Existing studies on the abrasive cutting process have primarily focused on the influence of cutting conditions on key parameters such as temperature, cut-off wheel wear, and machined surface quality. However, the choice of working conditions is often made based on the experience of qualified personnel or using data from reference sources. The literature also provides optimal values for the cutting mode elements, but these are only valid for specific methods and cutting conditions. This article proposes a new multi-objective optimization approach for determining the conditions for the implementation of the abrasive cutting process that leads to Pareto-optimal solutions for improving economic efficiency, evaluated by production rate and manufacturing net cost parameters. To demonstrate this approach, the elastic abrasive cutting process of structural steels C45 and 42Cr4 has been selected. Theoretical–experimental models for production rate and manufacturing net cost have been developed, reflecting the complex influence of the conditions of the elastic abrasive cutting process (compression force of the cut-off wheel on the workpiece and rotational frequency of the workpiece). Multi-objective compromise optimization based on a genetic algorithm has been conducted by applying two methods—the determination of a compromise optimal area for the conditions of the elastic abrasive cutting process and the generalized utility function method. Optimal conditions for the implementation of the elastic abrasive cutting process have been determined, ensuring the best combination of high production rate and low manufacturing net cost. As a new type of alloy system composed of five or more principal components, high-entropy alloys demonstrate outstanding comprehensive performance in the field of friction and wear through the synergistic effects of the high-entropy effect, lattice distortion effect, hysteresis diffusion effect and cocktail effect. This paper systematically reviews the research progress on the friction and wear properties of high-entropy alloys. The mechanisms of metal elements such as Al, Ti, Cu and Nb through solid solution strengthening, second-phase precipitation and oxide film formation were analyzed emphatically. And non-metallic elements such as C, Si, and B form and strengthen the regulation laws of their tribological properties. The influence of working conditions, such as high temperature, ocean, and hydrogen peroxide on the friction and wear behavior of high-entropy alloys by altering the wear mechanism, was discussed. The influence of test conditions such as load, sliding velocity and friction pair matching on its friction coefficient and wear rate was expounded. It is pointed out that high-entropy alloys have significant application potential in key friction components, providing reference and guidance for the further development and application of high-entropy alloys. This study presents the structural and compositional characterisation of a newly developed Ti55Al27Mo13 alloy synthesised via aluminothermic reaction. The alloy was designed to overcome the limitations of conventional processing routes for high–melting–point elements such as Ti and Mo, enabling the formation of a complex, multi–phase microstructure in a single high–temperature step. The aim was to develop and characterise a material with microstructural features expected to enhance wear resistance, oxidation behaviour, and thermal stability in future applications. The alloy is intended as a precursor for composite nanopowders and surface coatings applied to aluminium–, magnesium–, and iron–based substrates subjected to mechanical and thermal loading. Elemental analysis (XRF, EDS) confirmed the presence of Ti, Al, Mo, and minor elements such as Si, Fe, and C. Microstructural investigations using laser confocal and scanning electron microscopy revealed a heterogeneous structure comprising solid solutions, eutectic regions, and dispersed oxide and carbide phases. Notably, the alloy exhibits high hardness values, reaching >2400 HV in Al2O3 regions and ~1300 HV in Mo– and Si–enriched solid solutions. These results suggest the material’s substantial potential for protective surface engineering. Further tribological, thermal, and corrosion testing, conducted with meticulous attention to detail, will follow to validate its functional performance in target applications. Full article

WS2 coating, as a solid lubricating material, plays a significant role in the lubrication of rotating components in spacecraft. During the launch process, however, spacecraft are exposed to high-temperature and humid atmospheric environments, which can lead to oxidative failure in the coating, thereby limiting its engineering applications. By doping with B elements, B/WS2 was successfully prepared as a composite coating. The results demonstrate that the fabricated coating exhibits excellent high-temperature tribological performance in atmospheric environments. The mechanism through which B doping improves the high-temperature friction and wear properties of the WS2 composite coating was revealed through high-temperature friction and wear tests. With the incorporation of B elements, the average friction coefficient of the coating was 0.071, and the wear rate was 7.63 × 10−7 mm3·N−1·m−1, with the wear mechanisms identified as abrasive wear and spalling. Due to high-temperature oxidation, thermal decomposition effects, and the formation of WB4 during sputtering, the wear resistance and anti-plastic deformation capability of the coating were further improved. Compared to room-temperature test conditions, the B/WS2 composite coating at different high temperatures exhibited superior friction coefficients and wear rates. Notably, at 150 °C, the average friction coefficient was as low as 0.015, and the wear forms were abrasive wear and adhesive wear. Full article

A Possibility of Tribological Investigation of Physicochemical Processes in a Friction Pair Operating Under Selective Transfer Conditions

The physicochemical processes that occur during selective transfer in the contact area of a bronze/steel friction pair lubricated with glycerin are experimentally studied by the polarization method to observe how they influence the tribological properties (friction and wear) of the pair. The proposed method allows for the study of tribochemical transformations of glycerin and the friction pair materials during the work process with selective transfer. The analysis of the experimental results allows for the establishment of the conditions for a stable and stationary selective transfer during the operation of the bronze/steel pair, by friction, at which the friction coefficient (COF) values and wear are low. This was achieved by implementing continuous lubrication with fresh glycerin in the contact area, choosing the optimal flow rate, and maintaining an optimal ratio between glycerin and the chemical transformation products, within well-established limits, to avoid undesirable consequences. Acrolein, as a product of chemical transformation (resulting from the catalytic dehydration of glycerin), is the most important for the initiation and stability of the selective transfer, and as the main reaction product, also represents a pathway of regeneration. Thus, it was found that the friction relative moments and the acrolein concentration presented conclusive/specific results at loads of 4–15 MPa and a sliding speed of 0.3 m/s. The optimum lubricant entry speed is 15–30 mg/min, for a minimum COF and reduced wear (about 0.028–0.03 at relatively high operating temperatures (45 and 60 °C)), and at low temperatures (30 °C) the minimum COF is about 0.038, but the lubricant inlet entry speed increases considerably, by around 1000 mg/min. Therefore, this paper aims to demonstrate the possibility of moving to another stage of practical use of a friction pair (with greatly improved tribological properties) that operates with selective transfer, much different from the ones still present, using a lubricant with special properties (glycerin). The research method used (polarization) highlights the physicochemical properties, tribochemical transformations of the lubricant, and the friction pair materials present in the contact area, for the understanding, maintenance, and stability of selective transfer, based on experiments, as a novelty compared to other studies. The disposal of agro-industrial waste is a pressing environmental issue. At the same time, due to the high silica content in specific agricultural residues, their processed products can be utilised in various industrial sectors as substitutes for commercial materials. This study investigates the key technological, physico-mechanical, and viscoelastic properties of industrial elastomeric compounds based on synthetic styrene–butadiene rubber, intended for the tread of summer passenger car tyres, when replacing the commercially used highly reinforcing silica filler (SF), Extrasil 150VD brand (white carbon black), with a carbon–silica filler (CSF). The CSF is produced by carbonising a finely ground mixture of rice production waste (rice husks and stems) in a pyrolysis furnace at 550–600 °C without oxygen. It was found that replacing 20 wt.pts. of silica filler with CSF in industrial tread formulations improves processing parameters (Mooney viscosity increases by up to 5.3%, optimal vulcanisation time by up to 9.2%), resistance to plastic deformation (by up to 7.7%), and tackiness of the rubber compounds (by 31.3–34.4%). Viscoelastic properties also improved: the loss modulus and mechanical loss tangent decreased by up to 24.0% and 14.3%, respectively; the rebound elasticity increased by up to 6.3% and fatigue resistance by up to 2.7 thousand cycles; and the internal temperature of samples decreased by 7 °C. However, a decrease in tensile strength (by 10.7–27.0%) and an increase in wear rate (up to 43.3% before and up to 22.5% after thermal ageing) were observed. Nevertheless, the overall results of this study indicate that the CSF derived from the carbonisation of rice production waste—containing both silica and carbon components—can effectively be used as a partial replacement for the commercially utilised reinforcing silica filler in the production of tread rubber for summer passenger car tyres. Worm gears are used in various mechanical constructions, especially in heavy industrial plants, where they are exposed to high operating loads, large torques, and high temperatures, particularly in conditions where it is necessary for the input and output shafts to be at an angle of 90°. Regarding tribological optimization, the application of carbon nanotube in lubricants can lead to significant improvements in the performance characteristics of worm gears, both in terms of increasing efficiency and reducing the coefficient of friction and wear, as well as minimizing mechanical losses, noise, and vibrations. The objective of this study is for the research results, through the use of oil with varying percentages of carbon nanotube additives (CNTs), to contribute to the optimization of worm gears by improving efficiency, extending service life, and reducing vibrations—both within the gearbox itself and within the industrial facility where it is applied. The research methodology involved laboratory testing of a worm gear using lubricants with varying concentrations of carbon nanotube. During the experiment, measurements of efficiency, vibrations, and noise levels were conducted in order to determine the impact of these additives on the operational performance of the gear system. The main contribution of this research is reflected in the experimental confirmation that the use of lubricants with optimized concentrations of carbon nanotube significantly enhances the operational performance of worm gears by increasing efficiency and reducing vibrations and noise, thereby enabling tribological optimization that contributes to improved reliability, extended service life, and enhanced workplace ergonomics under demanding industrial conditions. Furthermore, experimental investigations have shown that the efficiency of the gearbox increases from an initial value of 0.42–0.65, which represents an increase of 54%, the vibrations of the worm gear decrease from an initial value of 5.83–2.56 mm/s2, which represents an decrease of 56%, while the noise was reduced from 87.5 to 77.2 dB, which represents an decrease of 12% with the increasing percentage of carbon nanotube additives in the lubricant, up to a maximum value of 1%. However, beyond this experimentally determined threshold, a decrease in the efficiency of the tested worm gearbox, as well as an increase in noise and vibration levels was recorded. Full article

Tribological processes in extreme environments pose serious material challenges, requiring coatings that resist both wear and corrosion. This review summarizes recent advances in protective coatings engineered for extreme environments such as high temperatures, chemically aggressive media, and high-pressure and abrasive domains, as well as cryogenic and space applications. A comprehensive overview of promising coating materials is provided, including ceramic-based coatings, metallic and alloy coatings, and polymer and composite systems, as well as nanostructured and multilayered architectures. These materials are deployed using advanced coating technologies such as thermal spraying (plasma spray, high-velocity oxygen fuel (HVOF), and cold spray), chemical and physical vapor deposition (CVD and PVD), electrochemical methods (electrodeposition), additive manufacturing, and in situ coating approaches. Key degradation mechanisms such as adhesive and abrasive wear, oxidation, hot corrosion, stress corrosion cracking, and tribocorrosion are examined with coating performance. The review also explores application-specific needs in aerospace, marine, energy, biomedical, and mining sectors operating in aggressive physiological environments. Emerging trends in the field are highlighted, including self-healing and smart coatings, environmentally friendly coating technologies, functionally graded and nanostructured coatings, and the integration of machine learning in coating design and optimization. Finally, the review addresses broader considerations such as scalability, cost-effectiveness, long-term durability, maintenance requirements, and environmental regulations. This comprehensive analysis aims to synthesize current knowledge while identifying future directions for innovation in protective coatings for extreme environments. Full article

Ultra-fine-grained bainitic (UFGB) steels offer excellent mechanical properties, which can be further improved by applying diamond-like carbon (DLC) coatings. However, poor adhesion between the coating and substrate remains a key limitation. Since the steel’s microstructure degrades at high temperatures, enhancing adhesion without heating the substrate is essential. This study investigates surface hardening combined with simultaneous nitrogen and hydrogen doping during the Radio Frequency Chemical Vapor Deposition (RFCVD) process to improve coating performance. Varying gas compositions were tested to assess their effects on coating properties. Nitrogen incorporation decreased hardness from 12 GPa to 9 GPa but improved adhesion, while hydrogen limited damage after coating failure. Optimizing the gas mixture led to enhanced adhesion and wear resistance. Raman and X-ray photoelectron spectroscopy (XPS) analyses confirmed that the optimized coatings had the highest sp3 bond content and elevated nitrogen levels. While both hardness and adhesion contributed to wear resistance, no direct link to coating thickness was found. Overall, co-doping with nitrogen and hydrogen is an effective approach to improve adhesion and wear resistance without requiring high processing temperatures or complex equipment. Full article

This study investigates the effects of ultrasonic nanocrystalline surface modification (UNSM) on the formation of nitride layers in Ti-6Al-4V alloy during ion-plasma nitriding (IPN). Various UNSM parameters, including vibration amplitude, static load, and processing temperature, were systematically varied to evaluate their influence on microstructure, hardness, elastic modulus, and tribological behavior. The results reveal that pre-treatment with optimized UNSM conditions significantly enhances nitrogen diffusion, leading to the formation of dense and uniform TiN/Ti2N layers. Samples pre-treated under high-load and elevated-temperature UNSM exhibited the greatest improvements in surface hardness (up to 25%), elastic modulus (up to 18%), and wear resistance, with a reduced and stabilized friction coefficient (~0.55). Scanning electron microscopy (SEM) and X-ray diffraction (XRD) analyses confirmed microstructural densification, grain refinement, and increased nitride phase intensity. These findings demonstrate not only the scientific relevance but also the practical potential of UNSM as an effective surface activation technique. The hybrid UNSM + IPN approach may serve as a promising method for extending the service life of load-bearing biomedical implants and engineering components subjected to intensive wear. Full article

In this study, a Ag/ZrO2 hybrid coating prepared by the sol–gel method on a β-type Ti45Nb alloy was applied by the spin coating technique, and the microstructural, mechanical, electrochemical, and tribological properties of the surface were evaluated in a multi-dimensional manner. The hybrid solution was prepared using zirconium propoxide and silver nitrate and stabilized through a low-temperature two-stage annealing protocol. The crystal structure of the coating was determined by XRD, and the presence of dense tetragonal ZrO2 phase and crystalline Ag phases was confirmed. SEM-EDS analyses revealed a compact coating structure of approximately 1.8 µm thickness with homogeneously distributed Ag nanoparticles on the surface. As a result of the electrochemical corrosion tests, it was determined that the open circuit potential shifted to more noble values, the corrosion current density decreased, and the corrosion rate decreased by more than 70% on the surfaces where the Ag/ZrO2 coating was applied. In the tribological tests, a decrease in the coefficient of friction, narrowing of wear marks, and significant reduction in surface damage were observed in dry and physiological (HBSS) environments. The findings revealed that the Ag/ZrO2 hybrid coating significantly improved the surface performance of the Ti45Nb alloy both mechanically and electrochemically and offers high potential for biomedical implant applications. However, in the context of high-integration and high-frequency electronic packaging, polyimides face critical challenges including relatively high dielectric constants, inadequate thermal conductivity, and mechanical brittleness. Recent advances have focused on molecular design and composite engineering strategies to address these limitations. This review first summarizes the intrinsic properties of polyimides, followed by a systematic discussion of chemical synthesis, surface modification approaches, molecular design principles, and composite fabrication methods. We comprehensively examine both conventional polymerization synthetic routes and emerging techniques such as microwave-assisted thermal imidization and chemical vapor deposition. Special emphasis is placed on porous structure engineering via solid-template and liquid-template methods. Three key modification strategies are highlighted: (1) surface modifications for enhanced hydrophobicity, chemical stability, and tribological properties; (2) molecular design for optimized dielectric performance and thermal stability; and (3) composite engineering for developing high-thermal-conductivity materials with improved mechanical strength and electromagnetic interference (EMI) shielding capabilities. The dielectric constant of polyimide is reduced while chemical stability and wear resistance can be enhanced through the introduction of fluorine groups. Ultra-low dielectric constant and high-temperature resistance can be achieved by employing rigid monomers and porous structures. Furthermore, the incorporation of fillers such as graphene and boron nitride can endow the composite materials with high thermal conductivity, excellent EMI shielding efficiency, and improved mechanical properties. Finally, we discuss representative applications of polyimide and composites in electronic device packaging, EMI shielding, and thermal management systems, providing insights into future development directions. Numerical Study on Flow Field Optimization and Wear Mitigation Strategies for 600 MW Pulverized Coal Boilers

To compensate for the instability of renewable energy sources during China’s energy transition, large thermal power plants must provide critical operational flexibility, primarily through deep peaking. To investigate the combustion performance and wear and tear of a 600 MW pulverized coal boiler under deep peaking, the gas–solid flow characteristics and distributions of flue gas temperature, wall heat flux, and wall wear rate in a 600 MW tangentially fired pulverized coal boiler under variable loads (353 MW, 431 MW, 519 MW, and 600 MW) are investigated in this study employing computational fluid dynamics numerical simulation method. Results demonstrate that increasing the boiler load significantly amplifies gas velocity, wall heat flux, and wall wear rate. The maximum gas velocity in the furnace rises from 20.9 m·s−1 (353 MW) to 37.6 m·s−1 (600 MW), with tangential airflow forming a low-velocity central zone and high-velocity peripheral regions. Meanwhile, the tangential circle diameter expands by ~15% as the load increases. The flue gas temperature distribution exhibits a “low-high-low” profile along the furnace height. As the load increases from 353 MW to 600 MW, the primary combustion zone’s peak temperature rises from 1750 K to 1980 K, accompanied by a ~30% expansion in the coverage area of the high-temperature zone. Wall heat flux correlates strongly with temperature distribution, peaking at 2.29 × 105 W·m−2 (353 MW) and 2.75 × 105 W·m−2 (600 MW) in the primary combustion zone. Wear analysis highlights severe erosion in the economizer due to elevated flue gas velocities, with wall wear rates escalating from 3.29 × 10−7 kg·m−2·s−1 (353 MW) to 1.23 × 10−5 kg·m−2·s−1 (600 MW), representing a 40-fold increase under full-load conditions. Mitigation strategies, including ash removal optimization, anti-wear covers, and thermal spray coatings, are proposed to enhance operational safety. This work provides critical insights into flow field optimization and wear management for large-scale coal-fired boilers under flexible load operation. Full article

An Investigation of the Surface-Regulating Mechanism of Tungsten Alloys Using the Electrochemical Polishing Process

Tungsten and tungsten alloys are widely used in important industrial fields due to their high density, hardness, melting point, and corrosion resistance. However, machining often leaves processing marks on their surface, significantly affecting the surface quality of precision components in industrial applications. Electrolytic polishing offers high efficiency, low workpiece wear, and simple processing. In this study, an electrolytic polishing method is adopted and a novel trisodium phosphate–sodium hydroxide electrolytic polishing electrolyte is developed to study the effects of temperature, voltage, polishing time, and solution composition on the surface roughness of a tungsten–nickel–iron alloy. The optimal voltage, temperature, and polishing time are determined to be 15 V, 55 °C, and 35 s, respectively, when the concentrations of trisodium phosphate and sodium hydroxide are 100 g·L−1 and 6 g·L−1. In addition, glycerol is introduced into the electrolyte as an additive. The calculated LUMO value of glycerol is −5.90 eV and the HOMO value is 0.40 eV. Moreover, electron enrichment in the hydroxyl region of glycerol can form an adsorption layer on the surface of the tungsten alloy, inhibit the formation of micro-pits, balance ion diffusion, and thus promote the formation of a smooth surface. At 100 mL·L−1 of glycerol, the roughness of the tungsten–nickel–iron alloy decreases significantly from 1.134 μm to 0.582 μm. The electrochemical polishing mechanism of the tungsten alloy in a trisodium phosphate electrolyte is further investigated and explained according to viscous film theory. This study demonstrates that the trisodium phosphate–sodium hydroxide–glycerol electrolyte is suitable for electropolishing tungsten–nickel–iron alloys. Overall, the results support the application of tungsten–nickel–iron alloy in the electronics, medical, and atomic energy industries. Full article

This study explores the machinability of Incoloy 800HT (high temperature) under a sustainable lubrication approach, employing a twin-nozzle minimum quantity lubrication (MQL) system with groundnut oil as a green cutting fluid. The evaluation focuses on key performance indicators, including surface roughness, tool flank wear, power consumption, carbon emissions, and chip morphology. Groundnut oil, a biodegradable and nontoxic lubricant, was chosen to enhance environmental compatibility while maintaining effective cutting performance. The Taguchi L16 orthogonal array (three factors and four levels) was utilized to conduct experimental trials to analyze machining characteristics. The best surface quality (surface roughness, Ra = 0.514 µm) was obtained at the lowest depth of cut (0.2 mm), modest feed (0.1 mm/rev), and moderate cutting speed (160 m/min). The higher ranges of flank wear are found under higher cutting speed conditions (320 and 240 m/min), while lower wear values (<0.09 mm) were observed under lower speed conditions (80 and 160 m/min). An entropy-integrated multi-response optimization using the MOORA (multi-objective optimization based on ratio analysis) method was employed to identify optimal machining parameters, considering the trade-offs among multiple conflicting objectives. The entropy method was used to assign weights to each response. The obtained optimal conditions are as follows: cutting speed = 160 m/min, feed = 0.1 mm/rev, and depth of cut = 0.2 mm. Optimized outcomes suggest that this green machining strategy offers a viable alternative for sustainable manufacturing of difficult-to-machine alloys like Incoloy 800 HT. Full article
