Tribological performance is critical for the longevity and efficiency of machined components in industries such as aerospace, automotive, and biomedical. This study investigates whether electrical discharge machining recast layers can serve as a cost-effective and time-efficient alternative to conventional tungsten inert gas cladding coatings for enhancing surface properties. The samples were prepared using electrical discharge machining and tungsten inert gas cladding. For electrical discharge machining, various combinations of electrical and non-electrical parameters were applied using Taguchi’s L18 orthogonal array. Similarly, tungsten inert gas cladding coatings were prepared using a suitable combination of current, voltage, powder size, and speed. The samples were characterized using, scanning electron microscopy, optical microscopy, microhardness testing, tribological testing, energy-dispersive X-ray spectroscopy, X-ray diffraction analysis and profilometry. The electrical discharge machining recast layers exhibited superior tribological performance compared to tungsten inert gas cladding coatings. This improvement is attributed to the formation of carbides, such as TiC and Ti6C3.75. The coefficient of friction and specific wear rate were reduced by 11.11% and 1.57%, respectively, while microhardness increased by 10.93%. Abrasive wear was identified as the predominant wear mechanism. This study systematically compares electrical discharge machining recast layers with tungsten inert gas cladding coatings. The findings suggest that optimized electrical discharge machining recast layers can serve as effective coatings, offering cost and time savings. Full article

This article presents the results of the tribological performance of 20MnCr5 (1.7147) tool steel countersamples produced by Direct Metal Laser Sintering (DMLS), as a potential material for inserts or working layers of sheet metal forming tools. Tribological tests were performed using a roller-block tribotester. The samples were sheet metals made of materials with significantly different properties: Inconel 625, titanium-stabilised stainless steel 321, EN AW-6061 T0 aluminium alloy, and pure copper. The samples and countersamples were analysed in terms of their wear resistance, coefficient of friction (COF), changes in friction force during testing, and surface morphology after tribological contact under dry friction conditions. The tests were performed on DMLSed countersamples in the as-received state. The largest gain of countersample mass was observed for the 20MnCr5/EN AW-6061 T0 friction pair. The sample mass loss in this combination was also the largest, amounting to 19.96% of the initial mass. On the other hand, in the 20MnCr5/Inconel 625 friction pair, no significant changes in the mass of materials were recorded. For the Inconel 625 sample, a mass loss of 0.04% was observed. The basic wear mechanism of the samples was identified as abrasive wear. The highest friction forces were observed in the 20MnCr5/Cu friction pair (COF = 0.913) and 20MnCr5/EN AW-6061 T0 friction pair (COF = 1.234). The other two samples (Inconel 625, 321 steel) showed a very stable value of the friction force during the roller-block test resulting in a COF between 0.194 and 0.213. Based on the changes in friction force, COFs, and mass changes in friction pair components during wear tests, it can be concluded that potential tools in the form of inserts or working layers manufactured using 3D printing technology, the DMLS method, without additional surface treatment can be successfully used for forming sheets of 321 steel and Inconel 625. Background: Attachments are essential components in clear aligner therapy, enhancing retention and improving the predictability of tooth movements. Mechanical and wear properties of the composite resins used for attachment reproduction are critical to maintaining their integrity and shape over time. This study aimed to evaluate and compare the mechanical properties, thermal behavior, and wear performance of the hybrid composite Aligner Connect (AC) and the flowable resin (Connect Flow, CF). Methods: Twenty samples (ten AC and ten CF) were reproduced. All specimens underwent differential scanning calorimetry (DSC), combustion analysis, flat instrumented indentation, compression stress relaxation tests, and tribological analysis. A 3D wear profile reconstruction was performed to assess wear surfaces. Results: DSC and combustion analyses revealed distinct thermal transitions, with CF showing significantly lower Tg values (103.8 °C/81.4 °C) than AC (110.8 °C/89.6 °C) and lower residual mass after combustion (23% vs. 61%), reflecting reduced filler content and greater polymer mobility. AC exhibited superior mechanical properties, with higher maximum load (585.9 ± 22.36 N) and elastic modulus (231.5 ± 9.1 MPa) than CF (290.2 ± 5.52 N; 156 ± 10.5 MPa). Stress relaxation decrease was less pronounced in AC (18 ± 4%) than in CF (20 ± 4%). AC also showed a significantly higher friction coefficient (0.62 ± 0.060) than CF (0.55 ± 0.095), along with greater wear volume (0.012 ± 0.0055 mm3 vs. 0.0070 ± 0.0083 mm3) and maximum depth (36.88 ± 3.642 µm vs. 17.91 ± 3.387 µm). Surface roughness before wear was higher for AC (Ra, 0.577 ± 0.035 µm; Rt, 4.369 ± 0.521 µm) than for CF (Ra, 0.337 ± 0.070 µm; Rt, 2.862 ± 0.549 µm). After wear tests, roughness values converged (Ra, 0.247 ± 0.036 µm for AC; Ra, 0.236 ± 0.019 µm for CF) indicating smoothened and similar surfaces for both composites. Conclusions: The hybrid nanocomposite demonstrated greater properties in terms of stiffness, load-bearing capacity, and structural integrity when compared with flowable resin. Its use may ensure more durable attachment integrity and improved aligner–tooth interface performance over time. Full article

Machining chromium–nickel alloy steel is challenging due to its material properties, such as high strength and toughness. These properties often lead to tool damage and degradation of tool life, which overall impacts the production time, cost, and quality of the product. Therefore, it is essential to investigate early signs of tool damage to determine the effective machining conditions for chromium–nickel alloy steel, thereby increasing tool life and improving product quality. In this study, the early signs of tool wear were observed in a physical vapor deposition (PVD) carbide-coated tool (Seco Tools, Björnbacksvägen, Sweden) during the machining of X5CrNi18-10 steel under both dry and wet conditions. A finish turning operation was performed on the outer diameter (OD) of the workpiece with a 0.4 mm nose radius tool. At the early stage, the tool was examined from the functional side (f–side) and the passive side (p–side). The results indicate that dry machining leads to increased coating removal, more heat generation, and visible damage, such as pits and surface scratches. By comparison, wet machining helps reduce heat and wear, thereby improving tool life and machining quality. These findings suggest that a coolant must be used when machining chromium–nickel alloy steel with a PVD carbide-coated tool. Full article

Chromium–aluminum nitride (CrAlN) coatings were deposited on polished H13 tool steel substrates using direct current (DC) magnetron sputtering. The Cr/Al composition in the target was varied by inserting either four or eight chromium (Cr) plugs into cavities machined into an aluminum (Al) plate target. Nitrogen was introduced as a reactive gas to facilitate the formation of the nitride phase. Coatings were deposited at substrate bias voltages of −30 V, −50 V, and −60 V to study the combined effects of composition and ion energy on coating properties. Compositional analysis of coatings deposited at a −50 V bias revealed Cr/Al ratios of approximately 0.8 and 1.7 for the 4- and 8-plug configurations, respectively. This increase in the Cr/Al ratio led to a 2.6-fold improvement in coating hardness. Coatings produced using the eight-Cr-plug target exhibited a nearly linear increase in hardness with increasing substrate bias voltage. Cross-sectional scanning electron microscopy revealed a uniform bilayer structure consisting of an approximately 0.5 µm metal interlayer beneath a 2–3 µm CrAlN coating. Surface morphology analysis indicated the presence of coarse microdroplets in coatings with the lower Cr/Al ratio. These microdroplets were significantly suppressed in coatings with higher Cr/Al content, especially at increased bias voltages. This suppression is likely due to enhanced ion bombardment associated with the increased Cr content, attributed to Cr’s relatively higher atomic mass compared to Al. Coatings with lower hardness exhibited greater scratch resistance, likely due to the influence of residual compressive stresses. The findings highlight the critical role of both Cr/Al content and substrate bias in tailoring the tribo-mechanical performance of PVD CrAlN coatings for wear-resistant applications. Full article

This study investigates the wear performance of 20CrMnTi steel, a commonly used material for spiral bevel gears, after heat treatment, with a focus on the microstructural evolution and wear behavior in both the surface and gradient direction of the carburized layer. The results show that the microstructure composition in the gradient direction of the carburized layer gradually transitions from martensite and residual austenite to a martensite–bainite mixed structure, and eventually transforms to fully bainitic in the matrix. With the extension of carburizing time, both the effective carburized layer depth and the hardened layer depth significantly increase. Wear track morphology analysis reveals that the wear track depth gradually becomes shallower and narrower, and the wear rate increases significantly with increasing load. However, the friction coefficient shows little sensitivity to changes in carburizing time and load. Further investigations show that as the carburized layer depth increases, the carbon concentration and hardness of the samples gradually decrease, resulting in an increase in the average wear rate and a progressive worsening of wear severity. After the wear tests, different depths of plowing grooves, spalling, and fish-scale-like features were observed in the wear regions. Additionally, with the increase in load and carburized layer depth, both the width and depth of the wear tracks significantly increased. The research results provide a theoretical basis for optimizing the surface carburizing process of 20CrMnTi steel and improving its wear resistance. Full article

Although cemented carbides have been manufactured by the powder metallurgy (P/M) technology for over a century now, systematic developmental efforts are still underway. In the present study, tool life improvements in metal grooving applications are the key objective. Four PVD-coated cemented carbides compositions, dedicated to groove steel, stainless steel, cast iron, and aluminium alloys, have been newly designed, along with their manufacturing conditions. Physical, mechanical and chemical characteristics—such as sintered density, modulus of elasticity, hardness, fracture toughness, WC grain size, and the chemical composition of the substrate material, as well as the chemical composition, microhardness, structure, and thickness of the coatings—have been studied. A series of grooving tests have also been conducted to assess whether modifications to the thus far marketed tool materials, tool geometries, and coatings can improve cutting performance. In order to compare the laboratory and application properties of the investigated materials with currently produced by reputable companies, commercial inserts have also been tested. The experimental results obtained indicate that the newly developed grooving inserts exhibit excellent microstructural characteristics, high hardness, fracture toughness, and wear resistance and that they show slightly longer tool life compared to the commercial ones. Enhancing the wear resistance of structural steels used in demanding industrial applications is critical for extending components’ lifespan and ensuring mechanical reliability. In this study, we investigated the influence of flux-cored arc welding (FCAW) hardfacing on the tensile behavior of S355MC steel. Protective Fe-Cr-C alloy layers were deposited in one and two successive passes using automated FCAW, followed by tensile testing of specimens oriented at varying angles relative to the weld bead direction. The methodology integrated 3D scanning and digital image correlation to accurately capture geometric and deformation parameters. The experimental results revealed a consistent reduction in tensile strength and ductility in all the welded configurations compared to the base material. The application of the second weld layer further intensified this effect, while specimen orientation influenced the degree of mechanical degradation. Microstructural analysis confirmed carbide refinement and good adhesion, but also identified welding-induced defects and residual stresses as factors that contributed to performance loss. The findings highlight a clear trade-off between improved surface wear resistance and compromised structural properties, underscoring the importance of process optimization. Strategic selection of welding parameters and bead orientation is essential to balance functional durability with mechanical integrity in industrial applications. Full article

Divinylisoprene rubber, a copolymer of butadiene and isoprene, is used as raw material for rubber technical products, combining isoprene rubber’s elasticity and butadiene rubber’s wear resistance. These properties depend quantitatively on the copolymer composition, which depends on the kinetics of its synthesis. This work aims to theoretically describe how the monomer mixture composition in the butadiene–isoprene copolymerization affects the activity of the TiCl4-Al(i-C4H9)3 catalytic system (expressed by active sites concentration) via kinetic modeling. This enables development of a reliable kinetic model for divinylisoprene rubber synthesis, predicting reaction rate, molecular weight, and composition, applicable to reactor design and process intensification. Active sites concentrations were calculated from experimental copolymerization rates and known chain propagation constants for various monomer compositions. Kinetic equations for active sites formation were based on mass-action law and Langmuir monomolecular adsorption theory. An analytical equation relating active sites concentration to monomer composition was derived, analyzed, and optimized with experimental data. The results show that monomer composition’s influence on active sites concentration is well described by a two-step kinetic model (physical adsorption followed by Ti–C bond formation), accounting for competitive adsorption: isoprene adsorbs more readily, while butadiene forms more stable active sites. This study investigates the mechanical, morphological, and wear properties of SiO2-filled tri-axial warp-knitted (TWK) glass fiber-reinforced vinyl ester matrix composites, with a focus on void fraction, tensile, flexural, hardness, and wear behavior. Adding SiO2 fillers reduced void fractions, enhancing composite strength, with values ranging from 1.63% to 5.31%. Tensile tests revealed that composites with 5 wt% SiO2 (GV1) exhibited superior tensile strength, Young’s modulus, and elongation due to enhanced fiber–matrix interaction. Conversely, composites with 10 wt% SiO2 (GV2) showed decreased tensile performance, indicating increased brittleness. Flexural tests demonstrated that GV1 outperformed GV2, showcasing higher flexural strength, elastic modulus, and deflection, reflecting improved load-bearing capacity at optimal filler content. Shore D hardness tests confirmed that GV1 had the highest hardness among the specimens. SEM analysis revealed wear behavior under various loads and sliding distances. GV1 exhibited minimal wear loss at lower loads and distances, while higher loads caused significant matrix detachment and fiber damage. These findings highlight the importance of optimizing SiO2 filler content to enhance epoxy composites’ mechanical and tribological performance. Full article

As a new type of alloy system composed of five or more principal components, high-entropy alloys demonstrate outstanding comprehensive performance in the field of friction and wear through the synergistic effects of the high-entropy effect, lattice distortion effect, hysteresis diffusion effect and cocktail effect. This paper systematically reviews the research progress on the friction and wear properties of high-entropy alloys. The mechanisms of metal elements such as Al, Ti, Cu and Nb through solid solution strengthening, second-phase precipitation and oxide film formation were analyzed emphatically. And non-metallic elements such as C, Si, and B form and strengthen the regulation laws of their tribological properties. The influence of working conditions, such as high temperature, ocean, and hydrogen peroxide on the friction and wear behavior of high-entropy alloys by altering the wear mechanism, was discussed. The influence of test conditions such as load, sliding velocity and friction pair matching on its friction coefficient and wear rate was expounded. It is pointed out that high-entropy alloys have significant application potential in key friction components, providing reference and guidance for the further development and application of high-entropy alloys. Accurate prediction of the coal abrasive index (AI) is critical for optimizing coal processing efficiency and minimizing equipment wear in industrial applications. This study explores tree-based machine learning models; Random Forest (RF), Gradient Boosting Trees (GBT), and Extreme Gradient Boosting (XGBoost) to predict AI using selected coal properties. A database of 112 coal samples from the KwaZulu-Natal Coalfield in South Africa was used. Initial predictions using all eight input properties revealed suboptimal testing performance (R2: 0.63–0.72), attributed to outliers and noisy data. Feature importance analysis identified calorific value, quartz, ash, and Pyrite as dominant predictors, aligning with their physicochemical roles in abrasiveness. After data cleaning and feature selection, XGBoost achieved superior accuracy (R2 = 0.92), outperforming RF (R2 = 0.85) and GBT (R2 = 0.81). The results highlight XGBoost’s robustness in modeling non-linear relationships between coal properties and AI. This approach offers a cost-effective alternative to traditional laboratory methods, enabling industries to optimize coal selection, reduce maintenance costs, and enhance operational sustainability through data-driven decision-making. Additionally, quartz and Ash content were identified as the most influential parameters on AI using the Cosine Amplitude technique, while calorific value had the least impact among the selected features. In recent years, significant attention has been directed toward the development of coating materials capable of tailoring surface properties for various functional applications. Transition metal nitrides, in particular, have garnered interest due to their superior physical and chemical properties, including high hardness, excellent wear resistance, and strong corrosion resistance. In this study, a fabrication process for CrN-based thin films was developed by combining reactive direct current magnetron sputtering (dcMS) with post-deposition annealing in air. CrN coatings were deposited by reactive dcMS using different argon-nitrogen (Ar:N2) gas ratios (4:1, 3:1, 2:1, and 1:1), followed by annealing at 550 °C for 1.5 h in ambient air. XRD and EDS analysis revealed that this treatment results in the formation of a composite phase comprising CrN and Cr2O3. The resulting coating exhibited favorable mechanical and tribological properties, including a maximum hardness of 12 GPa, a low wear coefficient of 0.254 and a specific wear rate of 7.05 × 10−6 mm3/N·m, making it a strong candidate for advanced protective coating applications. Dry Machining of AISI 316 Steel Using Textured Ceramic Tool Inserts: Investigation of Surface Roughness and Chip Morphology

Stainless steel is recognized for its excellent durability and anti-corrosion properties, which are essential qualities across various industrial applications. The machining of stainless steel, particularly under a dry environment to attain sustainability, poses several challenges. The poor heat conductivity and high ductility of stainless steel results in poor heat distribution, accelerating tool wear and problematic chip formation. To mitigate these challenges, the implementation of surface texturing has been identified as a beneficial strategy. This study investigates the impact of wave-type texturing patterns, developed on the flank surface of tungsten carbide ceramic tool inserts, on the machinability of AISI 316 stainless steel under dry cutting conditions. In this investigation, chip morphology and surface roughness were used as key indicators of machinability. Analysis of Variance (ANOVA) was conducted for chip thickness, chip thickness ratio, and surface roughness, while Taguchi mono-objective optimization was applied to chip thickness. The ANOVA results showed that linear models accounted for 71.92%, 83.13%, and 82.86% of the variability in chip thickness, chip thickness ratio, and surface roughness, respectively, indicating a strong fit to the experimental data. Microscopic analysis confirmed a substantial reduction in chip thickness, with a minimum observed value of 457.64 µm. The corresponding average surface roughness Ra value 1.645 µm represented the best finish across all experimental runs, highlighting the relationship between thinner chips and enhanced surface quality. In conclusion, wave textures on the cutting tool’s flank face have the potential to facilitate the dry machining of AISI 316 stainless steel to obtain favorable machinability. Full article

One of the most important challenges the tire industry faces is becoming carbon-neutral and using 100% sustainable materials by 2050. Utilizing materials from renewable sources and recycled substances is a key aspect of achieving this goal. Petroleum-based oils, such as Treated Distillate Aromatic Extract (TDAE), are frequently used in rubber compounds, and a promising strategy to enhance sustainability is to use bio-based plasticizer alternatives. However, research has shown that the replacement of TDAE oil with bio-based oils or resins can significantly alter the glass transition temperature (Tg) of the final compound, influencing the tire properties. In this study, the theory was proposed that using a plasticizer blend, comprising oil and resin, in a rubber compound would result in similar Tg values as the reference compound containing TDAE. To test this, the cycloaliphatic di-ester oil Hexamoll DINCH, which can be made out of bio-based feedstock by the BioMass Balance approach, was selected and blended with the cycloaliphatic hydrocarbon resin Escorez 5300. Various oil-to-resin ratios were investigated, and a linear increase in the Tg of the vulcanizate was obtained when increasing the resin content and decreasing the oil content. Additionally, a 50/50 blend, consisting of 18.75 phr Hexamoll DINCH and 18.75 phr Escorez 5300, resulted in the same Tg of −19 °C as a compound containing 37.5 phr TDAE. Furthermore, this blend resulted in similar curing characteristics and cured Payne effect as the reference with TDAE. Moreover, a similar rolling resistance indicator (tan δ at 60 °C = 0.115), a slight deterioration in wear resistance (ARI = 83%), but an improvement in the stress–strain behavior (M300 = 9.18 ± 0.20 MPa and Ts = 16.3 ± 0.6 MPa) and wet grip indicator (tan δ at 0 °C = 0.427) were observed. The results in this work show the potential of finding a balance between optimal performance and sustainability by using plasticizer blends. Full article
