In tool wear monitoring, the efficient fusion of multi-source sensor signals poses significant challenges due to their inherent heterogeneous characteristics. In this paper, we propose a Multi-Sensor Multi-Domain feature fusion Transformer (MSMDT) model that achieves precise tool wear prediction through innovative feature engineering and cross-modal self-attention mechanisms. Specifically, we first develop a physics-aware feature extraction framework, where time-domain statistical features, frequency-domain energy features, and wavelet packet time–frequency features are systematically extracted for each sensor type. This approach constructs a unified feature matrix that effectively integrates the complementary characteristics of heterogeneous signals while preserving discriminative tool wear signatures. Then, a position-embedding-free Transformer architecture is constructed, which enables adaptive cross-domain feature fusion through joint global context modeling and local feature interaction analysis to predict tool wear values. Experimental results on the PHM2010 demonstrate the superior performance of MSMDT, outperforming state-of-the-art methods in prediction accuracy. Full article

Tribological Performance of Direct Metal Laser Sintered 20MnCr5 Tool Steel Countersamples Designed for Sheet Metal Forming Applications

This article presents the results of the tribological performance of 20MnCr5 (1.7147) tool steel countersamples produced by Direct Metal Laser Sintering (DMLS), as a potential material for inserts or working layers of sheet metal forming tools. Tribological tests were performed using a roller-block tribotester. The samples were sheet metals made of materials with significantly different properties: Inconel 625, titanium-stabilised stainless steel 321, EN AW-6061 T0 aluminium alloy, and pure copper. The samples and countersamples were analysed in terms of their wear resistance, coefficient of friction (COF), changes in friction force during testing, and surface morphology after tribological contact under dry friction conditions. The tests were performed on DMLSed countersamples in the as-received state. The largest gain of countersample mass was observed for the 20MnCr5/EN AW-6061 T0 friction pair. The sample mass loss in this combination was also the largest, amounting to 19.96% of the initial mass. On the other hand, in the 20MnCr5/Inconel 625 friction pair, no significant changes in the mass of materials were recorded. For the Inconel 625 sample, a mass loss of 0.04% was observed. The basic wear mechanism of the samples was identified as abrasive wear. The highest friction forces were observed in the 20MnCr5/Cu friction pair (COF = 0.913) and 20MnCr5/EN AW-6061 T0 friction pair (COF = 1.234). The other two samples (Inconel 625, 321 steel) showed a very stable value of the friction force during the roller-block test resulting in a COF between 0.194 and 0.213. Based on the changes in friction force, COFs, and mass changes in friction pair components during wear tests, it can be concluded that potential tools in the form of inserts or working layers manufactured using 3D printing technology, the DMLS method, without additional surface treatment can be successfully used for forming sheets of 321 steel and Inconel 625. Comparative In Vitro Analysis of Composite Resins Used in Clear Aligner Attachments

Background: Attachments are essential components in clear aligner therapy, enhancing retention and improving the predictability of tooth movements. Mechanical and wear properties of the composite resins used for attachment reproduction are critical to maintaining their integrity and shape over time. This study aimed to evaluate and compare the mechanical properties, thermal behavior, and wear performance of the hybrid composite Aligner Connect (AC) and the flowable resin (Connect Flow, CF). Methods: Twenty samples (ten AC and ten CF) were reproduced. All specimens underwent differential scanning calorimetry (DSC), combustion analysis, flat instrumented indentation, compression stress relaxation tests, and tribological analysis. A 3D wear profile reconstruction was performed to assess wear surfaces. Results: DSC and combustion analyses revealed distinct thermal transitions, with CF showing significantly lower Tg values (103.8 °C/81.4 °C) than AC (110.8 °C/89.6 °C) and lower residual mass after combustion (23% vs. 61%), reflecting reduced filler content and greater polymer mobility. AC exhibited superior mechanical properties, with higher maximum load (585.9 ± 22.36 N) and elastic modulus (231.5 ± 9.1 MPa) than CF (290.2 ± 5.52 N; 156 ± 10.5 MPa). Stress relaxation decrease was less pronounced in AC (18 ± 4%) than in CF (20 ± 4%). AC also showed a significantly higher friction coefficient (0.62 ± 0.060) than CF (0.55 ± 0.095), along with greater wear volume (0.012 ± 0.0055 mm3 vs. 0.0070 ± 0.0083 mm3) and maximum depth (36.88 ± 3.642 µm vs. 17.91 ± 3.387 µm). Surface roughness before wear was higher for AC (Ra, 0.577 ± 0.035 µm; Rt, 4.369 ± 0.521 µm) than for CF (Ra, 0.337 ± 0.070 µm; Rt, 2.862 ± 0.549 µm). After wear tests, roughness values converged (Ra, 0.247 ± 0.036 µm for AC; Ra, 0.236 ± 0.019 µm for CF) indicating smoothened and similar surfaces for both composites. Conclusions: The hybrid nanocomposite demonstrated greater properties in terms of stiffness, load-bearing capacity, and structural integrity when compared with flowable resin. Its use may ensure more durable attachment integrity and improved aligner–tooth interface performance over time. Full article

Chromium–aluminum nitride (CrAlN) coatings were deposited on polished H13 tool steel substrates using direct current (DC) magnetron sputtering. The Cr/Al composition in the target was varied by inserting either four or eight chromium (Cr) plugs into cavities machined into an aluminum (Al) plate target. Nitrogen was introduced as a reactive gas to facilitate the formation of the nitride phase. Coatings were deposited at substrate bias voltages of −30 V, −50 V, and −60 V to study the combined effects of composition and ion energy on coating properties. Compositional analysis of coatings deposited at a −50 V bias revealed Cr/Al ratios of approximately 0.8 and 1.7 for the 4- and 8-plug configurations, respectively. This increase in the Cr/Al ratio led to a 2.6-fold improvement in coating hardness. Coatings produced using the eight-Cr-plug target exhibited a nearly linear increase in hardness with increasing substrate bias voltage. Cross-sectional scanning electron microscopy revealed a uniform bilayer structure consisting of an approximately 0.5 µm metal interlayer beneath a 2–3 µm CrAlN coating. Surface morphology analysis indicated the presence of coarse microdroplets in coatings with the lower Cr/Al ratio. These microdroplets were significantly suppressed in coatings with higher Cr/Al content, especially at increased bias voltages. This suppression is likely due to enhanced ion bombardment associated with the increased Cr content, attributed to Cr’s relatively higher atomic mass compared to Al. Coatings with lower hardness exhibited greater scratch resistance, likely due to the influence of residual compressive stresses. The findings highlight the critical role of both Cr/Al content and substrate bias in tailoring the tribo-mechanical performance of PVD CrAlN coatings for wear-resistant applications. Full article

The study is motivated by the application of dry finish milling for post-build processing of additive Ti6Al4V blanks, since the use of neither lubricant nor coolants has been attracting increasing attention due to its environmental benefits, non-toxicity, and the elimination of the need for additional cleaning processes. For end mills, wear patterns were investigated upon finish milling of the SLM Ti6Al4V samples under various machining conditions (by varying the values of radial depth of cut and feed values at a constant level of axial depth of cut and cutting speed). When using all the applied milling modes, the identical tool wear mechanism was revealed. Built-up edges mainly developed on the leading surfaces, increasing the surface roughness on the SLM Ti6Al4V samples but protecting the cutting edges. However, abrasive wear was mainly characteristic of the flank surfaces that accelerated peeling of the protective coatings and increased wear of the end mills. The following milling parameters have been established as being close to rational ones: Vc = 60 m/min, Vf = 400 mm/min, ap = 4 mm, and ae = 0.4 mm. They affected the surface roughness of the SLM Ti6Al4V samples in the following way: max cutting thickness—8 μm; built-up edge at rake surface—50 ± 3 μm; max wear of flank surface—15 ± 1 μm; maximum adherence of workpiece. Mode III provided the maximum MRR value and negligible wear of the end mill, but its main disadvantage was the high average surface roughness on the SLM Ti6Al4V sample. Mode II was characterized by both the lowest average surface roughness and the lowest wear of the end mill, as well as an insufficient MRR value. Since these two modes differed only in their feed rates, their values should be optimized in the range from 200 to 400 mm/min. Full article

Although cemented carbides have been manufactured by the powder metallurgy (P/M) technology for over a century now, systematic developmental efforts are still underway. In the present study, tool life improvements in metal grooving applications are the key objective. Four PVD-coated cemented carbides compositions, dedicated to groove steel, stainless steel, cast iron, and aluminium alloys, have been newly designed, along with their manufacturing conditions. Physical, mechanical and chemical characteristics—such as sintered density, modulus of elasticity, hardness, fracture toughness, WC grain size, and the chemical composition of the substrate material, as well as the chemical composition, microhardness, structure, and thickness of the coatings—have been studied. A series of grooving tests have also been conducted to assess whether modifications to the thus far marketed tool materials, tool geometries, and coatings can improve cutting performance. In order to compare the laboratory and application properties of the investigated materials with currently produced by reputable companies, commercial inserts have also been tested. The experimental results obtained indicate that the newly developed grooving inserts exhibit excellent microstructural characteristics, high hardness, fracture toughness, and wear resistance and that they show slightly longer tool life compared to the commercial ones. The article presents a comprehensive review of key issues and challenges related to enhancing the durability of hot forging tools. It discusses modern strategies aimed at increasing tool life, including modifications to tool materials, heat treatment, surface engineering, tool and die design, die geometry, tribological conditions, and lubrication. The review is based on extensive literature data, including recent publications and the authors’ own research, which has been implemented under industrial conditions at the modern forging facility in Forge Plant “Glinik” (Poland). The study introduces original design and technological solutions, such as an innovative concept for manufacturing forging dies from alloy structural steels with welded impressions, replacing traditional hot-work tool steel dies. It also proposes a zonal hardfacing approach, which involves applying welds with different chemical compositions to specific surface zones of the die impressions, selected according to the dominant wear mechanisms in each zone. General guidelines for selecting hardfacing material compositions are also provided. Additionally, the article presents technological processes for die production and regeneration. The importance and application of computer simulations of forging processes are emphasized, particularly in predicting wear mechanisms and intensity, as well as in optimizing tool and forging geometry. Enhancing the wear resistance of structural steels used in demanding industrial applications is critical for extending components’ lifespan and ensuring mechanical reliability. In this study, we investigated the influence of flux-cored arc welding (FCAW) hardfacing on the tensile behavior of S355MC steel. Protective Fe-Cr-C alloy layers were deposited in one and two successive passes using automated FCAW, followed by tensile testing of specimens oriented at varying angles relative to the weld bead direction. The methodology integrated 3D scanning and digital image correlation to accurately capture geometric and deformation parameters. The experimental results revealed a consistent reduction in tensile strength and ductility in all the welded configurations compared to the base material. The application of the second weld layer further intensified this effect, while specimen orientation influenced the degree of mechanical degradation. Microstructural analysis confirmed carbide refinement and good adhesion, but also identified welding-induced defects and residual stresses as factors that contributed to performance loss. The findings highlight a clear trade-off between improved surface wear resistance and compromised structural properties, underscoring the importance of process optimization. Strategic selection of welding parameters and bead orientation is essential to balance functional durability with mechanical integrity in industrial applications. Full article

This study investigates the mechanical, tribological, and electrochemical behaviour of a novel precipitation-hardenable martensitic alloy produced by selective laser melting (SLM). The alloy was specifically engineered with an optimised composition, free from cobalt and molybdenum, and featuring reduced nickel content (7 wt.%) and 8 wt.% chromium. It has been developed as a cost-effective and sustainable alternative to conventional maraging steels, while maintaining high mechanical strength and a refined microstructure tailored to the steep thermal gradients inherent to the SLM process. Several ageing heat treatments were assessed to evaluate their influence on microstructure, hardness, tensile strength, retained austenite content, dislocation density, as well as wear behaviour (pin-on-disc test) and corrosion resistance (polarisation curves in 3.5%NaCl). The results indicate that ageing at 540 °C for 2 h offers an optimal combination of hardness (550–560 HV), tensile strength (~1700 MPa), microstructural stability, and wear resistance, with a 90% improvement compared to the as-built condition. In contrast, ageing at 600 °C for 1 h enhances ductility and corrosion resistance (Rp = 462.2 kΩ; Ecorr = –111.8 mV), at the expense of a higher fraction of reverted austenite (~34%) and reduced hardness (450 HV). This study demonstrates that the mechanical, surface, and electrochemical performance of this novel SLM-produced alloy can be effectively tailored through controlled thermal treatments, offering promising opportunities for demanding applications requiring a customised balance of strength, durability, and corrosion behaviour. Ocean energy is an abundant, eco-friendly, and renewable energy resource that is useful for powering sensor networks connected to the maritime Internet of Things (MIoT). These sensor networks can be used to measure different marine environmental parameters that affect ocean infrastructure integrity and harm marine ecosystems. This ocean energy can be harnessed through hybrid nanogenerators that combine triboelectric nanogenerators, electromagnetic generators, piezoelectric nanogenerators, and pyroelectric generators. These nanogenerators have advantages such as high-power density, robust design, easy operating principle, and cost-effective fabrication. However, the performance of these nanogenerators can be affected by the wear of their main components, reduction of wave frequency and amplitude, extreme corrosion, and sea storms. To address these challenges, future research on hybrid nanogenerators must improve their mechanical strength, including materials and packages with anti-corrosion coatings. Herein, we present recent advances in the performance of different hybrid nanogenerators to harvest ocean energy, including various transduction mechanisms. Furthermore, this review reports potential applications of hybrid nanogenerators to power devices in marine infrastructure or serve as self-powered MIoT monitoring sensor networks. This review discusses key challenges that must be addressed to achieve the commercial success of these nanogenerators, regarding design strategies with advanced simulation models or digital twins. Also, these strategies must incorporate new materials that improve the performance, reliability, and integration of future nanogenerator array systems. Thus, optimized hybrid nanogenerators can represent a promising technology for ocean energy harvesting with application in the maritime industry. Full article

Considering environmental concerns, water-based nanolubricants have gained significant attention over conventional oil-based ones. Non-ecotoxic and highly environmentally friendly nanoadditives were chosen for nanolubricant synthesis, especially considering their use at elevated temperatures. In this study, hexagonal boron nitride nanosheets (hBNNSs) and titanium dioxide nanoparticles (TiO2 NPs) were used to prepare water-based lubricants with glycerol and surfactant sodium dodecyl benzene sulfonate (SDBS) in water under ultrasonication. An Rtec ball-on-disk tribometer was used to investigate the tribological performance of the synthesised water-based lubricants containing different nano-hBN/TiO2 concentrations, with dry and water conditions used as benchmarks. The results indicated that the water-based nanolubricant containing 0.5 wt% hBN and 0.5 wt% TiO2 exhibited the best tribological performance at both ambient (25 °C) and elevated (500 °C) temperatures. This optimal concentration leads to a reduction in the coefficient of friction (COF) by 72.9% and 37.5%, wear of disk by 62.5% and 49%, and wear of ball by 74% and 69% at ambient and elevated temperatures, respectively, compared to that of distilled water. Lubrication mechanisms were attributed to the rolling, mending, tribofilm, solid layer formation, and synergistic effects of hBNNSs and TiO2 NPs. Full article

Analyzing the two-phase flow behavior in bearing lubrication is crucial for understanding friction and wear mechanisms, optimizing lubrication design, and improving bearing operational efficiency and reliability. However, the complexity of oil–air two-phase flow in high-speed bearings poses significant research challenges. Currently, there is a lack of comparative studies employing different simulation strategies to address this issue, leaving a gap in evidence-based guidance for selecting appropriate simulation approaches in practical applications. This study begins with a comparative analysis between experimental and simulation results to validate the reliability of the adopted simulation approach. Subsequently, a comparative evaluation of different simulation methods is conducted to provide a scientific basis for relevant decision-making. Evaluated from three dimensions—adaptability to rotational speed conditions, research focuses (oil distribution and power loss), and computational economy—the findings reveal that FVM excels at medium-to-high speeds, accurately predicting continuous oil film distribution and power loss, while MPS, leveraging its meshless Lagrangian characteristics, demonstrates superior capability in describing physical phenomena under extreme conditions, albeit with higher computational costs. Economically, FVM, supported by mature software ecosystems and parallel computing optimization, is more suitable for industrial design applications, whereas MPS, being more reliant on high-performance hardware, is better suited for academic research and customized scenarios. The study further proposes that future research could adopt an FVM-MPS coupled approach to balance efficiency and precision, offering a new paradigm for multi-scale lubrication analysis in bearings. This study investigates the mechanical, morphological, and wear properties of SiO2-filled tri-axial warp-knitted (TWK) glass fiber-reinforced vinyl ester matrix composites, with a focus on void fraction, tensile, flexural, hardness, and wear behavior. Adding SiO2 fillers reduced void fractions, enhancing composite strength, with values ranging from 1.63% to 5.31%. Tensile tests revealed that composites with 5 wt% SiO2 (GV1) exhibited superior tensile strength, Young’s modulus, and elongation due to enhanced fiber–matrix interaction. Conversely, composites with 10 wt% SiO2 (GV2) showed decreased tensile performance, indicating increased brittleness. Flexural tests demonstrated that GV1 outperformed GV2, showcasing higher flexural strength, elastic modulus, and deflection, reflecting improved load-bearing capacity at optimal filler content. Shore D hardness tests confirmed that GV1 had the highest hardness among the specimens. SEM analysis revealed wear behavior under various loads and sliding distances. GV1 exhibited minimal wear loss at lower loads and distances, while higher loads caused significant matrix detachment and fiber damage. These findings highlight the importance of optimizing SiO2 filler content to enhance epoxy composites’ mechanical and tribological performance. Full article

As a new type of alloy system composed of five or more principal components, high-entropy alloys demonstrate outstanding comprehensive performance in the field of friction and wear through the synergistic effects of the high-entropy effect, lattice distortion effect, hysteresis diffusion effect and cocktail effect. This paper systematically reviews the research progress on the friction and wear properties of high-entropy alloys. The mechanisms of metal elements such as Al, Ti, Cu and Nb through solid solution strengthening, second-phase precipitation and oxide film formation were analyzed emphatically. And non-metallic elements such as C, Si, and B form and strengthen the regulation laws of their tribological properties. The influence of working conditions, such as high temperature, ocean, and hydrogen peroxide on the friction and wear behavior of high-entropy alloys by altering the wear mechanism, was discussed. The influence of test conditions such as load, sliding velocity and friction pair matching on its friction coefficient and wear rate was expounded. It is pointed out that high-entropy alloys have significant application potential in key friction components, providing reference and guidance for the further development and application of high-entropy alloys. This article analyzes statistics on the failure of technological equipment, assemblies, and mechanisms of agricultural (and other) machines associated with the breakdown or failure of gear pumps. It was found that the leading causes of gear pump failures are the opening of gear teeth contact during pump operation, poor assembly, wear of bushings, thrust washers, and gear teeth. It has also been found that there is a problem related to the restoration, repair, and manufacture of parts in the conditions of enterprises serving the agro-industrial complex of the Republic of Kazakhstan (AIC RK). This is due to the lack of necessary technological equipment, tools, and instruments, as well as centralized repair and restoration bases equipped with the required equipment. This work proposes to solve this problem by applying AM technologies to the repair and manufacture of parts for agricultural machinery and equipment. The study results on the stress–strain state of support bushings under various pressures are presented, showing that a fully filled bushing has the lowest stresses and strains. It was also found that bushings with 50% filling and fully filled bushings have similar stress and strain values under the same pressure. The difference between them is insignificant, especially when compared to bushings with lower filling. This means that filling the bushing by more than 50% does not provide a significant additional reduction in stresses. In terms of material and printing time savings, 50% filling may also be the optimal option. Full article
