Tribological performance is critical for the longevity and efficiency of machined components in industries such as aerospace, automotive, and biomedical. This study investigates whether electrical discharge machining recast layers can serve as a cost-effective and time-efficient alternative to conventional tungsten inert gas cladding coatings for enhancing surface properties. The samples were prepared using electrical discharge machining and tungsten inert gas cladding. For electrical discharge machining, various combinations of electrical and non-electrical parameters were applied using Taguchi’s L18 orthogonal array. Similarly, tungsten inert gas cladding coatings were prepared using a suitable combination of current, voltage, powder size, and speed. The samples were characterized using, scanning electron microscopy, optical microscopy, microhardness testing, tribological testing, energy-dispersive X-ray spectroscopy, X-ray diffraction analysis and profilometry. The electrical discharge machining recast layers exhibited superior tribological performance compared to tungsten inert gas cladding coatings. This improvement is attributed to the formation of carbides, such as TiC and Ti6C3.75. The coefficient of friction and specific wear rate were reduced by 11.11% and 1.57%, respectively, while microhardness increased by 10.93%. Abrasive wear was identified as the predominant wear mechanism. This study systematically compares electrical discharge machining recast layers with tungsten inert gas cladding coatings. The findings suggest that optimized electrical discharge machining recast layers can serve as effective coatings, offering cost and time savings. Full article

The traction behavior in cryogenic solid-lubricated ball bearings (CSLBBs) used in liquid rocket engines (LREs) affects not only the dynamic response of the bearing but also the lubricity and wear characteristics of the solid lubrication coating. The traction coefficient between the ball and raceway depends on factors such as contact material, relative sliding velocity, and contact pressure. However, existing traction curve models for CSLBBs typically consider only one or two of these factors, limiting the accuracy and applicability of theoretical predictions. In this study, a novel traction model for CSLBBs is proposed, which incorporates the combined effects of contact material, relative sliding velocity, and contact pressure. Based on this model, a tribo-dynamic framework is developed to investigate the tribological and dynamic behavior of CSLBBs. The model is validated through both theoretical analysis and experimental data. Results show that the inclusion of solid lubricant effects significantly alters the relative sliding and frictional forces between the rolling elements and the raceway. These changes in turn influence the impact dynamics between the rolling elements and the cage, leading to notable variations in the bearing’s vibrational response. The findings may offer valuable insights for the wear resistance and vibration reduction design of CSLBBs. Full article

In recent years, significant attention has been directed toward the development of coating materials capable of tailoring surface properties for various functional applications. Transition metal nitrides, in particular, have garnered interest due to their superior physical and chemical properties, including high hardness, excellent wear resistance, and strong corrosion resistance. In this study, a fabrication process for CrN-based thin films was developed by combining reactive direct current magnetron sputtering (dcMS) with post-deposition annealing in air. CrN coatings were deposited by reactive dcMS using different argon-nitrogen (Ar:N2) gas ratios (4:1, 3:1, 2:1, and 1:1), followed by annealing at 550 °C for 1.5 h in ambient air. XRD and EDS analysis revealed that this treatment results in the formation of a composite phase comprising CrN and Cr2O3. The resulting coating exhibited favorable mechanical and tribological properties, including a maximum hardness of 12 GPa, a low wear coefficient of 0.254 and a specific wear rate of 7.05 × 10−6 mm3/N·m, making it a strong candidate for advanced protective coating applications. This study presents the structural and compositional characterisation of a newly developed Ti55Al27Mo13 alloy synthesised via aluminothermic reaction. The alloy was designed to overcome the limitations of conventional processing routes for high–melting–point elements such as Ti and Mo, enabling the formation of a complex, multi–phase microstructure in a single high–temperature step. The aim was to develop and characterise a material with microstructural features expected to enhance wear resistance, oxidation behaviour, and thermal stability in future applications. The alloy is intended as a precursor for composite nanopowders and surface coatings applied to aluminium–, magnesium–, and iron–based substrates subjected to mechanical and thermal loading. Elemental analysis (XRF, EDS) confirmed the presence of Ti, Al, Mo, and minor elements such as Si, Fe, and C. Microstructural investigations using laser confocal and scanning electron microscopy revealed a heterogeneous structure comprising solid solutions, eutectic regions, and dispersed oxide and carbide phases. Notably, the alloy exhibits high hardness values, reaching >2400 HV in Al2O3 regions and ~1300 HV in Mo– and Si–enriched solid solutions. These results suggest the material’s substantial potential for protective surface engineering. Further tribological, thermal, and corrosion testing, conducted with meticulous attention to detail, will follow to validate its functional performance in target applications. Full article

WS2 coating, as a solid lubricating material, plays a significant role in the lubrication of rotating components in spacecraft. During the launch process, however, spacecraft are exposed to high-temperature and humid atmospheric environments, which can lead to oxidative failure in the coating, thereby limiting its engineering applications. By doping with B elements, B/WS2 was successfully prepared as a composite coating. The results demonstrate that the fabricated coating exhibits excellent high-temperature tribological performance in atmospheric environments. The mechanism through which B doping improves the high-temperature friction and wear properties of the WS2 composite coating was revealed through high-temperature friction and wear tests. With the incorporation of B elements, the average friction coefficient of the coating was 0.071, and the wear rate was 7.63 × 10−7 mm3·N−1·m−1, with the wear mechanisms identified as abrasive wear and spalling. Due to high-temperature oxidation, thermal decomposition effects, and the formation of WB4 during sputtering, the wear resistance and anti-plastic deformation capability of the coating were further improved. Compared to room-temperature test conditions, the B/WS2 composite coating at different high temperatures exhibited superior friction coefficients and wear rates. Notably, at 150 °C, the average friction coefficient was as low as 0.015, and the wear forms were abrasive wear and adhesive wear. Full article

Tribological processes in extreme environments pose serious material challenges, requiring coatings that resist both wear and corrosion. This review summarizes recent advances in protective coatings engineered for extreme environments such as high temperatures, chemically aggressive media, and high-pressure and abrasive domains, as well as cryogenic and space applications. A comprehensive overview of promising coating materials is provided, including ceramic-based coatings, metallic and alloy coatings, and polymer and composite systems, as well as nanostructured and multilayered architectures. These materials are deployed using advanced coating technologies such as thermal spraying (plasma spray, high-velocity oxygen fuel (HVOF), and cold spray), chemical and physical vapor deposition (CVD and PVD), electrochemical methods (electrodeposition), additive manufacturing, and in situ coating approaches. Key degradation mechanisms such as adhesive and abrasive wear, oxidation, hot corrosion, stress corrosion cracking, and tribocorrosion are examined with coating performance. The review also explores application-specific needs in aerospace, marine, energy, biomedical, and mining sectors operating in aggressive physiological environments. Emerging trends in the field are highlighted, including self-healing and smart coatings, environmentally friendly coating technologies, functionally graded and nanostructured coatings, and the integration of machine learning in coating design and optimization. Finally, the review addresses broader considerations such as scalability, cost-effectiveness, long-term durability, maintenance requirements, and environmental regulations. This comprehensive analysis aims to synthesize current knowledge while identifying future directions for innovation in protective coatings for extreme environments. Full article

In this study, a Ag/ZrO2 hybrid coating prepared by the sol–gel method on a β-type Ti45Nb alloy was applied by the spin coating technique, and the microstructural, mechanical, electrochemical, and tribological properties of the surface were evaluated in a multi-dimensional manner. The hybrid solution was prepared using zirconium propoxide and silver nitrate and stabilized through a low-temperature two-stage annealing protocol. The crystal structure of the coating was determined by XRD, and the presence of dense tetragonal ZrO2 phase and crystalline Ag phases was confirmed. SEM-EDS analyses revealed a compact coating structure of approximately 1.8 µm thickness with homogeneously distributed Ag nanoparticles on the surface. As a result of the electrochemical corrosion tests, it was determined that the open circuit potential shifted to more noble values, the corrosion current density decreased, and the corrosion rate decreased by more than 70% on the surfaces where the Ag/ZrO2 coating was applied. In the tribological tests, a decrease in the coefficient of friction, narrowing of wear marks, and significant reduction in surface damage were observed in dry and physiological (HBSS) environments. The findings revealed that the Ag/ZrO2 hybrid coating significantly improved the surface performance of the Ti45Nb alloy both mechanically and electrochemically and offers high potential for biomedical implant applications. The anodic oxide layer’s porosity is considered a functional feature, acting as a reservoir of lubricants. This feature enables the design of self-lubricating systems that effectively reduce friction and wear. To improve the tribological performance of Al2O3 anodic coatings on EN AW 5251 aluminium alloys, this paper presents a modification of the coating with tungsten disulfide (IF-WS2) nanopowder and its effect on coating resistance. The wear properties of Al2O3/IF-WS2 coatings in contact with a cast iron pin were investigated. The results include the analysis of the friction coefficient in the reciprocating motion without oil lubrication at two loads, the analysis of the wear intensity of the cast iron pin, the characterisation of wear scars, and the analysis of SGP parameters. Two-level factorial analysis showed that load and nanomodification significantly affected the load-bearing parameter Rk. Incorporation of the modifier, especially under higher loads, reduced the Rk value, thus improving the tribological durability of the contact pair. Both load and nanomodification had a notable impact on the coefficient of friction. The use of IF-WS2-modified coatings reduced the coefficient, and higher loads further enhanced this effect, by approximately 9% at a load of 0.3 MPa and 15% at a load of 0.6 MPa, indicating improved lubricating conditions under greater contact stress. This study investigates the development of silver (Ag)-doped zirconia (ZrO2) coatings deposited on 316LVM stainless steel via the unbalanced magnetron sputtering technique. The oxygen content in the Ar/O2 gas mixture was systematically varied (12.5%, 25%, 37.5%, and 50%) to assess its influence on the resulting coating properties. In response to the growing demand for biomedical implants with improved durability and biocompatibility, the objective was to develop coatings that enhance both wear and corrosion resistance in physiological environments. The effects of silver incorporation and oxygen concentration on the structural, tribological, and electrochemical behavior of the coatings were systematically analyzed. X-ray diffraction (XRD) was employed to identify crystalline phases, while atomic force microscopy (AFM) was used to characterize surface topography prior to wear testing. Wear resistance was evaluated using a ball-on-plane tribometer under simulated prosthetic motion, applying a 5 N load with a bone pin as the counter body. Corrosion resistance was assessed through electrochemical impedance spectroscopy (EIS) in a physiological solution. Additionally, tribocorrosive performance was investigated by coupling tribological and electrochemical tests in Ringer’s lactate solution, simulating dynamic in vivo contact conditions. The results demonstrate that Ag doping, combined with increased oxygen content in the sputtering atmosphere, significantly improves both wear and corrosion resistance. Notably, the ZrO2-Ag coating deposited with 50% O2 exhibited the lowest wear volume (0.086 mm3) and a minimum coefficient of friction (0.0043) under a 5 N load. This same coating also displayed superior electrochemical performance, with the highest charge transfer resistance (38.83 kΩ·cm2) and the lowest corrosion current density (3.32 × 10−8 A/cm2). These findings confirm the high structural integrity and outstanding tribocorrosive behavior of the coating, highlighting its potential for application in biomedical implant technology. Full article

To address the limitations of single-layer nitride coatings, such as poor load adaptability and low long-term durability, MoN/TiN multilayer coatings were prepared via high-power impulse magnetron sputtering (HiPIMS). HiPIMS produces highly ionized plasmas that enable intense ion bombardment, yielding nitride films with enhanced mechanical strength, durability, and thermal stability versus conventional methods. The multilayer coating demonstrated a low coefficient of friction (COF, ~0.4) and wear rate (1.31 × 10−7 mm3/[N·m]). In contrast, both TiN and MoN coatings failed at 5 N and 10 N loads, respectively. Under increasing loads, the multilayer coating maintained stable wear rates (1.84–3.06 × 10−7 mm3/[N·m]) below 20 N, and ultimately failed at 25 N. Furthermore, the MoN layer contributes to COF reduction. Grazing-incidence X-ray diffraction analysis confirmed the enhanced crystallographic stability of the multilayer coating, thereby revealing a dominant (111) orientation. The multilayer architecture suppresses crack propagation while effectively balancing hardness and toughness, offering a promising design for extreme-load applications. Full article

The aim of the present study is to investigate the influence of Nickel–Hexagonal Boron Nitride (Ni-hBN) nanocomposite coatings, deposited using the pulse reverse current electrodeposition technique. This experimental study focuses on assessing the tribological and corrosion properties of the produced coatings on the SS304 substrate. The microhardness of the as-deposited (AD) sample and heat-treated (HT) sample were 49% and 83.8% higher compared to the control sample. The HT sample exhibited a grain size which was approximately 9.7% larger than the AD sample owing to the expansion–contraction mechanism of grains during heat treatment and sudden quenching. Surface roughness reduced after coating, where the Ni-hBN-coated sample measured a roughness of 0.43 µm compared to 0.48 µm for the bare surface. The average coefficient of friction for the AD sample was 42.4% lower than the bare surface owing to the self-lubricating properties of nano hBN. In particular, the corrosion rate of the AD sample was found to be 0.062 mm/year, which was lower than values reported in other studies. As such, findings from the present study can be particularly beneficial for applications in the automotive and aerospace industries, where enhanced wear resistance, reduced friction, and superior corrosion protection are critical for components such as engine parts, gears, bearings and shafts. This paper presents the results of a comprehensive study of the structure, phase composition, thermal corrosion, and tribological properties of multilayer gradient coatings based on YSZ/NiCrAlY obtained using detonation spraying. X-ray phase analysis showed that the coatings consist entirely of metastable tetragonal zirconium dioxide (t’-ZrO2) phase stabilized by high temperature and rapid cooling during spraying. SEM analysis confirmed the multilayer gradient phase distribution and high density of the structure. Wear resistance, optical profilometry, wear quantification, and coefficient of friction measurements were used to evaluate the operational stability. The results confirm that the structural parameters of the coating, such as porosity and phase gradient, play a key role in improving its resistance to thermal corrosion and CMAS melt, which makes such coatings promising for use in high-temperature applications. It is shown that a dense and thick coating effectively prevents the penetration of aggressive media, providing a high barrier effect and minimal structural damage. Tribological tests in the temperature range from 21 °C to 650 °C revealed that the best characteristics are observed at 550 °C: minimum coefficient of friction (0.63) and high stability in the stage of stable wear. At room temperature and at 650 °C, there is an increase in wear due to the absence or destabilization of the protective layer. Full article

Unlike the method of scuffing under severe conditions, where loading is applied gradually, the presented tests employed direct maximum loading—shock loading—without prior lapping of the gears under lower loads. This loading method significantly increases the vulnerability of the analyzed components to scuffing, enabling an evaluation of their limit in terms of operational properties. To identify the changes and the types of the teeth’s working surface damage, the following microscopy techniques were applied: scanning electron microscopy (FE-SEM) with EDS microanalyzer, optical interferential profilometry (WLI), atomic force microscope (AFM), and optical microscopy. The results allowed us to define the characteristic damage mechanisms and assess the efficiency of the applied DLC coatings when it comes to resistance to scuffing in shock scuffing conditions. Tribological tests were performed by means of an FZG T-12U gear test rig in a power circulating system to test cylindrical gear scuffing. The gears were made from 18CrNiMo7-6 steel and 35CrMnSiA nano-bainitic steel and coated with W-DLC/CrN. Full article

Performance of TiSiN/TiAlN-Coated Carbide Tools in Slot Milling of Hastelloy C276 with Various Cooling Strategies

Nickel-based superalloy Hastelloy C276 is widely used in high-performance industries due to its strength, corrosion resistance, and thermal stability. However, these same properties pose substantial challenges in machining, resulting in high tool wear, surface defects, and dimensional inaccuracies. This study investigates methods to enhance machining performance and surface quality by evaluating the tribological behavior of TiSiN/TiAlN-coated carbide inserts under six cooling and lubrication conditions: dry, MQL with coconut oil, Cryo-LN2, Cryo-LCO2, MQL–Cryo-LN2, and MQL–Cryo-LCO2. Open-slot finishing was performed at constant cutting parameters, and key indicators such as cutting zone temperature, tool wear, surface roughness, chip morphology, and microhardness were analyzed. The hybrid MQL–Cryo-LN2 approach significantly outperformed other methods, reducing cutting zone temperature, tool wear, and surface roughness by 116.4%, 94.34%, and 76.11%, respectively, compared to dry machining. SEM and EDS analyses confirmed abrasive, oxidative, and adhesive wear as the dominant mechanisms. The MQL–Cryo-LN2 strategy also lowered microhardness, in contrast to a 39.7% increase observed under dry conditions. These findings highlight the superior performance of hybrid MQL–Cryo-LN2 in improving machinability, offering a promising solution for precision-driven applications. Full article

The design of friction materials with integrated friction reduction and wear resistance functions has been a research challenge for many researchers and scholars, based on this problem, this paper proposes a nickel-based hard-soft composite coating structure. With 20CrMo steel as the matrix material, Ni20 powder doped with reinforced phase WC as hard coating material, using laser melting technology to prepare nickel-based hard coating on the surface of 20CrMo. PTFE emulsion and MoS2 as a soft coating are prepared on the hard coating, and the nickel-based hard-soft composite coating is formed. At 6N-0.3 m/s, the new interface structure obtains the optimum tribological performance, and compared to 20CrMo, the friction coefficient and wear amount are reduced by 83% and 93% respectively. The new friction interface can obtain stable and prominent tribological properties at wide load and low to high speed, which can provide the guidance on the structural design of friction reduction and wear resistance materials.
