This study presents an optimal design combined with comprehensive multiphysics validation to enhance the torque density of a coaxial magnetic gear (CMG) incorporating an overhang structure. Four high non-integer gear-ratio CMG configurations exceeding 1:10 were designed using different pole-pair combinations, and three-dimensional finite element method (3D FEM) was employed to accurately capture axial leakage flux and overhang-induced three-dimensional effects. Eight key geometric design variables were selected within non-saturating limits, and 150 sampling points were generated using an Optimal Latin Hypercube Design (OLHD). Multiple surrogate models were constructed and evaluated using the root-mean-square error (RMSE), and the Kriging model was selected for multi-objective optimization using a genetic algorithm. The optimized CMG with a 1:10.66 gear ratio achieved a 130.76% increase in average torque (65.75 Nm) and a 162.51% improvement in torque density (117.14 Nm/L) compared with the initial design. Harmonic analysis revealed a strengthened fundamental component and a reduction in total harmonic distortion, indicating improved waveform quality. To ensure the feasibility of the optimized design, comprehensive multiphysics analyses—including electromagnetic–thermal coupled simulation, high-temperature demagnetization analysis, and structural stress evaluation—were conducted. The results confirm that the proposed CMG design maintains adequate thermal stability, magnetic integrity, and mechanical robustness under rated operating conditions. These findings demonstrate that the proposed optimal design approach provides a reliable and effective means of enhancing the torque density of high gear-ratio CMGs, offering practical design guidance for electric mobility, robotics, and renewable energy applications. Magnetic gear transmissions are promising alternatives to mechanical ones due to their contactless power transfer, reduced acoustic noise and vibration, inherent overload protection, and improved reliability. However, their design requires fast but accurate tools. While three-dimensional finite-element models offer good accuracy, their complexity hinders their use for design purposes. Two-dimensional representations, on the other hand, tend to overestimate performance due to the lack of end effects in the axial direction. This paper proposes a hybrid design and optimization framework for coaxial magnetic gears that couples a two-dimensional optimizer based on a genetic algorithm with a three-dimensional parametric model. The former model helps identify promising combinations in the design variable space. Then, specific selections are refined through the three-dimensional model. Numerical results show that both approaches exhibit consistent parameter trends, with a resulting prototype yielding a torque density of 213 Nm/L in an envelope contained within 90 mm of diameter and 16.57 mm of active length. This manuscript presents a reinforcement learning (RL) agent method to optimize the geometry of a coaxial magnetic gear using a 2D finite element magnetic (FEM) simulation. The proposed optimization algorithm aims to improve the maximum torque within given boundaries of the magnetic gear geometry by adjusting parameterized radii. A linear actor–critic gradient algorithm is implemented, where the actor learns a policy to adjust and discover the values of five geometric parameters of the magnetic gear model, and the critic evaluates the performance of the resulting designs. The RL agent interacts with an environment integrated with a 2D FEM simulation, which provides feedback by calculating the total torque of the new geometry discovered. The optimization algorithm uses a greedy exploration method that uses the total torque as a reward system, which the RL agent aims to maximize. The results obtained for the magnetic gear optimization demonstrate the effectiveness of the proposed RL algorithm, which can be applied to automate multiparameter geometric optimization using artificial intelligence systems. This work presents an analytical 2D model for estimating eddy current losses in the permanent magnets (PMs) of a coaxial magnetic gear (CMG), with a focus on loss minimization through magnet segmentation. The model is applied under various operating conditions, including different rotational speeds, load levels, and segmentation configurations, to derive empirical expressions for eddy current losses in both the inner and outer rotors. A 1D lumped-parameter thermal model is then used to predict the steady-state temperature of the PMs, incorporating empirical correlations for the thermal convection coefficient. Both models are validated against finite element analysis (FEA) simulations. The analytical eddy current loss model exhibits excellent agreement, with a maximum error of 2%, while the thermal model shows good consistency, with a maximum temperature deviation of 5%. The results confirm that eddy current losses increase with rotational speed but can be significantly reduced through magnet segmentation. However, achieving an acceptable thermal performance at high speeds may require a large number of segments, particularly in the outer rotor, which could influence the manufacturing cost and complexity. The proposed models offer a fast and accurate tool for the design and thermal analysis of CMGs, enabling early-stage optimization with minimal computational effort. Full article

This paper presents a comprehensive design approach for optimizing the pole configuration of a coaxial magnetic gear (CMG) structure with an overhang to enhance torque characteristics. Five CMG models were designed, and their characteristics were analyzed. A three-dimensional finite element method analysis was conducted to account for axial leakage flux. To efficiently explore the design space, we utilized an optimal Latin hypercube sampling method to generate experimental points and constructed a kriging-based metamodel owing to its low root-mean-square error. We analyzed torque characteristics across the design variables to identify characteristic trends and performed a parametric sensitivity analysis to evaluate the influence of each variable on the torque. We derived an optimal solution that satisfied the objective function and constraints using the design variables. The characteristics of the proposed model were validated through electromagnetic field analysis, fast Fourier transform analysis of the air-gap magnetic flux density, and structural analysis. The optimal model achieved an average torque of 61.75 Nm, representing a 21.15% improvement over the initial model, while simultaneously reducing the ripple factor by 0.41%. These findings indicate that the proposed CMG design with an overhang effectively enhances torque characteristics. Full article

Magnetic gears are becoming promising devices that can replace conventional mechanical gears in several applications, where reduced maintenance, absence of lubrication and intrinsic overload protection are especially relevant. This paper focuses on the experimental analysis of a coaxial magnetic gear prototype recently developed at the Department of Industrial Engineering of the University of Padova. It is found that its efficiency is high and aligned with prototypes in the literature, its stationary response confirms the velocity ratio of the corresponding mechanical planetary gear, the overload protection is aligned with numerical prediction, while the dynamic response highlights that the intrinsic compliance of the magnetic coupling prevents the use of such device in high-frequency transients. It is concluded that the proposed architecture can be effectively employed for speed reducers applications where low-frequency modulation is sufficient, which includes many industrial applications. Nevertheless, high rotational speeds are allowed. The performance characteristics, although specific for the prototype considered, experimentally highlights the key features of coaxial magnetic gear devices. The experimental performance are also compared with estimations from the literature, when available. Full article

Magnetic gears (MGs) are attracting increasing attention in power transmission systems due to their contactless operation principles, low frictional losses, and high efficiency. However, the broad application potential of these technologies requires a comprehensive evaluation of engineering parameters, such as material selection, energy efficiency, and structural design. This review focuses solely on solid-core magnetic gear systems designed using laminated electrical steels, soft magnetic composites (SMCs), and high-saturation alloys. This review systematically examines the topological diversity, torque transmission principles, and the impact of various core materials, such as electrical steels, soft magnetic composites (SMCs), and cobalt-based alloys, on the performance of magnetic gear systems. Literature-based comparative analyses are structured around topological classifications, evaluation of material properties, and performance analyses based on losses. Additionally, the study highlights that aligning material properties with appropriate manufacturing methods, such as powder metallurgy, wire electrical discharge machining (EDM), and precision casting, is essential for the practical scalability of magnetic gear systems. The findings reveal that coaxial magnetic gears (CMGs) offer a favorable balance between high torque density and compactness, while soft magnetic composites provide significant advantages in loss reduction, particularly at high frequencies. Additionally, application trends in fields such as renewable energy, electric vehicles (EVs), aerospace, and robotics are highlighted. Full article

This study presents a comprehensive analysis and optimization methodology for bridge-connected modulators in coaxial magnetic gears. A novel harmonic modeling method incorporating magnetic saturation through permeability convolution matrices and multiple-layer radial subdivision is developed, achieving computational efficiency 20 times greater than finite element analysis with comparable accuracy (deviation < 3.2%). The research establishes an electromagnetic–structural coupling framework that captures the complex interactions between the magnetic field distribution and mechanical deformation, revealing critical trade-offs between electromagnetic performance and structural integrity. Multi-objective optimization using an improved NSGA-II algorithm identifies Pareto-optimal solutions balancing torque density, structural safety, efficiency, and thermal stability. Experimental testing validates that bridge width ratios between 0.05 and 0.07 provide optimal performance, delivering torque densities exceeding 80 kNm/m3 while maintaining stress ratios below 0.65 of material yield strength. Thermal analysis demonstrates that optimized configurations maintain operating temperatures below 70 °C with reduced thermal gradients. Vibration characteristics exhibit a strong correlation with bridge width, with wider bridges providing enhanced stability at higher speeds. The findings establish practical design guidelines for high-performance magnetic gears with improved reliability and manufacturability, advancing the fundamental understanding of electromagnetic–structural interactions in field-modulated magnetic gear systems. This study presents a two-dimensional analytical method for fast optimization, taking into consideration the influence of the eddy current in a magnet and iron loss within a coaxial magnetic gear. Subdomain modeling was utilized to obtain vector potentials in the air-gap, magnet, and modulation regions by solving Maxwell’s equations. After that, the magnet, rotor, and modulation losses were predicted and then compared using a finite element method simulation within three topologies with gear ratios ranging from five to six. The authors improved the machine performance, specifically the torque density, by employing a multi-objective function with particle swarm optimization. The flux density obtained using subdomain modeling in just 0.5 s benefits the optimization process, resulting in a torque-density optimal model after around 3 h. A 3/19/16 prototype targeting a low-speed, high-torque, permanent generator application was fabricated to verify the analytical and simulation results. Full article

This work introduces a 2D model that calculates power losses in coaxial magnetic gears (CMGs). The eddy current losses of the magnets are computed analytically, whereas the core losses of the ferromagnetic segments are computed using an analytical–finite element hybrid model. The results were within 1.51% and 3.18% of those obtained from an FEA for the eddy current and core losses in the CMG for an indicative inner rotor speed of 2500 rpm. In addition, the significance of the circumferential magnet segmentation is demonstrated in the CMGs. Furthermore, a parametric investigation of the efficiency of the system for different applied external loads is carried out. Finally, a mesh sensitivity analysis is performed, along with the computation of the average power losses throughout one full period, resulting in an at least 80% reduction in computational costs with a negligible effect on accuracy. The developed model could be a valuable tool for the minimization of power losses in CMGs since it combines high accuracy with a low computational cost. Full article

Coaxial magnetic gears have piqued the interest of researchers due to their numerous benefits over mechanical gears. These include reduced noise and vibration, enhanced efficiency, lower maintenance costs, and improved backdrivability. However, their adoption in industry has been limited by drawbacks like lower torque density and slippage at high torque levels. This work presents an analytical 2D model to compute the magnetic potential in Halbach array coaxial magnetic gears for every rotational angle, geometry configuration, and magnet specifications. This model calculates the induced torques and torque ripple in both rotors using the Maxwell Stress Tensor. The results were confirmed through Finite Element Analysis (FEA). Unlike FEA, this analytical model directly produces harmonics values, leading to faster computational times as it avoids torque calculations at each time step. In a case study, a standard coaxial magnetic gear was compared to one with a Halbach array, revealing a 14.3% improvement in torque density and a minor reduction in harmonics that cause torque ripple. Additionally, a case study was conducted to examine slippage in both standard and Halbach array gears during transient operations. The Halbach array coaxial magnetic gear demonstrated a 13.5% lower transmission error than its standard counterpart. Full article

Due to their contact-free and low-maintenance features, magnetic gears (MGs) have been increasingly investigated to amplify the torque of electric motors in electric vehicles (EVs). In order to meet the requirements of propelling EVs, it is essential to design an MG with a high torque density. In this paper, a novel flux-focusing Halbach coaxial MG (FFH-CMG) is proposed, which combines the advantages of flux focusing and Halbach permanent magnet (PM) arrays. The proposed structure has a higher torque performance and greater efficiency than conventional structures. A multi-objective design optimization based on a surrogate model is implemented to achieve the maximum volumetric torque density (VTD), torque-per-PM volume (TPMV), and efficiency, as well as the minimum torque ripple, in the proposed FFH-CMG. The employed optimization approach has a higher accuracy and is less time-consuming compared to the conventional optimization methods based on direct finite-element analysis (FEA). The performance of the proposed FFH-CMG is then investigated through 2D-FEA. According to the simulation results, the optimized FFH-CMG can achieve a VTD of 411 kNm/m3, and a TPMV of 830 kNm/m3, which are significantly larger than those of the existing MGs and make the proposed FFH-CMG very suitable for EV applications. In this paper, a new design of a conical coaxial magnetic gear was proposed. Conical magnetic gears are considered a logical link between the radial- and axial-field coaxial designs. The modeling of magnetic torques based on the 3D finite element method was developed. The design parameter variations of the conical coaxial magnetic gear were determined and discussed. The magnetic torque density was calculated and compared with that of a cylindrical coaxial magnetic gear with the same size and materials used. An optimal cone angle based on the air-gap length was proposed. Multistage conical coaxial magnetic gears were proposed as a sequence of coupled rotors with increased torque density and reduced magnetic reluctance. The proposed conical coaxial magnetic gears are more compact in size and suitable for integration with electrical machines and variable transmissions. Full article

Magnetic gear mechanisms have advanced to have a promising future in transmission technology. Previous research indicates that magnetic gear mechanisms might replace mechanical gear mechanisms in some applications. Small-scale wind turbines (SWT) with counter-rotating rotors that were initially fitted by bevel gears are proposed to be replaced by a coaxial magnetic gear train (CMGT). The CMGT is intended for use as a speed multiplier in order to obtain maximum power at low wind speeds, due to its beneficial transmission of power without physical contact. The primary objective of this study is to build a dual-input CMGT that will be employed in the transmission system of small-scale counter-rotating wind turbines. A dual-input CMGT is built through the analytical modeling of an equivalent magnetic circuit (EMC), which aims to predict the magnetic flux density in the air-gaps of CMGT. Several models within design constraints were compared to obtain the optimum design parameters of the preliminary CMGT design resulting from an EMC analysis. The optimized critical design parameters were then selected and analyzed using finite-element analysis (FEA) to depict the performance of the proposed SWT design. According to the findings, the developed design can generate an inner air-gap flux density of 0.8314 T and an outer air-gap flux density of 1.0200 T. The model likewise produces promising simulation results with an output transmitted torque in the inner rotor (output link) of 8.7 Nm, 56.9 Nm in the outer rotor, and 48.0 Nm in the carrier with pole-pieces. Thus, this design can generate higher torque than a bevel-geared wind turbine. The speed characteristics are also compromised in order to raise the generator’s rotating speed to generate more power. Finally, this study demonstrates the performance and embodiment design of the proposed SWT using CMGT. Full article

This paper covers a new emerging class of electrical machines, namely, Magnetic Gears (MGs) and Magnetically Geared Machines (MGMs). This particular kind of gears/machines is capable of either scaling up or down the revolutions-per-minute to meet various load profiles as in the case of mechanical gearboxes, but with physical isolation between the rotating components. This physical isolation between the rotational components leads to several advantages in favor of MGs and MGMs over mechanical gearboxes. Although MGs and MGMs can potentially provide a solution for some of the practical issues of mechanical gears, MGs and MGMs have two major challenges that researchers have been trying to address. Those challenges are the high usage of rare-earth Permanent Magnet (PM) materials and the relatively complex mechanical structure of MGs and MGMs, both of which are a consequence of the multi-airgap design. This paper presents designs that reduce the PM rare-earth content for Electric Vehicles (EVs). Additionally, the paper will ensure having practical designs that do not run the risk of permanent demagnetization. The paper will also discuss some new designs to simplify the mechanical structure.
