Machining chromium–nickel alloy steel is challenging due to its material properties, such as high strength and toughness. These properties often lead to tool damage and degradation of tool life, which overall impacts the production time, cost, and quality of the product. Therefore, it is essential to investigate early signs of tool damage to determine the effective machining conditions for chromium–nickel alloy steel, thereby increasing tool life and improving product quality. In this study, the early signs of tool wear were observed in a physical vapor deposition (PVD) carbide-coated tool (Seco Tools, Björnbacksvägen, Sweden) during the machining of X5CrNi18-10 steel under both dry and wet conditions. A finish turning operation was performed on the outer diameter (OD) of the workpiece with a 0.4 mm nose radius tool. At the early stage, the tool was examined from the functional side (f–side) and the passive side (p–side). The results indicate that dry machining leads to increased coating removal, more heat generation, and visible damage, such as pits and surface scratches. By comparison, wet machining helps reduce heat and wear, thereby improving tool life and machining quality. These findings suggest that a coolant must be used when machining chromium–nickel alloy steel with a PVD carbide-coated tool. Full article

Chromium–aluminum nitride (CrAlN) coatings were deposited on polished H13 tool steel substrates using direct current (DC) magnetron sputtering. The Cr/Al composition in the target was varied by inserting either four or eight chromium (Cr) plugs into cavities machined into an aluminum (Al) plate target. Nitrogen was introduced as a reactive gas to facilitate the formation of the nitride phase. Coatings were deposited at substrate bias voltages of −30 V, −50 V, and −60 V to study the combined effects of composition and ion energy on coating properties. Compositional analysis of coatings deposited at a −50 V bias revealed Cr/Al ratios of approximately 0.8 and 1.7 for the 4- and 8-plug configurations, respectively. This increase in the Cr/Al ratio led to a 2.6-fold improvement in coating hardness. Coatings produced using the eight-Cr-plug target exhibited a nearly linear increase in hardness with increasing substrate bias voltage. Cross-sectional scanning electron microscopy revealed a uniform bilayer structure consisting of an approximately 0.5 µm metal interlayer beneath a 2–3 µm CrAlN coating. Surface morphology analysis indicated the presence of coarse microdroplets in coatings with the lower Cr/Al ratio. These microdroplets were significantly suppressed in coatings with higher Cr/Al content, especially at increased bias voltages. This suppression is likely due to enhanced ion bombardment associated with the increased Cr content, attributed to Cr’s relatively higher atomic mass compared to Al. Coatings with lower hardness exhibited greater scratch resistance, likely due to the influence of residual compressive stresses. The findings highlight the critical role of both Cr/Al content and substrate bias in tailoring the tribo-mechanical performance of PVD CrAlN coatings for wear-resistant applications. Full article

The study is motivated by the application of dry finish milling for post-build processing of additive Ti6Al4V blanks, since the use of neither lubricant nor coolants has been attracting increasing attention due to its environmental benefits, non-toxicity, and the elimination of the need for additional cleaning processes. For end mills, wear patterns were investigated upon finish milling of the SLM Ti6Al4V samples under various machining conditions (by varying the values of radial depth of cut and feed values at a constant level of axial depth of cut and cutting speed). When using all the applied milling modes, the identical tool wear mechanism was revealed. Built-up edges mainly developed on the leading surfaces, increasing the surface roughness on the SLM Ti6Al4V samples but protecting the cutting edges. However, abrasive wear was mainly characteristic of the flank surfaces that accelerated peeling of the protective coatings and increased wear of the end mills. The following milling parameters have been established as being close to rational ones: Vc = 60 m/min, Vf = 400 mm/min, ap = 4 mm, and ae = 0.4 mm. They affected the surface roughness of the SLM Ti6Al4V samples in the following way: max cutting thickness—8 μm; built-up edge at rake surface—50 ± 3 μm; max wear of flank surface—15 ± 1 μm; maximum adherence of workpiece. Mode III provided the maximum MRR value and negligible wear of the end mill, but its main disadvantage was the high average surface roughness on the SLM Ti6Al4V sample. Mode II was characterized by both the lowest average surface roughness and the lowest wear of the end mill, as well as an insufficient MRR value. TiAl alloy offers advantages including low density, high specific strength and stiffness, and excellent high-temperature creep resistance. It is widely used in the aerospace, automotive, and chemical sectors, as well as in other fields. However, at temperatures of 800 °C and above, it forms a porous oxide film predominantly composed of TiO2, which fails to provide adequate protection. Applying high-temperature protective coatings is therefore essential. Oxides demonstrating protective efficacy at elevated temperatures include Al2O3, Cr2O3, and SiO2. The Pilling–Bedworth Ratio (PBR)—defined as the ratio of the volume of the oxide formed to the volume of the metal consumed—serves as a critical criterion for assessing oxide film integrity. A PBR value greater than 1 but less than 2 indicates superior film integrity and enhanced oxidation resistance. Among common oxides, Al2O3 exhibits a PBR value within this optimal range (1−2), rendering aluminum-based compound coatings the most extensively utilized. Aluminum coatings can be applied via methods such as pack cementation, thermal spraying, and hot-dip aluminizing. Pack cementation, being the simplest to operate, is widely employed. In this study, a powder mixture with the composition Al:Al2O3:NH4Cl:CeO2 = 30:66:3:1 was used to aluminize γ-TiAl intermetallic compound specimens via pack cementation at 600 °C for 5 h. Subsequent isothermal oxidation at 900 °C for 20 h yielded an oxidation kinetic curve adhering to the parabolic rate law. This treatment significantly enhanced the high-temperature oxidation resistance of the γ-TiAl intermetallic compound, thereby broadening its potential application scenarios. Full article

Difficult, extreme operating conditions of parabolic antennas under precipitation and sub-zero temperatures require the creation of effective heating systems. The purpose of the research is to develop a multilayer coating containing two metal-ceramic layers, epoxy composite layers, carbon fabric, and an outer layer of basalt fabric, which allows for effective heating of the antenna, and to study the properties of this coating. The multilayer coating was formed on an aluminum base that was subjected to abrasive jet processing. The first and second metal-ceramic layers, Al2O3 + 5% Al, which were applied by high-speed multi-chamber cumulative detonation spraying (CDS), respectively, provide maximum adhesion strength to the aluminum base and high adhesion strength to the third layer of the epoxy composite containing Al2O3. On this not-yet-polymerized layer of epoxy composite containing Al2O3, a layer of carbon fabric (impregnated with epoxy resin) was formed, which serves as a resistive heating element. On top of this carbon fabric, a layer of epoxy composite containing Cr2O3 and SiO2 was applied. Next, basalt fabric was applied to this still-not-yet-polymerized layer. Then, the resulting layered coating was compacted and dried. To study this multilayer coating, X-ray analysis, light and raster scanning microscopy, and transmission electron microscopy were used. The thickness of the coating layers and microhardness were measured on transverse microsections. The adhesion strength of the metal-ceramic coating layers to the aluminum base was determined by both bending testing and peeling using the adhesive method. It was established that CDS provides the formation of metal-ceramic layers with a maximum fraction of lamellae and a microhardness of 7900–10,520 MPa. In these metal-ceramic layers, a dispersed subgrain structure, a uniform distribution of nanoparticles, and a gradient-free level of dislocation density are observed. Such a structure prevents the formation of local concentrators of internal stresses, thereby increasing the level of dispersion and substructural strengthening of the metal-ceramic layers’ material. The formation of materials with a nanostructure increases their strength and crack resistance. The effectiveness of using aluminum, chromium, and silicon oxides as nanofillers in epoxy composite layers was demonstrated. The presence of structures near the surface of these nanofillers, which differ from the properties of the epoxy matrix in the coating, was established. Such zones, specifically the outer surface layers (OSL), significantly affect the properties of the epoxy composite. The results of industrial tests showed the high performance of the multilayer coating during antenna heating. Full article

Cr/Ti bilayer coatings were deposited on 7050 aluminum alloy via magnetron sputtering at substrate temperatures of room temperature (RT), 150 °C, and 300 °C to investigate temperature effects on microstructure, hardness, and corrosion resistance. All coatings exhibited Cr(110) and Ti(002) phases. Temperature significantly modulated corrosion resistance by altering pore density, grain boundary density, and passivation film composition. Increasing temperature from RT to 150 °C raised corrosion rates primarily due to increased pore density. Further increasing to 300 °C reduced corrosion rates mainly through decreased grain boundary density, while passivation film composition changes altered electrochemical reaction kinetics. Substrate-coating interface defect density primarily influenced hardness with minimal effect on corrosion. Consequently, the RT-deposited coating, despite lower hardness, demonstrated optimal corrosion resistance: polarization resistance (7.17 × 104 Ω·cm2), charge transfer resistance (12,400 Ω·cm2), and corrosion current density (2.47 × 10−7 A/cm2), the latter being two orders of magnitude lower than the substrate. In recent years, significant attention has been directed toward the development of coating materials capable of tailoring surface properties for various functional applications. Transition metal nitrides, in particular, have garnered interest due to their superior physical and chemical properties, including high hardness, excellent wear resistance, and strong corrosion resistance. In this study, a fabrication process for CrN-based thin films was developed by combining reactive direct current magnetron sputtering (dcMS) with post-deposition annealing in air. CrN coatings were deposited by reactive dcMS using different argon-nitrogen (Ar:N2) gas ratios (4:1, 3:1, 2:1, and 1:1), followed by annealing at 550 °C for 1.5 h in ambient air. XRD and EDS analysis revealed that this treatment results in the formation of a composite phase comprising CrN and Cr2O3. The resulting coating exhibited favorable mechanical and tribological properties, including a maximum hardness of 12 GPa, a low wear coefficient of 0.254 and a specific wear rate of 7.05 × 10−6 mm3/N·m, making it a strong candidate for advanced protective coating applications. The degradation process of HVOF-MCrAlY + APS-nanostructured YSZ (APS-nYSZ) thermal barrier coatings, produced using gas turbine OEM-approved MCrAlY powders, is investigated by studying the TGO growth and crack propagation behaviors in a thermal cycling environment. The TGO growth yields a parabolic mechanism on the surfaces of all HVOF-MCrAlYs, and the growth rate increases with the aluminum content in the “classical” MCrAlYs. The APS-nYSZ layer comprises micro-structured YSZ (mYSZ) and nanostructured YSZ (nYSZ) zones. Both mYSZ/mYSZ and mYSZ/nYSZ interfaces appear to be crack nucleation sites, resulting in crack propagation and consequent crack coalescence within the APS-nYSZ layer in the APS-nYSZ/HVOF-MCrAlY vicinity. Crack propagation in the TBCs can be characterized as a steady-state crack propagation stage, where crack length has a nearly linear relationship with TGO thickness, and an accelerating crack propagation stage, which is apparently a result of the coalescence of neighboring cracks. All TBCs fail in the same way as APS-/HVOF-MCrAlY + APS-conventional YSZ analogs, but the difference in thermal cycling lives is not substantial, although the HVOF-low Al-NiCrAlY encounters chemical failure in the early stage of thermal cycling. The goal of this study is to develop an efficient machine learning framework for designing high-hardness multi-metal nitride coatings, overcoming the limitations of traditional trial-and-error methods. The development of multicomponent metal nitride hard coatings via multi-arc ion plating remains a significant challenge due to the vast compositional search space. Although theoretical studies in macroscopic, mesoscopic, and microscopic domains exist, these often focus on idealized models and lack effective coupling across scales, leading to time-consuming and labor-intensive traditional methods. With advancements in materials genomics and data mining, machine learning has become a powerful tool in material discovery. In this work, we construct a compositional search space for multicomponent nitrides based on electronic configuration, valence electron count, electronegativity, and oxidation states of metal elements in unary nitrides. The search space is further constrained by FCC crystal structure and hardness theory. By incorporating a feature library with micro-, meso-, and macro-structural characteristics and using clustering analysis with theoretical intermediate variables, the model enriches dataset information and enhances predictive accuracy by reducing experimental errors. This model is successfully applied to design multicomponent metal nitride coatings using a literature-derived database of 233 entries. Experimental validation confirms the model’s predictions, and clustering is used to minimize experimental and data errors, yielding a strong agreement between predicted optimal molar ratios of metal elements and nitrogen and measured hardness performance. Of the 100 Vickers hardness (HV) predictions made by the model using input features like molar ratios of metal elements (e.g., Ti, Al, Cr, Zr) and atomic size mismatch, 82 exceeded the dataset’s maximum hardness, with the best sample achieving a prediction accuracy of 91.6% validated against experimental measurements. This approach offers a robust strategy for designing high-performance coatings with optimized hardness. Full article

In recent years, interest in HEAs has increased exponentially due to their extraordinary properties, especially for wear- and corrosion-resistant applications. However, the main problem involves correctly selecting the HEA composition required for a specific application, as most of the data are scattered throughout the literature, and only a limited number of models accurately predict the properties. Therefore, a database of 415 HEA alloys (bulk) and coatings obtained using thermal spray (TS) techniques has been created, compiled from scientific studies over the past 20 years. This tool collects information on physical, mechanical, and chemical properties, with a particular emphasis on corrosion and wear resistance. This facilitates material comparison and selection according to the needs of a specific application. In particular, the database highlights how composition and deposition technique also affect performance, identifying CoCrFeNi (CGS and in bulk) as a promising candidate for simultaneous wear and corrosion resistance. By introducing oxygen doping, the structure of an AlCrNbSiTiN coating was optimized, and its high-temperature oxidation resistance was improved. As the oxygen content incorporated increases, the coating changes from an FCC structure to an amorphous or spinel structure. Meanwhile, stress relaxation occurred, and the hardness of the coating dropped to 12 gpa. Oxygen-doped coatings exhibit excellent oxidation resistance; this is especially the case for oxidized coatings, whose structure remains stable up to 900 °C in an oxidizing environment. Full article

This paper presents the results of a comprehensive study of the structure, phase composition, thermal corrosion, and tribological properties of multilayer gradient coatings based on YSZ/NiCrAlY obtained using detonation spraying. X-ray phase analysis showed that the coatings consist entirely of metastable tetragonal zirconium dioxide (t’-ZrO2) phase stabilized by high temperature and rapid cooling during spraying. SEM analysis confirmed the multilayer gradient phase distribution and high density of the structure. Wear resistance, optical profilometry, wear quantification, and coefficient of friction measurements were used to evaluate the operational stability. The results confirm that the structural parameters of the coating, such as porosity and phase gradient, play a key role in improving its resistance to thermal corrosion and CMAS melt, which makes such coatings promising for use in high-temperature applications. It is shown that a dense and thick coating effectively prevents the penetration of aggressive media, providing a high barrier effect and minimal structural damage. Tribological tests in the temperature range from 21 °C to 650 °C revealed that the best characteristics are observed at 550 °C: minimum coefficient of friction (0.63) and high stability in the stage of stable wear. At room temperature and at 650 °C, there is an increase in wear due to the absence or destabilization of the protective layer. Full article

An analysis of the working surfaces of cylindrical gears after scuffing shock tests allowed for the assessment of the effect of loading conditions on the form of damage to the tooth surfaces. Unlike the method of scuffing under severe conditions, where loading is applied gradually, the presented tests employed direct maximum loading—shock loading—without prior lapping of the gears under lower loads. This loading method significantly increases the vulnerability of the analyzed components to scuffing, enabling an evaluation of their limit in terms of operational properties. To identify the changes and the types of the teeth’s working surface damage, the following microscopy techniques were applied: scanning electron microscopy (FE-SEM) with EDS microanalyzer, optical interferential profilometry (WLI), atomic force microscope (AFM), and optical microscopy. The results allowed us to define the characteristic damage mechanisms and assess the efficiency of the applied DLC coatings when it comes to resistance to scuffing in shock scuffing conditions. Tribological tests were performed by means of an FZG T-12U gear test rig in a power circulating system to test cylindrical gear scuffing. The gears were made from 18CrNiMo7-6 steel and 35CrMnSiA nano-bainitic steel and coated with W-DLC/CrN. Full article

Multilayer thin films composed of cobalt (Co), carbon (C), and chromium (Cr) possess promising electromagnetic properties, yet the combined Co–C–Cr system remains underexplored, particularly regarding its performance as a microwave absorber. Existing research has primarily focused on binary Co–C or Co–Cr compositions, leaving a critical knowledge gap in understanding how ternary multilayer architectures influence electromagnetic behavior. This study addresses this gap by investigating the structure, phase composition, and microwave absorption performance of Co–C–Cr multilayer coatings fabricated via magnetron sputtering onto porous silicon substrates. This study compares four-layer and eight-layer configurations to assess how multilayer architecture affects impedance matching, reflection coefficients, and absorption characteristics within the 8.2–12.4 GHz frequency range. Structural analyses using X-ray diffraction and transmission electron microscopy confirm the coexistence of amorphous and nanocrystalline phases, which enhance absorption through dielectric and magnetic loss mechanisms. Both experimental and simulated results show that increasing the number of layers improves impedance gradients and broadens the operational bandwidth. The eight-layer coatings demonstrate a more uniform absorption response, while four-layer structures exhibit sharper resonant minima. These findings advance the understanding of ternary multilayer systems and contribute to the development of frequency-selective surfaces and broadband microwave shielding materials. Full article

The design of friction materials with integrated friction reduction and wear resistance functions has been a research challenge for many researchers and scholars, based on this problem, this paper proposes a nickel-based hard-soft composite coating structure. With 20CrMo steel as the matrix material, Ni20 powder doped with reinforced phase WC as hard coating material, using laser melting technology to prepare nickel-based hard coating on the surface of 20CrMo. PTFE emulsion and MoS2 as a soft coating are prepared on the hard coating, and the nickel-based hard-soft composite coating is formed. At 6N-0.3 m/s, the new interface structure obtains the optimum tribological performance, and compared to 20CrMo, the friction coefficient and wear amount are reduced by 83% and 93% respectively. The new friction interface can obtain stable and prominent tribological properties at wide load and low to high speed, which can provide the guidance on the structural design of friction reduction and wear resistance materials.
