Material Extrusion (MEX) process is increasingly used to fabricate components for structural applications, driven by the availability of advanced materials and greater industrial adoption. In these contexts, understanding the mechanical performance of printed parts is crucial. However, conventional methods for assessing anisotropic elastic behavior often rely on expensive equipment and time-consuming procedures. The aim of this study is to evaluate the applicability of the impulse excitation of vibration (IEV) in characterizing the dynamic mechanical properties of a 3D-printed composite material. Tensile tests were also performed to compare quasi-static properties with the dynamic ones obtained through IEV. The tested material, Nylon 12CF, contains 35% short carbon fibers by weight and is commercially available from Stratasys. It is used in the fused deposition modeling (FDM) process, a Material Extrusion technology, and exhibits anisotropic mechanical properties. This is further reinforced by the filament deposition process, which affects the mechanical response of printed parts. Young’s modulus obtained in the direction perpendicular to the deposition plane (E33), obtained via IEV, was 14.77% higher than the value in the technical datasheet. Comparing methods, the Young’s modulus obtained in the deposition plane, in an inclined direction of 45 degrees in relation to the deposition direction (E45), showed a 22.95% difference between IEV and tensile tests, while Poisson’s ratio in the deposition plane (v12) differed by 6.78%. This data is critical for designing parts subject to demanding service conditions, and the results obtained (orthotropic elastic properties) can be used in finite element simulation software. Ultimately, this work reinforces the potential of the IEV method as an accessible and consistent alternative for characterizing the anisotropic properties of components produced through additive manufacturing (AM). Bone-related defects present a key challenge in orthopaedics. The current gold standard, autografts, poses significant limitations, such as donor site morbidity, limited supply, and poor morphological adaptability. This study investigates the potential of scaffold geometry to induce osteogenic differentiation of human adipose-derived stem cells (hADSCs) through mechanotransduction, without the use of chemical inducers. Four distinct poly-(L)-lactic acid (PLA) scaffold architectures—Traditional Cross (Tc), Triangle (T), Diamond (D), and Gyroid (G)—were fabricated using fused filament fabrication (FFF) 3D printing. hADSCs were cultured on these scaffolds, and their response was evaluated utilising an alkaline phosphatase (ALP) assay, immunofluorescence, and extensive proteomic analyses. The results showed the D scaffold to have the highest ALP activity, followed by Tc. Proteomics results showed that more than 1200 proteins were identified in each scaffold with unique proteins expressed in each scaffold, respectively Tc—204, T—194, D—244, and G—216. Bioinformatics analysis revealed structures with complex curvature to have an increased expression of proteins involved in mid- to late-stage osteogenesis signalling and differentiation pathways, while the Tc scaffold induced an increased expression of signalling and differentiation pathways pertaining to angiogenesis and early osteogenesis. This paper catalogues a series of experiments we conducted to explore how to 3D print a DC electric motor. The individual parts of the electric motor were 3D printed but assembled by hand. First, we focused on a rotor with soft magnetic properties, for which we adopted ProtoPastaTM, which is a commercial off-the-shelf PLA filament incorporating iron particles. Second, we focused on the stator permanent magnets, which were 3D printed through binder jetting. Third, we focused on the wire coils, for which we adopted a form of laminated object manufacture of copper wire. The chief challenge was in 3D printing the coils, because the winding density is crucial to the performance of the motor. We have demonstrated that DC electric motors can be 3D printed and assembled into a functional system. Although the performance was poor due to the wiring problem, we showed that the other 3D printing processes were consistent with high performance. Nevertheless, we demonstrated the principle of 3D printing electric motors. Full article

To address the growing demand for sustainable materials in advanced manufacturing, the objective of this study was to develop and characterize a novel 3D-printable biocomposite using ruminant-digested corn stover (DCS) as a reinforcement for polylactic acid (PLA). The methodology involved systematically optimizing DCS particle size (80–140 mesh) and loading concentration (5–20 wt.%), followed by fabricating composite filaments via melt extrusion and 3D printing test specimens. The resulting materials were comprehensively characterized for their morphological, physical, and mechanical properties. The optimal formulation, achieved with 120-mesh particles at 15 wt.% loading, exhibited a 15.6% increase in tensile strength to 64.17 MPa and a 21.1% enhancement in flexural modulus to 4.19 GPa compared to neat PLA. In addition to the mechanical improvements, the biocomposite offers an advantageous density reduction, enabling the fabrication of lightweight structures for resource-efficient applications. Comprehensive characterization revealed effective interfacial integration and uniform fiber dispersion, validating biological preprocessing as a viable method for unlocking the reinforcement potential of this abundant biomass. While the composite exhibits characteristic trade-offs, such as reduced impact strength, the overall performance profile makes it a promising candidate for structural applications in sustainable manufacturing. This research establishes a viable pathway for agricultural waste valorization, demonstrating that biological preprocessing can convert agricultural residues into value-added engineering materials for the circular bioeconomy. This article explores the viscoelastic properties of polyethylene terephthalate glycol samples created by fused filament fabrication, emphasising the anisotropy introduced during fabrication. The samples were fabricated with filament direction within samples aligned along the principal axis or perpendicular. A group of samples was loaded with constant stress for 5 h, and a recovery phase with no applied stress was observed. Another group of samples was loaded for 20 h without an additional deformation recovery phase. The continuous constant stress application results on the sample were analysed, and an overall effect of anisotropy on the samples was observed. Several models describing viscoelastic deformation were considered to adhere to experimental data, with the Prony series and general cubic theory models used in the final analysis. The models could describe experimental results up to 50% and 70% of sample strength, respectively. The analysis confirmed the nonlinear behaviour of printed samples under constant stress and the significant effect of anisotropy introduced by the 3D printing process on the material’s elastic properties. The viscoelastic properties in both directions were described using the same parameters. Full article

Background/Objectives: This case study presents the first documented use of a low-cost, simulated, patient-specific three-dimensional (3D) printed model to support presurgical planning for an infant with Apert syndrome in a resource-limited setting. The primary objectives are to (1) demonstrate the value of 3D printing as a simulation tool for preoperative planning in low-resource environments and (2) identify opportunities for future AI-enhanced simulation models in craniofacial surgical planning. Methods: High-resolution CT data were segmented using InVesalius 3, with mesh refinement performed in ANSYS SpaceClaim (version 2021). The cranial model was fabricated using fused deposition modeling (FDM) on a Creality Ender-3 printer with Acrylonitrile Butadiene Styrene (ABS) filament. Results: The resulting 3D-printed simulated model enabled the surgical team to assess cranial anatomy, simulate incision placement, and rehearse osteotomies. These steps contributed to a reduction in operative time and fewer complications during surgery. Conclusions: This case demonstrates the value of accessible 3D printing as a simulation tool in surgical planning within low-resource settings. Building on this success, the study highlights potential points for AI integration, such as automated image segmentation and model reconstruction, to increase efficiency and scalability in future 3D-printed simulation models. Mycelium is a living material that has gained popularity over the last decade in both architecture and design. Apart from understanding the physical behaviour of novel materials, it is also important to grasp how designers and the general audience perceive them. On the one hand, this study investigated mycelium growth in 3D-printed minimal surface shapes using a wood-based filament, and on the other hand, it examined how both designers and the general public experience interacting with mycelium. Using a material-driven design research method, a workshop with architecture students was conducted where various triply periodic minimal surfaces were designed and 3D printed. These shapes were used as molds and impregnated with mycelium, and the growth of mycelium was analyzed visually and photographically. Data on the experiences of the 30 workshop participants of working with mycelium was collected through a survey and analyzed qualitatively. After exhibiting results of the workshop in a public-facing exhibition, semi-structured interviews with members of the general public about their perceptions of mycelium were conducted. Three-dimensionally printed minimal surfaces with wood-based filaments can function as structural cores for mycelium-based composites, and the density of the minimal surface appears to influence mycelium growth, which binds to wood-based filaments. Students exhibited stronger feelings for living materials compared to non-living ones, displaying both biophilia and, to a lesser extent, biophobia. Introducing hands-on workshops with living and experimental materials in design studio settings can help future generations of designers develop sensibilities for, and a critical approach towards, the impact of their design decisions on the environment and sustainability. The study also contributes empirical data on how members of the general public perceive mycelium as a material for design. Full article

Three-dimensional (3D) concrete printing (3DCP) has gained significant attention over the last decade due to its many claimed benefits. The absence of effective real-time quality control mechanisms, however, can lead to inconsistencies in extrusion, compromising the integrity of 3D-printed structures. Although the importance of quality control in 3DCP is broadly acknowledged, research lacks systematic methods. This research investigates the feasibility of using ultrasonic pulse velocity (UPV) as a practical, in situ, real-time monitoring tool for 3DCP. Two different groups of binders were investigated: limestone calcined clay (LC3) and zeolite-based mixes in binary and ternary blends. Filaments of 200 mm were extruded every 5 min, and UPV, pocket hand vane, flow table, and viscometer tests were performed to measure pulse velocity, shear strength, relative deformation, yield stress, and plastic viscosity, respectively, in the fresh state. Once the filaments presented printing defects (e.g., filament tearing, filament width reduction), the tests were concluded, and the open time was recorded. Isothermal calorimetry tests were conducted to obtain the initial heat release and reactivity of the supplementary cementitious materials (SCMs). Results showed a strong correlation (R2 = 0.93) between UPV and initial heat release, indicating that early hydration (ettringite formation) influenced UPV and determined printability across different mixes. No correlation was observed between the other tests and hydration kinetics. UPV demonstrated potential as a real-time monitoring tool, provided the mix-specific pulse velocity is established beforehand. Further research is needed to evaluate UPV performance during active printing when there is an active flow through the printer. Full article

The research presented in this paper focuses on the utilization of 3D printing technology in the design and manufacture of a prosthetic hand, equipped with a digit replicator. The subject of this study was a young man who had undergone the amputation of two fingers on his right hand. The electronic control of the movement of the finger copy was developed using Arduino language. A concept and outline drawings were developed in ProCreate. Three-dimensional scan of the hand and forearm was made using an EinScan PRO HD SHINING 3D scanner. Using CAD software—Autodesk Inventor and Autodesk Meshmixer, the prosthesis was designed. Printing was carried out on a 3D printer of the i3 MK3 and MK3+ series using a PLA (polylactic acid) filament. It was determined that PLA is an optimal material for printing, as it is considered to be safe for future patients’ skin. Work on the electronic circuitry started in Autodesk TinkerCad simulation software, allowing the code to be verified and ensuring the safety of the control system. The prosthesis’s design demonstrates the potential to reach as many people in need as possible by using readily available, low-cost, and easy-to-use components. Full article

In this work, a comparative analysis of polymer test specimens from different types of filaments, manufactured using FDM technology, was performed. A tensile strength test was executed on test specimens after 3D additive printing, made from different groups of materials—PLA, PLA Wood, PETG, PC, PA6, ASA, CPE HG100 and FilaFlex SEBS. Test specimens from the same materials were subjected to accelerated aging, after which they were tested again for tensile strength. The results of all tests were analyzed and compared. Full article

Extrusion-based 3D bioprinting is prevalent in tissue engineering, but enhancing precision is critical as demands for functionality and accuracy escalate. Process parameters (nozzle diameter d, layer height h, printing speed v1, extrusion speed v2) significantly influence hydrogel deposition and structure formation. This study optimizes these parameters using an orthogonal experimental design and grey relational analysis. Hydrogel filament formability and the die swell ratio served as optimization objectives. A response mathematical model linking parameters to grey relational grade was established via support vector regression (SVR). Particle Swarm Optimization (PSO) then determined the optimal parameter combination: d = 0.6 mm, h = 0.3 mm, v1 = 8 mm/s, and v2 = 8 mm/s. Comparative experiments showed the optimized parameters predicted by the model with a mean error of 5.15% for printing precision, which outperformed random sets. This data-driven approach reduces uncertainties inherent in conventional simulation methods, enhancing predictive accuracy. The methodology establishes a novel framework for optimizing precision in extrusion-based 3D bioprinting. Full article

Mechanical Properties of Fully Recyclable 3D-Printable Materials Used for Application in Patient-Specific Devices in Radiotherapy

The exponential growth of plastic production in the healthcare sector and the limited capacity of conventional recycling systems have created a global environmental challenge. Latest 3D printing technologies have the potential to solve this problem by enabling on-demand, localized manufacturing. This study aimed to investigate the mechanical properties of 3D-printed ABS composites with Bi2O3 fillers after multiple recycling and irradiation cycles to assess their suitability for creating robust, reusable supporting devices for radiotherapy. Filaments of PLA, ABS, and ABS composites enriched with 5 wt% and 10 wt% Bi2O3 were extruded, repeatedly recycled through shredding and re-extrusion up to ten times and irradiated to 70 Gy using a 6 MeV photon beam to simulate clinical radiotherapy conditions. In contrast to PLA, ABS demonstrated better recyclability; however, after ten recycling cycles, its tensile strength declined from 25.1 MPa to 20.9 MPa, and its Young’s modulus decreased from 2503.5 MPa to 1410.4 MPa. Incorporation of 5 wt% Bi2O3 into ABS significantly improved recyclability and mechanical retention. After ten recycling rounds, an ABS composite containing 5 wt% Bi2O3 retained tensile strength of 22.2 MPa, modulus of 1553.9 MPa, and strain at break of 14.4%. In contrast, the composite enforced with 10 wt% Bi2O3 showed slightly lower performance, likely due to filler agglomeration. Under irradiation, the ABS–5 wt% Bi2O3 composite exhibited minimal additional degradation, maintaining mechanical integrity superior to other materials. These results indicate that ABS–5 wt% Bi2O3 is a promising, recyclable material for durable, patient-specific devices in radiotherapy, supporting sustainability in medical manufacturing. Full article

The aim of this work was the preparation of ceramic monolithic catalysts for the catalytic oxidation of gaseous mixture of benzene, toluene, ethylbenzene and o-xylene BTEX. The possibility of using zirconium dioxide (ZrO2) as a filament for the fabrication of 3D-printed ceramic monolithic carriers was investigated using fused filament fabrication. A mixed manganese and iron oxide, MnFeOx, was used as the catalytically active layer, which was applied to the monolithic substrate by wet impregnation. The approximate geometric surface area of the obtained carrier was determined to be 53.4 cm2, while the mass of the applied catalytically active layer was 50.3 mg. The activity of the prepared monolithic catalysts for the oxidation of BTEX was tested at different temperatures and space times. The results obtained were compared with those obtained with commercial monolithic catalysts made of ceramic cordierite with different channel dimensions, and with monolithic catalysts prepared by stereolithography. In the last part of the work, a kinetic analysis and the modeling of the monolithic reactor were carried out, comparing the experimental results with the theoretical results obtained with the 1D pseudo-homogeneous and 1D heterogeneous models. Although both models could describe the investigated experimental system very well, the 1D heterogeneous model is preferable, as it takes into account the heterogeneity of the reaction system and therefore provides a more realistic description. Nowadays, Fused Filament Fabrication (FFF) 3D printing offers promising opportunities for the customized manufacturing of ankle–foot orthoses (AFOs) targeted towards rehabilitation purposes. Polypropylene (PP) represents an ideal candidate in orthotic applications due to its light weight and superior mechanical properties, offering an excellent balance between flexibility, chemical resistance, biocompatibility, and long-term durability. However, Additive Manufacturing (AM) of AFOs based on PP remains a major challenge due to its limited bed adhesion and high shrinkage, especially for making large parts such as AFOs. The primary innovation of the present study lies in the optimization of FFF 3D printing parameters for the fabrication of functional, patient-specific orthoses using PP, a material still underutilized in the AM of medical devices. Firstly, a thorough thermomechanical characterization was conducted, allowing the implementation of a (thermo-)elastic material model for the used PP filament. Thereafter, a Taguchi design of experiments (DOE) was established to study the influence of several printing parameters (extrusion temperature, printing speed, layer thickness, infill density, infill pattern, and part orientation) on the mechanical properties of 3D-printed specimens. Three-point bending tests were conducted to evaluate the strength and stiffness of the samples, while additional tensile tests were performed on the 3D-printed orthoses using a home-made innovative device to validate the optimal configurations. The results showed that the maximum flexural modulus of 3D-printed specimens was achieved when the printing speed was around 50 mm/s. The most significant parameter for mechanical performance and reduction in printing time was shown to be infill density, contributing 73.2% to maximum stress and 75.2% to Interlaminar Shear Strength (ILSS). Finally, the applicability of the finite element method (FEM) to simulate the FFF process-induced deflections, part distortion (warpage), and residual stresses in 3D-printed orthoses was investigated using a numerical simulation tool (Digimat-AM®). The combination of Taguchi DOE with Digimat-AM for polypropylene AFOs highlighted that the 90° orientation appeared to be the most suitable configuration, as it minimizes deformation and von Mises stress, ensuring improved quality and robustness of the printed orthoses. The findings from this study contribute by providing a reliable method for printing PP parts with improved mechanical performance, thereby opening new opportunities for its use in medical-grade additive manufacturing. The use of plastic materials in the maritime industry is increasing day by day. Plastics are particularly preferred in watercraft due to their lightweight, resistance to water-related damage (such as mold and wear), optical clarity, and high corrosion resistance. In recent years, plastics produced by 3D printing have gained prominence in applications traditionally dominated by conventional plastic materials. Therefore, producing marine-grade materials—such as acrylonitrile butadiene styrene (ABS), which has long been used in the maritime sector—through 3D printing, and understanding their long-term performance, has become increasingly important. In this study, the mechanical behavior, surface roughness, and color changes of ABS+ materials in three different colors (yellow, green, and blue) and with three different infill ratios (50%, 75%, and 100%) were investigated after a salt spray test. Following the salt spray exposure, tensile and bending tests, hardness measurements, surface roughness analyses, and color measurements were conducted and compared with reference samples. The results were evaluated based on filament color and infill ratio. This study underscores the importance of color selection—along with mechanical strength—when designing 3D-printed materials for long-term use in saltwater environments. Full article
