To ensure the sustainability of alloy-based strategies, both compositional design and processing routes must be simplified. Metal additive manufacturing (AM), with its exceptionally rapid, non-equilibrium solidification, offers a unique platform to produce tailored microstructures in simple alloys that deliver superior mechanical properties. In this study, we employ laser powder bed fusion (LPBF) to fabricate 1080 plain carbon steel, a binary alloy comprising only iron and carbon. Deviating from conventional process optimization focusing primarily on density, we optimize LPBF parameters for mechanical performance. We systematically varied key parameters (laser power and scan speed) to produce batches of tensile specimens, which were then evaluated on a high-throughput mechanical testing platform (HTP). Using response surface methodology (RSM), we developed predictive models correlating these parameters with yield strength (YS) and elongation. The RSM models identified optimal and suboptimal parameter sets. Specimens printed under the predicted optimal conditions achieved YS of 1543.5 MPa and elongation of 7.58%, closely matching RSM predictions (1595.3 MPa and 8.32%) with deviations of −3.25% and −8.89% for YS and elongation, respectively, thus validating model accuracy. Comprehensive microstructural characterization, including metallographic analysis and fracture surface examination, revealed the microstructural origins of performance differences and the underlying strengthening mechanisms. This methodology enables rapid evaluation and optimization of LPBF parameters for 1080 carbon steel and can be generalized as an efficient framework for robust LPBF process development. Full article

Although cemented carbides have been manufactured by the powder metallurgy (P/M) technology for over a century now, systematic developmental efforts are still underway. In the present study, tool life improvements in metal grooving applications are the key objective. Four PVD-coated cemented carbides compositions, dedicated to groove steel, stainless steel, cast iron, and aluminium alloys, have been newly designed, along with their manufacturing conditions. Physical, mechanical and chemical characteristics—such as sintered density, modulus of elasticity, hardness, fracture toughness, WC grain size, and the chemical composition of the substrate material, as well as the chemical composition, microhardness, structure, and thickness of the coatings—have been studied. A series of grooving tests have also been conducted to assess whether modifications to the thus far marketed tool materials, tool geometries, and coatings can improve cutting performance. In order to compare the laboratory and application properties of the investigated materials with currently produced by reputable companies, commercial inserts have also been tested. The experimental results obtained indicate that the newly developed grooving inserts exhibit excellent microstructural characteristics, high hardness, fracture toughness, and wear resistance and that they show slightly longer tool life compared to the commercial ones. This study presents the structural and compositional characterisation of a newly developed Ti55Al27Mo13 alloy synthesised via aluminothermic reaction. The alloy was designed to overcome the limitations of conventional processing routes for high–melting–point elements such as Ti and Mo, enabling the formation of a complex, multi–phase microstructure in a single high–temperature step. The aim was to develop and characterise a material with microstructural features expected to enhance wear resistance, oxidation behaviour, and thermal stability in future applications. The alloy is intended as a precursor for composite nanopowders and surface coatings applied to aluminium–, magnesium–, and iron–based substrates subjected to mechanical and thermal loading. Elemental analysis (XRF, EDS) confirmed the presence of Ti, Al, Mo, and minor elements such as Si, Fe, and C. Microstructural investigations using laser confocal and scanning electron microscopy revealed a heterogeneous structure comprising solid solutions, eutectic regions, and dispersed oxide and carbide phases. Notably, the alloy exhibits high hardness values, reaching >2400 HV in Al2O3 regions and ~1300 HV in Mo– and Si–enriched solid solutions. These results suggest the material’s substantial potential for protective surface engineering. Further tribological, thermal, and corrosion testing, conducted with meticulous attention to detail, will follow to validate its functional performance in target applications. Full article

Weathering steel (WS) is widely used in bridge construction due to its high corrosion resistance, durability, and low maintenance requirements. This paper reviews the performance of WS bridges in Canadian climates, focusing on the formation of protective patina, influencing factors, and long-term maintenance strategies. The protective patina, composed of stable iron oxyhydroxides, develops over time under favorable wet–dry cycles but can be disrupted by environmental aggressors such as chlorides, sulfur dioxide, and prolonged moisture exposure. Key alloying elements like Cu, Cr, Ni, and Nb enhance corrosion resistance, while design considerations—such as drainage optimization and avoidance of crevices—are critical for performance. The study highlights the vulnerability of WS bridges to microenvironments, including de-icing salt exposure, coastal humidity, and debris accumulation. Regular inspections and maintenance, such as debris removal, drainage system upkeep, and targeted cleaning, are essential to mitigate corrosion risks. Climate change exacerbates challenges, with rising temperatures, altered precipitation patterns, and ocean acidification accelerating corrosion in coastal regions. Future research directions include optimizing WS compositions with advanced alloys (e.g., rare earth elements) and integrating climate-resilient design practices. This review highlights the need for a holistic approach combining material science, proactive maintenance, and adaptive design to ensure the longevity of WS bridges in evolving environmental conditions. A novel strategy has been developed for extracting value-added resources from iron-lean, high-alumina- and -silica-containing red muds (RMs). With little or no recycling, such RMs are generally destined for waste dumps. Detailed results are presented on the carbothermic reduction of 100% RM (29.3 wt.% Fe2O3, 22.2 wt.% Al2O3, 20.0 wt.% SiO2, 1.2 wt.% CaO, 12.2 wt.% Na2O) and its 2:1 blends with Fe2O3 and red mill scale (MS). Synthetic graphite was used as the reductant. Carbothermic reduction of RM and blends was carried out in a Tamman resistance furnace at 1650 °C for 20 min in an Ar atmosphere. Reduction residues were characterized using scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), elemental mapping and X-ray diffraction (XRD). Small amounts of Fe3Si alloys, alumina, SiC and other oxide-based residuals were detected in the carbothermic residue of 100% RM. A number of large metallic droplets of Fe–Si alloys were observed for RM/Fe2O3 blends; no aluminium was detected in these metallic droplets. A clear segregation of alumina was observed as a separate phase. For the RM/red MS blends, a number of metallic Fe–Si droplets were seen embedded in an alumina matrix in the form of a cermet. This study has shown the regeneration of alumina and the formation of alumina-based cermets, Fe–Si alloys and SiC during carbothermic reduction of RM and its blends. This innovative recycling strategy could be used for extracting value-added resources from iron-lean RMs, thereby enhancing process productivity, cost-effectiveness of alumina regeneration, waste utilization and sustainable developments in the field. 65 Mn is a high-quality carbon structural steel that exhibits excellent mechanical properties and machinability. It finds broad applications in machinery manufacturing, agricultural tools, and mining equipment, and is commonly used for producing mechanical parts, springs, and cutting tools. Fe901 is an iron-based alloy that exhibits excellent hardness, structural stability, and wear resistance. It is widely used in surface engineering applications, especially laser cladding, due to its ability to form dense and crack-free metallurgical coatings. To enhance the surface hardness and wear resistance of 65 Mn steel, this study employs a laser melting process to deposit a multi-layer Fe901 alloy coating. The phase composition, microstructure, microhardness, and wear resistance of the coatings are investigated using X-ray diffraction (XRD), optical microscopy, scanning electron microscopy (SEM), Vickers hardness testing, and friction-wear testing. The results show that the coatings are dense and uniform, without visible defects. The main phases in the coating include solid solution, carbides, and α-phase. The microstructure comprises dendritic, columnar, and equiaxed crystals. The microhardness of the cladding layer increases significantly, with the multilayer coating reaching 3.59 times the hardness of the 65 Mn substrate. The coatings exhibit stable and relatively low friction coefficients ranging from 0.38 to 0.58. Under identical testing conditions, the wear resistance of the coating surpasses that of the substrate, and the multilayer coating shows better wear performance than the single-layer one. Diverging from conventional dephosphorization approaches, this study employs a novel pre-reduction and smelting separation (PR-SS) to efficiently co-recover iron and phosphorus from high-phosphorus oolitic iron ore, directly yielding Fe–P alloy, and the Fe–P alloy shows potential as feedstock for high-phosphorus weathering steel or wear-resistant cast iron, indicating promising application prospects. Using oolitic magnetite concentrate (52.06% Fe, 0.37% P) as feedstock, optimized conditions including pre-reduction at 1050 °C for 2 h with C/Fe mass ratio of 2, followed by smelting separation at 1550 °C for 20 min with 5% coke, produced a metallic phase containing 99.24% Fe and 0.73% P. Iron and phosphorus recoveries reached 99.73% and 99.15%, respectively. EPMA microanalysis confirmed spatial correlation between iron and phosphorus in the metallic phase, with undetectable phosphorus signals in vitreous slag. This evidence suggests preferential phosphorus enrichment through interfacial mass transfer along the pathway of the slag phase to the metal interface and finally the iron matrix, forming homogeneous Fe–P solid solutions. The phosphorus migration mechanism involves sequential stages: apatite lattice decomposition liberates reactive P2O5 under SiO2/Al2O3 influence; slag–iron interfacial co-reduction generates Fe3P intermediates; Fe3P incorporation into the iron matrix establishes stable solid solutions. Considering the importance of the automotive industry, reducing the environmental impact of automotive component manufacturing is crucial. Additionally, lightening of the latter promotes a reduction in fuel consumption throughout the vehicle’s life cycle, limiting emissions. This study presents a comprehensive approach to optimizing and manufacturing a MacPherson steering knuckle using topology optimization (TO), additive manufacturing, and rapid investment casting (RIC). Static structural simulations confirmed the mechanical integrity of the optimized design, with stress and strain values remaining within the elastic limits of the SG A536 iron alloy. The TO process achieved a 30% reduction in mass, resulting in lower material use and production costs. Additive manufacturing of optimized geometry reduced resin consumption by 27% and printing time by 9%. RIC simulations validated efficient mold filling and solidification, with porosity confined to removable riser regions. Life cycle assessment (LCA) demonstrated a 27% reduction in manufacturing environmental impact and a 31% decrease throughout the component life cycle, largely due to vehicle lightweighting. The findings highlight the potential of integrated TO and advanced manufacturing techniques to produce structurally efficient and environmentally sustainable automotive components. This workflow offers promising implications for broader industrial applications that aim to balance mechanical performance with ecological responsibility. Full article

The anodic oxide layer’s porosity is considered a functional feature, acting as a reservoir of lubricants. This feature enables the design of self-lubricating systems that effectively reduce friction and wear. To improve the tribological performance of Al2O3 anodic coatings on EN AW 5251 aluminium alloys, this paper presents a modification of the coating with tungsten disulfide (IF-WS2) nanopowder and its effect on coating resistance. The wear properties of Al2O3/IF-WS2 coatings in contact with a cast iron pin were investigated. The results include the analysis of the friction coefficient in the reciprocating motion without oil lubrication at two loads, the analysis of the wear intensity of the cast iron pin, the characterisation of wear scars, and the analysis of SGP parameters. Two-level factorial analysis showed that load and nanomodification significantly affected the load-bearing parameter Rk. Incorporation of the modifier, especially under higher loads, reduced the Rk value, thus improving the tribological durability of the contact pair. Both load and nanomodification had a notable impact on the coefficient of friction. The use of IF-WS2-modified coatings reduced the coefficient, and higher loads further enhanced this effect, by approximately 9% at a load of 0.3 MPa and 15% at a load of 0.6 MPa, indicating improved lubricating conditions under greater contact stress. Tungsten and tungsten alloys are widely used in important industrial fields due to their high density, hardness, melting point, and corrosion resistance. However, machining often leaves processing marks on their surface, significantly affecting the surface quality of precision components in industrial applications. Electrolytic polishing offers high efficiency, low workpiece wear, and simple processing. In this study, an electrolytic polishing method is adopted and a novel trisodium phosphate–sodium hydroxide electrolytic polishing electrolyte is developed to study the effects of temperature, voltage, polishing time, and solution composition on the surface roughness of a tungsten–nickel–iron alloy. The optimal voltage, temperature, and polishing time are determined to be 15 V, 55 °C, and 35 s, respectively, when the concentrations of trisodium phosphate and sodium hydroxide are 100 g·L−1 and 6 g·L−1. In addition, glycerol is introduced into the electrolyte as an additive. The calculated LUMO value of glycerol is −5.90 eV and the HOMO value is 0.40 eV. Moreover, electron enrichment in the hydroxyl region of glycerol can form an adsorption layer on the surface of the tungsten alloy, inhibit the formation of micro-pits, balance ion diffusion, and thus promote the formation of a smooth surface. At 100 mL·L−1 of glycerol, the roughness of the tungsten–nickel–iron alloy decreases significantly from 1.134 μm to 0.582 μm. The electrochemical polishing mechanism of the tungsten alloy in a trisodium phosphate electrolyte is further investigated and explained according to viscous film theory. This study demonstrates that the trisodium phosphate–sodium hydroxide–glycerol electrolyte is suitable for electropolishing tungsten–nickel–iron alloys. Overall, the results support the application of tungsten–nickel–iron alloy in the electronics, medical, and atomic energy industries. Full article

In this study, the influence of annealing on the phase evolution and mechanical properties of the Fe62Ni18P13C7 (at.%) alloy was investigated. Ribbons produced via melt-spinning were annealed at various temperatures, and their structural transformations and hardness were evaluated. The alloy exhibited a narrow supercooled liquid region (ΔTx ≈ 22 °C), confirming its low glass-forming ability (GFA). Primary crystallization began at approximately 380 °C with the formation of α-(Fe,Ni) and Fe2NiP, followed by the emergence of γ-(Fe,Ni) phase at higher temperatures. A significant increase in hardness was observed after annealing up to 415 °C, primarily due to nanocrystallization and phosphide precipitation. Further heating resulted in a hardness plateau, followed by a noticeable decline. Additionally, samples were produced via selective laser melting (SLM). The microstructure of the SLM-processed material revealed extensive cracking and the coexistence of phosphorus-rich regions corresponding to Fe2NiP and iron-rich regions associated with γ-(Fe,Ni). This study investigated the radiation attenuation characteristics of commonly used dental implant materials across an energy spectrum relevant to dental radiology. Two titanium implants were examined, with densities of 4.428 g/cm3 and 4.51 g/cm3, respectively. The first consisted of 90.39% titanium, 5.40% aluminum, and 4.21% vanadium, while the second comprised 58% titanium, 33% oxygen, 7% iron, 1% carbon, and 1% nitrogen. The third material was a zirconia implant (5Y form) composed of 94.75% zirconium dioxide, 5.00% yttrium oxide, and 0.25% aluminum oxide, exhibiting a higher density of 6.05 g/cm3. Monte Carlo simulations (MCNP6) and XCOM data were utilized to estimate photon source parameters, geometric configuration, and interactions with biological materials to calculate the half-value layer, mean free path, and tenth-value layer at varying photon energies. The results indicated that titanium alloys are well suited for low-energy imaging modalities such as CBCT and panoramic radiography due to their reduced artifact production. While zirconia implants demonstrated superior attenuation at higher energies (e.g., CT), their higher density may induce beam-hardening artifacts in low-energy systems. Future research should validate these simulation results through in vitro and clinical imaging and further explore the correlation between material-specific attenuation and CBCT image artifacts. Metallic magnetic materials are extensively used to mitigate electromagnetic interference due to their high Curie temperatures and permeability. However, their high permittivity often hinders impedance-matching effectiveness, limiting their utility. In this study, amorphous cobalt–iron (Co100−xFex) alloy nanoparticles with relatively low permittivity were synthesized using a simple aqueous reduction method at room temperature. The effect of atomic ratio variation on the microwave absorption properties of these nanoparticles was investigated across 2–18 GHz. The amorphous Co100−xFex nanoparticles exhibited excellent electromagnetic wave absorption performance, achieving an effective absorption bandwidth of 5.6 GHz, a matching thickness of 2.60 mm, and a reflection loss of −42 dB. Nodular cast iron is one of the most widely used materials in the machine building industry. The main reasons for this are its strength, elongation, and competitive price compared to other steels and metals. The possibility to have a high strength and elongation together is thanks to the spheroidal shape of the graphite inserts in the metal structure of the iron. To exploit these advantages, special treatments such as adding magnesium are used after the melting process but before pouring the metal in the casting mold. Classic technology is called tundish/sandwich technology when ferrosiliconmagnesium alloy in bulk is placed at the bottom of a ladle before filling it with liquid cast iron. In the present article, an alternative technology will be presented where a fesimg alloy is filled in a steel wire and inserted automatically into a ladle. The advantages of this technology will be described in detail. Full article

Biodegradable metallic implants represent a paradigm shift in implantology, eliminating secondary removal surgeries through predictable controlled degradation. This review systematizes current achievements in selective laser melting (SLM) of biodegradable metals (Mg, Fe, Zn), analyzing how processing parameters influence microstructure, mechanical properties, and degradation kinetics. Key findings demonstrate that SLM-produced Mg alloys achieve bone-matching modulus (40–45 GPa) with moderate degradation (1–3 mm/year); Fe-based systems provide superior strength (400–600 MPa) but slower degradation (0.1–0.5 mm/year); while Zn alloys offer intermediate properties. Design strategies for porous/lattice structures enhancing osseointegration and enabling property gradients are discussed. Major challenges include controlling degradation kinetics, optimizing SLM parameters for reactive metals, standardizing testing methodologies, and regulatory harmonization. This comprehensive analysis provides systematic guidelines for material selection and process optimization, establishing a foundation for developing next-generation personalized biodegradable implants.
