Digital Twins (DTs) have become essential tools for the design, diagnostics, and prognostics of mechanical systems. In gearbox applications, DTs are often built using physics-based simulations guided by ISO standards. However, standards-based approaches may suffer from complexity, licensing limitations, and computational costs. The concept of symmetry is inherent in gear mechanisms, both in geometry and in operational conditions, yet practical applications often face asymmetric load distributions, misalignments, and asymmetric and symmetric nonlinear behaviors. In this study, we propose a hybrid method that integrates data-driven modeling with standard-based simulation to develop efficient and accurate digital twins for gear transmission systems. A digital twin of a spur gear transmission is generated using KISSsoft®, employing ISO standards to compute safety factors across varied geometries and load conditions. An automated MATLAB-KISSsoft® (COM-interface) enables large-scale data generation by systematically varying key input parameters such as torque, pinion speed, and center distance. This dataset is then used to train a neural network (NN) capable of predicting safety factors, with hyperparameter optimization improving the model’s predictive accuracy. Among the tested NN architectures, the model with a single hidden layer yielded the best performance, achieving maximum prediction errors below 0.01 for root and flank safety factors. More complex failure modes such as scuffing and micropitting exhibited higher maximum errors of 0.0833 and 0.0596, respectively, indicating areas for potential model refinement. Comparative analysis shows strong agreement between the NN outputs and KISSsoft® results, especially for root and flank safety factors. Performance is further validated through sensitivity analyses across seven cases, confirming the NN’s reliability as a surrogate model. This approach reduces simulation time while preserving accuracy, demonstrating the potential of neural networks to support real-time condition monitoring and predictive maintenance in gearbox systems. This article presents a comprehensive experimental and theoretical study and substantiation of the hydraulic parameters of a prototype multi-gear pump. The proposed pump design, which features one drive gear and four driven gears, aims to address the common disadvantages of traditional gear pumps, including radial force imbalance, uneven flow, high acoustic noise, and increased fluid leakage. Tests of the prototype multi-stage pump were conducted on a specialized test stand in the “Hydraulics” workshop of “Hansa-Flex Hydraulik Almaty” LLP. Experimental analysis, supported by theoretical calculations, established the optimal operating speed range for the prototype to be between 900 and 1450 rpm, with the volumetric efficiency remaining stable between 70% and 88% when using VMGZ hydraulic oil (45 cSt). A significant deterioration in performance, including a sharp drop in volumetric efficiency to 30% and a decrease in the pressure generated, was observed at rotational speeds below 900 rpm due to an increase in internal leaks. In addition, this study examined the effect of kinematic viscosity, which revealed a 15–20% decrease in performance and power when using a fluid with lower viscosity (15 cSt) with a slight increase in noise level. This study also examines in detail the linear relationship between useful power and pressure in the system and analyzes noise characteristics under various operating conditions. Full article

In modern agriculture, tractors play a crucial role in powering tools and implements. Proper operation of agricultural tractors in mechanized field operations can support sustainable agriculture and reduce emissions of pollutants such as carbon dioxide (CO2). This has been a recurring concern associated with agricultural intensification for food production. This study aimed to evaluate the optimization of tractor gears and engine speed during crop operations to minimize CO2 emissions and promote sustainability. The experiment was conducted using a strip plot design with subdivided sections and six replications, following a double factorial structure. The first factor evaluated was the type of agricultural implement (disc harrow, subsoiler, or sprayer), while the second factor was the engine speed setting (nominal or reduced). Operational and energy performance metrics were analyzed, including fuel consumption and CO2 emissions, travel speed, effective working time, wheel slippage, and working depth. Optimized gear selection and engine speeds resulted in a 20 to 40% reduction in fuel consumption and CO2 emissions. However, other evaluated parameters remain unaffected by the reduced engine speed, regardless of the implement used, ensuring the operation’s quality. Thus, optimizing operator training or configuring machines allows for environmental impact reduction, making agricultural practices more sustainable. Full article

The aircraft nose-wheel steering system serves as a critical component for ensuring ground taxiing safety and maneuvering efficiency. However, its dynamic control stability faces significant challenges under complex operational conditions. Existing research predominantly focuses on single-discipline modeling, with insufficient in-depth analysis of the coupling effects between hydraulic system dynamics and mechanical dynamics. Traditional PID controllers exhibit limitations in scenarios involving nonlinear time-varying conditions caused by normal load fluctuations of the landing gear buffer strut during high-speed landing phases, including increased control overshoot and inadequate adaptability to abrupt load variations. These issues severely compromise the stability of high-speed deviation correction and overall aircraft safety. To address these challenges, this study constructs a digital twin model based on real aircraft data and innovatively implements multidisciplinary co-simulation via Simcenter 3D, AMESim 2021.1, and MATLAB R2020a. A fuzzy adaptive PID controller is specifically designed to achieve adaptive adjustment of control parameters. Comparative analysis through co-simulation demonstrates that the proposed mechanical–electrical–hydraulic collaborative control strategy significantly reduces response delay, effectively minimizes control overshoot, and decreases hydraulic pressure-fluctuation amplitude by over 85.2%. This work provides a novel methodology for optimizing steering stability under nonlinear interference scenarios, offering substantial engineering applicability and promotion value. Full article

This article analyzes statistics on the failure of technological equipment, assemblies, and mechanisms of agricultural (and other) machines associated with the breakdown or failure of gear pumps. It was found that the leading causes of gear pump failures are the opening of gear teeth contact during pump operation, poor assembly, wear of bushings, thrust washers, and gear teeth. It has also been found that there is a problem related to the restoration, repair, and manufacture of parts in the conditions of enterprises serving the agro-industrial complex of the Republic of Kazakhstan (AIC RK). This is due to the lack of necessary technological equipment, tools, and instruments, as well as centralized repair and restoration bases equipped with the required equipment. This work proposes to solve this problem by applying AM technologies to the repair and manufacture of parts for agricultural machinery and equipment. The study results on the stress–strain state of support bushings under various pressures are presented, showing that a fully filled bushing has the lowest stresses and strains. It was also found that bushings with 50% filling and fully filled bushings have similar stress and strain values under the same pressure. The difference between them is insignificant, especially when compared to bushings with lower filling. This means that filling the bushing by more than 50% does not provide a significant additional reduction in stresses. In terms of material and printing time savings, 50% filling may also be the optimal option. Full article

Repairing veneer defects is the key to ensuring the quality of plywood. In order to improve the maintenance quality and material utilization efficiency during the maintenance process, this paper proposes a bidirectional maintenance method based on gear rack transmission and its related equipment. Based on the working principle, a geometric relationship model was established, which combines the structural parameters of the mold, punch, and gear system. Simultaneously, it solves the problem of motion attitude analysis of conjugate tooth profiles under non-standard meshing conditions, aiming to establish a constraint relationship between stamping motion and structural design parameters. On this basis, a constrained optimization model was developed by integrating multi-objective optimization theory to maximize maintenance efficiency. The NSGA-III algorithm is used to solve the model and obtain the Pareto front solution set. Subsequently, three optimal parameter configurations were selected for simulation analysis and experimental platform construction. The simulation and experimental results indicate that the veneer repair time ranges from 0.6 to 1.8 seconds, depending on the stamping speed. A reduction of 28 mm in die height decreases the repair time by approximately 0.1 seconds, resulting in an efficiency improvement of about 14%. The experimental results confirm the effectiveness of the proposed method in repairing veneer defects. Vibration measurements further verify the system’s stable operation under parametric modeling and optimization design. The main vibration response occurs during the meshing and disengagement phases between the gear and rack. Full article

Worm gears are used in various mechanical constructions, especially in heavy industrial plants, where they are exposed to high operating loads, large torques, and high temperatures, particularly in conditions where it is necessary for the input and output shafts to be at an angle of 90°. Regarding tribological optimization, the application of carbon nanotube in lubricants can lead to significant improvements in the performance characteristics of worm gears, both in terms of increasing efficiency and reducing the coefficient of friction and wear, as well as minimizing mechanical losses, noise, and vibrations. The objective of this study is for the research results, through the use of oil with varying percentages of carbon nanotube additives (CNTs), to contribute to the optimization of worm gears by improving efficiency, extending service life, and reducing vibrations—both within the gearbox itself and within the industrial facility where it is applied. The research methodology involved laboratory testing of a worm gear using lubricants with varying concentrations of carbon nanotube. During the experiment, measurements of efficiency, vibrations, and noise levels were conducted in order to determine the impact of these additives on the operational performance of the gear system. The main contribution of this research is reflected in the experimental confirmation that the use of lubricants with optimized concentrations of carbon nanotube significantly enhances the operational performance of worm gears by increasing efficiency and reducing vibrations and noise, thereby enabling tribological optimization that contributes to improved reliability, extended service life, and enhanced workplace ergonomics under demanding industrial conditions. Furthermore, experimental investigations have shown that the efficiency of the gearbox increases from an initial value of 0.42–0.65, which represents an increase of 54%, the vibrations of the worm gear decrease from an initial value of 5.83–2.56 mm/s2, which represents an decrease of 56%, while the noise was reduced from 87.5 to 77.2 dB, which represents an decrease of 12% with the increasing percentage of carbon nanotube additives in the lubricant, up to a maximum value of 1%. However, beyond this experimentally determined threshold, a decrease in the efficiency of the tested worm gearbox, as well as an increase in noise and vibration levels was recorded. Full article

As a core component of a fully automatic pepper transplanter, the performance of the seedling-picking mechanism is of particular significance. However, existing seedling-picking mechanisms have problems such as being prone to damaging the seedling roots and substrate, as well as having poor stability. To develop a highly efficient, stable, and minimally damaging seedling-picking mechanism, this study proposed a design scheme for a stem-clamping-and-pulling-out-type seedling-picking end actuator driven by a non-circular gear system. The specific methods and objectives include the following: (1) designing a differential non-circular gear system to replicate a manual picking trajectory accurately; (2) establishing a kinematic model and developing optimization software to determine the optimal parameter combination; (3) experimentally validating the mechanism’s performance through virtual simulations and bench tests. The bench tests showed that the mechanism could complete two seedling-picking operations per rotation, extracting an entire row (eight plants) in a single rotation at a speed of 30 r/min. The measured angles of the end effector at four key postures were highly consistent with simulation and high-speed camera data, with all key posture errors less than 1°. These results demonstrate the mechanism’s high accuracy, efficiency, and reliability. Full article

There is an increasing demand for the development of efficient and sustainable battery recycling processes. Currently, many recycling processes rely on toxic inorganic acids to recover materials from high-value battery chemistries such as lithium nickel manganese cobalt oxides (NMCs) and lithium cobalt oxide (LCOs). However, as cell manufacturers seek more cost-effective battery chemistries, the value of the spent battery value chain is increasingly diluted by chemistries such as lithium iron phosphate (LFPs). These cheaper alternatives present a difficulty when recycling, as current recycling processes are geared towards dealing with high-value chemistries; thus, the current processes become less economical. To date, much research is focused on treating a single battery chemistry; however, often, the feed material entering a battery recycling facility is contaminated with other battery chemistries, e.g., LFP feed contaminated with NMC, LCO, or LMOs. This research aims to selectively leach various battery chemistries out of a mixed feed material with the aid of a green organic acid, namely oxalic acid. When operating at the optimal conditions (2% solids, 0.25 M oxalic acid, natural pH around 1.15, 25 °C, 60 min), this research has proven that oxalic acid can be used to selectively dissolve 95.58% and 93.57% of Li and P, respectively, from a mixed LFP-NMC mixed feed, all while only extracting 12.83% of Fe and 8.43% of Mn, with no Co and Ni being detected in solution. Along with the high degree of selectivity, this research has also demonstrated, through varying the pH, that the selectivity of the leaching system can be altered. It was determined that at pH 0.5 the system dissolved both the NMC and LFP chemistries; at a pH of 1.15, the LFP chemistry (Li and P) was selectively targeted. Finally, at a pH of 4, the NMC chemistry (Ni, Co and Mn) was selectively dissolved. Full article

This paper presents a digital twin-driven multi-objective optimization approach for enhancing the performance and productivity of a multi-product manufacturing system under complex operational challenges. More specifically, the concept of digital twin is applied to virtually replicate a physical system that leverages real-time data fusion from Internet of Things devices or sensors. JaamSim serves as the platform for modeling the digital twin, simulating the dynamics of the manufacturing system. The implemented digital twin is a manufacturing system that incorporates a three-stage production line to complete and stockpile two gear types. The production line is subject to unpredictable events, including equipment breakdowns, maintenance, and product returns. The stochasticity of these real-world-like events is modeled using a normal distribution. Manufacturing control strategies, such as CONWIP and Kanban, are implemented to evaluate the impact on the performance of the manufacturing system in a simulation environment. The evaluation is performed based on three key indicators: service level, the amount of work-in-progress items, and overall system profitability. Multiple objective functions are formulated to optimize the behavior of the system by reducing the work-in-progress items and improving both cost-effectiveness and service level. To this end, the proposed approach couples the JaamSim-based digital twins with evolutionary and swarm-based algorithms to carry out the multi-objective optimization under varying conditions. In this sense, the present work offers an early demonstration of an industrial digital twin, implementing an offline simulation-based manufacturing environment that utilizes optimization algorithms. Results demonstrate the trade-offs between the employed strategies and offer insights on the implementation of hybrid production control systems in dynamic environments. Full article

Gear whine noise is governed not only by intentional microgeometry modifications but also by unavoidable pitch (indexing) deviation. This study presents a workflow that couples a tooth-resolved surface scan with a calibrated pitch-deviation table, both imported into a multibody dynamics (MBD) model built in MSC Adams View. Three operating scenarios were evaluated—ideal geometry, measured microgeometry without pitch error, and measured microgeometry with pitch error—at a nominal speed of 1000 r min−1. Time domain analysis shows that integrating the pitch table increases the mean transmission error (TE) by almost an order of magnitude and introduces a distinct 16.66 Hz shaft order tone. When the measured tooth topologies are added, peak-to-peak TE nearly doubles, revealing a non-linear interaction between spacing deviation and local flank shape. Frequency domain results reproduce the expected mesh-frequency side bands, validating the mapping of the pitch table into the solver. The combined method therefore provides a more faithful digital twin for predicting tonal noise and demonstrates why indexing tolerances must be considered alongside profile relief during gear design optimization. Ni–P–WC–BN(h) nanocomposite coatings were fabricated on 20CrMnTi substrates using ultrasonic-assisted pulsed electrodeposition. 20CrMnTi is a low-carbon steel that is commonly used in the manufacturing gears and shaft components. To enhance the wear resistance and extend the service life of such mechanical parts, ultrasonic-assisted pulsed electrodeposition was employed as an effective surface modification technique. The microhardness, phase structure, surface morphology, and wear behavior of the coating were also characterized. An orthogonal experimental design was employed to examine the effects of current density, bath temperature, ultrasonic power, and pulse duty cycle on the microhardness and wear behavior of the coatings, aiming to optimize the deposition parameters. The optimal process combination was identified as a current density of 3 A·dm−2, a bath temperature of 55 °C, an ultrasonic power of 210 W, and a duty cycle of 0.7. Under these conditions, the coatings exhibited enhanced hardness and wear resistance. Based on the optimized parameters, additional tribological tests were conducted under various operating conditions to further evaluate wear performance. The results showed that the dominant wear mechanisms were chemical wear and adhesive wear. This study offers new insights into the fabrication of high-performance nanocomposite coatings and expands the application scope of ultrasonic-assisted pulsed electrodeposition in multiphase composite systems. A fully passive oscillating foil turbine on a swinging arm in a tandem configuration consisting of two NACA 0015 foils at both ends of its arm and operating in an incompressible flow at a Reynolds number of 3.9×106 is investigated with numerical simulations. The turbine is free to oscillate passively in response to hydrodynamic forces and structural reactions from springs and dampers. The passive motion of the tandem turbine arises from a transfer of energy from the flow, and this motion is solved using a fluid-structure algorithm coupling the Newtonian dynamics of the system with two-dimensional, unsteady, and Reynolds-averaged Navier–Stokes equations. The performance metrics, i.e., the efficiency and power coefficient, of the proposed turbine concept are explored with a momentum gradient ascent algorithm, which uses the near-optimal configuration of an equivalent single-foil concept from a previous study as a starting point. These starting configurations consist of tandem foils operating either under coupled flutter or stall flutter instabilities. The use of gears to adjust the equilibrium position of the pitching motion is also considered, resulting in a total of four baseline configurations. The best configuration found with the gradient ascent algorithm presents an efficiency value near 75% and a power coefficient of 1.46, showing the great potential of fully passive oscillating foil turbines operating in a tandem configuration and providing valuable insight for further development of this technology through three-dimensional simulations and prototype testing. This paper addresses inherent limitations in unmanned aerial vehicle (UAV) undercarriages hindering vertical takeoff and landing (VTOL) capabilities on uneven slopes and obstacles. Robotic landing gear (RLG) designs have been proposed to address these limitations; however, existing designs are typically limited to ground slopes of 6–15°, beyond which rollover would happen. Moreover, articulated RLG concepts come with added complexity and weight penalties due to multiple drivetrain components. Previous research has highlighted that even a minor 3-degree slope change can increase the dynamic rollover risks by 40%. Therefore, the design optimization of robotic landing gear for enhanced VTOL capabilities requires a multidisciplinary framework that integrates static analysis, dynamic simulation, and control strategies for operations on complex terrain. This paper presents a novel, hybrid, compliant, belt-driven, three-legged RLG system, supported by a multidisciplinary design optimization (MDO) methodology, aimed at achieving enhanced VTOL capabilities on uneven surfaces and moving platforms like ship decks. The proposed system design utilizes compliant mechanisms featuring a series of three-flexure hinges (3SFH), to reduce the number of articulated drivetrain components and actuators. This results in a lower system weight, improved energy efficiency, and enhanced durability, compared to earlier fully actuated, articulated, four-legged, two-jointed designs. Additionally, the compliant belt-driven actuation mitigates issues such as backlash, wear, and high maintenance, while enabling smoother torque transfer and improved vibration damping relative to earlier three-legged cable-driven four-bar link RLG systems. The use of lightweight yet strong materials—aluminum and titanium—enables the legs to bend 19 and 26.57°, respectively, without failure. An animated simulation of full-contact landing tests, performed using a proportional-derivative (PD) controller and ship deck motion input, validate the performance of the design. Simulations are performed for a VTOL UAV, with two flexible legs made of aluminum, incorporating circular flexure hinges, and a passive third one positioned at the tail. The simulation results confirm stable landings with a 2 s settling time and only 2.29° of overshoot, well within the FAA-recommended maximum roll angle of 2.9°. Compared to the single-revolute (1R) model, the implementation of the optimal 3R Pseudo-Rigid-Body Model (PRBM) further improves accuracy by achieving a maximum tip deflection error of only 1.2%. It is anticipated that the proposed hybrid design would also offer improved durability and ease of maintenance, thereby enhancing functionality and safety in comparison with existing robotic landing gear systems. The Dujiangyan–Siguniangshan mountain rack railway project is China’s first mountain rail transit. Most of its lines are located in mountainous areas and close to natural ecological protection areas, which have strict restrictions on the vibration and noise of train operation. At the same time, the vibration of mountain rack railway trains is also an important factor affecting the safety and riding comfort of trains. However, due to the multi-source vibration of gear teeth, wheels, rails, and suspensions, it is difficult to clearly define the vibration characteristics and vibration transmission path of the train, which has a serious impact on its vibration noise suppression and optimization. To this end, this study proposed a set of evaluation methods for the vibration characteristics and transfer paths of mountain rack trains based on a combination of dynamics and operational transfer path analysis (OTPA). Considering the interaction between the dynamic behaviors of the primary and secondary suspensions, the gear tooth contact behavior, the wheel–rail contact behavior and the dynamic behaviors of the track system, a dynamic model of a mountain rack train based on the finite element method was established, and the effectiveness of the model was verified through field experiments. On this basis, the OTPA method was used to establish a vibration transfer path model between the secondary suspension and the center of mass of the car body, and it was used to analyze the vibration mechanism and transfer path of the train body at the rated speed (20 km/h) and the limited speed (30 km/h). This study is of great significance for suppressing the vibration noise of mountain rack trains, reducing the impact on the ecological environment and improving ride comfort. Full article
