This article presents the results of the tribological performance of 20MnCr5 (1.7147) tool steel countersamples produced by Direct Metal Laser Sintering (DMLS), as a potential material for inserts or working layers of sheet metal forming tools. Tribological tests were performed using a roller-block tribotester. The samples were sheet metals made of materials with significantly different properties: Inconel 625, titanium-stabilised stainless steel 321, EN AW-6061 T0 aluminium alloy, and pure copper. The samples and countersamples were analysed in terms of their wear resistance, coefficient of friction (COF), changes in friction force during testing, and surface morphology after tribological contact under dry friction conditions. The tests were performed on DMLSed countersamples in the as-received state. The largest gain of countersample mass was observed for the 20MnCr5/EN AW-6061 T0 friction pair. The sample mass loss in this combination was also the largest, amounting to 19.96% of the initial mass. On the other hand, in the 20MnCr5/Inconel 625 friction pair, no significant changes in the mass of materials were recorded. For the Inconel 625 sample, a mass loss of 0.04% was observed. The basic wear mechanism of the samples was identified as abrasive wear. The highest friction forces were observed in the 20MnCr5/Cu friction pair (COF = 0.913) and 20MnCr5/EN AW-6061 T0 friction pair (COF = 1.234). The other two samples (Inconel 625, 321 steel) showed a very stable value of the friction force during the roller-block test resulting in a COF between 0.194 and 0.213. Based on the changes in friction force, COFs, and mass changes in friction pair components during wear tests, it can be concluded that potential tools in the form of inserts or working layers manufactured using 3D printing technology, the DMLS method, without additional surface treatment can be successfully used for forming sheets of 321 steel and Inconel 625. Chromium–aluminum nitride (CrAlN) coatings were deposited on polished H13 tool steel substrates using direct current (DC) magnetron sputtering. The Cr/Al composition in the target was varied by inserting either four or eight chromium (Cr) plugs into cavities machined into an aluminum (Al) plate target. Nitrogen was introduced as a reactive gas to facilitate the formation of the nitride phase. Coatings were deposited at substrate bias voltages of −30 V, −50 V, and −60 V to study the combined effects of composition and ion energy on coating properties. Compositional analysis of coatings deposited at a −50 V bias revealed Cr/Al ratios of approximately 0.8 and 1.7 for the 4- and 8-plug configurations, respectively. This increase in the Cr/Al ratio led to a 2.6-fold improvement in coating hardness. Coatings produced using the eight-Cr-plug target exhibited a nearly linear increase in hardness with increasing substrate bias voltage. Cross-sectional scanning electron microscopy revealed a uniform bilayer structure consisting of an approximately 0.5 µm metal interlayer beneath a 2–3 µm CrAlN coating. Surface morphology analysis indicated the presence of coarse microdroplets in coatings with the lower Cr/Al ratio. These microdroplets were significantly suppressed in coatings with higher Cr/Al content, especially at increased bias voltages. This suppression is likely due to enhanced ion bombardment associated with the increased Cr content, attributed to Cr’s relatively higher atomic mass compared to Al. Coatings with lower hardness exhibited greater scratch resistance, likely due to the influence of residual compressive stresses. The findings highlight the critical role of both Cr/Al content and substrate bias in tailoring the tribo-mechanical performance of PVD CrAlN coatings for wear-resistant applications. Full article

This study investigates the wear performance of 20CrMnTi steel, a commonly used material for spiral bevel gears, after heat treatment, with a focus on the microstructural evolution and wear behavior in both the surface and gradient direction of the carburized layer. The results show that the microstructure composition in the gradient direction of the carburized layer gradually transitions from martensite and residual austenite to a martensite–bainite mixed structure, and eventually transforms to fully bainitic in the matrix. With the extension of carburizing time, both the effective carburized layer depth and the hardened layer depth significantly increase. Wear track morphology analysis reveals that the wear track depth gradually becomes shallower and narrower, and the wear rate increases significantly with increasing load. However, the friction coefficient shows little sensitivity to changes in carburizing time and load. Further investigations show that as the carburized layer depth increases, the carbon concentration and hardness of the samples gradually decrease, resulting in an increase in the average wear rate and a progressive worsening of wear severity. After the wear tests, different depths of plowing grooves, spalling, and fish-scale-like features were observed in the wear regions. Additionally, with the increase in load and carburized layer depth, both the width and depth of the wear tracks significantly increased. The research results provide a theoretical basis for optimizing the surface carburizing process of 20CrMnTi steel and improving its wear resistance. Full article

Although cemented carbides have been manufactured by the powder metallurgy (P/M) technology for over a century now, systematic developmental efforts are still underway. In the present study, tool life improvements in metal grooving applications are the key objective. Four PVD-coated cemented carbides compositions, dedicated to groove steel, stainless steel, cast iron, and aluminium alloys, have been newly designed, along with their manufacturing conditions. Physical, mechanical and chemical characteristics—such as sintered density, modulus of elasticity, hardness, fracture toughness, WC grain size, and the chemical composition of the substrate material, as well as the chemical composition, microhardness, structure, and thickness of the coatings—have been studied. A series of grooving tests have also been conducted to assess whether modifications to the thus far marketed tool materials, tool geometries, and coatings can improve cutting performance. In order to compare the laboratory and application properties of the investigated materials with currently produced by reputable companies, commercial inserts have also been tested. The experimental results obtained indicate that the newly developed grooving inserts exhibit excellent microstructural characteristics, high hardness, fracture toughness, and wear resistance and that they show slightly longer tool life compared to the commercial ones. Enhancing the wear resistance of structural steels used in demanding industrial applications is critical for extending components’ lifespan and ensuring mechanical reliability. In this study, we investigated the influence of flux-cored arc welding (FCAW) hardfacing on the tensile behavior of S355MC steel. Protective Fe-Cr-C alloy layers were deposited in one and two successive passes using automated FCAW, followed by tensile testing of specimens oriented at varying angles relative to the weld bead direction. The methodology integrated 3D scanning and digital image correlation to accurately capture geometric and deformation parameters. The experimental results revealed a consistent reduction in tensile strength and ductility in all the welded configurations compared to the base material. The application of the second weld layer further intensified this effect, while specimen orientation influenced the degree of mechanical degradation. Microstructural analysis confirmed carbide refinement and good adhesion, but also identified welding-induced defects and residual stresses as factors that contributed to performance loss. The findings highlight a clear trade-off between improved surface wear resistance and compromised structural properties, underscoring the importance of process optimization. Strategic selection of welding parameters and bead orientation is essential to balance functional durability with mechanical integrity in industrial applications. Full article

This study investigates the mechanical, tribological, and electrochemical behaviour of a novel precipitation-hardenable martensitic alloy produced by selective laser melting (SLM). The alloy was specifically engineered with an optimised composition, free from cobalt and molybdenum, and featuring reduced nickel content (7 wt.%) and 8 wt.% chromium. It has been developed as a cost-effective and sustainable alternative to conventional maraging steels, while maintaining high mechanical strength and a refined microstructure tailored to the steep thermal gradients inherent to the SLM process. Several ageing heat treatments were assessed to evaluate their influence on microstructure, hardness, tensile strength, retained austenite content, dislocation density, as well as wear behaviour (pin-on-disc test) and corrosion resistance (polarisation curves in 3.5%NaCl). The results indicate that ageing at 540 °C for 2 h offers an optimal combination of hardness (550–560 HV), tensile strength (~1700 MPa), microstructural stability, and wear resistance, with a 90% improvement compared to the as-built condition. In contrast, ageing at 600 °C for 1 h enhances ductility and corrosion resistance (Rp = 462.2 kΩ; Ecorr = –111.8 mV), at the expense of a higher fraction of reverted austenite (~34%) and reduced hardness (450 HV). This study demonstrates that the mechanical, surface, and electrochemical performance of this novel SLM-produced alloy can be effectively tailored through controlled thermal treatments, offering promising opportunities for demanding applications requiring a customised balance of strength, durability, and corrosion behaviour. Ultra-fine-grained bainitic (UFGB) steels offer excellent mechanical properties, which can be further improved by applying diamond-like carbon (DLC) coatings. However, poor adhesion between the coating and substrate remains a key limitation. Since the steel’s microstructure degrades at high temperatures, enhancing adhesion without heating the substrate is essential. This study investigates surface hardening combined with simultaneous nitrogen and hydrogen doping during the Radio Frequency Chemical Vapor Deposition (RFCVD) process to improve coating performance. Varying gas compositions were tested to assess their effects on coating properties. Nitrogen incorporation decreased hardness from 12 GPa to 9 GPa but improved adhesion, while hydrogen limited damage after coating failure. Optimizing the gas mixture led to enhanced adhesion and wear resistance. Raman and X-ray photoelectron spectroscopy (XPS) analyses confirmed that the optimized coatings had the highest sp3 bond content and elevated nitrogen levels. While both hardness and adhesion contributed to wear resistance, no direct link to coating thickness was found. Overall, co-doping with nitrogen and hydrogen is an effective approach to improve adhesion and wear resistance without requiring high processing temperatures or complex equipment. Full article

65 Mn is a high-quality carbon structural steel that exhibits excellent mechanical properties and machinability. It finds broad applications in machinery manufacturing, agricultural tools, and mining equipment, and is commonly used for producing mechanical parts, springs, and cutting tools. Fe901 is an iron-based alloy that exhibits excellent hardness, structural stability, and wear resistance. It is widely used in surface engineering applications, especially laser cladding, due to its ability to form dense and crack-free metallurgical coatings. To enhance the surface hardness and wear resistance of 65 Mn steel, this study employs a laser melting process to deposit a multi-layer Fe901 alloy coating. The phase composition, microstructure, microhardness, and wear resistance of the coatings are investigated using X-ray diffraction (XRD), optical microscopy, scanning electron microscopy (SEM), Vickers hardness testing, and friction-wear testing. The results show that the coatings are dense and uniform, without visible defects. The main phases in the coating include solid solution, carbides, and α-phase. The microstructure comprises dendritic, columnar, and equiaxed crystals. The microhardness of the cladding layer increases significantly, with the multilayer coating reaching 3.59 times the hardness of the 65 Mn substrate. The coatings exhibit stable and relatively low friction coefficients ranging from 0.38 to 0.58. Under identical testing conditions, the wear resistance of the coating surpasses that of the substrate, and the multilayer coating shows better wear performance than the single-layer one. This study focuses on the optimization of valve assemblies in downhole rod pumping units (DRPUs), which remain the predominant artificial lift technology in oil production worldwide. The research addresses the critical issue of premature failures in DRPUs caused by leakage in valve pairs, i.e., a problem that accounts for approximately 15% of all failures, as identified in a statistical analysis of the 2022 operational data from the Uzen oilfield in Kazakhstan. The leakage is primarily attributed to the accumulation of mechanical impurities and paraffin deposits between the valve ball and seat, leading to concentrated surface wear and compromised sealing. To mitigate this issue, a novel valve assembly design was developed featuring a flow turbulizer positioned beneath the valve seat. The turbulizer generates controlled vortex motion in the fluid flow, which increases the rotational frequency of the valve ball during operation. This motion promotes more uniform wear across the contact surfaces and reduces the risk of localized degradation. The turbulizers were manufactured using additive FDM technology, and several design variants were tested in a full-scale laboratory setup simulating downhole conditions. Experimental results revealed that the most effective configuration was a spiral plate turbulizer with a 7.5 mm width, installed without axis deviation from the vertical, which achieved the highest ball rotation frequency and enhanced lapping effect between the ball and the seat. Subsequent field trials using valves with duralumin-based turbulizers demonstrated increased operational lifespans compared to standard valves, confirming the viability of the proposed solution. However, cases of abrasive wear were observed under conditions of high mechanical impurity concentration, indicating the need for more durable materials. To address this, the study recommends transitioning to 316 L stainless steel for turbulizer fabrication due to its superior tensile strength, corrosion resistance, and wear resistance. Implementing this design improvement can significantly reduce maintenance intervals, improve pump reliability, and lower operating costs in mature oilfields with high water cut and solid content. The findings of this research contribute to the broader efforts in petroleum engineering to enhance the longevity and performance of artificial lift systems through targeted mechanical design improvements and material innovation. Fe–P Alloy Production from High-Phosphorus Oolitic Iron Ore via Efficient Pre-Reduction and Smelting Separation

Diverging from conventional dephosphorization approaches, this study employs a novel pre-reduction and smelting separation (PR-SS) to efficiently co-recover iron and phosphorus from high-phosphorus oolitic iron ore, directly yielding Fe–P alloy, and the Fe–P alloy shows potential as feedstock for high-phosphorus weathering steel or wear-resistant cast iron, indicating promising application prospects. Using oolitic magnetite concentrate (52.06% Fe, 0.37% P) as feedstock, optimized conditions including pre-reduction at 1050 °C for 2 h with C/Fe mass ratio of 2, followed by smelting separation at 1550 °C for 20 min with 5% coke, produced a metallic phase containing 99.24% Fe and 0.73% P. Iron and phosphorus recoveries reached 99.73% and 99.15%, respectively. EPMA microanalysis confirmed spatial correlation between iron and phosphorus in the metallic phase, with undetectable phosphorus signals in vitreous slag. This evidence suggests preferential phosphorus enrichment through interfacial mass transfer along the pathway of the slag phase to the metal interface and finally the iron matrix, forming homogeneous Fe–P solid solutions. The phosphorus migration mechanism involves sequential stages: apatite lattice decomposition liberates reactive P2O5 under SiO2/Al2O3 influence; slag–iron interfacial co-reduction generates Fe3P intermediates; Fe3P incorporation into the iron matrix establishes stable solid solutions. This study investigates the development of silver (Ag)-doped zirconia (ZrO2) coatings deposited on 316LVM stainless steel via the unbalanced magnetron sputtering technique. The oxygen content in the Ar/O2 gas mixture was systematically varied (12.5%, 25%, 37.5%, and 50%) to assess its influence on the resulting coating properties. In response to the growing demand for biomedical implants with improved durability and biocompatibility, the objective was to develop coatings that enhance both wear and corrosion resistance in physiological environments. The effects of silver incorporation and oxygen concentration on the structural, tribological, and electrochemical behavior of the coatings were systematically analyzed. X-ray diffraction (XRD) was employed to identify crystalline phases, while atomic force microscopy (AFM) was used to characterize surface topography prior to wear testing. Wear resistance was evaluated using a ball-on-plane tribometer under simulated prosthetic motion, applying a 5 N load with a bone pin as the counter body. Corrosion resistance was assessed through electrochemical impedance spectroscopy (EIS) in a physiological solution. Additionally, tribocorrosive performance was investigated by coupling tribological and electrochemical tests in Ringer’s lactate solution, simulating dynamic in vivo contact conditions. The results demonstrate that Ag doping, combined with increased oxygen content in the sputtering atmosphere, significantly improves both wear and corrosion resistance. Notably, the ZrO2-Ag coating deposited with 50% O2 exhibited the lowest wear volume (0.086 mm3) and a minimum coefficient of friction (0.0043) under a 5 N load. This same coating also displayed superior electrochemical performance, with the highest charge transfer resistance (38.83 kΩ·cm2) and the lowest corrosion current density (3.32 × 10−8 A/cm2). These findings confirm the high structural integrity and outstanding tribocorrosive behavior of the coating, highlighting its potential for application in biomedical implant technology. Full article

Plow loosening machines are essential agricultural machinery in the agricultural production process. Improving the surface strengthening process and extending the working life of the plow teeth of the plow loosening machine are of great significance. In this paper, the preparation of Stellite6/Cu composite coating on the surface of 316L steel substrate intended for strengthening the plow teeth of a plow loosening machine using laser cladding technology was studied. The influence of different laser process parameters on the microstructure and properties of Stellite6/Cu composite coating was investigated. The composite coating powder was composed of Stellite6 powder with a different weight percent of copper. Microstructural analysis, phase composition, elemental distribution, microhardness, wear resistance, and corrosion resistance of the composite coatings on the plow teeth were analyzed using scanning electron microscopy (SEM), X-ray diffraction (XRD), microhardness testing, energy dispersive spectroscopy (EDS), friction and wear testing, and electrochemical workstation measurements. The results showed that (1) When the laser power was 1000 W, the average hardness of the prepared Stellite6/Cu composite layer achieved the highest hardness, approximately 1.36 times higher than the average hardness of the substrate, and the composite coating prepared exhibited the best wear resistance; (2) When the scanning speed was 800 mm/min, the composite coating exhibited the lowest average friction coefficient and the optimal corrosion resistance in a 3.5% wt.% NaCl solution with a self-corrosion current density of −7.55 µA/cm2; (3) When the copper content was 1 wt.%, the composite coating achieved the highest average hardness with 515.2 HV, the lowest average friction coefficient with 0.424, and the best corrosion resistance with a current density of −8.878 µA/cm2. Eco-friendly mortars have been manufactured with hybrid binders made of blast furnace slag and a reduced amount of clinker. The objective is to explore new formulations suitable for reinforced structures. Previous studies are mainly focused on activation with sulfates, a salt that is corrosive to reinforcing steel. Sodium nitrate and sodium carbonate, easily implementable in construction, have been used as activators in two different concentrations that involve similar Na content. A Type II PC mortar is used as reference. The dimensional stability of the mortars during curing (at 99% RH) and subsequent drying at 40% RH, has been evaluated, as well as their porosity and mechanical properties. Böhme tests revealed that studied hybrid binders have lower wear resistance than PC mortar. Activation with Na2CO3 allows the obtention of mortars with reduced porosity and good compression resistance, but generates microcracking that favors chloride diffusion. Activation with nitrates favors precipitation of AFm phases identified through differential thermal analysis. Nitrates in moderate amounts (4% w/w) allow manufacturing hybrid mortars with good resistance to chloride penetration and reasonably good mechanical properties. Hence, this binder can be a promising option for reinforced structures. Higher amounts of nitrates (8%) for activation give rise to more porous mortars. Full article

Austenitic stainless steel inevitably undergoes deformation during application, and it is necessary to study the properties of deformed steel. This article investigates the evolution of microstructure, mechanical properties, and corrosion resistance of plastic-deformed 304 steel, the evolution law of structure and properties of steel is revealed. As a result, it was found that with the increase in deformation, the grains of 304 steel were destroyed, and many small subgrains were generated internally, resulting in a significant decrease in grain size. At the same time, the content of martensitic transformation in stainless steel increased significantly. The characteristics of the surface passivation film of stainless steel also change during the deformation process. Meanwhile, with the increase in deformation, the nanohardness and wear resistance of 304 steel gradually increase, but its corrosion resistance gradually decreases. Analysis suggests that microstructural changes such as grain size and phase transformation in stainless steel lead to an improvement in its mechanical properties, while the generation of defects during deformation and changes in surface passivation film characteristics result in a deterioration of its corrosion resistance. This study can provide a reference for the forming and performance optimization of metals and has high theoretical significance and practical value. Full article

Hot work die steel is an alloy steel with good high-temperature performance, which is widely used in mechanical manufacturing, aerospace, and other fields. During the working process of hot working mold steel, it is subjected to high temperature, wear, and other effects, which can lead to a decrease in the surface hardness of the mold, accelerate surface damage, shorten the service life, and reduce the quality of the workpiece. In order to improve the wear resistance of the mold, this paper conducts two surface treatments, chrome plating and nitriding, on the surface of hot work mold steel, and compares the high-temperature wear behavior of the materials after the two surface treatments. The results indicate that the hot work die steel obtained higher surface hardness and wear resistance after nitriding surface modification. After nitriding treatment, the surface of hot work die steel contains ε phase (Fe2–3N), which improves its surface hardness and wear resistance, thus exhibiting better surface hardness and wear resistance than the chrome-plated sample. In this study, the high-temperature wear behavior of hot work die steel after two kinds of surface strengthening treatments was deeply discussed, and the high-temperature wear mechanism of steel after surface strengthening was revealed. It provides a theoretical basis and experimental basis for the surface modification of hot working die steel, and also provides new ideas and methods for improving the service life and workpiece quality of hot working die steel in industrial production. In this study, the advantages and disadvantages of high-temperature wear resistance of hot working die steel after chromium plating and nitriding were systematically compared for the first time, which provided a scientific basis for the selection of surface strengthening technology of hot working die steel and had important academic value and practical application significance.
