Tribology of EDM Recast Layers Vis-À-Vis TIG Cladding Coatings: An Experimental Investigation

Tribological performance is critical for the longevity and efficiency of machined components in industries such as aerospace, automotive, and biomedical. This study investigates whether electrical discharge machining recast layers can serve as a cost-effective and time-efficient alternative to conventional tungsten inert gas cladding coatings for enhancing surface properties. The samples were prepared using electrical discharge machining and tungsten inert gas cladding. For electrical discharge machining, various combinations of electrical and non-electrical parameters were applied using Taguchi’s L18 orthogonal array. Similarly, tungsten inert gas cladding coatings were prepared using a suitable combination of current, voltage, powder size, and speed. The samples were characterized using, scanning electron microscopy, optical microscopy, microhardness testing, tribological testing, energy-dispersive X-ray spectroscopy, X-ray diffraction analysis and profilometry. The electrical discharge machining recast layers exhibited superior tribological performance compared to tungsten inert gas cladding coatings. This improvement is attributed to the formation of carbides, such as TiC and Ti6C3.75. The coefficient of friction and specific wear rate were reduced by 11.11% and 1.57%, respectively, while microhardness increased by 10.93%. Abrasive wear was identified as the predominant wear mechanism. This study systematically compares electrical discharge machining recast layers with tungsten inert gas cladding coatings. The findings suggest that optimized electrical discharge machining recast layers can serve as effective coatings, offering cost and time savings. Full article

This article presents the results of the tribological performance of 20MnCr5 (1.7147) tool steel countersamples produced by Direct Metal Laser Sintering (DMLS), as a potential material for inserts or working layers of sheet metal forming tools. Tribological tests were performed using a roller-block tribotester. The samples were sheet metals made of materials with significantly different properties: Inconel 625, titanium-stabilised stainless steel 321, EN AW-6061 T0 aluminium alloy, and pure copper. The samples and countersamples were analysed in terms of their wear resistance, coefficient of friction (COF), changes in friction force during testing, and surface morphology after tribological contact under dry friction conditions. The tests were performed on DMLSed countersamples in the as-received state. The largest gain of countersample mass was observed for the 20MnCr5/EN AW-6061 T0 friction pair. The sample mass loss in this combination was also the largest, amounting to 19.96% of the initial mass. On the other hand, in the 20MnCr5/Inconel 625 friction pair, no significant changes in the mass of materials were recorded. For the Inconel 625 sample, a mass loss of 0.04% was observed. The basic wear mechanism of the samples was identified as abrasive wear. The highest friction forces were observed in the 20MnCr5/Cu friction pair (COF = 0.913) and 20MnCr5/EN AW-6061 T0 friction pair (COF = 1.234). The other two samples (Inconel 625, 321 steel) showed a very stable value of the friction force during the roller-block test resulting in a COF between 0.194 and 0.213. Based on the changes in friction force, COFs, and mass changes in friction pair components during wear tests, it can be concluded that potential tools in the form of inserts or working layers manufactured using 3D printing technology, the DMLS method, without additional surface treatment can be successfully used for forming sheets of 321 steel and Inconel 625. This study investigates the wear performance of 20CrMnTi steel, a commonly used material for spiral bevel gears, after heat treatment, with a focus on the microstructural evolution and wear behavior in both the surface and gradient direction of the carburized layer. The results show that the microstructure composition in the gradient direction of the carburized layer gradually transitions from martensite and residual austenite to a martensite–bainite mixed structure, and eventually transforms to fully bainitic in the matrix. With the extension of carburizing time, both the effective carburized layer depth and the hardened layer depth significantly increase. Wear track morphology analysis reveals that the wear track depth gradually becomes shallower and narrower, and the wear rate increases significantly with increasing load. However, the friction coefficient shows little sensitivity to changes in carburizing time and load. Further investigations show that as the carburized layer depth increases, the carbon concentration and hardness of the samples gradually decrease, resulting in an increase in the average wear rate and a progressive worsening of wear severity. After the wear tests, different depths of plowing grooves, spalling, and fish-scale-like features were observed in the wear regions. Additionally, with the increase in load and carburized layer depth, both the width and depth of the wear tracks significantly increased. The research results provide a theoretical basis for optimizing the surface carburizing process of 20CrMnTi steel and improving its wear resistance. Full article

The traction behavior in cryogenic solid-lubricated ball bearings (CSLBBs) used in liquid rocket engines (LREs) affects not only the dynamic response of the bearing but also the lubricity and wear characteristics of the solid lubrication coating. The traction coefficient between the ball and raceway depends on factors such as contact material, relative sliding velocity, and contact pressure. However, existing traction curve models for CSLBBs typically consider only one or two of these factors, limiting the accuracy and applicability of theoretical predictions. In this study, a novel traction model for CSLBBs is proposed, which incorporates the combined effects of contact material, relative sliding velocity, and contact pressure. Based on this model, a tribo-dynamic framework is developed to investigate the tribological and dynamic behavior of CSLBBs. The model is validated through both theoretical analysis and experimental data. Results show that the inclusion of solid lubricant effects significantly alters the relative sliding and frictional forces between the rolling elements and the raceway. These changes in turn influence the impact dynamics between the rolling elements and the cage, leading to notable variations in the bearing’s vibrational response. The findings may offer valuable insights for the wear resistance and vibration reduction design of CSLBBs. Full article

Although cemented carbides have been manufactured by the powder metallurgy (P/M) technology for over a century now, systematic developmental efforts are still underway. In the present study, tool life improvements in metal grooving applications are the key objective. Four PVD-coated cemented carbides compositions, dedicated to groove steel, stainless steel, cast iron, and aluminium alloys, have been newly designed, along with their manufacturing conditions. Physical, mechanical and chemical characteristics—such as sintered density, modulus of elasticity, hardness, fracture toughness, WC grain size, and the chemical composition of the substrate material, as well as the chemical composition, microhardness, structure, and thickness of the coatings—have been studied. A series of grooving tests have also been conducted to assess whether modifications to the thus far marketed tool materials, tool geometries, and coatings can improve cutting performance. In order to compare the laboratory and application properties of the investigated materials with currently produced by reputable companies, commercial inserts have also been tested. The experimental results obtained indicate that the newly developed grooving inserts exhibit excellent microstructural characteristics, high hardness, fracture toughness, and wear resistance and that they show slightly longer tool life compared to the commercial ones. Enhancing the wear resistance of structural steels used in demanding industrial applications is critical for extending components’ lifespan and ensuring mechanical reliability. In this study, we investigated the influence of flux-cored arc welding (FCAW) hardfacing on the tensile behavior of S355MC steel. Protective Fe-Cr-C alloy layers were deposited in one and two successive passes using automated FCAW, followed by tensile testing of specimens oriented at varying angles relative to the weld bead direction. The methodology integrated 3D scanning and digital image correlation to accurately capture geometric and deformation parameters. The experimental results revealed a consistent reduction in tensile strength and ductility in all the welded configurations compared to the base material. The application of the second weld layer further intensified this effect, while specimen orientation influenced the degree of mechanical degradation. Microstructural analysis confirmed carbide refinement and good adhesion, but also identified welding-induced defects and residual stresses as factors that contributed to performance loss. The findings highlight a clear trade-off between improved surface wear resistance and compromised structural properties, underscoring the importance of process optimization. Strategic selection of welding parameters and bead orientation is essential to balance functional durability with mechanical integrity in industrial applications. Full article

Divinylisoprene rubber, a copolymer of butadiene and isoprene, is used as raw material for rubber technical products, combining isoprene rubber’s elasticity and butadiene rubber’s wear resistance. These properties depend quantitatively on the copolymer composition, which depends on the kinetics of its synthesis. This work aims to theoretically describe how the monomer mixture composition in the butadiene–isoprene copolymerization affects the activity of the TiCl4-Al(i-C4H9)3 catalytic system (expressed by active sites concentration) via kinetic modeling. This enables development of a reliable kinetic model for divinylisoprene rubber synthesis, predicting reaction rate, molecular weight, and composition, applicable to reactor design and process intensification. Active sites concentrations were calculated from experimental copolymerization rates and known chain propagation constants for various monomer compositions. Kinetic equations for active sites formation were based on mass-action law and Langmuir monomolecular adsorption theory. An analytical equation relating active sites concentration to monomer composition was derived, analyzed, and optimized with experimental data. The results show that monomer composition’s influence on active sites concentration is well described by a two-step kinetic model (physical adsorption followed by Ti–C bond formation), accounting for competitive adsorption: isoprene adsorbs more readily, while butadiene forms more stable active sites. In recent years, significant attention has been directed toward the development of coating materials capable of tailoring surface properties for various functional applications. Transition metal nitrides, in particular, have garnered interest due to their superior physical and chemical properties, including high hardness, excellent wear resistance, and strong corrosion resistance. In this study, a fabrication process for CrN-based thin films was developed by combining reactive direct current magnetron sputtering (dcMS) with post-deposition annealing in air. CrN coatings were deposited by reactive dcMS using different argon-nitrogen (Ar:N2) gas ratios (4:1, 3:1, 2:1, and 1:1), followed by annealing at 550 °C for 1.5 h in ambient air. XRD and EDS analysis revealed that this treatment results in the formation of a composite phase comprising CrN and Cr2O3. The resulting coating exhibited favorable mechanical and tribological properties, including a maximum hardness of 12 GPa, a low wear coefficient of 0.254 and a specific wear rate of 7.05 × 10−6 mm3/N·m, making it a strong candidate for advanced protective coating applications. One of the most important challenges the tire industry faces is becoming carbon-neutral and using 100% sustainable materials by 2050. Utilizing materials from renewable sources and recycled substances is a key aspect of achieving this goal. Petroleum-based oils, such as Treated Distillate Aromatic Extract (TDAE), are frequently used in rubber compounds, and a promising strategy to enhance sustainability is to use bio-based plasticizer alternatives. However, research has shown that the replacement of TDAE oil with bio-based oils or resins can significantly alter the glass transition temperature (Tg) of the final compound, influencing the tire properties. In this study, the theory was proposed that using a plasticizer blend, comprising oil and resin, in a rubber compound would result in similar Tg values as the reference compound containing TDAE. To test this, the cycloaliphatic di-ester oil Hexamoll DINCH, which can be made out of bio-based feedstock by the BioMass Balance approach, was selected and blended with the cycloaliphatic hydrocarbon resin Escorez 5300. Various oil-to-resin ratios were investigated, and a linear increase in the Tg of the vulcanizate was obtained when increasing the resin content and decreasing the oil content. Additionally, a 50/50 blend, consisting of 18.75 phr Hexamoll DINCH and 18.75 phr Escorez 5300, resulted in the same Tg of −19 °C as a compound containing 37.5 phr TDAE. Furthermore, this blend resulted in similar curing characteristics and cured Payne effect as the reference with TDAE. Moreover, a similar rolling resistance indicator (tan δ at 60 °C = 0.115), a slight deterioration in wear resistance (ARI = 83%), but an improvement in the stress–strain behavior (M300 = 9.18 ± 0.20 MPa and Ts = 16.3 ± 0.6 MPa) and wet grip indicator (tan δ at 0 °C = 0.427) were observed. The results in this work show the potential of finding a balance between optimal performance and sustainability by using plasticizer blends. Full article

Aluminum matrix composites provide an ideal solution for lightweight brake disks, but conventional casting processes are prone to crack initiation due to inhomogeneous reinforcement dispersion, gas porosity, and inadequate toughness. To break the conventional trade-off between high wear resistance and low toughness of brake disks, this study fabricated a bimetallic structure of SiCp/Al–Fe–V–Si aluminum matrix composite and cast ZL101 alloy using friction stir lap welding (FSLW). Then, the microstructural evolution, mechanical properties, and tribological behavior of the FSLW joints were studied by XRD, SEM, TEM, tensile testing, and tribological tests. The results showed that the FSLW process homogenized the distribution of SiC particle reinforcements in the SiCp/Al–Fe–V–Si composites. The Al12(Fe,V)3Si heat-resistant phase was not decomposed or coarsened, and the mechanical properties were maintained. The FSLW process refined the grains of the ZL101 aluminum alloy through recrystallization and fragmented eutectic silicon, improving elongation to 22%. A metallurgical bond formed at the joint interface. Tensile fracture occurred within the ZL101 matrix, demonstrating that the interfacial bond strength exceeded the alloy’s load-bearing capacity. In addition, the composites exhibited significantly enhanced wear resistance after FSLW, with their wear rate reduced by approximately 40% compared to the as-received materials, which was attributed to the homogenized SiC particle distribution and the activation of an oxidative wear mechanism. Graphene oxide (GO), a derivative of graphene, has attracted significant attention in tribological applications due to its unique structural, mechanical, and chemical properties. This review highlights the influence of GO and its composites on friction and wear performance across various engineering systems. The paper explores GO’s key properties, such as its high surface area, layered morphology, and abundant functional groups. These features contribute to reduced shear resistance, tribofilm formation, and improved load-bearing capacity. A detailed analysis of GO-based composites, including polymer, metal, and ceramic matrices, reveals those small additions of GO (typically 0.1–2 wt%) result in substantial reductions in coefficient of friction and wear rate, with improvements ranging between 30–70%, depending on the application. The tribological mechanisms, including self-lubrication, dispersion, thermal stability, and interface interactions, are discussed to provide insights into performance enhancement. Furthermore, the effects of electrochemical environment, functional group modifications, and external loading conditions on GO’s tribological behavior are examined. Despite these advantages, challenges such as scalability, agglomeration, and material compatibility persist. Overall, the paper demonstrates that GO is a promising additive for advanced tribological systems, while also identifying key limitations and future research directions. Full article

This study presents the structural and compositional characterisation of a newly developed Ti55Al27Mo13 alloy synthesised via aluminothermic reaction. The alloy was designed to overcome the limitations of conventional processing routes for high–melting–point elements such as Ti and Mo, enabling the formation of a complex, multi–phase microstructure in a single high–temperature step. The aim was to develop and characterise a material with microstructural features expected to enhance wear resistance, oxidation behaviour, and thermal stability in future applications. The alloy is intended as a precursor for composite nanopowders and surface coatings applied to aluminium–, magnesium–, and iron–based substrates subjected to mechanical and thermal loading. Elemental analysis (XRF, EDS) confirmed the presence of Ti, Al, Mo, and minor elements such as Si, Fe, and C. Microstructural investigations using laser confocal and scanning electron microscopy revealed a heterogeneous structure comprising solid solutions, eutectic regions, and dispersed oxide and carbide phases. Notably, the alloy exhibits high hardness values, reaching >2400 HV in Al2O3 regions and ~1300 HV in Mo– and Si–enriched solid solutions. These results suggest the material’s substantial potential for protective surface engineering. Further tribological, thermal, and corrosion testing, conducted with meticulous attention to detail, will follow to validate its functional performance in target applications. Full article

To address the wear life prediction challenge of Guide Cones in passive compliant connectors under dynamic loads within specialized equipment, this study proposes a dynamic wear modeling and life assessment method based on the improved Archard model. Through integrated theoretical modeling, finite element simulation, and experimental validation, we establish a bidirectional coupling framework analyzing dynamic contact mechanics and wear evolution. By developing phased contact state identification criteria and geometric constraints, a transient load calculation model is established, revealing dynamic load characteristics with peak contact forces reaching 206.34 N. A dynamic contact stress integration algorithm is proposed by combining Archard’s theory with ABAQUS finite element simulation and ALE adaptive meshing technology, enabling real-time iterative updates of wear morphology and contact stress. This approach constructs an exponential model correlating cumulative wear depth with docking cycles (R2 = 0.997). Prototype experiments demonstrate a mean absolute percentage error (MAPE) of 14.6% between simulated and measured wear depths, confirming model validity. With a critical wear threshold of 0.8 mm, the predicted service life reaches 45,270 cycles, meeting 50-year operational requirements (safety margin: 50.9%). This research provides theoretical frameworks and engineering guidelines for wear-resistant design, material selection, and life evaluation in high-reliability automatic docking systems. Full article

Effect of B Element Doping on High-Temperature Tribological Properties of WS2-Based Composite Coatings

WS2 coating, as a solid lubricating material, plays a significant role in the lubrication of rotating components in spacecraft. During the launch process, however, spacecraft are exposed to high-temperature and humid atmospheric environments, which can lead to oxidative failure in the coating, thereby limiting its engineering applications. By doping with B elements, B/WS2 was successfully prepared as a composite coating. The results demonstrate that the fabricated coating exhibits excellent high-temperature tribological performance in atmospheric environments. The mechanism through which B doping improves the high-temperature friction and wear properties of the WS2 composite coating was revealed through high-temperature friction and wear tests. With the incorporation of B elements, the average friction coefficient of the coating was 0.071, and the wear rate was 7.63 × 10−7 mm3·N−1·m−1, with the wear mechanisms identified as abrasive wear and spalling. Due to high-temperature oxidation, thermal decomposition effects, and the formation of WB4 during sputtering, the wear resistance and anti-plastic deformation capability of the coating were further improved. Compared to room-temperature test conditions, the B/WS2 composite coating at different high temperatures exhibited superior friction coefficients and wear rates. Notably, at 150 °C, the average friction coefficient was as low as 0.015, and the wear forms were abrasive wear and adhesive wear. Full article

The disposal of agro-industrial waste is a pressing environmental issue. At the same time, due to the high silica content in specific agricultural residues, their processed products can be utilised in various industrial sectors as substitutes for commercial materials. This study investigates the key technological, physico-mechanical, and viscoelastic properties of industrial elastomeric compounds based on synthetic styrene–butadiene rubber, intended for the tread of summer passenger car tyres, when replacing the commercially used highly reinforcing silica filler (SF), Extrasil 150VD brand (white carbon black), with a carbon–silica filler (CSF). The CSF is produced by carbonising a finely ground mixture of rice production waste (rice husks and stems) in a pyrolysis furnace at 550–600 °C without oxygen. It was found that replacing 20 wt.pts. of silica filler with CSF in industrial tread formulations improves processing parameters (Mooney viscosity increases by up to 5.3%, optimal vulcanisation time by up to 9.2%), resistance to plastic deformation (by up to 7.7%), and tackiness of the rubber compounds (by 31.3–34.4%). Viscoelastic properties also improved: the loss modulus and mechanical loss tangent decreased by up to 24.0% and 14.3%, respectively; the rebound elasticity increased by up to 6.3% and fatigue resistance by up to 2.7 thousand cycles; and the internal temperature of samples decreased by 7 °C. However, a decrease in tensile strength (by 10.7–27.0%) and an increase in wear rate (up to 43.3% before and up to 22.5% after thermal ageing) were observed. Nevertheless, the overall results of this study indicate that the CSF derived from the carbonisation of rice production waste—containing both silica and carbon components—can effectively be used as a partial replacement for the commercially utilised reinforcing silica filler in the production of tread rubber for summer passenger car tyres.
