluding the interdiffusion zone) with a β-NiAl phase throughout the thickness. To validate process flexibility, the same parameters were successfully applied to produce platinum-modified aluminides with a bi-phasic ζ-PtAl2 and β-(Ni,Pt)Al microstructure. Full article

Background/Objectives: The increasing demand for aesthetics in dentistry has driven significant advancements in both materials and techniques. The primary cause of ceramic detachment in dental restorations is extensive mechanical stress, which often results in detachment and clinical complications. This study aims to improve the bond strength between NiCr-based metal frameworks and ceramic coatings by introducing biocompatible inorganic MeSiON thin films (Me = Cr or Zr) as interlayers. Methods: MeSiON coatings with a thickness of ~2 μm were deposited on NiCr alloy using cathodic arc evaporation. To tailor the stoichiometry, morphology, and mechanical properties of the coatings, the substrate bias voltage was varied: −50 V, −100 V, −150 V, −200 V. Structural and surface characterization was performed using SEM/EDS, XRD, profilometry, and contact angle analysis. The coating adhesion was evaluated by using standardized scratch testing, while the bond strength was evaluated using a three-point bending test. Results: The NiCr alloy exhibited a dendritic microstructure, and the ceramic layer consisted mainly of quartz, feldspar, kaolin, and ZrO2. ZrSiON coatings showed superior roughness, elemental incorporation, and adhesion compared to Cr-based coatings, these properties being further improved by increasing the substrate bias. The highest bond strength was achieved with a ZrSiON coating deposited at −200 V, a result we attributed to increased surface roughness and mechanical interlocking at the ceramic-metal interface. Conclusions: CrSiON and ZrSiON interlayers enhanced ceramic-to-metal adhesion in NiCr-based dental restorations. The enhancement in bond strength is primarily ascribed to substrate bias-induced modifications in the coating’s stoichiometry, roughness, and adhesion. Full article

In this study, powders based on a high-entropy AlCoCrFeNi alloy obtained by mechanical alloying were successfully applied to a 316L stainless steel substrate by detonation spraying under various conditions. Their microstructural features, phase composition, hardness, and wear resistance were studied. A comparative analysis between the initial powder and the coatings was performed, including phase transformation modeling using Thermo-Calc under non-equilibrium conditions. The results showed that the phase composition of the powder and coatings includes body-centered cubic lattice (BCC), its ordered modification (B2), and face-centered cubic lattice FCC phases, which is consistent with the predictions of the Scheil solidification model, describing the process of non-equilibrium solidification, assuming no diffusion in the solid phase and complete mixing in the liquid phase. Rapid solidification and high-speed impact deformation of the powder led to significant grain refinement in the detonation spraying coating, which ultimately improved the mechanical properties at the micro level. The data obtained demonstrate the high efficiency of the AlCoCrFeNi coating applied by detonation spraying and confirm its potential for use in conditions of increased wear and mechanical stress. AlCoCrFeNi coatings may be promising for use as structural materials in the future. Full article

Based on laser cladding technology, six composite coatings with different amounts of Inconel 718 and 0~5% CeO2 were successfully prepared on the 316L stainless steel substrate. The effect of different amounts of CeO2 particles was investigated and discussed, such as microstructure, phases, elemental distribution, microhardness, wear resistance and corrosion resistance. The results show that the phases are composed of γ~(Fe, Ni), Ni3Nb, (Nb0.03Ti0.97)Ni3, and MCX(M = Cr, Nb and Mo). When the amount of CeO2 particles is higher than 1%, some Ce2O3 compounds can be detected in coatings. The average microhardness values of N0~N5 are 604.6, 754.5, 771.6, 741.4, 694.5 and 677.3 HV0.2, respectively. There is a trend that the microhardness increases firstly and then decreases, because an appropriate amount of CeO2 can improve the solid solution strength. The average wear rate values of N0~N5 are 2.97 × 10−5, 1.22 × 10−5, 0.94 × 10−5, 1.53 × 10−5, 1.81 × 10−5 and 2.26 × 10−5 mm3∙N−1∙min−1, respectively. The N2 coating has the smallest corrosion current density of 2.05 × 10−4 A·cm−2, which is about 56% of the N0 coating. When the amount of CeO2 particles is 2%, the coating has the best wear resistance and corrosion resistance due to fine grains and Cr, Nb and Mo compounds. Full article

Aluminide coatings on nickel-based superalloys were synthesized via a high-temperature “clean” low-activity vapor-phase process. This process is environmentally friendly and meets manufacturers’ environmental protection requirements. Hence, it fulfils the Industry 4.0 requirements, where the reduction of environmental impact in the industrial sector is a key issue. Surface morphology, cross-section microstructure, and phase composition of the coatings were studied and compared by using an optical microscope and a scanning electron microscope (SEM) equipped with an energy dispersive spectroscope (EDS) and X-ray diffraction (XRD). Bare and coated superalloys’ lifetime was evaluated and compared via air exposure at 1100 °C. High-temperature low-activity aluminizing of the IN713, IN625, and CMSX4 superalloys enabled the obtainment of the desirable β-NiAl phase. The highest nickel content in the chemical composition of the IN713 superalloy among the investigated superalloys resulted in the highest aluminide coatings’ thickness. Moreover, the higher refractory elements concentration in the IN625 and CMSX4 superalloys than that in the IN713 superalloy may contribute to a thinner aluminide coatings’ thickness. Refractory elements diffused to the surface of the superalloy and formed carbides or intermetallic phases, which impeded outward nickel diffusion from the substrate to the surface and thereby inhibited coating growth. The obtained coatings fulfilled the requirements of ASTM B 875. Despite the fact that the coating formed on IN713 was thicker than that formed on IN625, the lifetime of both coated superalloys was comparable. Oxidation resistance of the aluminide coatings formed on the IN713 and IN625 superalloys makes them the favored choice for gas turbine applications. Full article

This study presents a comparative analysis of the water droplet erosion resistance of three compressor wheels coated with Ni-P and Si-P layers. The tests were conducted using a custom-developed experimental apparatus in accordance with the ASTM G73-10 standard. The degree of erosion was monitored through continuous precision mass measurements, and structural changes on the surfaces of both the base materials and the coatings were examined using a Zeiss Crossbeam 350 scanning electron microscope (SEM). Hardness values were determined using a Vickers KB 30 hardness tester, while the chemical composition was analysed using a WAS Foundry Master optical emission spectrometer. Significant differences in erosion resistance were observed among the various compressor wheels, which can be attributed to differences in coating hardness values, as well as to the detachment of the Ni-P layer from the base material under continuous erosion. In all cases, water droplet erosion led to a reduction in the isentropic efficiency of the compressor—measured using a hot gas turbocharger testbench—with the extent of efficiency loss depending upon the type of coating applied. Although blade protection technologies for turbocharger compressor impellers used in the automotive industry have been the subject of only a limited number of studies, modern technologies, such as the application of certain alternative fuels and exhaust gas recirculation, have increased water droplet formation, thereby accelerating the erosion rate of the impeller. Ni–P–WC–BN(h) nanocomposite coatings were fabricated on 20CrMnTi substrates using ultrasonic-assisted pulsed electrodeposition. 20CrMnTi is a low-carbon steel that is commonly used in the manufacturing gears and shaft components. To enhance the wear resistance and extend the service life of such mechanical parts, ultrasonic-assisted pulsed electrodeposition was employed as an effective surface modification technique. The microhardness, phase structure, surface morphology, and wear behavior of the coating were also characterized. An orthogonal experimental design was employed to examine the effects of current density, bath temperature, ultrasonic power, and pulse duty cycle on the microhardness and wear behavior of the coatings, aiming to optimize the deposition parameters. The optimal process combination was identified as a current density of 3 A·dm−2, a bath temperature of 55 °C, an ultrasonic power of 210 W, and a duty cycle of 0.7. Under these conditions, the coatings exhibited enhanced hardness and wear resistance. Based on the optimized parameters, additional tribological tests were conducted under various operating conditions to further evaluate wear performance. The results showed that the dominant wear mechanisms were chemical wear and adhesive wear. This study offers new insights into the fabrication of high-performance nanocomposite coatings and expands the application scope of ultrasonic-assisted pulsed electrodeposition in multiphase composite systems. Nickel’s durability and catalytic properties make it essential in the aerospace, automotive, electronics, and fuel cell technology industries. Wastewater analysis typically relies on sensitive but costly techniques such as ICP-MS, AAS, and ICP-AES, which require complex equipment and are unsuitable for on-site testing. This study introduces a novel screen-printed electrode array with 16 chemically and, optionally, electrochemically coated Au electrodes. Its electrochemical response to Ni2+ was tested using Na2SO3 and ChCl-EG deep eutectic solvents as electrolytes. Ni2+ solutions were prepared from NiCl2·6H2O, NiSO4·6H2O, and dry NiCl2. In Na2SO3, the linear detection ranges were 20–196 mM for NiCl2·6H2O and 89–329 mM for NiSO4·6H2O. High Ni2+ concentrations (10–500 mM) were used to simulate industrial conditions. Two linear ranges were observed, likely due to differences in electrochemical behaviour between NiCl2·6H2O and NiSO4·6H2O, despite the identical Na2SO3 electrolyte. Anion effects (Cl vs. SO42−) may influence response via complexation or ion pairing. In ChCl-EG, a linear range of 0.5–10 mM (R2 = 0.9995) and a detection limit of 1.6 µM were achieved. With a small electrolyte volume (100–200 µL), nickel detection in the nanomole range is possible. A key advantage is the array’s ability to analyze multiple analytes simultaneously via customizable electrode configurations. Future research will focus on nickel detection in industrial wastewater and its potential in the multiplexed analysis of toxic metals. The array also holds promise for medical diagnostics and food safety applications using thiol/Au-based capture molecules. Full article

In this paper, the preparation of Ni60 + WC/NbC composite coating by laser cladding technology was studied. The coating properties were analyzed by a scanning electron microscope (SEM), an energy dispersion spectroscope (EDS), X-ray diffraction (XRD), a hardness tester, and a friction and wear tester. The results show that WC and NbC, as two typical ceramic reinforcing phases, play a positive role in improving the wear resistance and hardness of the coating. Under the action of a high-temperature (about 2500 °C) laser beam, some complex compounds, such as Ni3Fe and M23C6 (M=Fe, Cr) are formed in the coating, which leads to the left deviation of XRD peak position. With the decrease in WC and the increase in Nb particles, the wear mechanism of the coating changes from abrasive wear to adhesive wear. When adding 10% WC, the microhardness of the coating reaches 809.5 HV, the coefficient of friction is 0.496, and the wear rate is 1.1804 × 10−7 mm3 N−1·m−1, which shows the best wear resistance. The miniaturization of smart materials has become a new trend in the modern manufacturing industry due to its enormous application in the aerospace, biomedical, and automobile sectors. Nickel–titanium (NiTi)-based binary shape memory alloys (SMAs) are one of the smart materials with certain supreme features like shape memory effect, pseudo-elasticity, high ductility, strong corrosion-resistance, and elevated wear resistance. For this, several micro-machining processes have been developed to machine NiTi SMAs. This paper summarizes all of the conventional and non-conventional micro-machining processes employed to machine NiTi SMAs. In this review process, the surface integrity, dimensional accuracy of the machined surface, cutting force and tool wear analysis during conventional and non-conventional micro-machining of NiTi SMA are evaluated mostly with the aid of input process variables like cutting speed, depth of cut, width of cut, types of coolants, tool coating, discharge voltage, capacitance, laser fluence, pulse duration, scan speed, electrolysis concentration and gap voltage. The optimization of process parameters using different methods during conventional and non-conventional micro-machining of NiTi SMAs is also analyzed. The problems faced during conventional micro-machining of NiTi SMAs are overcome by non-conventional micro-machining processes as discussed. The present study aims to recognize potential developments in the improvement of the micro-machinability of NiTi SMAs. Full article
