Parametric changes in the first coordination shell (FCS) of a vitreous metallic Pd42.5Cu30Ni7.5P20 alloy are analysed, aiming to confirm the identification of the glass transition temperature (Tg) via processing of XRD patterns utilising radial and pair distribution functions (RDFs and PDFs) and their evolution with temperature. The Wendt–Abraham empirical criterion of glass transition and its modifications are confirmed in line with previous works, which utilised the kink of the temperature dependences of the minima and maxima of both the PDF and the maxima of the structure factor S(q). Massive fluctuations are, however, identified near the Tg of the derivatives of the minima and maxima of the PDF and maxima of S(q), which adds value to understanding the glass transition in the system as a true second-order-like phase transformation in the non-equilibrium system of atoms. As a new type of alloy system composed of five or more principal components, high-entropy alloys demonstrate outstanding comprehensive performance in the field of friction and wear through the synergistic effects of the high-entropy effect, lattice distortion effect, hysteresis diffusion effect and cocktail effect. This paper systematically reviews the research progress on the friction and wear properties of high-entropy alloys. The mechanisms of metal elements such as Al, Ti, Cu and Nb through solid solution strengthening, second-phase precipitation and oxide film formation were analyzed emphatically. And non-metallic elements such as C, Si, and B form and strengthen the regulation laws of their tribological properties. The influence of working conditions, such as high temperature, ocean, and hydrogen peroxide on the friction and wear behavior of high-entropy alloys by altering the wear mechanism, was discussed. The influence of test conditions such as load, sliding velocity and friction pair matching on its friction coefficient and wear rate was expounded. It is pointed out that high-entropy alloys have significant application potential in key friction components, providing reference and guidance for the further development and application of high-entropy alloys. Mg-Li-based dissoluble metal is a promising material for preparing dissoluble magnesium alloy wires. However, there are few reports on the development of Mg-Li dissoluble magnesium alloy wires so far. In this paper, the mechanical properties and dissoluble properties of as-drawn and annealed LA141-0.5Cu wires were investigated in detail. It was found that the tensile strength of the LA141-0.5Cu wires decreased from 160 MPa to 127 MPa and the elongation increased from 17% to 22% after annealing. The difference in corrosion rates (93 °C/3% KCl solution) between the as-drawn wires and annealed wires is not significant, with values of 5.1 mg·cm−2·h−1 and 4.5 mg·cm−2·h−1, respectively. This can be explained as follows: after annealing, the number of dislocations in the wire decreases, the strength decreases, and the plasticity increases. The reason why the wires have a significant corrosion rate is that there is a large potential difference between the Cu-containing second phase and the magnesium matrix, which forms galvanic corrosion. The decrease in dislocation density after annealing leads to a slight reduction in the corrosion rate of the wires. This work provides a qualified material for fabricating temporary blocking knots for the exploitation of unconventional oil and gas resources. Full article

Al-xSi-35Ge (x = 4, 6, 8, 10, 12, wt.%) filler metals were prepared to vacuum braze 6061 aluminum alloy. The wettability of filler metals was studied. A thermodynamics model of the Al-Si-Ge ternary alloy was established to analyze the mechanism and impact of Si in the microstructure of the brazed joint. The findings indicated that Si addition had a slight effect on the melting point of Al-xSi-35Ge filler metals. Great molten temperature region of fillers was responsible for the loss of Ge during the wetting process, making residual filler metal difficult to melt. The microstructure of the joint was characterized by a multilayer structure that was primarily composed of three zones: two transition regions (Zone I) and a filler residual region (Zone II). There was liquidation of filler metal for Al-Si-35Ge filler metals during brazing, resulting in holes and cracks in joints. Increasing the Si content in fillers could alleviate the liquidation of filler metal, owing to diminishing difference of chemical potential of Ge (μGe) in fillers and 6061 substrates, hindering the diffusion of Ge from filler metal to substrates. Aluminium alloy foams have been widely used due to their excellent strength-to-weight ratio, low density, and outstanding properties such as high energy absorption and effective noise and heat insulation. In this study, aluminium machining chips have been used for foam production as a potential recycling method. The process has involved solution heat treatment followed by artificial ageing. Researchers have been analysing the microhardness of both the foam and the bulk material, as well as examining their microstructures. The maximum microhardness value of the bulk material has been found to be 158 ± 2 HV1 at an ageing temperature of 175 ± 1 °C for 2 ± 0.02 h. For the foams, the highest microhardness of 150 ± 2 HV1 has been achieved after ageing at 150 ± 1 °C for 9 ± 0.02 h. Experimental planning has been carried out using Design Expert software. The optimisation process has identified 150 ± 1 °C for 2 ± 0.02 h as the optimum condition for artificial ageing. Full article

The anode assembly, as a key component in the electrolytic aluminum process, is composed of steel claws and aluminum guide rods. The connection quality between the steel claws and guide rods directly affects the current conduction efficiency, energy consumption, and operational stability of equipment. Achieving high-quality joining between the aluminum alloy and steel has become a key process in the preparation of the anode assembly. To join the guide rods and steel claws, this work uses Cold Metal Transfer (CMT) technology to clad aluminum on the steel surface and employs machine vision to detect surface forming defects in the cladding layer. The influence of different currents on the interfacial microstructure and mechanical properties of aluminum alloy cladding on the steel surface was investigated. The results show that increasing the cladding current leads to an increase in the width of the fusion line and grain size and the formation of layered Fe2Al5 intermetallic compounds (IMCs) at the interface. As the current increases from 90 A to 110 A, the thickness of the Al-Fe IMC layer increases from 1.46 μm to 2.06 μm. When the current reaches 110 A, the thickness of the interfacial brittle phase is the largest, at 2 ± 0.5 μm. The interfacial region where aluminum and steel are fused has the highest hardness, and the tensile strength first increases and then decreases with the current. The highest tensile strength is 120.45 MPa at 100 A. All the fracture surfaces exhibit a brittle fracture. Full article

Primary teeth play a crucial role in a child’s development, particularly in maintaining space for permanent teeth. The premature loss of a primary tooth can lead to orthodontic issues, making the use of space maintainers essential to ensure proper growth and development of permanent teeth. To preserve space, the fabrication of a space maintainer is necessary. Since conventional space maintainers do not restore masticatory function, this study presents an innovative solution for space preservation following the extraction of the first primary molar through the design of the functional space maintainer KOS&MET (Key Orthodontic System and Materials Enhanced Therapy). The space maintainer was designed using the 3Shape Dental Designer 2023 version software tool and manufactured via additive 3D printing, utilizing a metal alloy with high resistance to masticatory forces. The crown is supported by the primary canine, while an intraoral window is created to monitor the eruption of the successor tooth. This design does not interfere with occlusion and enables bilateral chewing. Masticatory performance was assessed using two-color chewing gum, and the results showed improvement after cementing the space maintainer. This innovative approach not only preserves space for permanent teeth but also enhances masticatory function, contributing to the proper growth and development of the jaws and teeth. Full article

Aluminothermic reduction is an alternative processing route for the circular economy because Al is produced electrochemically in the Hall–Héroult process with minimal CO2 emissions if the electricity input is sourced from non-fossil fuel energy sources. This circular processing option attracts increased research attention in the aluminothermic production of manganese and silicon alloys. The Al2O3 product must be recycled through hydrometallurgical processing, with leaching as the first step. Recent work has shown that the NaAlO2 compound is easily leached in water. In this work, a suitable slag formulation is applied in the aluminothermic reduction of manganese ore to form a Na2O-based slag of high Al2O3 solubility to effect good alloy–slag separation. The synergistic effect of carbon and silicon reductants with aluminium is illustrated and compared to the test result with only carbon reductant. The addition of small amounts of carbon reductant to MnO2-containing ore ensures rapid pre-reduction to MnO, facilitating aluminothermic reduction. At 1350 °C, a loosely sintered mass formed when carbon was added alone. The alloy and slag chemical analyses are compared to the thermochemistry predicted phase chemistry. The alloy consists of 66% Mn, 22–28% Fe, 2–9% Si, 0.4–1.4% Al, and 2.2–3.5% C. The higher %Si alloy is formed by adding Si metal. Although the product slag has a higher Al2O3 content (52–55% Al2O3) compared to the target slag (39% Al2O3), the fluidity of the slags appears sufficient for good alloy separation. Full article

Based on experimental data regarding the local distribution of metallic impurities in raw selenium and the composition of its vapor phase, the potential composition of the vapor–droplet suspension that leads to reduced condensate quality due to impurities with low partial vapor pressures relative to selenium, as well as metals with vapor pressures comparable to selenium, has been hypothesized. Due to selenium’s high aggressiveness towards structural materials and based on economic feasibility, the use of low-alloy steel of ordinary quality for the technical design of the distillation process, instead of alloyed steel, has been thermodynamically justified. A method has been developed, and a device to refine selenium has been manufactured, which differs from existing ones by the inertial purification of the vapor phase from droplet suspension. The development is protected by a security document (patent KZ No. 37275). Based on the completed developments, an industrial prototype of such equipment has been designed and implemented in production. Full article

Microstructure and Mechanical Properties of Shoulder-Assisted Heating Friction Plug Welding 6082-T6 Aluminum Alloy Using a Concave Backing Hole

Shoulder-assisted heating friction plug welding (SAH-FPW) experiments were conducted to repair keyhole-like volumetric defects in 6082-T6 aluminum alloy, employing a novel concave backing hole technique on a flat backing plate. This approach yielded well-formed plug welded joints without significant macroscopic defects. Notably, the joints exhibited no thinning on the top surface while forming a reinforcing boss structure within the concave backing hole on the backside, resulting in a slight increase in the overall load-bearing thickness. The introduction of the concave backing hole led to distinct microstructural zones compared to joints welded without it. The resulting joint microstructure comprised five regions: the nugget zone, a recrystallized zone, a shoulder-affected zone, the thermo-mechanically affected zone, and the heat-affected zone. Significantly, this process eliminated the poorly consolidated ‘filling zone’ often associated with conventional plug repairs. The microhardness across the joints was generally slightly higher than that of the base metal (BM), with the concave backing hole technique having minimal influence on overall hardness values or their distribution. However, under identical welding parameters, joints produced using the concave backing hole consistently demonstrated higher tensile strength than those without. The joints displayed pronounced ductile fracture characteristics. A maximum ultimate tensile strength of 278.10 MPa, equivalent to 89.71% of the BM strength, was achieved with an elongation at fracture of 9.02%. Analysis of the grain structure revealed that adjacent grain misorientation angle distributions deviated from a random distribution, indicating dynamic recrystallization. The nugget zone (NZ) possessed a higher fraction of high-angle grain boundaries (HAGBs) compared to the RZ and TMAZ. These findings indicate that during the SAH-FPW process, the use of a concave backing hole ultimately enhances structural integrity and mechanical performance. Full article

Tribological processes in extreme environments pose serious material challenges, requiring coatings that resist both wear and corrosion. This review summarizes recent advances in protective coatings engineered for extreme environments such as high temperatures, chemically aggressive media, and high-pressure and abrasive domains, as well as cryogenic and space applications. A comprehensive overview of promising coating materials is provided, including ceramic-based coatings, metallic and alloy coatings, and polymer and composite systems, as well as nanostructured and multilayered architectures. These materials are deployed using advanced coating technologies such as thermal spraying (plasma spray, high-velocity oxygen fuel (HVOF), and cold spray), chemical and physical vapor deposition (CVD and PVD), electrochemical methods (electrodeposition), additive manufacturing, and in situ coating approaches. Key degradation mechanisms such as adhesive and abrasive wear, oxidation, hot corrosion, stress corrosion cracking, and tribocorrosion are examined with coating performance. The review also explores application-specific needs in aerospace, marine, energy, biomedical, and mining sectors operating in aggressive physiological environments. Emerging trends in the field are highlighted, including self-healing and smart coatings, environmentally friendly coating technologies, functionally graded and nanostructured coatings, and the integration of machine learning in coating design and optimization. Finally, the review addresses broader considerations such as scalability, cost-effectiveness, long-term durability, maintenance requirements, and environmental regulations. This comprehensive analysis aims to synthesize current knowledge while identifying future directions for innovation in protective coatings for extreme environments. Full article

A novel strategy has been developed for extracting value-added resources from iron-lean, high-alumina- and -silica-containing red muds (RMs). With little or no recycling, such RMs are generally destined for waste dumps. Detailed results are presented on the carbothermic reduction of 100% RM (29.3 wt.% Fe2O3, 22.2 wt.% Al2O3, 20.0 wt.% SiO2, 1.2 wt.% CaO, 12.2 wt.% Na2O) and its 2:1 blends with Fe2O3 and red mill scale (MS). Synthetic graphite was used as the reductant. Carbothermic reduction of RM and blends was carried out in a Tamman resistance furnace at 1650 °C for 20 min in an Ar atmosphere. Reduction residues were characterized using scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), elemental mapping and X-ray diffraction (XRD). Small amounts of Fe3Si alloys, alumina, SiC and other oxide-based residuals were detected in the carbothermic residue of 100% RM. A number of large metallic droplets of Fe–Si alloys were observed for RM/Fe2O3 blends; no aluminium was detected in these metallic droplets. A clear segregation of alumina was observed as a separate phase. For the RM/red MS blends, a number of metallic Fe–Si droplets were seen embedded in an alumina matrix in the form of a cermet. This study has shown the regeneration of alumina and the formation of alumina-based cermets, Fe–Si alloys and SiC during carbothermic reduction of RM and its blends. This innovative recycling strategy could be used for extracting value-added resources from iron-lean RMs, thereby enhancing process productivity, cost-effectiveness of alumina regeneration, waste utilization and sustainable developments in the field. The research presented in this paper is based on the need for personalized medical implants, whose serial production is impossible, so the need for production process adjustments is inevitable. Conventional production technologies usually set geometrical limitations and generate a lot of waste material, which leads to great expenses, especially when the material used for production is an expensive Ti alloy. Additive technologies offer the possibility to produce a product almost without waste material and geometrical limitations. Nevertheless, the methods developed for additive production using metal powder are not significantly used in biomedicine because there is insufficient data published regarding the properties of additively produced parts, especially from the fatigue and fracture standpoint. The aim of this research is the experimental determination of fracture mechanics properties of additively produced parts and their comparison with the properties of parts produced by conventional technologies. Drawing is the first production process in the comparison, and the second one is selective laser melting (SLM). The Ti-alloy Ti-6Al-7Nb, used for medical implants, was selected for this research. Experimental testing was performed in order to determine ΔKth fracture mechanics parameters and resistance curves according to ASTM E1820. Test specimen dimensioning and the experiments were carried out according to the respective standards. For the drawn test specimen, the value obtained was ΔKth = 3.84 MPam0.5, and the fracture toughness was Kc = 84 MPam0.5, while for SLM produced test specimens the values were ΔKth = 4.53 MPam0.5, and Kc = 21.9 MPam0.5. Study on the Optimization of Textured Coating Tool Parameters Under Thermal Assisted Process Conditions

As manufacturing demands for challenging-to-machine metallic materials continue to evolve, the performance of cutting tools has emerged as a critical limiting factor. The synergistic application of micro-texture and coating in cutting tools can improve various properties. For the processing of existing micro-texture, because of the fast cooling and heating processing method of laser, there are defects such as remelted layer stacking and micro-cracks on the surface after processing. This study introduces a preheating-assisted technology aimed at optimizing the milling performance of textured coated tools. A milling test platform was established to evaluate the performance of these tools on titanium alloys under thermally assisted conditions. The face-centered cubic response surface methodology, as part of the central composite design (CCD) experimental framework, was employed to investigate the interaction effects of micro-texture preparation parameters and thermal assistance temperature on milling performance. The findings indicate a significant correlation between thermal assistance temperature and tool milling performance, suggesting that an appropriately selected thermal assistance temperature can enhance both the milling efficiency of the tool and the surface quality of the titanium alloy. Utilizing the response surface methodology, a multi-objective optimization of the textured coating tool-preparation process was conducted, resulting in the following optimized parameters: laser power of 45 W, scanning speed of 1576 mm/s, the number of scans was 7, micro-texture spacing of 130 μm, micro-texture diameter of 30 μm, and a heat-assisted temperature of 675.15 K. Finally, the experimental platform of optimization results is built, which proves that the optimization results are accurate and reliable, and provides theoretical basis and technical support for the preparation process of textured coating tools. It is of great significance to realize high-precision and high-quality machining of difficult-to-machine materials such as titanium alloy. Full article
