Al-Mg-Si (6XXX) series aluminum alloys are widely applied in aerospace and transportation industries. However, exploring how varying compositions affect alloy properties and deformation mechanisms is often time-consuming and labor-intensive due to the complexity of the multicomponent composition space and the diversity of processing and heat treatments. This study, inspired by the Materials Genome Initiative, employs high-throughput experimentation—specifically the kinetic diffusion multiple (KDM) method—to systematically investigate how the pop-in effect, indentation size effect (ISE), and creep behavior vary with the composition of Al-Mg-Si alloys at room temperature. To this end, a 6016/Al-3Si/Al-1.2Mg/Al KDM material was designed and fabricated. After diffusion annealing at 530 °C for 72 h, two junction areas were formed with compositional and microstructural gradients extending over more than one thousand micrometers. Subsequent solution treatment (530 °C for 30 min) and artificial aging (185 °C for 20 min) were applied to simulate industrial processing conditions. Comprehensive characterization using electron probe microanalysis (EPMA), nanoindentation with continuous stiffness measurement (CSM), and nanoindentation creep tests across these gradient regions revealed key insights. The results show that increasing Mg and Si content progressively suppresses the pop-in effect. When the alloy composition exceeds 1.0 wt.%, the pop-in events are nearly eliminated due to strong interactions between solute atoms and mobile dislocations. In addition, adjustments in the ISE enabled rapid evaluation of the strengthening contributions from Mg and Si in the microscale compositional array, demonstrating that the optimum strengthening occurs when the Mg-to-Si atomic ratio is approximately 1 under a fixed total alloy content. Furthermore, analysis of the creep stress exponent and activation volume indicated that dislocation motion is the dominant creep mechanism. Overall, this enhanced KDM method proves to be an effective conceptual tool for accelerating the study of composition–deformation relationships in Al-Mg-Si alloys. Full article

Understanding the limitations of cold-formed aluminum alloys in practice applications is essential, particularly due to the risk of substructural changes and a reduction in strength when exposed to elevated temperatures. In this study, the thermal stability of the ultra-fine-grained (UFG) structure formed by equal channel angular pressing (ECAP) at room temperature and the mechanical properties of the AlSi7MgCu0.5 alloy were investigated. Prior to ECAP, the plasticity of the as-cast alloy was enhanced by a heat treatment consisting of solution annealing, quenching, and artificial aging to achieve an overaged state. Four repetitive passes via ECAP route A resulted in the homogenization of eutectic Si particles within the α-solid solution, the formation of ultra-fine grains and/or subgrains with high dislocation density, and a significant improvement in alloy strength due to strain hardening. The main objective of this work was to assess the microstructural and mechanical stability of the alloy after post-ECAP annealing in the temperature range of 373–573 K. The UFG microstructure was found to be thermally stable up to 523 K, above which notable grain and/or subgrain coarsening occurred as a result of discontinuous recrystallization of the solid solution. Mechanical properties remained stable up to 423 K; above this temperature, a considerable decrease in strength and a simultaneous increase in ductility were observed. Synchrotron radiation X-ray diffraction (XRD) was employed to analyze the phase composition and crystallographic characteristics, while transmission electron microscopy (TEM) was used to investigate substructural evolution. Mechanical properties were evaluated through tensile testing, impact toughness testing, and hardness measurements. Full article

The initial reactivity of a multiphase ZnAlMgSi coating with an Al content > 30 wt.% was studied by in situ reflective microscopy under alternating applied potentials +50 mV/−50 mV vs. open-circuit potential in 5 wt.% NaCl and 5 wt.% Na2SO4 aqueous solutions. In both environments, galvanic coupling between different coating phases and the anodic behavior decreased in the order binary ZnAl > binary Zn/Zn2Mg > Zn2Mg > Al(Zn); dendrites were evidenced for the coating exposed alone as well as in galvanic coupling with steel. Contrary to the observations known for Zn-rich ZnAlMg coatings, pure Zn2Mg was less reactive than the pure ZnAl phase, underlining the importance of the microstructure for reactivity. Si-needles were systematically cathodic, and Al(Zn) dendrites have shown cathodic behavior in some couplings. In the configuration of coupling with steel, corrosion started at the interfaces “binary ZnAl/steel substrate” or “binary ZnAl/Si particle”. The distribution and nature of the corrosion products formed during the experiment were assessed using X-ray microanalysis in scanning electron microscopy and confocal Raman microscopy. In the sulfate environment, a homogenous and stable corrosion product layer formed from the first steps of the degradation; this was in contrast to the chloride environment, where no surface film formed on the dendrites. Aluminium alloy 6082 is widely used in the automotive and aerospace industries due to its high strength-to-weight ratio. However, its structural integrity can sometimes be affected by an early fatigue failure. This study investigates the fatigue performance of extruded 6082-T6 samples through a series of fatigue tests conducted at varying stress levels. The material showed significant variability under identical fatigue conditions, suggesting the presence of microstructural defects. Scanning electron microscopy with energy-dispersive spectroscopy (SEM/EDS) and scanning transmission electron microscopy (S/TEM) were used to identify the nature and location of the defects and evaluate the underlying mechanisms influencing the fatigue performance. Computer tomography (CT) also confirmed the presence of oxide inclusions on the fracture surface and near the edges of the samples. These oxide inclusions are distributed throughout the material heterogeneously and in the form of broken oxide films, suggesting that they might have originated during the material’s early processing stages. These oxides acted as stress concentrators, initiating microcracks that led to catastrophic and unpredictable early failure, ultimately reducing the fatigue life of micro-oxide-containing samples. These results highlight the need for better casting control and improved post-processing techniques to minimise the effect of oxide presence in the final components, thus enhancing their fatigue life. Enhancing damage tolerance and wear resistance in Al–Si-based alloys under thermomechanical stress remains a key challenge in lightweight structural applications. This study investigates the microstructural and tribomechanical behavior of hypoeutectic Al–Si–(Cu)–Mg alloys with varying Cu:Mg ratios (3:1 vs. 1:3) under a T6 heat treatment. Alloys A and B, with identical Si contents but differing Cu and Mg levels, were subjected to multiscale microstructural characterization and mechanical and wear testing at 25 °C, 150 °C, and 250 °C. Alloy A (Cu-rich) exhibited refined α-Al(FeMn)Si phases and homogeneously dissolved Cu in the Al matrix, promoting lattice contraction and dislocation pinning. In contrast, Alloy B (Mg-rich) retained coarse Mg2Si and residual β-AlFeSi phases, which induced local stress concentrations and thermal instability. Under tribological testing, Alloy A showed slightly higher friction coefficients (0.38–0.43) but up to 26.4% lower wear rates across all temperatures. At 250 °C, Alloy B exhibited a 25.2% increase in the wear rate, accompanied by surface degradation such as delamination and spalling due to β-AlFeSi fragmentation and matrix softening. These results confirm that the Cu:Mg ratio critically influences the dominant hardening mechanism—the solid solution vs. precipitation—and determines the high-temperature performance. Alloy A maintained up to 14.1% higher tensile strength and 22.3% higher hardness, exhibiting greater shear resistance and interfacial stability. This work provides a compositionally guided framework for designing thermally durable Al–Si-based alloys with improved wear resistance under elevated temperature conditions. Full article

Multi-laser processing is increasingly adopted in laser powder bed fusion (L-PBF) to improve productivity and enable the fabrication of larger components, but its impact on part quality and performance remains a critical concern. This study investigates the microstructure, tensile properties, and fatigue performance of components fabricated by L-PBF using single- and multiple-laser configurations. Both strategies were evaluated under varying layer thicknesses and gas flow conditions with optimized process parameters. Microstructural analysis revealed defects such as lack-of-fusion, porosity and microcracks in multiple-laser builds with reduced gas flow. However, the density and microhardness results showed negligible differences between single and multiple-laser builds. Tensile testing indicated that single-laser builds exhibited superior strength and ductility, whereas multiple-laser builds demonstrated reduced performance due to localized defects such as lack-of-fusion and microcracks. Low-cycle fatigue testing results showed that optimized multiple-laser strategies could achieve performance comparable to that of single-laser builds while improving productivity. The results also revealed that the gas flow becomes more pronounced with multiple-laser processing, where more spatter is generated due to the interactions of the lasers in a small scan area, and that reduced gas flow leads to fatigue degradation due to increased defect density. The results from this study clearly highlight the importance of gas flow, laser overlap, border optimization, and defect mitigation strategies in producing multiple-laser produced components with mechanical properties and fatigue performance comparable to those of single-laser produced L-PBF components. The present study examines the structure, properties and use of complex-alloyed hypereutectic aluminium-silicon alloys, emphasising the control of the morphology of primary silicon via treatment with various modifiers as well as their effects on its shape and distribution. Furthermore, this study reviews the experimental work related to the simultaneous modification of primary and eutectic silicon, which leads to the conclusion that favourable results can be obtained by complex modification treatment involving first- and second-type modifiers. After being cast, the AlSi18Cu3CrMn and AlSi18Cu5Mg non-standardised piston alloys are subjected to T6 heat treatment intended to enhance their mechanical performance, harnessing the full potential of the alloying elements. A microstructural analysis of the shape and distribution of both primary and eutectic silicon crystals following heat treatment was employed to determine their microhardness. Full article

The weight reduction is a key objective in modern engineering, particularly in the automotive industry, to enhance vehicle performance and reduce the carbon footprint. In this context aluminum alloys are widely used in structural automotive applications, often through forging processes that enhance mechanical properties compared to the results for casting. However, the high cost of forging can limit its economic feasibility. Low pressure forging (LPF) combines the benefits of casting and forging, employing controlled pressure to fill the mold cavity and improve metal purity. This study investigates the effectiveness of the LPF process in optimizing the mechanical properties of AlSi7Mg aluminum alloy by evaluating the influence of three different magnesium content levels. The specimens underwent T6 heat treatment (solubilization treatment followed by artificial aging), with varying aging times and temperatures. Microstructural analysis and tensile tests were conducted to determine the optimal conditions for achieving superior mechanical strength, contributing to the design of lightweight, high-performance components for advanced automotive applications. The most promising properties were achieved with a T6 treatment consisting of solubilization at 540 °C for 6 h followed by aging at 180 °C for 4 h, resulting in mechanical properties of σy 280 MPa, σm 317 MPa, and A% 3.5%. Atomistic-Based Fatigue Property Normalization Through Maximum A Posteriori Optimization in Additive Manufacturing

This work presents a multiscale, microstructure-aware framework for predicting fatigue strength distributions in additively manufactured (AM) alloys—specifically, laser powder bed fusion (L-PBF) AlSi10Mg and Ti-6Al-4V—by integrating density functional theory (DFT), instrumented indentation, and Bayesian inference. The methodology leverages principles common to all 3D printing (additive manufacturing) processes: layer-wise material deposition, process-induced defect formation (such as porosity and residual stress), and microstructural tailoring through parameter control, which collectively differentiate AM from conventional manufacturing. By linking DFT-derived cohesive energies with indentation-based modulus measurements and a MAP-based statistical model, we quantify the effect of additive-manufactured microstructural heterogeneity on fatigue performance. Quantitative validation demonstrates that the predicted fatigue strength distributions agree with experimental high-cycle and very-high-cycle fatigue (HCF/VHCF) data, with posterior modes and 95 % credible intervals of σ^fAlSi10Mg=867+8MPa and σ^fTi6Al4V=1159+10MPa, respectively. The resulting Woehler (S–N) curves and Paris crack-growth parameters envelop more than 92 % of the measured coupon data, confirming both accuracy and robustness. Furthermore, global sensitivity analysis reveals that volumetric porosity and residual stress account for over 70 % of the fatigue strength variance, highlighting the central role of process–structure relationships unique to AM. The presented framework thus provides a predictive, physically interpretable, and data-efficient pathway for microstructure-informed fatigue design in additively manufactured metals, and is readily extensible to other AM alloys and process variants. With the ongoing development of lightweight automobiles, research on new aluminum alloys and welding technology has gained significant attention. Friction stir welding (FSW) is a solid-state joining technique for welding aluminum alloys without melting. In this study, novel squeeze-cast Al-Si-Mg-Fe-Zn alloys with different Zn contents (0, 3.4, 6.5, and 8.3 wt%) were friction stir welded (FSWed) at a translational speed of 200 mm/min and a rotational speed of 800 rpm. These parameters were chosen based on the observations of visually sound welds, defect-free and fine-grained microstructures, homogeneous secondary phase distribution, and low roughness. Zn can affect the microstructure of Al-Si-Mg-Fe-Zn alloys, including the grain size and the content of secondary phases, leading to different mechanical and corrosion behavior. Adding different Zn contents with Mg forms the various amount of MgZn2, which has a significant strengthening effect on the alloys. Softening observed in the weld zones of the alloys with 0, 3.4, and 6.5 wt% Zn is primarily attributed to the reduction in Kernel Average Misorientation (KAM) and a decrease in the Si phase and MgZn2. Consequently, the mechanical strengths of the FSWed joints are lower as compared to the base material. Conversely, the FSWed alloy with 8.3 wt% Zn exhibited enhanced mechanical properties, with hardness of 116.3 HV0.2, yield strength (YS) of 184.4 MPa, ultimate tensile strength (UTS) of 226.9 MP, percent elongation (EL%) of 1.78%, and a strength coefficient exceeding 100%, indicating that the joint retains the strength of the as-cast one, due to refined grains and more uniformly dispersed secondary phases. The highest corrosion resistance of the FSWed alloy with 6.5%Zn is due to the smallest grain size and KAM, without MgZn2 and the highest percentage of {111} texture (24.8%). Full article

A SiO2-Al2O3-B2O3-CaO-MgO-Na2O glass-based protective lubricant coating was developed for Ti-6Al-4V alloy forging, featuring a fully non-toxic formulation. The coating consisted of a composite glass matrix formed by blending two phases with distinct softening temperatures, extending its operational window to 700–950 °C. The composite glass showed initial softening at 700 °C and complete melting at 800 °C, with contact angle measurements confirming superior wettability (θ < 90°) across the forging range (800~950 °C). With an increase in temperature, the surface tension of the composite glass melt decreased, and subsequently, the wettability of the composite glass melt was significantly improved. XRD revealed that the uncoated Ti-6Al-4V formed a 22 μm thick rutile TiO2 scale with a porous structure and interfacial cracks, while the coated sample retained an amorphous glass layer with no TiO2. Cross-sectional SEM showed a crack-free, poreless interface with strong metallurgical bonding, in contrast to the uncoated sample’s spalled oxide layer. EDS showed minimal oxygen diffusion of the glass coating into the substrate. Ring upsetting tests showed that the coating reduced friction from 0.5–0.7 to 0.3 (50–57% decrease). Collectively, the glass protective lubricant coating showed good performance in terms of protection and lubrication. Full article

This study systematically investigates the effects of various direct aging (DA) treatments on the residual stress, mechanical properties, and microstructure of laser powder bed fusion (LPBF) fabricated TiB2/AlSi7Mg composites. The results demonstrate that during aging at 120 °C, the hardness exhibits a typical age-hardening behavior. The residual stress relief rate increased to 45.1% after 336 h, although the stress relief rate significantly diminished over time. Increasing the aging temperature effectively enhanced residual stress removal efficiency, with reductions of approximately 40% and 62% observed after aging at 150 °C for 4 h and 190 °C for 8 h, respectively. Regarding mechanical properties, aging at 150 °C for 4 h resulted in an optimal synergy in yield strength (YS = 358 MPa) and elongation (EL = 9.2%), followed by aging at 190 °C for 8 h with YS of 320 MPa and EL of 7.0%. Microstructural analysis revealed that low temperature aging promotes the formation of nanoscale Si precipitates, which enhance strength through the Orowan mechanism. In contrast, high temperature annealing disrupts the metastable cellular structure, leading to the loss of strengthening effects. This work provides fundamental insights for effective residual stress management and performance optimization of LPBF Al–Si–Mg alloys. Full article

Foundry aluminum-silicon (Al-Si) alloys, especially those containing Cu and/or Mg, are widely used in casting processes for fabricating lightweight parts. This study focuses on the optimization of the solution heat treatment parameters within the T6 heat treatment of an innovative AlSi7Cu0.5Mg0.3 secondary alloy, aiming at achieving energy savings and reducing the environmental impact related to the production of foundry components for the automotive industry. Different combinations of solution times and temperatures lower than those typically adopted in industrial practice were evaluated, and their effects on tensile properties were investigated on samples machined from as-cast and T6-treated castings produced by pouring the alloy into a steel permanent mold. Thermal analysis (TA) and differential thermal analysis (DTA) were performed to monitor the solidification sequence of microstructural phases as well as their dissolution on heating according to the proposed solution heat treatments. Microstructural analysis by light microscopy (LM) and scanning electron microscopy (SEM), together with Brinell hardness testing, was also carried out to assess the effects of heat treatment parameters. The results suggested that a shorter solution heat treatment set at a temperature lower than that currently adopted for the heat treatment of the studied alloy can still ensure the required mechanical properties while improving productivity and reducing energy consumption. A method for generally predicting interface chemical bonding at the metal–oxide interface with the interface reaction considered is reported. So far, the interface between pure metal or alloy and 11 oxides—MgO, Al2O3, SiO2, Cr2O3, ZnO, Ga2O3, Y2O3, ZrO2, CdO, La2O3, and HfO2—without considering the interface reaction, has been discussed and implemented in the free web-based software product InterChemBond (v2022). Now, the number of oxides available for prediction is 83 in total. Among them, 29 oxides are in one stable valence, and the others are multi-valence. The newly developed prediction method considering the interface reaction is additionally implemented in InterChemBond. The principles and formula for predicting interface bonding while considering interface reactions are provided as well as some screenshots of the software. Full article

One of the most effective methods of improving the properties of aluminium alloys is grain refining using Al-Ti-B master alloys. In contrast, zirconium is a key alloying element, used mainly in 2xxx and 7xxx series aluminium alloys, where it contributes to dispersion enhancement and reduces the rate of dynamic recrystallisation. However, even trace amounts of zirconium—just a few hundredths of ppm—significantly reduce the performance of Al-Ti-B grain refiners, a phenomenon known as ‘Zr poisoning’. This study investigates the impact of holding time and the level of Al-5Ti-1B addition on the microstructure and properties of an AlMgSi(Cu) alloy containing 0.15 wt.% Zr, cast as 7-inch DC billets. The structure and phase distribution were characterised using optical microscopy (OM), scanning electron microscopy (SEM) with energy-dispersive spectroscopy (EDS), and transmission electron microscopy (TEM). Grain size and morphology were evaluated through macrostructure analysis (etched cross-sections and polarised light microscopy), while chemical and elemental distributions were analysed via SEM-EDS and STEM-EDS mapping. Additionally, Brinell hardness measurements were conducted across the billet diameter to assess the correlation between grain size and mechanical properties. The results show that reducing holding time and increasing the Al-5Ti-1B addition improves grain refinement efficiency despite the presence of Zr. The finest grain structure (150–170 μm) and most homogeneous hardness distribution were achieved when the grain refiner was continuously fed during casting at 80 ppm B. These findings are supported by the literature and contribute to a deeper understanding of the Zr poisoning effect and its mitigation through optimized casting practice. Full article
