The production of fibre-reinforced composites for use in applications such as type-4 pressure vessels for hydrogen storage is achieved through the use of a thermoset matrix. However, the recycling of thermosets presents a significant challenge due to the lack of established recycling methods. Epoxy-based vitrimers show thermoset characteristics during the manufacturing and utilisation phases but exhibit thermoplastic behaviour at elevated temperatures of 190 °C. This study investigates the industrial-scale production of carbon fibre reinforced vitrimers via a wet filament winding, as exemplified by a type-4 pressure vessel demonstrator. Processing conditions of industrial processes have yet to be applied to vitrimers; therefore, two vitrimer formulations are compared to a conventional epoxy thermoset. The processability and resulting composite quality of wound composites using these materials as matrices are compared. The mechanical properties of the composites are compared using an interlaminar shear strength test, demonstrating that the vitrimeric matrices exhibit 19.8% (23 °C) and 49.2% (140 °C) improved interlaminar strength. Consequently, the epoxy-based vitrimers investigated in this study can be employed as a direct replacement for the thermoset matrix in industrial-scale applications, with the potential for recycling the composite. To increase composite qualities, the winding process must be adapted for vitrimers, since a pore free composite could not be achieved. Full article

In order to limit the ever-increasing consumption of new resources for material formulations, regulations and legislation require us to move from a linear to a circular economy and to find efficient ways to recycle, reuse and recover materials. Taking into account the principles of material circularity and waste reuse, this research study aims to produce thermoplastic composites using two types of industrial waste from neighbouring companies, namely waste polypropylene (wPP) from household production and carbon-fibre-reinforced epoxy composite scrap from a pultrusion company. The industrial scrap of the carbon-fibre-reinforced epoxy composites was either machined/ground to powder (pCFRC) and used directly as a reinforcement agent or subjected to a chemical digestion process to recover the carbon fibres (rCFs). Both pCFRC and rCF, at different weight ratios, were melt-blended with wPP. Prior to melt blending, both pCFRC and rCF were analysed for morphology by scanning electron microscopy (SEM). The pCFRC powder contains epoxy resin fragments with spherical to ellipsoidal shape and carbon fibre fragments. The rCFs are clean from the matrix, but they are slightly thicker and corrugated after the matrix digestion. Further, the morphologies of wPP/pCFRC and wPP/rCF were also investigated by SEM, while the thermal behaviour, i.e., transitions and changes in crystallinity, and thermal resistance were evaluated by differential scanning calorimetry (DSC) and thermogravimetric analysis (TGA), respectively. The strength of the interaction between the filler (i.e., pCFRC or rCF) and the wPP matrix and the processability of these composites were assessed by rheological studies. Finally, the mechanical properties of the systems were characterised by tensile tests, and as found, both pCFRC and rCF exert reinforcement effects, although better results were obtained using rCF. The wPP/pCFRC results are more heterogeneous than those of the wPP/rCF due to the presence of epoxy and carbon fibre fragments, and this heterogeneity could be considered responsible for the mechanical behaviour. Further, the presence of both pCFRC and rCF leads to a restriction of polymer chain mobility, which leads to an overall reduction in ductility. All the results obtained suggest that both pCFRC and rCF are good candidates as reinforcing fillers for wPP and that these complex systems could potentially be processed by injection or compression moulding. The limited recyclability of fibre-reinforced thermoset composites has fostered the development of alternative thermoplastic-based composites and their manufacturing processes. The most common thermoplastic-based composites are often costly due to their availability in the form of prepreg materials and to the high pressure and temperatures required for their manufacturing. Yet, the manufacturing of economic and recyclable composites, made of semi-preg composite materials using traditional composite manufacturing technologies, has only been proved at a laboratory scale through the manufacturing of flat plates. This work reports the manufacturing of a real structural part, a wing spar section with complex geometry, made of commingled polyamide 12 (PA12) fibres and carbon fibres (CFs) semi-preg and by oven vacuum bagging (OVB). The composite layup was studied using finite element analysis, and processing simulation assisted in the determination of the PA12/CF preform for OVB. Processing of two forms of semi-preg materials was first evaluated and optimised. The material selection for part manufacturing was mainly defined by the materials’ processability. The spar section was manufactured in two OVB stages and was then mechanically tested. The mechanical test showed a linear strain response of the prototype up to the maximum load and validated the optimised layup configuration of the composite structure. Full article

Carbon-fiber-reinforced polyimide (PI) resin composites have gained significant attention in the field of continuous-fiber-reinforced polymers, in which the interfacial bonding between carbon fiber and matrix resin has been an important research direction. This study designed and prepared a water-soluble thermoplastic polyamide acid sizing agent to improve the wettability of carbon fiber, enhance the van der Waals forces between carbon fiber and resin and strengthen the chemical bonding between the sizing agent and the alkyne-capped polyimide resin by introducing alkyne-containing functional groups into the sizing agent. This study found that the addition of a sizing layer effectively bridged the large modulus difference between the fiber and resin regions, resulting in the formation of an interfacial layer approximately 85 nm thick. This layer facilitated the transfer of stress from the matrix to the reinforced carbon fiber, leading to a significant improvement in the interfacial properties of the composites. Adjusting the concentration of the sizing agent showed that composites treated with 3% had the best interfacial properties. The interfacial shear strength increased from 82.08 MPa to 108.62 MPa (32.33%) compared to unsized carbon fiber. This research is significant for developing sizing agents suitable for carbon-fiber-reinforced polyimide composites. Full article

This review article gathers the most recent recycling technologies for thermoset and thermoplastic polymers. Results about existing experimental procedures and their effectiveness are presented. For thermoset polymers, the review focuses mainly on fibre-reinforced polymer composites, with an emphasis on epoxy-based systems and carbon/glass fibres as reinforcement, due to the environmental concerns of their end-of-life management. Thermal processes (fluidised bed, pyrolysis) and chemical processes (different types of solvolysis) are discussed. The most recent combined processes (microwave, steam, and ultrasonic assisted techniques) and extraordinary recycling attempts (electrochemical, biological, and with ionic liquids) are analysed. Mechanical recycling that leads to the downgrading of materials is excluded. Insights are also given for the upcycling methodologies that have been implemented until now for the reuse of fibres. As for thermoplastic polymers, the most state-of-the-art recycling approach for the most common polymer matrices is presented, together with the appropriate additivation for matrix upcycling. Mechanical, chemical, and enzymatic recycling processes are described, among others. The use of fibre-reinforced thermoplastic composites is quite new, and thus, the most recent achievements are presented. With all of the above information, this extensive review can serve as a guide for educational purposes, targeting students and technicians in polymers recycling. Full article

The demand for affordable prostheses, particularly in low- and middle-income countries (LMICs), is significant. Currently, the majority of prosthetic sockets are manufactured using monolithic thermoplastic polymers such as PP (polypropylene), which lack durability, strength, and exhibit creep. Alternatively, they are reinforced with consumptive thermoset resin and expensive composite fillers such as carbon, glass, or Kevlar fibres. However, there are unmet needs that amputees face in obtaining affordable prosthetic sockets, demanding a solution. This study utilises self-reinforced PET (polyethylene terephthalate), an affordable and sustainable composite material, to produce custom-made sockets. Advancing the development of a unique socket manufacturing technique employing a reusable vacuum bag and a purpose-built curing oven, we tested fabricated sockets for maximum strength. Subsequently, a prosthetic device was created and assessed for its performance during ambulation. The mechanical and structural strength of PET materials for sockets reached a maximum strength of 132 MPa and 5686 N. Findings indicate that the material has the potential to serve as a viable substitute for manufacturing functional sockets. Additionally, TOPSIS analysis was conducted to compare the performance index of sockets, considering decision criteria such as material cost, socket weight, and strength. The results showed that PET sockets outperformed other materials in affordability, durability, and strength. The methodology successfully fabricated complex-shaped patient sockets in under two hours. Additionally, walking tests demonstrated that amputees could perform daily activities without interruptions. This research makes significant progress towards realising affordable prostheses for LMICs, aiming to provide patient-specific affordable prostheses tailored for LMICs. Full article

Economic and environmental concerns over the accumulation of end-of-life carbon fibre composite waste have led to increased attention to sustainable materials with low environmental impact. Over decades of research, vitrimers, a modern class of covalent adaptable networks, have bridged the gap between thermoplastics and thermosets. With the distinguishing feature of dynamic covalent bonds, vitrimers can be rearranged and reprocessed within their existing network structures in response to external stimuli such as heat or light. This poses a unique solution to repairing damaged composites, extending their service life, and reducing post-consumer waste. However, the synthesis of vitrimers often requires petrochemical consumption, which increases their carbon footprint. Using bio-based materials could be a promising solution to reduce the reliance on petrochemicals and their related pollution. This review compiles the contemporary requirements for bio-based vitrimers regarding their properties, scalability, and recycling features. This article also presents a comprehensive overview of the pathways to produce sustainable bio-based vitrimers and an overview of promising studies showing the potential uses of bio-derived vitrimers on carbon fibre composite productions. This study focuses on evaluating the fatigue life performance of 3D-printed polymer composites produced through the fused deposition modelling (FDM) technique. Fatigue life assessment is essential in designing components for industries like aerospace, medical, and automotive, as it provides an estimate of the component’s safe service life during operation. While there is a lack of detailed research on the fatigue behaviour of 3D-printed polymer composites, this paper aims to fill that gap. Fatigue tests were conducted on the 3D-printed polymer composites under various loading conditions, and static (tensile) tests were performed to determine their ultimate tensile strength. The fatigue testing load ranged from 80% to 98% of the total static load. The results showed that the fatigue life of the pressed samples using a platen press was significantly better than that of the non-pressed samples. Samples subjected to fatigue testing at 80% of the ultimate tensile strength (UTS) did not experience failure even after 1 million cycles, while samples tested at 90% of UTS failed after 50,000 cycles, with the failure being characterized as splitting and clamp area failure. This study also included a lap shear analysis of the 3D-printed samples, comparing those that were bonded using a two-part Araldite glue to those that were fabricated as a single piece using the Markforged Mark Two 3D printer. In summary, this study sheds light on the fatigue life performance of 3D-printed polymer composites fabricated using the FDM technique. The results suggest that the use of post-printing platen press improved the fatigue life of 3D-printed samples, and that single printed samples have better strength of about 265 MPa than adhesively bonded samples in which the strength was 56 MPa. This paper deals with the numerical modelling of non-destructive testing of composite parts using active thermography. This method has emerged as a new approach for performing non-destructive testing (NDT) on continuous carbon fibre reinforced thermoplastic polymer (CCFRTP) components, particularly in view of detecting porosity or delamination. In this context, our numerical model has been developed around references containing internal defects of various shapes and sizes. The first novelty lies in the fact that the heat source used in the experimental setup is modelled exhaustively to accurately model the radiation emitted by the lamp, as well as the convection and conduction around the bulb. A second novelty concerns the modelling of the CCFRTP making up the benchmark used. Indeed, its thermal properties vary as a function of the sample temperature. Therefore, the actual thermal properties have been experimentally measured and were later used in our model. The latter then captures the material dependency on temperature. The results obtained by our model proved to be in close agreement with the experimental results on real reference points, paving the way for future use of the model to optimise experimental configurations and, in particular, the heating parameters. In this study, a high-Tg aerospace-grade epoxy composite plate was co-curing welded using a unidirectional PEEK thermoplastic carbon fibre tape to develop advanced composite joints. To account for the surface roughness and the weldability of carbon–epoxy/carbon–PEEK composites, plasma treatments were performed. The co-curing was conducted by the following steps: each treated thermoplastic tape was first placed in the mould, and followed by nine layers of dry-woven carbon fabrics. The mould was sealed using a vacuum bag, and a bi-component thermoset (RTM6) impregnated the preform. To understand the role of curing kinetics, post-curing, curing temperature, and dwell time on the quality of joints, five cure cycles were programmed. The strengths of the welded joints were investigated via the interlayer peeling test. Furthermore, cross-sections of welded zones were assessed using scanning electron microscopy in terms of the morphology of the PEEK/epoxy interphase after co-curing. The preliminary results showed that the cure cycle is an important controlling parameter for crack propagation. A noticeable distinction was evident between the samples cured first at 140 °C for 2 h and then at 180 °C for 2 h, and those cured initially at 150 °C for 2 h followed by 180 °C for 2 h. In other words, the samples subjected to the latter curing conditions exhibited consistently reproducible results with minimal errors compared to different samples. The reduced errors confirmed the reproducibility of these samples, indicating that the adhesion between CF/PEEK and CF/RTM6 tends to be more stable in this curing scenario. Full article

Additive manufacturing (AM, aka 3D printing) is generally acknowledged as a “green” technology. However, its wider uptake in industry largely relies on the development of composite feedstock for imparting superior mechanical properties and bespoke functionality. Composite materials are especially needed in polymer AM, given the otherwise poor performance of most polymer parts in load-bearing applications. As a drawback, the shift from mono-material to composite feedstock may worsen the environmental footprint of polymer AM. This perspective aims to discuss this chasm between the advantage of embedding advanced functionality, and the disadvantage of causing harm to the environment. Fused filament fabrication (FFF, aka fused deposition modelling, FDM) is analysed here as a case study on account of its unparalleled popularity. FFF, which belongs to the material extrusion (MEX) family, is presently the most widespread polymer AM technique for industrial, educational, and recreational applications. On the one hand, the FFF of composite materials has already transitioned “from lab to fab” and finally to community, with far-reaching implications for its sustainability. On the other hand, feedstock materials for FFF are thermoplastic-based, and hence highly amenable to recycling. The literature shows that recycled thermoplastic materials such as poly(lactic acid) (PLA), acrylonitrile-butadiene-styrene (ABS), and polyethylene terephthalate (PET, or its glycol-modified form PETG) can be used for printing by FFF, and FFF printed objects can be recycled when they are at the end of life. Reinforcements/fillers can also be obtained from recycled materials, which may help valorise waste materials and by-products from a wide range of industries (for example, paper, food, furniture) and from agriculture. Increasing attention is being paid to the recovery of carbon fibres (for example, from aviation), and to the reuse of glass fibre-reinforced polymers (for example, from end-of-life wind turbines). Although technical challenges and economical constraints remain, the adoption of recycling strategies appears to be essential for limiting the environmental impact of composite feedstock in FFF by reducing the depletion of natural resources, cutting down the volume of waste materials, and mitigating the dependency on petrochemicals. In this study, high-performance thermoplastic composites, viz., carbon fibre (CF) reinforced Polyetherketoneketone (PEKK) and Polyether ether ketone (PEEK), were subjected to low-velocity impact tests at 20 J. Post-impact, the damaged panels were repaired using an induction welder by applying two different methods: induction welding of a circular patch to the impacted area of the laminate (RT-1); and induction welding of the impacted laminates under the application of heat and pressure (RT-2). The panels were subjected to compression-after-impact and repair (CAI-R), and the results are compared with those from the compression-after-impact (CAI) tests. For CF/PEKK, the RT-1 and RT-2 resulted in a 13% and 7% higher strength, respectively, than the value for CAI. For CF/PEEK, the corresponding values for RT-1 and RT-2 were higher by 13% and 17%, respectively. Further analysis of the damage and repair techniques using ultrasonic C-scans and CAI-R tests indicated that induction welding can be used as a repair technique for industrial applications. The findings of this study are promising for use in aerospace and automotive applications. Full article

A prosthesis is loaded by forces and torques exerted by its wearer, the amputee, and should withstand instances of peak loads without failure. Traditionally, strong prosthetic sockets were made using a composite with a variety of reinforcing fibres, such as glass, carbon, and Kevlar. Amputees in less-resourced nations can lack access to composite prosthetic sockets due to their unavailability or prohibitive cost. Therefore, this study investigates the feasibility of polyethylene terephthalate (PET) fibre-reinforced composites as a low-cost sustainable composite for producing functional lower-limb prosthetic sockets. Two types of these composites were manufactured using woven and knitted fabric with a vacuum-assisted resin transfer moulding (VARTM) process. For direct comparison purposes, traditional prosthetic-socket materials were also manufactured from laminated composite (glass-fibre-reinforced (GFRP)), monolithic thermoplastic (polypropylene (PP) and high-density polyethylene (HDPE)) were also manufactured. Dog-bone-shaped specimens were cut from flat laminates and monolithic thermoplastic to evaluate their mechanical properties following ASTM standards. The mechanical properties of PET-woven and PET-knitted composites were found to have demonstrated to be considerably superior to those of traditional socket materials, such as PP and HDPE. All the materials were also tested in the socket form using a bespoke test rig reproducing forefoot loading according to the ISO standard 10328. The static structural test of sockets revealed that all met the target load-bearing capacity of 125 kg. Like GFRP, the PETW and PETK sockets demonstrated higher deformation and stiffness resistance than their monolithic counterparts made from PP and HDPE. As a result, it was concluded that the PET-based composite could replace monolithic socket materials in producing durable and affordable prostheses. Full article

Flexible risers have proven to be a popular choice for deepwater exploration due to their ability to withstand functional and environmental stress while maintaining system integrity. In the challenging arctic conditions, lightweight hybrid composite flexible risers are likely to be employed to mitigate the increase in effective tension. This study investigates the strength and stability performance of production hybrid composite flexible risers with composite pressure armour in the harsh environmental conditions of the Arctic seas. At a water depth of 340 m, the flexible riser was analysed in various global configurations to evaluate the static, dynamic, and lamina-scale performance of its carbon fibre-reinforced thermoplastic polymer composite layer. The drifting ice in the region generated additional load on the riser system, and the effects of this ice on the riser design and its dynamic and lamina-level performances were also analysed. The results indicate that the current riser design incorporating the composite layer is insufficient to ensure system integrity without mitigating the effects of ice loading. The carbon fibre direction in each lamina must be optimised for excess axial stress emanating from the combined action of hoop, axial, and bending stresses. Finally, recommendations on how to improve the life of the lightweight hybrid composite riser in arctic conditions are provided. Full article

The increasing use of out-of-autoclave manufacturing techniques for automotive applications, such as compression moulding and thermoforming, has led to increased interest in understanding the delamination resistance of carbon-fibre-reinforced thermoplastic (CFRTP) composites compared to traditional carbon-fibre-reinforced thermosetting (CFRTS) composites. This study evaluated the mode I (opening) interlaminar fracture toughness of two non-crimp fabric (NCF) biaxial (0/90°) carbon/thermoplastic composite systems: T700/polyamide 6.6 and T700/polyphenylene sulphide. The mode I delamination resistance was determined using the double cantilever beam (DCB) specimen. The results were analysed and the Mode I interlaminar fracture toughness was compared. Additionally, the fractographic analysis (microstructure characterisation) was conducted using a scanning electron microscope (SEM) to examine the failure surface of the specimens. Full article
