This study aimed to develop experimental filler-reinforced resin composites for vat-photopolymerization 3D printing and to evaluate the effects of filler addition on their mechanical, physicochemical, and bonding properties for dental restorative applications. Silanized nano- and/or micro-fillers were incorporated into acrylic resin monomers to formulate photocurable resins suitable for vat-photopolymerization. The rheological behavior of these liquid-state resins was assessed through viscosity measurements. Printed resin composites were fabricated and characterized for mechanical properties—including flexural strength, flexural modulus, and Vickers hardness—both before and after 8 weeks of water immersion. Physicochemical properties, such as water sorption, water solubility, and degree of conversion, were also evaluated. Additionally, shear bond strength to a resin-based luting agent was measured before and after artificial aging via thermocycling. A commercial dental CAD-CAM resin composite served as a reference material. Filler incorporation significantly improved the mechanical properties of the printed composites. The highest performance was observed in the composite containing 60 wt% micro-fillers, with a flexural strength of 168 ± 10 MPa, flexural modulus of 6.3 ± 0.4 GPa, and Vickers hardness of 63 ± 1 VHN, while the commercial CAD-CAM composite showed values of 152 ± 8 MPa, 7.9 ± 0.3 GPa, and 66 ± 2 VHN, respectively. Filler addition did not adversely affect the degree of conversion, although the relatively low conversion led to the elution of unpolymerized monomers and increased water solubility. The shear bond strength of the optimal printed composite remained stable after aging without silanization, demonstrating superior bonding performance compared with the CAD-CAM composite. These findings suggest that the developed 3D-printed resin composite is a promising candidate for dental restorative materials. Full article

Photocuring, including photopolymerization and photocrosslinking, has emerged as a transformative manufacturing paradigm that enables the precise, rapid, and customizable fabrication of advanced battery components. This review first introduces the principles of photocuring and vat photopolymerization and their unique advantages of high process efficiency, non-contact fabrication, ambient-temperature processing, and robust interlayer bonding. It then systematically summarizes photocured battery components, involving electrolytes, membranes, anodes, and cathodes, highlighting their design strategies. This review examines the impact of photocured materials on the battery’s properties, such as its conductivity, lithium-ion transference number, and mechanical strength, while examining how vat-photopolymerization-derived 3D architectures optimize ion transport and electrode–electrolyte integration. Finally, it discusses current challenges and future directions for photocuring-based battery manufacturing, emphasizing the need for specialized energy storage resins and scalable processes to bridge lab-scale innovations with industrial applications. The growing demand for sustainable materials with tunable thermal and structural properties has driven the development of composites reinforced with natural fibers in additive manufacturing (AM) technologies. This study investigates the thermal and chemical behavior of polymer composites produced via Digital Light Processing (DLP), an AM technique based on vat photopolymerization that stands out for its high resolution, dimensional control, and superior speed compared to methods such as FDM and SLA. Samples were manufactured with a UV-curable acrylate resin reinforced with jute fibers (Corchorus capsularis) in mass fractions of 0%, 2%, 2.5%, and 3% in solid geometries (CS-). TGA indicated a 4% reduction in the initial degradation temperature with increasing fiber content, from 326.3 °C (CS-0) to 313.2 °C (CS-3.0). TMA revealed a reduction of up to 19% in the coefficients of thermal expansion, indicating greater dimensional stability. The DMA indicated a 16.9% decrease in the storage modulus with 3% fibers, evidencing changes in the viscoelastic response. FTIR detected additional bands at 3340 cm−1 and 1030 cm−1, related to O–H and polysaccharides, confirming a fiber–matrix chemical interaction. These results demonstrate the potential of jute as a sustainable reinforcement in photopolymerizable resins, paving the way for ecological and functional applications in 3D-printed composites. Integrating three-dimensional printing (3DP) in healthcare has modernized medical diagnostics and therapies by presenting various accurate, efficient, and patient-specific tailored solutions. This review critically examines the integration of 3DP in the development of miniaturized devices specifically tailored for point-of-care testing (PoCT) applications in healthcare. Focusing on progressive additive manufacturing techniques, such as material extrusion, vat photopolymerization, and powder bed fusion, the review classifies and evaluates their contributions toward designing compact, portable, and patient-specific diagnostic devices. Unlike previous reviews that treat 3DP or PoCT generically, this work uniquely bridges the technical innovations of 3DP with clinical applications by analyzing wearable sensors, biosensors, lab-on-chip systems, and microfluidic platforms. It highlights recent case studies, performance metrics, and the role of 3DP in enhancing diagnostic speed, accessibility, and personalization. The review also explores challenges such as material standardization and regulatory hurdles while outlining future directions involving artificial intelligence (AI), the Internet of Things (IoT), and multifunctional integration. This focused assessment establishes 3DP as a transformative force in decentralized and precision healthcare. Full article

The present study evaluates the viability of fabricating unmanned aerial vehicle (UAV) propellers using fused filament fabrication (FFF), with an emphasis on low-cost, desktop-scale production. The study’s backdrop is the recent adoption of UAVs and advancements in additive manufacturing. While the scope targets accessibility for individual and small-scale users, the results have broader implications for scalable UAV propulsion systems. The research was conducted within an experimental UAV development framework aimed at optimizing propeller performance through strategic material selection, geometrical design optimization, and additive manufacturing processes. Six propeller variants were manufactured using widely available thermoplastic polymers, including polyethylene terephthalate glycol-modified (PETG) and thermoplastic polyurethane (TPU), as well as photopolymer-based propellers fabricated using vat photopolymerization, also known as digital light processing (DLP). Mechanical and aerodynamic characterizations were performed to assess the structural integrity, flexibility, and performance of each material under dynamic conditions. Two blade configurations, a toroidal propeller with anticipated aerodynamic advantages and a conventional tri-blade propeller (Gemfan 51466-3)—were comparatively analyzed. The primary contribution of this work is the systematic evaluation of performance metrics such as thrust generation, acoustic signature, mechanical strength, and thermal stress imposed on the electrical motor, thereby establishing a benchmark for polymer-based propeller fabrication via additive manufacturing. The findings underscore the potential of polymeric materials and layer-based manufacturing techniques in advancing the design and production of UAV propulsion components. Full article

Alumina is a polycrystalline oxide ceramic with different structures. Currently, α-alumina with a hexagonal close-packed stacking structure is mainly used for a variety of industrial applications. Alumina-based ceramics and composites have been widely used in various fields due to their excellent hardness, strength, creep resistance and good biocompatibility. However, it is difficult for Al2O3 ceramic components based on traditional preparation methods to meet the increasing industrial requirements, especially for applications such as precise multi-walled complex structures. Al2O3 ceramic additive manufacturing by vat photopolymerization 3D printing stands out owing to its ability to produce complex structures and tailored shaping accuracy/properties. The vat photopolymerization 3D printing of Al2O3 ceramics requires multiple steps including slurry preparation, photopolymerization shaping, debinding and sintering. Therefore, many efforts mainly focus on the strategies of optimizing the ceramic slurry formulation and the debinding/sintering process. This paper provides a scoping review to present optimization strategies for the above aspects of vat photopolymerization 3D printing, which creates a strong reference for researchers to improve the accuracy and properties of alumina parts. Finally, this review also states the main applications of Al2O3 ceramic components based on vat photopolymerization, and highlights the opportunities and challenges associated with this technology in the future. It is beneficial to understanding the future trends and policy directions of advanced manufacturing industry. Full article

This study evaluates the manufacturing accuracy of Merlon fracture models produced using two vat-photopolymerization-based three-dimensional (3D) printers: digital light processing (DLP) and liquid-crystal display (LCD). The Merlon fracture model is used to assess dimensional precision and machining accuracy. The root mean square (RMS) values, wall and bottom thicknesses, and field-emission scanning electron microscopy images are analyzed. The DLP-based printers exhibit lower RMS values and superior accuracy compared with LCD-based printing and subtractive milling. Polymer-based slurries for permanent dental applications exhibit better dimensional stability than those for temporary restorations. This study also highlights the significant impact of postprocessing and cleaning procedures on the final model accuracy. These findings suggest that optimizing the postprocessing parameters is crucial for enhancing the precision of 3D-printed dental restorations. The Merlon fracture model is a viable method for evaluating additive manufacturing accuracy, contributing to the improved clinical application of vat photopolymerization in dental prosthetics. Understanding the mechanical properties of three-dimensional (3D)-printed ceramics while keeping the parts intact is crucial for advancing their application in high-performance and biocompatible fields, such as biomedical and aerospace engineering. This study uses non-destructive nanoindentation techniques to investigate the mechanical performance of 3D-printed zirconia across pre-conditioned and sintered states. Vat photopolymerization-based additive manufacturing (AM) was employed to fabricate zirconia samples. The structural and mechanical properties of the printed zirconia samples were explored, focusing on hardness and elastic modulus variations influenced by printing orientation and post-processing conditions. Nanoindentation data, analyzed using the Oliver and Pharr method, provided insights into the elastic and plastic responses of the material, showing the highest hardness and elastic modulus in the 0° print orientation. The microstructural analysis, conducted via scanning electron microscopy (SEM), illustrated notable changes in grain size and porosity, emphasizing the influencing of the printing orientation and thermal treatment on material properties. This research uniquely investigates zirconia’s mechanical evolution at the nanoscale across different processing stages—pre-conditioned and sintered—using nanoindentation. Unlike prior studies, which have focused on bulk mechanical properties post-sintering, this work elucidates how nano-mechanical behavior develops throughout additive manufacturing, bridging critical knowledge gaps in material performance optimization. Three-dimensional (3D) printing represents a pivotal technological advancement in dental prosthetics, fundamentally transforming the fabrication of provisional crowns and bridges through innovative vat photopolymerization methodologies, specifically stereolithography (SLA) and digital light processing (DLP). This comprehensive scholarly review critically examines the technological landscape of 3D-printed resin-based dental provisional crowns and bridges, systematically analyzing their material performance, clinical applications, and prospective developmental trajectories. Empirical investigations demonstrate that these advanced restorations exhibit remarkable mechanical characteristics, including flexural strength ranging from 60 to 90 MPa and fracture resistance of 1000–1200 N, consistently matching or surpassing traditional manufacturing techniques. The digital workflow introduces substantial procedural innovations, dramatically reducing fabrication time while simultaneously achieving superior marginal adaptation and internal architectural precision. Despite these significant technological advancements, critical challenges persist, encompassing material durability limitations, interlayer bonding strength inconsistencies, and the current paucity of longitudinal clinical evidence. Contemporary research initiatives are strategically focused on optimizing resin formulations through strategic filler incorporation, enhancing post-processing protocols, and addressing fundamental limitations in color stability and water sorption characteristics. Ultimately, this scholarly review aims to provide comprehensive insights that will inform evidence-based clinical practices and delineate future research trajectories in the dynamically evolving domain of digital dentistry, with the paramount objective of advancing patient outcomes through technological innovation and precision-driven methodological approaches. Additive manufacturing (AM), especially vat photopolymerization processes such as digital light processing (DLP), enables the production of highly detailed and complex geometries with precise material structure control. In this study, the influence of internal structure on the mechanical properties of PLA resin specimens produced using a DLP 3D printer is investigated. Two designs were analyzed: a fully solid structure and a shell with a Voronoi pattern. Tensile and bending tests revealed that solid specimens exhibited higher strength, while Voronoi structures performed better under bending loading despite lower load-bearing capacity due to their porosity ratio. The developed numerical model, analyzed through different numerical simulations using the Ansys 2025R01 Software package and validated by experimental results, showed a strong correlation between experimental and numerical results that confirmed the reliability of the developed models for preliminary design verification. These models hold significant potential for the design of mechanical and biomedical components, including orthopedic immobilization devices. Microscopic analysis revealed brittle fracture in solid specimens with striations and bubble-shaped irregularities, while Voronoi specimens exhibited fragmented surfaces with clean, brittle failure along structural voids. Based on the results obtained, this research demonstrates how additive manufacturing enables the optimization of mechanical properties and material efficiency through precise control of internal structures. In the future, validated numerical models can be used to check the preliminary designs of different components, which will significantly reduce development costs. Full article

Si3N4 ceramics and composites stand out for their exceptional mechanical and thermal properties. Compared with conventional ceramic forming processes, 3D printing via vat photopolymerization not only ensures high geometric precision but also improves the forming efficiency and strength of green body. Nevertheless, the grayish appearance of Si3N4 and its relatively high refractive index can adversely affect the photocuring behavior in ceramic slurries. The primary objectives focus on enhancing the curing performance and rheological properties of slurries, minimizing defects during post-processing, and improving the relative density and mechanical properties of Si3N4 ceramics. Key advancements include slurry optimization via refractive index matching, biomodal particle gradation and surface modification, while the integration of whisker/fiber additions or polymer-derived ceramic strategies enhances mechanical properties. In addition, controlling the atmosphere and heating rate of the post-processing innovations can achieve a relative density of more than 95%. This paper introduces the mechanisms of vat photopolymerization and then summarizes the strategies for improving Si3N4 ceramic slurries as well as controlling the printing and debinding/sintering processes. It further highlights the ways in which different approaches can be used to enhance the properties of Si3N4 slurries and ceramic parts. Finally, applications of Si3N4 ceramics and composites via vat photopolymerization in various fields such as aviation, aerospace, energy, electronics, chemical processes, and biomedical implants are also presented to point out future opportunities and challenges. This study analyzed the use of cork-derived biochar, obtained through pyrolysis, as a more sustainable additive than traditional carbon materials. In addition, the present study explored its application in a polymer matrix through additive manufacturing via stereolithography. To the best of our knowledge, this approach has not been reported in scientific literature. The cork biochar retained the morphology of the original cork and integrated well into the photocurable polymer, as demonstrated by scanning electron microscopy. This integration can contribute to the formation of internal networks within the material, potentially modifying some of its properties. At specific low percentages, cork biochar enhanced both the electrical conductivity and mechanical properties of photocurable polymers. Notably, the required biochar concentrations were minimal, facilitating its incorporation into the photopolymer matrix. Additionally, the thermal stability of the material slightly improved at certain percentages but remained comparable to that of the original polymer in all cases. These findings highlight the potential of cork biochar as a sustainable additive for advanced polymer composites. Full article

This study aimed to evaluate the effect of pixel offset adjustments in digital light processing (DLP) three-dimensional (3D) printing on the marginal and internal fit and surface trueness of zirconia crowns. Zirconia crowns were designed using dental computer-aided design software (Dentbird; Imagoworks) and fabricated with a vat photopolymerization DLP 3D printer (TD6+; 3D Controls) under three pixel offset conditions (−1, 0, and 1). Pixel offset refers to the controlled modification of the outermost pixels in the XY plane during printing to compensate for potential dimensional inaccuracies. The marginal and internal fit was assessed using a triple-scan protocol and quantified using root mean square (RMS) values. Surface trueness was evaluated by measuring RMS, positive and negative errors between the designed and fabricated crowns. Statistical analyses included one-way ANOVA and Pearson correlation analysis (α = 0.05). The Pixel offset had a significant effect on fit accuracy and surface trueness (p < 0.05). Higher pixel offsets increased marginal discrepancies (p = 0.004), with the marginal gap exceeding 120 µm at a pixel offset of 1 (114.5 ± 14.6 µm), while a pixel offset of −1 (85.5 ± 18.6 µm) remained within acceptable limits (p = 0.003). Surface trueness worsened with increasing pixel offset, showing greater positive errors (p < 0.001). Optimizing pixel offset in DLP 3D printing is crucial to ensuring clinically acceptable zirconia crowns. Improper settings may increase marginal discrepancies and surface errors, compromising restoration accuracy. Full article

Vat Photopolymerization of CeO2-Incorporated Hydrogel Scaffolds with Antimicrobial Efficacy

We herein demonstrate the utility of gelatin methacryloyl (GelMA)/poly(ethylene glycol) diacrylate (PEGDA)–cerium oxide (CeO2) hydrogel inks for manufacturing hydrogel scaffolds with antimicrobial efficacy by vat photopolymerization. For uniform blending with GelMA/PEGDA hydrogels, CeO2 nanoparticles with a round shape were synthesized by the precipitation method coupled with calculation at 600 °C. In addition, they had highly crystalline phases and the desired chemical structures (oxidation states of Ce3+ and Ce4+) required for outstanding antimicrobial efficacy. A range of GelMA/PEGDA-CeO2 hydrogel scaffolds with different CeO2 contents (0% w/v, 0.1% w/v, 0.5% w/v, 1% w/v, and 5% w/v with respect to distilled water content) were manufactured. The photopolymerization behavior, mechanical properties, and biological properties (swelling and biodegradation behaviors) of hydrogel scaffolds were characterized to optimize the CeO2 content. GelMA/PEGDA-CeO2 hydrogel scaffolds produced with the highest CeO2 content (5% w/v) showed reasonable mechanical properties (compressive strength = 0.56 ± 0.09 MPa and compressive modulus = 0.19 ± 0.03 MPa), a high swelling ratio (1063.3 ± 10.9%), and the desired biodegradation rate (remaining weight after 28 days = 39.6 ± 2.3%). Furthermore, they showed outstanding antimicrobial efficacy (the number of colony-forming units = 76 ± 44.6 (×103)). In addition, macroporous GelMA/PEGDA-CeO2 hydrogel scaffolds with tightly controlled porous structures could be manufactured by vat photopolymerization. Full article

Vat photopolymerization (VPP) is an additive manufacturing method that requires the design of photocurable resins to act as feedstock and binder for the printing of parts, both monolithic and composite. The design of a suitable photoresin is costly and time-consuming. The development of one formulation requires the consumption of kilograms of costly materials, weeks of printing and performance testing, as well as the need to have developers with the expertise and knowledge of the materials used, making the development process cost thousands. This paper presents a new characterization methodology for acrylates that allows for the computerization of the photoresin formulation development process, reducing the timescale to less than a week. Okoruwa Maximum Saturation Potential (OMSP) is a methodology that uses attenuated total reflection (ATR-FTIR) to study the functional group of acrylates, assigning numerical outputs to characterize monomers, oligomers and formulations, allowing for more precise distinguishment between materials. It utilizes the principles of Gaussian normal distribution for the storage, recall, and computerization of acrylate data and formulation design without the need to database numerous files of spectral data to an average coefficient of determination (R2) of 0.97. The same characterization method can be used to define the potential reactivity of acrylate formulations without knowing the formulation components, something not possible when using properties such as functionality. This allows for modifications to be made to unknown formulations without prior knowledge of their contents. Validation studies were performed to define the boundaries of the operation of OMSP and assess the methodology’s reliability as a characterization tool. OMSP can confidently detect changes caused by the presence of various acrylates made to the photoresin system and distinguish between acrylates of the same viscosity and functionality. OMSP can compare digitally mixed formulations to physically mixed formulations and provides a high degree of accuracy (R2 of 0.9406 to 0.9964), highlighting the future potential for building foundations for artificial intelligence in VPP; the streamlining of photoresin formulation design; and transforming the way acrylates are characterized, selected, and used.
