Magnetic gears (MGs) are attracting increasing attention in power transmission systems due to their contactless operation principles, low frictional losses, and high efficiency. However, the broad application potential of these technologies requires a comprehensive evaluation of engineering parameters, such as material selection, energy efficiency, and structural design. This review focuses solely on solid-core magnetic gear systems designed using laminated electrical steels, soft magnetic composites (SMCs), and high-saturation alloys. This review systematically examines the topological diversity, torque transmission principles, and the impact of various core materials, such as electrical steels, soft magnetic composites (SMCs), and cobalt-based alloys, on the performance of magnetic gear systems. Literature-based comparative analyses are structured around topological classifications, evaluation of material properties, and performance analyses based on losses. Additionally, the study highlights that aligning material properties with appropriate manufacturing methods, such as powder metallurgy, wire electrical discharge machining (EDM), and precision casting, is essential for the practical scalability of magnetic gear systems. The findings reveal that coaxial magnetic gears (CMGs) offer a favorable balance between high torque density and compactness, while soft magnetic composites provide significant advantages in loss reduction, particularly at high frequencies. Additionally, application trends in fields such as renewable energy, electric vehicles (EVs), aerospace, and robotics are highlighted. Full article

Mg-Li-based dissoluble metal is a promising material for preparing dissoluble magnesium alloy wires. However, there are few reports on the development of Mg-Li dissoluble magnesium alloy wires so far. In this paper, the mechanical properties and dissoluble properties of as-drawn and annealed LA141-0.5Cu wires were investigated in detail. It was found that the tensile strength of the LA141-0.5Cu wires decreased from 160 MPa to 127 MPa and the elongation increased from 17% to 22% after annealing. The difference in corrosion rates (93 °C/3% KCl solution) between the as-drawn wires and annealed wires is not significant, with values of 5.1 mg·cm−2·h−1 and 4.5 mg·cm−2·h−1, respectively. This can be explained as follows: after annealing, the number of dislocations in the wire decreases, the strength decreases, and the plasticity increases. The reason why the wires have a significant corrosion rate is that there is a large potential difference between the Cu-containing second phase and the magnesium matrix, which forms galvanic corrosion. The decrease in dislocation density after annealing leads to a slight reduction in the corrosion rate of the wires. This work provides a qualified material for fabricating temporary blocking knots for the exploitation of unconventional oil and gas resources. Full article

The corrosion behavior and electrochemical performance of Mg-La-Zr and Mg-La alloys were studied. Microstructural observation indicated that the trace alloying of Zr refined the grain size of Mg-La alloy, which improved the discharge activity of Mg-La alloys. At the same time, the addition of Zr led to a transformation of the second-phase distribution from intracrystalline to grain boundary central distribution. This change inhibited the self-corrosion of the alloy during discharge and improved the anode utilization efficiency. Therefore, an air battery based on a Mg-La-Zr alloy anode with a unique microstructure demonstrated a high discharge performance. In this paper, the relationship between the microstructure and anodic properties of Mg-La-Zr alloy are systematically elucidated. Full article

Enhancing damage tolerance and wear resistance in Al–Si-based alloys under thermomechanical stress remains a key challenge in lightweight structural applications. This study investigates the microstructural and tribomechanical behavior of hypoeutectic Al–Si–(Cu)–Mg alloys with varying Cu:Mg ratios (3:1 vs. 1:3) under a T6 heat treatment. Alloys A and B, with identical Si contents but differing Cu and Mg levels, were subjected to multiscale microstructural characterization and mechanical and wear testing at 25 °C, 150 °C, and 250 °C. Alloy A (Cu-rich) exhibited refined α-Al(FeMn)Si phases and homogeneously dissolved Cu in the Al matrix, promoting lattice contraction and dislocation pinning. In contrast, Alloy B (Mg-rich) retained coarse Mg2Si and residual β-AlFeSi phases, which induced local stress concentrations and thermal instability. Under tribological testing, Alloy A showed slightly higher friction coefficients (0.38–0.43) but up to 26.4% lower wear rates across all temperatures. At 250 °C, Alloy B exhibited a 25.2% increase in the wear rate, accompanied by surface degradation such as delamination and spalling due to β-AlFeSi fragmentation and matrix softening. These results confirm that the Cu:Mg ratio critically influences the dominant hardening mechanism—the solid solution vs. precipitation—and determines the high-temperature performance. Alloy A maintained up to 14.1% higher tensile strength and 22.3% higher hardness, exhibiting greater shear resistance and interfacial stability. This work provides a compositionally guided framework for designing thermally durable Al–Si-based alloys with improved wear resistance under elevated temperature conditions. Full article

Atomistic-Based Fatigue Property Normalization Through Maximum A Posteriori Optimization in Additive Manufacturing

This work presents a multiscale, microstructure-aware framework for predicting fatigue strength distributions in additively manufactured (AM) alloys—specifically, laser powder bed fusion (L-PBF) AlSi10Mg and Ti-6Al-4V—by integrating density functional theory (DFT), instrumented indentation, and Bayesian inference. The methodology leverages principles common to all 3D printing (additive manufacturing) processes: layer-wise material deposition, process-induced defect formation (such as porosity and residual stress), and microstructural tailoring through parameter control, which collectively differentiate AM from conventional manufacturing. By linking DFT-derived cohesive energies with indentation-based modulus measurements and a MAP-based statistical model, we quantify the effect of additive-manufactured microstructural heterogeneity on fatigue performance. Quantitative validation demonstrates that the predicted fatigue strength distributions agree with experimental high-cycle and very-high-cycle fatigue (HCF/VHCF) data, with posterior modes and 95 % credible intervals of σ^fAlSi10Mg=867+8MPa and σ^fTi6Al4V=1159+10MPa, respectively. The resulting Woehler (S–N) curves and Paris crack-growth parameters envelop more than 92 % of the measured coupon data, confirming both accuracy and robustness. Furthermore, global sensitivity analysis reveals that volumetric porosity and residual stress account for over 70 % of the fatigue strength variance, highlighting the central role of process–structure relationships unique to AM. The presented framework thus provides a predictive, physically interpretable, and data-efficient pathway for microstructure-informed fatigue design in additively manufactured metals, and is readily extensible to other AM alloys and process variants. Background and Objectives: Magnesium (Mg)-based materials, such as the WE43 alloy, show potential in biomedical applications owing to their advantageous mechanical properties and biodegradability; however, their quick corrosion rate and hydrogen release restrict their general clinical utilization. This study aimed to develop a novel Mg-Zn-Ca alloy system based on WE43 alloy, evaluating the influence of Zn and Ca additions on microstructure, mechanical properties, cytocompatibility, and electrochemical behavior for potential use in biodegradable orthopedic applications. Materials and Methods: The WE43-Zn-Ca alloy system was developed by alloying standard WE43 (Mg–Y–Zr–RE) with 1.5% Zn and Ca concentrations of 0.2% (WE43_0.2Ca alloy) and 0.3% (WE43_0.3Ca alloy). Microstructural analysis was performed utilizing scanning electron microscopy (SEM) in conjunction with energy-dispersive X-ray spectroscopy (EDS), while the chemical composition was validated through optical emission spectroscopy and X-ray diffraction (XRD). Mechanical properties were assessed through tribological tests. Electrochemical corrosion behavior was evaluated using potentiodynamic polarization in a 3.5% NaCl solution. Cytocompatibility was assessed in vitro on MG63 cells using cell viability assays (MTT). Results: Alloys WE43_0.2Ca and WE43_0.3Ca exhibited refined, homogeneous microstructures with grain sizes between 70 and 100 µm, without significant structural defects. Mechanical testing indicated reduced stiffness and an elastic modulus similar to human bone (19.2–20.3 GPa), lowering the risk of stress shielding. Cytocompatibility tests confirmed non-cytotoxic behavior for alloys WE43_0.2Ca and WE43_0.3Ca, with increased cell viability and unaffected cellular morphology. Conclusions: The study validates the potential of Mg-Zn-Ca alloys (especially WE43_0.3Ca) as biodegradable biomaterials for orthopedic implants due to their favorable combination of mechanical properties, corrosion resistance, and cytocompatibility. The optimization of these alloys contributed to obtaining an improved microstructure with a reduced degradation rate and a non-cytotoxic in vitro outcome, which supports efficient bone tissue regeneration and its integration into the body for complex biomedical applications. Influence of Zn Content on the Corrosion and Mechanical Properties of Cast and Friction Stir-Welded Al-Si-Mg-Fe-Zn Alloys

With the ongoing development of lightweight automobiles, research on new aluminum alloys and welding technology has gained significant attention. Friction stir welding (FSW) is a solid-state joining technique for welding aluminum alloys without melting. In this study, novel squeeze-cast Al-Si-Mg-Fe-Zn alloys with different Zn contents (0, 3.4, 6.5, and 8.3 wt%) were friction stir welded (FSWed) at a translational speed of 200 mm/min and a rotational speed of 800 rpm. These parameters were chosen based on the observations of visually sound welds, defect-free and fine-grained microstructures, homogeneous secondary phase distribution, and low roughness. Zn can affect the microstructure of Al-Si-Mg-Fe-Zn alloys, including the grain size and the content of secondary phases, leading to different mechanical and corrosion behavior. Adding different Zn contents with Mg forms the various amount of MgZn2, which has a significant strengthening effect on the alloys. Softening observed in the weld zones of the alloys with 0, 3.4, and 6.5 wt% Zn is primarily attributed to the reduction in Kernel Average Misorientation (KAM) and a decrease in the Si phase and MgZn2. Consequently, the mechanical strengths of the FSWed joints are lower as compared to the base material. Conversely, the FSWed alloy with 8.3 wt% Zn exhibited enhanced mechanical properties, with hardness of 116.3 HV0.2, yield strength (YS) of 184.4 MPa, ultimate tensile strength (UTS) of 226.9 MP, percent elongation (EL%) of 1.78%, and a strength coefficient exceeding 100%, indicating that the joint retains the strength of the as-cast one, due to refined grains and more uniformly dispersed secondary phases. The highest corrosion resistance of the FSWed alloy with 6.5%Zn is due to the smallest grain size and KAM, without MgZn2 and the highest percentage of {111} texture (24.8%). Full article

Magnesium-based biomaterials have emerged as highly promising candidates in the realm of biomedical engineering due to certain unique properties. However, their widespread application has been limited by a number of challenges, such as insufficient mechanical strength and rapid degradation rates. This study sought to advance the development of high-performance magnesium alloys by examining the microstructural evolution and associated strengthening mechanisms of Mg-Zn alloys modified with varying Nd contents. Comprehensive characterization techniques—including optical microscopy, XRD, and SEM/EDS—were employed to explain the influence of Nd additions on the microstructures. Mechanical performance was assessed through hardness testing, the RFDA method for elastic modulus, and tensile testing. The microstructural analysis of the as-cast Mg-Zn-Nd alloys revealed a complex phase composition comprising dendritic α-Mg, Mg41Nd5, and a Mg3Nd binary phase enriched with rare earth elements. Notably, increasing the Nd content from 0.5% to 5% by weight resulted in a significant enhancement of hardness, reaching 59 HV compared to 42 HV in the base alloy. The tensile strength increased significantly from 62.9 MPa in the Mg-2.5Zn-0.5Nd alloy to 186.8 MPa in the Mg-2.5Zn-5Nd alloy. The elastic modulus values across all investigated alloys remained consistently comparable, which is expected as the elastic modulus is primarily determined by atomic bonding and is not significantly affected by alloying additions. These findings underscore the potential of Nd-alloyed Mg-Zn systems as viable, mechanically robust alternatives for next-generation biodegradable orthopedic implants. Full article

Magnesium-containing multi-principal element alloys (MPEAs) are promising for lightweight applications due to their low density, high specific strength, and biocompatibility. This study examines two Mg-Ti-Zn alloy compositions, equal molar MgTiZn (TZ) and Mg4TiZn (4TZ), synthesized via ball milling followed by spark plasma sintering, focusing on their microstructures and corrosion behaviors. X-ray diffraction and transmission electron microscopy revealed the formation of intermetallic phases, including Ti2Zn and Mg21Zn25 in TZ, while 4TZ exhibited a predominantly Mg-rich phase. Potentiodynamic polarization and immersion tests in 0.1 M NaCl solution showed that both alloys had good corrosion resistance, with values of 3.65 ± 0.65 µA/cm2 for TZ and 4.58 ± 1.64 µA/cm2 for 4TZ. This was attributed to the formation of a TiO2-rich surface film in the TZ, as confirmed by X-ray photoelectron spectroscopy (XPS), which contributed to enhanced passivation and lower corrosion current density. Both alloys displayed high hardness, 5.5 ± 1.0 GPa for TZ and 5.1 ± 0.9 GPa for 4TZ, and high stiffness, with Young’s modulus values of 98.2 ± 11.2 GPa for TZ and 100.8 ± 9.6 GPa for 4TZ. These findings highlight the potential of incorporating Ti and Zn via mechanical alloying to improve the corrosion resistance of Mg-containing MPEAs and Mg-based alloys. Full article

This study systematically investigated the effects of biologically relevant microalloying elements—calcium (Ca), strontium (Sr), manganese (Mn), and zirconium (Zr)—on the electrochemical behavior of Mg-Y-Zn alloys containing long-period stacking ordered (LPSO) phases. The alloys were prepared by casting and characterized using X-ray diffraction (XRD), optical microscopy (OM), and scanning electron microscopy with energy-dispersive spectroscopy (SEM/EDS). Electrochemical properties were assessed through potentiodynamic polarization in Hank’s solution, and corrosion rates were determined by hydrogen evolution and weight loss methods. Microalloying significantly enhanced the corrosion resistance of the base Mg-Y-Zn alloy, with corrosion rates decreasing from 2.67 mm/year (unalloyed) to 1.65 mm/year (Ca), 1.36 mm/year (Sr), 1.18 mm/year (Zr), and 1.02 mm/year (Mn). Ca and Sr additions introduced Mg2Ca and Mg17Sr2, while Mn and Zr refined the existing LPSO structure without new phases. Sr refined the LPSO phase and formed a uniformly distributed Mg17Sr2 network, promoting uniform corrosion and suppressing deep localized attacks. Ca-induced Mg2Ca acted as a temporary sacrificial phase, with corrosion eventually propagating along LPSO interfaces. The Mn-containing alloy exhibited the lowest corrosion rate; this is attributed to the suppression of both anodic and cathodic reaction kinetics and the formation of a stable protective surface film. Zr improved general corrosion resistance but increased susceptibility to localized attacks due to dislocation-rich zones. These findings elucidate the corrosion mechanisms in LPSO-containing Mg alloys and offer an effective strategy to enhance the electrochemical stability of biodegradable Mg-based implants. The effects of the gas tungsten arc (GTA) welding process on the microstructure and microhardness of two Mg-5Al-3RE and Mg-5Al-5RE experimental alloys (RE—rare earth elements) are presented. Both alloys were gravity-cast in a steel mould and GTA-welded in the same conditions. Analyses of the alloys’ microstructure were carried out by scanning electron microscopy (SEM+EDX) as well as X-ray diffraction (XRD). In as-cast conditions; both alloys were mainly composed of α-Mg; Al11RE3; and Al10RE2Mn7 intermetallic phases. Additionally; α+γ eutectic (where γ is Al12Mg17) in the Mg-5Al-3RE alloy and an Al2RE phase in the Mg-5Al-5RE material were revealed. The same phase composition was revealed for both alloys after the GTA welding process. The results of the dendrite arm size (DAS) and Vickers microhardness measurements were also described. Both welded materials exhibited an intensive size reduction of the structural constituents after GTA welding. About 75% smaller values of the dendrite arm spacing were revealed in the fusion zones of the investigated materials than in the as-cast conditions. The GTA welding process also influenced the microhardness of the experimental alloys and increased them by about 21% compared to the base metal; which was the consequence of the refinement of the structural constituents. Optimizing Al7072 Grooved Joints After Gas Tungsten Arc Welding

Aluminum alloy, due to its low melting point and high thermal conductivity, deforms and contracts significantly during welding. To mitigate this and achieve full penetration in a single pass, this study uses GTAW (Gas Tungsten Arc Welding) additive manufacturing and optimizes welding groove parameters via the Box-Behnken Response Surface Methodology. The focus is on improving tensile strength and penetration depth by analyzing the effects of groove angle, root face width, and root gap. The results show that groove angle most significantly affects tensile strength and penetration depth. Hardness profiles exhibit a W-shape, with base material hardness decreasing and weld zone hardness increasing as groove angle rises. Root face width reduces hardness fluctuation in the weld zone, and an appropriate root gap compensates for thermal expansion, enhancing joint performance. The interaction between root face width and root gap most impacts tensile strength, while groove angle and root face width interaction most affects penetration depth. The optimal welding parameters for 7xxx aluminum alloy GTAW are a groove angle of 70.8°, root face width of 1.38 mm, and root gap of 0 mm. This results in a tensile strength of 297.95 MPa and penetration depth of 5 mm, a 90.38% increase in tensile strength compared to the RSM experimental worst group. Microstructural analysis reveals the presence of β-Mg2Si and η-MgZn2 strengthening phases, which contribute to the material’s enhanced mechanical properties. Fracture surface examination exhibits characteristic ductile fracture features, including dimples and shear lips, confirming the material’s high ductility. The coexistence of these strengthening phases and ductile fracture behavior indicates excellent overall mechanical performance, balancing strength and plasticity. Full article

A SiO2-Al2O3-B2O3-CaO-MgO-Na2O glass-based protective lubricant coating was developed for Ti-6Al-4V alloy forging, featuring a fully non-toxic formulation. The coating consisted of a composite glass matrix formed by blending two phases with distinct softening temperatures, extending its operational window to 700–950 °C. The composite glass showed initial softening at 700 °C and complete melting at 800 °C, with contact angle measurements confirming superior wettability (θ < 90°) across the forging range (800~950 °C). With an increase in temperature, the surface tension of the composite glass melt decreased, and subsequently, the wettability of the composite glass melt was significantly improved. XRD revealed that the uncoated Ti-6Al-4V formed a 22 μm thick rutile TiO2 scale with a porous structure and interfacial cracks, while the coated sample retained an amorphous glass layer with no TiO2. Cross-sectional SEM showed a crack-free, poreless interface with strong metallurgical bonding, in contrast to the uncoated sample’s spalled oxide layer. EDS showed minimal oxygen diffusion of the glass coating into the substrate. Ring upsetting tests showed that the coating reduced friction from 0.5–0.7 to 0.3 (50–57% decrease). Collectively, the glass protective lubricant coating showed good performance in terms of protection and lubrication. Full article

Asbolane is a secondary source of cobalt (Co) and manganese (Mn), essential for battery and alloy production. Enhancing the utilization of low-grade ores, typically containing ~1.2% Co and 14.7% Mn, is vital for conserving high-grade resources. However, fine grinding for such ores presents challenges for conventional gravity separation. This study investigates the effectiveness of the Multi-Gravity Separator (MGS) in processing finely disseminated asbolane ore from Agios Ioannis, Greece. The study was conducted at the Mineral Processing Laboratory of UPC/Bases Manresa. Two size fractions, D80 (−100 +50 µm and −50 µm), were tested under varying drum speeds, tilt angles, and wash water flows. Response surface methodology (RSM) was implemented using Python-optimized (version 3.15) process parameters. The results demonstrate that a concentrate with 2.6% Co and 32.5% Mn can be obtained, achieving 82.1% Co recovery. Independent and multi-objective optimizations confirm MGS as a viable method for recovering Co and Mn from complex low-grade ores, with reduced overgrinding-related energy losses essential for production. The study aimed to implement and enhance low-grade asbolane ore from a feed containing 2.6% Co and 32.5% Mn. Variables were optimized with a multi-objective target, demonstrating their effectiveness.
