The development of anode-free sodium metal batteries (AFSMBs) offers a promising pathway to achieve ultrahigh energy density and cost efficiency inherent to conventional sodium ion/metal batteries. However, irreversible Na plating/stripping and dendritic growth remain critical barriers. Herein, we demonstrate that separator engineering is a pivotal strategy for stabilizing AFSMBs. Through systematic evaluation of four separators—2500 separator (PP), 2325 separator (PP/PE/PP), glass fiber (GF), and an Al2O3-coated PE membrane, we reveal that the Al2O3-coated separator uniquely enables exceptional interfacial kinetics and morphological control. Na||Na symmetric cells with Al2O3 coated separator exhibit ultralow polarization (4.5 mV) and the highest exchange current density (1.77 × 10−2 mA cm−2), while the anode-free AlC-NFPP full cells retain 91.6% capacity after 150 cycles at 2C. Specifically, the Al2O3 coating homogenizes Na+ flux, promotes dense and planar Na deposition, and facilitates near-complete stripping with minimal “dead Na”. This work establishes ceramic-functionalized separators as essential enablers of practical high-energy AFSMBs. Full article

Difficult, extreme operating conditions of parabolic antennas under precipitation and sub-zero temperatures require the creation of effective heating systems. The purpose of the research is to develop a multilayer coating containing two metal-ceramic layers, epoxy composite layers, carbon fabric, and an outer layer of basalt fabric, which allows for effective heating of the antenna, and to study the properties of this coating. The multilayer coating was formed on an aluminum base that was subjected to abrasive jet processing. The first and second metal-ceramic layers, Al2O3 + 5% Al, which were applied by high-speed multi-chamber cumulative detonation spraying (CDS), respectively, provide maximum adhesion strength to the aluminum base and high adhesion strength to the third layer of the epoxy composite containing Al2O3. On this not-yet-polymerized layer of epoxy composite containing Al2O3, a layer of carbon fabric (impregnated with epoxy resin) was formed, which serves as a resistive heating element. On top of this carbon fabric, a layer of epoxy composite containing Cr2O3 and SiO2 was applied. Next, basalt fabric was applied to this still-not-yet-polymerized layer. Then, the resulting layered coating was compacted and dried. To study this multilayer coating, X-ray analysis, light and raster scanning microscopy, and transmission electron microscopy were used. The thickness of the coating layers and microhardness were measured on transverse microsections. The adhesion strength of the metal-ceramic coating layers to the aluminum base was determined by both bending testing and peeling using the adhesive method. It was established that CDS provides the formation of metal-ceramic layers with a maximum fraction of lamellae and a microhardness of 7900–10,520 MPa. In these metal-ceramic layers, a dispersed subgrain structure, a uniform distribution of nanoparticles, and a gradient-free level of dislocation density are observed. Such a structure prevents the formation of local concentrators of internal stresses, thereby increasing the level of dispersion and substructural strengthening of the metal-ceramic layers’ material. The formation of materials with a nanostructure increases their strength and crack resistance. The effectiveness of using aluminum, chromium, and silicon oxides as nanofillers in epoxy composite layers was demonstrated. The presence of structures near the surface of these nanofillers, which differ from the properties of the epoxy matrix in the coating, was established. Such zones, specifically the outer surface layers (OSL), significantly affect the properties of the epoxy composite. The results of industrial tests showed the high performance of the multilayer coating during antenna heating. Full article

Tribological processes in extreme environments pose serious material challenges, requiring coatings that resist both wear and corrosion. This review summarizes recent advances in protective coatings engineered for extreme environments such as high temperatures, chemically aggressive media, and high-pressure and abrasive domains, as well as cryogenic and space applications. A comprehensive overview of promising coating materials is provided, including ceramic-based coatings, metallic and alloy coatings, and polymer and composite systems, as well as nanostructured and multilayered architectures. These materials are deployed using advanced coating technologies such as thermal spraying (plasma spray, high-velocity oxygen fuel (HVOF), and cold spray), chemical and physical vapor deposition (CVD and PVD), electrochemical methods (electrodeposition), additive manufacturing, and in situ coating approaches. Key degradation mechanisms such as adhesive and abrasive wear, oxidation, hot corrosion, stress corrosion cracking, and tribocorrosion are examined with coating performance. The review also explores application-specific needs in aerospace, marine, energy, biomedical, and mining sectors operating in aggressive physiological environments. Emerging trends in the field are highlighted, including self-healing and smart coatings, environmentally friendly coating technologies, functionally graded and nanostructured coatings, and the integration of machine learning in coating design and optimization. Finally, the review addresses broader considerations such as scalability, cost-effectiveness, long-term durability, maintenance requirements, and environmental regulations. This comprehensive analysis aims to synthesize current knowledge while identifying future directions for innovation in protective coatings for extreme environments. Full article

Ceramic dental prosthetics with internal metal structures are made from a cobalt–chromium alloy that is coated with ceramic. This study aims to validate surface treatments for the metal that enhance the adhesion of the ceramic coating under masticatory forces. Surface conditioning is performed using mechanical methods, like sandblasting (SB), and thermal methods, such as oxidation (O). The ceramic coating is applied to the metal component following the conditioning process, which can be conducted using either a single method or a combination of methods. Each conditioned sample undergoes characterization through various techniques, including drop shape analysis (DSA), scanning electron microscopy (SEM), X-ray diffraction (EDX), and atomic force microscopy (AFM). After the ceramic coating is applied and subjected to thermal sintering, the metal–ceramic samples are mechanically tested to assess the adhesion of the ceramic layer. The research findings, illustrated by scanning electron microscopy (SEM) images of the metal structures’ surfaces, indicate that alloy powder particles ranging from 10 to 50 µm were either adhered to the surfaces or present as discrete dots. Particles that exceed the initial design specifications of the structure can be smoothed out using sandblasting or mechanical finishing techniques. The energy-dispersive spectroscopy (EDS) results show that, after sandblasting, fragments of aluminum oxide remain trapped on the surface of the metal structures. These remnants are considered impurities, which can negatively impact the adhesion of the ceramic to the metal substrate. The analysis focuses on the exfoliation of the ceramic material from the deformed metal surfaces. The results emphasize the significant role of the sandblasting method and the micro-topography it creates, as well as the importance of the oxidation temperature in the treatment process. Drawing on 25 years of experience in dental prosthetics and the findings from this study, this publication aims to serve as a guide for applying the ceramic bonding layer to metal surfaces and for conditioning methods. These practices are essential for enhancing the adhesion of ceramic materials to metal substrates. Full article

To enhance the high-temperature oxidation resistance of chromium carbide metal ceramic coatings, micro/nanoparticle modification was applied to the alloy binder phase of the typical Cr3C2-NiCr coating. This led to the development of Cr3C2-NiCrCoMo and Cr3C2-NiCrCoMo/nano-CeO2 coatings with superior high-temperature oxidation performance. This study compares the high-temperature oxidation behavior of these coating samples and explores their respective oxidation mechanisms. The results indicate that the addition of CoCrMo improves the compatibility between the oxide film and the coating, enhancing the microstructure and integrity of the oxide film. Compared to Cr3C2-NiCrCoMo coatings, the incorporation of nano-CeO2 promotes the reaction between oxides in the Cr3C2-NiCrCoMo/nano-CeO2 coating, increasing the content of binary spinel phases, reducing thermal stress at the oxide–coating interface, and improving the adhesion strength of the oxide film. As a result, the oxidation rate of the coating is reduced, and its oxidation resistance is improved. Full article

Background/Objectives: The increasing demand for aesthetics in dentistry has driven significant advancements in both materials and techniques. The primary cause of ceramic detachment in dental restorations is extensive mechanical stress, which often results in detachment and clinical complications. This study aims to improve the bond strength between NiCr-based metal frameworks and ceramic coatings by introducing biocompatible inorganic MeSiON thin films (Me = Cr or Zr) as interlayers. Methods: MeSiON coatings with a thickness of ~2 μm were deposited on NiCr alloy using cathodic arc evaporation. To tailor the stoichiometry, morphology, and mechanical properties of the coatings, the substrate bias voltage was varied: −50 V, −100 V, −150 V, −200 V. Structural and surface characterization was performed using SEM/EDS, XRD, profilometry, and contact angle analysis. The coating adhesion was evaluated by using standardized scratch testing, while the bond strength was evaluated using a three-point bending test. Results: The NiCr alloy exhibited a dendritic microstructure, and the ceramic layer consisted mainly of quartz, feldspar, kaolin, and ZrO2. ZrSiON coatings showed superior roughness, elemental incorporation, and adhesion compared to Cr-based coatings, these properties being further improved by increasing the substrate bias. The highest bond strength was achieved with a ZrSiON coating deposited at −200 V, a result we attributed to increased surface roughness and mechanical interlocking at the ceramic-metal interface. Conclusions: CrSiON and ZrSiON interlayers enhanced ceramic-to-metal adhesion in NiCr-based dental restorations. The enhancement in bond strength is primarily ascribed to substrate bias-induced modifications in the coating’s stoichiometry, roughness, and adhesion. Full article

The friction surfacing (FS) process has emerged over the past few years as a method for joining both similar and dissimilar materials, for volume damage repair of defective components, and for corrosion protection. The possibility to produce a metallic coating by FS, without melting the material, classifies this technique as distinct from other standard methods. This unconventional deposition method is based on the severe plastic deformation that appears on a rotating metallic rod (consumable material) pressed against the substrate under an axial load. The present study aims to investigate the tribological properties and corrosion resistance provided by the aluminum-based FS coatings deposited onto a structural S235 steel substrate and further modified by plasma electrolytic oxidation (PEO). During the PEO treatment, the formation of a ceramic film is enabled, while the hardness, chemical stability, corrosion, and wear resistance of the modified surfaces are considerably increased. The morpho-structural characteristics and chemical composition of the PEO-modified FS coatings are further investigated using scanning electron microscopy combined with energy dispersive spectroscopy analysis and X-ray diffraction. Dry sliding wear testing of the PEO-modified aluminum-based coatings was carried out using a ball-on-disc configuration, while the corrosion resistance was electrochemically evaluated in a 3.5 wt.% NaCl solution. The corrosion rates of the aluminum-based coatings decreased significantly when the PEO treatment was applied, while the wear rate was substantially reduced compared to the untreated aluminum-based coating and steel substrate, respectively. The laser cladding (LC) of titanium matrix composite coatings (TMCCs) on titanium components not only effectively enhances the wear resistance, fatigue resistance, corrosion resistance, and biocompatibility of titanium and its alloys, but also circumvents the incompatibility and low bonding strength issues associated with other metallic composite coatings. While the incorporation of ceramic particles is a critical strategy for improving the coating performance, the limited interfacial bonding strength between ceramic particles and the matrix has historically constrained its advancement. To further elevate its performance and meet the demands of components operating in harsh environments, researchers worldwide have employed LC to synthesize in situ hard ceramic reinforcements such as TiC, TiB, TiN, and others within TMCCs on titanium substrates. This approach successfully addresses the aforementioned challenges, achieving coatings that combine a high interfacial bonding strength with superior mechanical properties. This paper provides a comprehensive review of the processing techniques, phase composition, microstructure, and mechanical properties of in situ-synthesized ceramic-reinforced TMCCs via LC on titanium components, with a focused summary of their strengthening mechanisms. Furthermore, it critically discusses the challenges and future prospects for advancing this technology. Full article

The aim of the present research was to synthesize protective composite layers from biodegradable cellulose and biocompatible, sol–gel-derived silica cryogel. An important task in the present work was to achieve good applicability on distinct (smooth and rough) surfaces of various materials (from metallic to ceramic). The aim was to utilize the composite layers as thermal and electric insulation coating. The investigation put some effort into the enhancement of mechanical strength and the elasticity of the thin layer as well as a reduction in its water solubility. The removal of the alkali content leads successfully to a significant reduction in water solubility (97 wt% → 1–3 wt%). Adhesion properties were measured using a specialized measurement technique developed in our laboratory. Treatments of the substrate surface, such as alkaline or acidic etching (i.e., Na2CO3, HF, water glass), mechanical roughening, or the application of a thin alkali-containing primer layer, strongly increase adhesion. SEM analyses revealed the interactions between the matrix and the reinforcement phase and their morphology. Full article

Investigation of Microstructure and Hydrogen Barrier Behavior in Epoxy Resin-Based Ceramic/Graphene Composite Coatings

This study addresses the critical challenges of hydrogen permeation and embrittlement in metallic pipelines for hydrogen storage and transportation by developing an epoxy resin-based composite coating with enhanced hydrogen barrier properties. Using cold spray technology, the fabricated coatings with controlled 250–320 μm thicknesses incorporating graphene/ceramic composite particles uniformly dispersed in the epoxy matrix. Microstructural characterization revealed dense morphology and excellent interfacial bonding. Electrochemical hydrogen charging tests demonstrated remarkable hydrogen permeation reduction, showing a strong positive correlation between coating thickness and barrier performance. The optimal 320 μm-thick coating achieved a hydrogen content of only 0.28 ± 0.09 ppm, representing an 89% reduction compared to that in uncoated substrates. The superior performance originates from the Al2O3/SiO2 networks providing physical barriers, graphene offering high-surface-area adsorption sites, and MgO chemically trapping hydrogen atoms. Post-charging analysis identified interfacial stress concentration and hydrogen-induced plasticization as primary causes of ceramic particle delamination. This work provides both fundamental insights and practical solutions for designing high-performance protective coatings in long-distance hydrogen pipelines. Full article

Using low-cost transition-metal chlorides and furfuryl alcohol as raw materials, the (TiZrHfNbTa)C precursor was prepared, and a three-dimensional braided carbon fiber preform (C/C) coated with pyrolytic carbon (PyC) was used as the reinforcing material. A C/C-(TiZrHfNbTa)C composite was successfully fabricated through the precursor impregnation pyrolysis (PIP) process. Under extreme oxyacetylene ablation conditions (2311 °C/60 s), this composite material demonstrated outstanding ablation resistance, with a mass ablation rate as low as 0.67 mg/s and a linear ablation rate of only 20 μm/s. This excellent performance can be attributed to the dense (HfZr)6(TaNb)2O17 oxide layer formed during ablation. This oxide layer not only has an excellent anti-erosion capability but also effectively acts as an oxygen diffusion barrier, thereby significantly suppressing further ablation and oxidation within the matrix. This study provides an innovative strategy for the development of low-cost ultra-high-temperature ceramic precursors and opens up a feasible path for the efficient preparation of C/C-(TiZrHfNbTa)C composites. Nano-titanium dioxide ceramic coatings exhibit excellent wear resistance, corrosion resistance, and self-cleaning properties, showing great potential as multifunctional protective materials. This study proposes a synergistic reinforcement strategy by encapsulating micron-sized Al2O3 particles with nano-TiO2. A core-shell structured nanocomposite coating composed of 65 wt% nano-TiO2 encapsulating 30 wt% micron-Al2O3 was precisely designed and fabricated via a slurry dip-coating method on Q235 steel substrates. The microstructure and surface morphology of the coatings were characterized using scanning electron microscopy (SEM) and X-ray diffraction (XRD). Comprehensive performance evaluations including densification, adhesion strength, wear resistance, and thermal shock resistance were conducted. Optimal coating properties were achieved under the conditions of a binder-to-solvent ratio of 1:15 (g/mL), a heating rate of 2 °C/min, and a sintering temperature of 400 °C. XRD analysis confirmed the formation of multiple crystalline phases during the 400 °C curing process, including titanium pyrophosphate (TiP2O7), aluminum phosphate (AlPO4), copper aluminate (Cu(AlO2)2), and a unique titanium phosphate phase (Ti3(PO4)4) exclusive to the 2 °C/min heating rate. Adhesion strength tests revealed that the coating sintered at 2 °C/min exhibited superior interfacial bonding strength and outstanding performance in wear resistance, hardness, and thermal shock resistance. The incorporation of nano-TiO2 into the 30 wt% Al2O3 matrix significantly enhanced the mechanical properties of the composite coating. Mechanistic studies indicated that the bonding between the nanocomposite coating and the metal substrate is primarily achieved through mechanical interlocking, forming a robust physical interface. These findings provide theoretical guidance for optimizing the fabrication process of metal-based ceramic coatings and expanding their engineering applications in various industries. Full article

This study elucidates the dynamic tribo-mechanical response of laser-cladded FeNiCr-B4C metal matrix composite (MMC) coatings on AISI 1040 steel substrate, unraveling the intricate interplay between microstructural features and phase transformations. A multi-faceted approach, employing high-resolution scanning electron microscopy (SEM) and advanced X-ray diffraction/Raman spectroscopy techniques, provided a comprehensive characterization of the coatings’ behavior under mechanical and scratch testing, shedding light on the mechanisms governing their wear resistance. Specifically, microstructural analysis revealed uniform coatings with a columnar structure and controlled defect density, showcasing an average thickness of 250 ± 20 μm and a transition zone of 80 ± 10 μm. X-ray diffraction and Raman spectroscopy confirmed the presence of α-Fe (Im-3m), γ-FeNiCr (Fm-3m), Fe2B (I-42m), and B4C (R-3m) phases, highlighting the successful incorporation of B4C reinforcement. The addition of 5 and 7 wt.% B4C significantly increased microhardness, showing enhancements up to 201% compared to the B4C-free FeNiCr coating and up to 351% relative to the AISI 1040 steel substrate, respectively. Boron carbide addition promoted a synergistic strengthening effect between the in situ formed Fe2B and the retained B4C phases. Furthermore, scratch test analysis clarified improved wear resistance, excellent adhesion, and a tailored hardness gradient. These findings demonstrated that optimized short-pulsed laser cladding, combined with moderate B4C reinforcement, is a promising route for creating robust, high-strength FeNiCr-B4C MMC coatings suitable for demanding engineering applications. The wear of the flow passage components of the turbine due to sediment in sandy rivers is an inevitable challenge for hydroelectric units, often requiring frequent maintenance of hydraulic turbines. Consequently, the anti-wear protection technologies of hydraulic turbine components have garnered significant attention. In this study, three coating materials were analyzed for the stay vanes of the Francis turbine commonly used in hydropower stations. These materials, including JX ceramic metal wear-resistant material (JX33083), 3D printing additive manufacturing cermet material, and Foshilan polymer material, were tested for sediment wear, and their anti-wear performance was evaluated. The research results indicate that the anti-wear performance of the three coating materials is almost identical when the velocity on the surface of the stay vanes is below 7.5 m/s. Notably, 3D printing additive manufacturing cermet material demonstrates the best anti-wear performance when the velocity exceeds 7.5 m/s. The anti-wear effect of this coating material is 3.27 times more wear-resistant than Foshilan polymer material and 6.39 times more wear-resistant than JX ceramic metal wear-resistant material. Hence, these research findings provide a technical basis for the selection, operation, and maintenance of anti-wear coatings for the stay vanes of turbines in hydropower stations. Full article

This paper presents a comprehensive analysis of recent advancements in the application of thermal spraying techniques to enhance the durability and wear resistance of agricultural machinery components, with a particular focus on disc harrow assemblies. Given the harsh conditions under which tillage tools operate—characterized by abrasive wear, impact stresses, and chemical exposure from various soil types—thermal sprayed coatings have emerged as a viable solution to extend the service life of these components. The study discusses various deposition methods, particularly Atmospheric Plasma Spraying (APS), and evaluates their effectiveness in creating high-performance surface layers that resist wear, corrosion, and mechanical degradation. The review also summarizes experimental and field test results for coatings based on materials such as NiCrBSi, WC-Co-Cr, TiO2, Al2O3, Cr2O3, and ceramic–metal composites, highlighting their significant improvements in hardness, friction reduction, and resistance to delamination and oxidation. The paper highlights research using thermal spraying techniques, especially APS for agricultural applications, with emphasis mostly on components intended for soil processing and requiring good resistance to abrasive wear.
