TiAl alloy offers advantages including low density, high specific strength and stiffness, and excellent high-temperature creep resistance. It is widely used in the aerospace, automotive, and chemical sectors, as well as in other fields. However, at temperatures of 800 °C and above, it forms a porous oxide film predominantly composed of TiO2, which fails to provide adequate protection. Applying high-temperature protective coatings is therefore essential. Oxides demonstrating protective efficacy at elevated temperatures include Al2O3, Cr2O3, and SiO2. The Pilling–Bedworth Ratio (PBR)—defined as the ratio of the volume of the oxide formed to the volume of the metal consumed—serves as a critical criterion for assessing oxide film integrity. A PBR value greater than 1 but less than 2 indicates superior film integrity and enhanced oxidation resistance. Among common oxides, Al2O3 exhibits a PBR value within this optimal range (1−2), rendering aluminum-based compound coatings the most extensively utilized. Aluminum coatings can be applied via methods such as pack cementation, thermal spraying, and hot-dip aluminizing. Pack cementation, being the simplest to operate, is widely employed. In this study, a powder mixture with the composition Al:Al2O3:NH4Cl:CeO2 = 30:66:3:1 was used to aluminize γ-TiAl intermetallic compound specimens via pack cementation at 600 °C for 5 h. Subsequent isothermal oxidation at 900 °C for 20 h yielded an oxidation kinetic curve adhering to the parabolic rate law. This treatment significantly enhanced the high-temperature oxidation resistance of the γ-TiAl intermetallic compound, thereby broadening its potential application scenarios. Full article

Understanding the limitations of cold-formed aluminum alloys in practice applications is essential, particularly due to the risk of substructural changes and a reduction in strength when exposed to elevated temperatures. In this study, the thermal stability of the ultra-fine-grained (UFG) structure formed by equal channel angular pressing (ECAP) at room temperature and the mechanical properties of the AlSi7MgCu0.5 alloy were investigated. Prior to ECAP, the plasticity of the as-cast alloy was enhanced by a heat treatment consisting of solution annealing, quenching, and artificial aging to achieve an overaged state. Four repetitive passes via ECAP route A resulted in the homogenization of eutectic Si particles within the α-solid solution, the formation of ultra-fine grains and/or subgrains with high dislocation density, and a significant improvement in alloy strength due to strain hardening. The main objective of this work was to assess the microstructural and mechanical stability of the alloy after post-ECAP annealing in the temperature range of 373–573 K. The UFG microstructure was found to be thermally stable up to 523 K, above which notable grain and/or subgrain coarsening occurred as a result of discontinuous recrystallization of the solid solution. Mechanical properties remained stable up to 423 K; above this temperature, a considerable decrease in strength and a simultaneous increase in ductility were observed. Synchrotron radiation X-ray diffraction (XRD) was employed to analyze the phase composition and crystallographic characteristics, while transmission electron microscopy (TEM) was used to investigate substructural evolution. The object of this study is welded joints of AISI 321 and Ti-6Al-4V, obtained by diffusion welding on developed conical surfaces. The problem of creating bimetallic joints of AISI 321 and Ti-6Al-4V with developed conical contact surfaces, using diffusion welding through an intermediate Electrolytic Tough Pitch Copper (Cu-ETP) copper layer, was solved. The joints were studied using micro-X-ray spectral analysis, microstructural analysis, and mechanical tests. High mutual diffusion of copper and titanium, along with increased concentrations of Cr and V in copper, was detected. The shear strength of the obtained welded joints is 250 MPa and 235 MPa at 30 min and 15 min, respectively, which is higher than the copper layer’s strength (180 MPa). The obtained results are explained by the dislocation diffusion mechanism in the volume of grains and beyond, due to thermal deformations during welding. Under operating conditions of internal pressure and cryogenic temperatures, the strength of the connection is ensured by the entire two-layer structure, and tightness is ensured by a vacuum-tight diffusion connection. The obtained strength of the connection (250 MPa) is sufficient under the specified operating conditions. Analysis of existing solutions in the literature review indicates that industrial application of technology for manufacturing bimetallic adapters from AISI 321 stainless steel and Ti-6Al-4V titanium alloy is limited to butt joints with small geometric dimensions. Studies of the transition zone structure and diffusion processes in bimetallic joints with developed conical contact surfaces enabled determination of factors affecting joint structure and diffusion coefficients. The obtained bimetallic adapters, made of Ti-6Al-4V titanium alloy and AISI 321 stainless steel, can be used to connect titanium high-pressure vessels with stainless steel pipelines. Full article

Aluminum matrix composites provide an ideal solution for lightweight brake disks, but conventional casting processes are prone to crack initiation due to inhomogeneous reinforcement dispersion, gas porosity, and inadequate toughness. To break the conventional trade-off between high wear resistance and low toughness of brake disks, this study fabricated a bimetallic structure of SiCp/Al–Fe–V–Si aluminum matrix composite and cast ZL101 alloy using friction stir lap welding (FSLW). Then, the microstructural evolution, mechanical properties, and tribological behavior of the FSLW joints were studied by XRD, SEM, TEM, tensile testing, and tribological tests. The results showed that the FSLW process homogenized the distribution of SiC particle reinforcements in the SiCp/Al–Fe–V–Si composites. The Al12(Fe,V)3Si heat-resistant phase was not decomposed or coarsened, and the mechanical properties were maintained. The FSLW process refined the grains of the ZL101 aluminum alloy through recrystallization and fragmented eutectic silicon, improving elongation to 22%. A metallurgical bond formed at the joint interface. Tensile fracture occurred within the ZL101 matrix, demonstrating that the interfacial bond strength exceeded the alloy’s load-bearing capacity. In addition, the composites exhibited significantly enhanced wear resistance after FSLW, with their wear rate reduced by approximately 40% compared to the as-received materials, which was attributed to the homogenized SiC particle distribution and the activation of an oxidative wear mechanism. The anode assembly, as a key component in the electrolytic aluminum process, is composed of steel claws and aluminum guide rods. The connection quality between the steel claws and guide rods directly affects the current conduction efficiency, energy consumption, and operational stability of equipment. Achieving high-quality joining between the aluminum alloy and steel has become a key process in the preparation of the anode assembly. To join the guide rods and steel claws, this work uses Cold Metal Transfer (CMT) technology to clad aluminum on the steel surface and employs machine vision to detect surface forming defects in the cladding layer. The influence of different currents on the interfacial microstructure and mechanical properties of aluminum alloy cladding on the steel surface was investigated. The results show that increasing the cladding current leads to an increase in the width of the fusion line and grain size and the formation of layered Fe2Al5 intermetallic compounds (IMCs) at the interface. As the current increases from 90 A to 110 A, the thickness of the Al-Fe IMC layer increases from 1.46 μm to 2.06 μm. When the current reaches 110 A, the thickness of the interfacial brittle phase is the largest, at 2 ± 0.5 μm. The interfacial region where aluminum and steel are fused has the highest hardness, and the tensile strength first increases and then decreases with the current. The highest tensile strength is 120.45 MPa at 100 A. All the fracture surfaces exhibit a brittle fracture. Full article

CFRP possesses the advantages of lightweight and high strength, but its cost is relatively high, and its ductility is insufficient; aluminum alloys have a relatively low cost and good ductility. This paper develops a CFRP-aluminum alloy laminated tube (CFRP-AL tube), which combines the advantages of CFRP and aluminum alloy. Such composite components have broad application prospects in the field of spatial structures. The CFRP-AL tubes were studied by experimental, numerical, and theoretical research on their axial compression performance in this paper. Firstly, the standard tensile test was carried out on 6061-T6 aluminum alloy. Combining the test results and references, the Johnson–Cook hardening model parameters of aluminum alloy were determined. The tensile test of CFRP was conducted to determine its material parameters. Based on composite material mechanics and fracture mechanics, a composite progressive damage model for the CFRP-AL tube was established. Secondly, axial compression tests were carried out on 27 CFRP-AL tubes and 3 aluminum alloy tubes with a small slenderness ratio. The test results show that the typical failure mode of CFRP-AL tubes with small slenderness ratios is strength failure, and the ultimate bearing capacity rises by 11~31% compared to aluminum alloy tubes. Thirdly, a user material subroutine capable of simulating CFRP failure was developed. Based on the user material subroutine, the effect of the initial imperfection, the fiber layer angle, the fiber layer thickness, the slenderness ratio, the diameter-thickness ratio and the CFRP volume ratio were discussed. And the failure mechanism and response of the CFRP-AL tubes under the axial compression were obtained. Finally, based on the strength theory, the formula predicting the bearing capacity of the strength failure was established, and the results of the formula were in a good agreement with the experimental and numerical results. Climate concerns are driving the automotive industry to adopt advanced manufacturing technologies that aim to improve energy efficiency and reduce vehicle weight. In this context, lightweight structural materials such as aluminium alloys have gained significant attention due to their favorable strength-to-weight ratio. Laser welding plays a crucial role in assembling such materials, offering high flexibility and fast joining capabilities for thin aluminium sheets. However, welding these materials presents specific challenges, particularly in controlling heat input to minimize distortions and ensure consistent weld quality. As a result, numerical simulations based on the Finite Element Method (FEM) are essential for predicting weld-induced phenomena and optimizing process performance. This study investigates welding-induced distortions in laser butt welding of 1.5 mm-thick Al 6061 samples through FEM simulations performed in the SYSWELD 2024.0 environment. The methodology provided by the software is based on the Moving Heat Source (MHS) model, which simulates the physical movement of the heat source and typically requires extensive calibration through destructive metallographic testing. This transient approach enables the detailed prediction of thermal, metallurgical, and mechanical behavior, but it is computationally demanding. To improve efficiency, the Imposed Thermal Cycle (ITC) model is often used. In this technique, a thermal cycle, extracted from an MHS simulation or experimental data, is imposed on predefined subregions of the model, allowing only mechanical behavior to be simulated while reducing computation time. To avoid MHS-based calibration, this work proposes using thermal cycles acquired in-line during welding via infrared thermography as direct input for the ITC model. The method was validated experimentally and numerically, showing good agreement in the prediction of distortions and a significant reduction in workflow time. The distortion values from simulations differ from the real experiment by less than 0.3%. Our method exhibits a slight decrease in performance, resulting in an increase in estimation error of 0.03% compared to classic approaches, but more than 85% saving in computation time. The integration of real process data into the simulation enables a virtual representation of the process, supporting future developments toward Digital Twin applications. Full article

Enhancing damage tolerance and wear resistance in Al–Si-based alloys under thermomechanical stress remains a key challenge in lightweight structural applications. This study investigates the microstructural and tribomechanical behavior of hypoeutectic Al–Si–(Cu)–Mg alloys with varying Cu:Mg ratios (3:1 vs. 1:3) under a T6 heat treatment. Alloys A and B, with identical Si contents but differing Cu and Mg levels, were subjected to multiscale microstructural characterization and mechanical and wear testing at 25 °C, 150 °C, and 250 °C. Alloy A (Cu-rich) exhibited refined α-Al(FeMn)Si phases and homogeneously dissolved Cu in the Al matrix, promoting lattice contraction and dislocation pinning. In contrast, Alloy B (Mg-rich) retained coarse Mg2Si and residual β-AlFeSi phases, which induced local stress concentrations and thermal instability. Under tribological testing, Alloy A showed slightly higher friction coefficients (0.38–0.43) but up to 26.4% lower wear rates across all temperatures. At 250 °C, Alloy B exhibited a 25.2% increase in the wear rate, accompanied by surface degradation such as delamination and spalling due to β-AlFeSi fragmentation and matrix softening. These results confirm that the Cu:Mg ratio critically influences the dominant hardening mechanism—the solid solution vs. precipitation—and determines the high-temperature performance. Alloy A maintained up to 14.1% higher tensile strength and 22.3% higher hardness, exhibiting greater shear resistance and interfacial stability. This work provides a compositionally guided framework for designing thermally durable Al–Si-based alloys with improved wear resistance under elevated temperature conditions. Full article

The weight reduction is a key objective in modern engineering, particularly in the automotive industry, to enhance vehicle performance and reduce the carbon footprint. In this context aluminum alloys are widely used in structural automotive applications, often through forging processes that enhance mechanical properties compared to the results for casting. However, the high cost of forging can limit its economic feasibility. Low pressure forging (LPF) combines the benefits of casting and forging, employing controlled pressure to fill the mold cavity and improve metal purity. This study investigates the effectiveness of the LPF process in optimizing the mechanical properties of AlSi7Mg aluminum alloy by evaluating the influence of three different magnesium content levels. The specimens underwent T6 heat treatment (solubilization treatment followed by artificial aging), with varying aging times and temperatures. Microstructural analysis and tensile tests were conducted to determine the optimal conditions for achieving superior mechanical strength, contributing to the design of lightweight, high-performance components for advanced automotive applications. The most promising properties were achieved with a T6 treatment consisting of solubilization at 540 °C for 6 h followed by aging at 180 °C for 4 h, resulting in mechanical properties of σy 280 MPa, σm 317 MPa, and A% 3.5%. Atomistic-Based Fatigue Property Normalization Through Maximum A Posteriori Optimization in Additive Manufacturing

This work presents a multiscale, microstructure-aware framework for predicting fatigue strength distributions in additively manufactured (AM) alloys—specifically, laser powder bed fusion (L-PBF) AlSi10Mg and Ti-6Al-4V—by integrating density functional theory (DFT), instrumented indentation, and Bayesian inference. The methodology leverages principles common to all 3D printing (additive manufacturing) processes: layer-wise material deposition, process-induced defect formation (such as porosity and residual stress), and microstructural tailoring through parameter control, which collectively differentiate AM from conventional manufacturing. By linking DFT-derived cohesive energies with indentation-based modulus measurements and a MAP-based statistical model, we quantify the effect of additive-manufactured microstructural heterogeneity on fatigue performance. Quantitative validation demonstrates that the predicted fatigue strength distributions agree with experimental high-cycle and very-high-cycle fatigue (HCF/VHCF) data, with posterior modes and 95 % credible intervals of σ^fAlSi10Mg=867+8MPa and σ^fTi6Al4V=1159+10MPa, respectively. The resulting Woehler (S–N) curves and Paris crack-growth parameters envelop more than 92 % of the measured coupon data, confirming both accuracy and robustness. Furthermore, global sensitivity analysis reveals that volumetric porosity and residual stress account for over 70 % of the fatigue strength variance, highlighting the central role of process–structure relationships unique to AM. The presented framework thus provides a predictive, physically interpretable, and data-efficient pathway for microstructure-informed fatigue design in additively manufactured metals, and is readily extensible to other AM alloys and process variants. This study investigates the deformation and fracture mechanisms of a Ti61Al16Cr10Nb8V5 multi-principal element alloy (Ti61V5 alloy) under quasi-static and dynamic compression. The alloy comprises an equiaxed BCC matrix (~35 μm) with uniformly dispersed nano-sized B2 precipitates and a ~3.5% HCP phase along grain boundaries, exhibiting a density of 4.82 g/cm3, an ultimate tensile strength of 1260 MPa, 12.8% elongation, and a specific strength of 262 MPa·cm3/g. The Ti61V5 alloy exhibits a pronounced strain-rate-strengthening effect, with a strain rate sensitivity coefficient (m) of ~0.0088 at 0.001–10/s. Deformation activates abundant {011} and {112} slip bands in the BCC matrix, whose interactions generate jogs, dislocation dipoles, and loops, evolving into high-density forest dislocations and promoting screw-dominated mixed dislocations. The B2 phase strengthens the alloy via dislocation shearing, forming dislocation arrays, while the HCP phase enhances strength through a dislocation bypass mechanism. At higher strain rates (960–5020/s), m increases to ~0.0985. Besides {011} and {112}, the BCC matrix activates high-index slip planes {123}. Intensified slip band interactions generate dense jogs and forest dislocations, while planar dislocations combined with edge dislocation climb enable obstacle bypassing, increasing the fraction of edge-dominated mixed dislocations. The Ti61V5 alloy shows low sensitivity to adiabatic shear localization. Under forced shear, plastic-flow shear bands form first, followed by recrystallized shear bands formed through a rotational dynamic recrystallization mechanism. Microcracks initiate throughout the shear bands; during inward propagation, they may terminate upon encountering matrix microvoids or deflect and continue when linking with internal microcracks. The effects of silicon (Si) doping on the microstructure, mechanical properties, and electrochemical corrosion behavior of dual-phase eutectic high-entropy alloys (AlCrFeNi)100-xSix (x = 2, 4, 6 at.%) were systematically investigated. The results reveal that with increasing Si content, all three alloys maintain a sunflower-like eutectic microstructure composed of A2 and B2 phases, characterized by an expanding central region and a densification and refinement of the lamellar two-phase structure in the petal regions; the volume of phase B2 gradually increases, accompanied by the precipitation of nanoscale B2 particles. The test results of mechanical properties show that Si doping enhances the compressive strength and Vickers hardness but significantly reduces ductility, exhibiting a typical inverse strength–ductility relationship. Electrochemical corrosion tests demonstrate that higher Si content deteriorates corrosion resistance, with corrosion predominantly occurring in the B2 phase. Among the studied alloys, the Si2 variant exhibits the most balanced overall performance. This work provides valuable insights into the role of Si in tuning the microstructure and properties of eutectic high-entropy alloys and methodology for their compositional design and engineering applications. Influence of Heat Treatment Temperature on Microstructure and Mechanical Properties of TiB2@Ti/AlCoCrFeNi2.1 Eutectic High-Entropy Alloy Matrix Composites

This study systematically investigates the effects of heat treatment at 800–1000 °C on the microstructure and mechanical properties of 10 wt.% TiB2@Ti/AlCoCrFeNi2.1 eutectic high-entropy alloy matrix composites (EHEAMCs) prepared by vacuum hot-pressing sintering. The results show that the materials consist of FCC, BCC, TiB2, and Ti phases, with a preferred orientation of the (111) crystal plane of the FCC phase. As the temperature increases, the diffraction peak of the BCC phase separates from the main FCC peak and its intensity increases, while the diffraction peak positions of the FCC and BCC phases shift at small angles. This is attributed to the diffusion of TiB2@Ti from the grain boundaries into the matrix, where the Ti solid solution increases the lattice constant of the FCC phase. Microstructural observations reveal that the eutectic region transforms from lamellar to island-like structures, and the solid solution zone narrows. With increasing temperature, the Ti concentration in the solid solution zone increases, while the contents of elements such as Ni decrease. Element diffusion is influenced by binary mixing enthalpy, with Ti and B tending to solidify in the FCC and BCC phase regions, respectively. The mechanical properties improve with increasing temperature. At 1000 °C, the average hardness is 579.2 HV, the yield strength is 1294 MPa, the fracture strength is 2385 MPa, and the fracture strain is 19.4%, representing improvements of 35.5% and 24.9% compared to the as-sintered state, respectively, without loss of plasticity. The strengthening mechanisms include enhanced solid solution strengthening due to the diffusion of Ti and TiB2, improved grain boundary strength due to the diffusion of alloy elements to the grain boundaries, and synergistic optimization of strength and plasticity. High-entropy alloy (HEA) particle-reinforced metal matrix composites (MMCs) are a new generation of MMCs with potential applications as orthopedic material in automotive, aerospace, and biomedical fields. In this study, AlCoCrFeNi HEA-reinforced Ti-6Al-4V metal matrix composites (MMCs) were prepared by microwave sintering. The microstructural aspects of the MMC were investigated by scanning electron microscopy (SEM) and transmission electron microscopy (TEM), with an emphasis on the interdiffusion (ID) layer. The mechanical properties of the composites were studied by micro-pillar compression at the micro-length scale. The results show that the ID layer exists between the HEA particles and the matrix, is equiaxed in nature, and leads towards metallurgical bonding within the composite. The strength of this ID layer (1573 MPa of yield strength and 1867 MPa of compressive strength) and its Young’s modulus (570 MPa) were about 1.5 times lower than that of the matrix. The HEA particles exhibit the highest strength (2157 MPa of yield strength and 3356 MPa of compressive strength) and Young’s modulus (643 MPa), whereas the matrix falls in between 2372 MPa of yield strength and 2661 MPa of compressive strength, and a Young’s modulus of 721 MPa. This study systematically investigates the effects of various direct aging (DA) treatments on the residual stress, mechanical properties, and microstructure of laser powder bed fusion (LPBF) fabricated TiB2/AlSi7Mg composites. The results demonstrate that during aging at 120 °C, the hardness exhibits a typical age-hardening behavior. The residual stress relief rate increased to 45.1% after 336 h, although the stress relief rate significantly diminished over time. Increasing the aging temperature effectively enhanced residual stress removal efficiency, with reductions of approximately 40% and 62% observed after aging at 150 °C for 4 h and 190 °C for 8 h, respectively. Regarding mechanical properties, aging at 150 °C for 4 h resulted in an optimal synergy in yield strength (YS = 358 MPa) and elongation (EL = 9.2%), followed by aging at 190 °C for 8 h with YS of 320 MPa and EL of 7.0%. Microstructural analysis revealed that low temperature aging promotes the formation of nanoscale Si precipitates, which enhance strength through the Orowan mechanism. In contrast, high temperature annealing disrupts the metastable cellular structure, leading to the loss of strengthening effects. This work provides fundamental insights for effective residual stress management and performance optimization of LPBF Al–Si–Mg alloys. Full article
