Rapid-Optimized Process Parameters of 1080 Carbon Steel Additively Manufactured via Laser Powder Bed Fusion on High-Throughput Mechanical Property Testing

To ensure the sustainability of alloy-based strategies, both compositional design and processing routes must be simplified. Metal additive manufacturing (AM), with its exceptionally rapid, non-equilibrium solidification, offers a unique platform to produce tailored microstructures in simple alloys that deliver superior mechanical properties. In this study, we employ laser powder bed fusion (LPBF) to fabricate 1080 plain carbon steel, a binary alloy comprising only iron and carbon. Deviating from conventional process optimization focusing primarily on density, we optimize LPBF parameters for mechanical performance. We systematically varied key parameters (laser power and scan speed) to produce batches of tensile specimens, which were then evaluated on a high-throughput mechanical testing platform (HTP). Using response surface methodology (RSM), we developed predictive models correlating these parameters with yield strength (YS) and elongation. The RSM models identified optimal and suboptimal parameter sets. Specimens printed under the predicted optimal conditions achieved YS of 1543.5 MPa and elongation of 7.58%, closely matching RSM predictions (1595.3 MPa and 8.32%) with deviations of −3.25% and −8.89% for YS and elongation, respectively, thus validating model accuracy. Comprehensive microstructural characterization, including metallographic analysis and fracture surface examination, revealed the microstructural origins of performance differences and the underlying strengthening mechanisms. This methodology enables rapid evaluation and optimization of LPBF parameters for 1080 carbon steel and can be generalized as an efficient framework for robust LPBF process development. Full article

This article presents the results of the tribological performance of 20MnCr5 (1.7147) tool steel countersamples produced by Direct Metal Laser Sintering (DMLS), as a potential material for inserts or working layers of sheet metal forming tools. Tribological tests were performed using a roller-block tribotester. The samples were sheet metals made of materials with significantly different properties: Inconel 625, titanium-stabilised stainless steel 321, EN AW-6061 T0 aluminium alloy, and pure copper. The samples and countersamples were analysed in terms of their wear resistance, coefficient of friction (COF), changes in friction force during testing, and surface morphology after tribological contact under dry friction conditions. The tests were performed on DMLSed countersamples in the as-received state. The largest gain of countersample mass was observed for the 20MnCr5/EN AW-6061 T0 friction pair. The sample mass loss in this combination was also the largest, amounting to 19.96% of the initial mass. On the other hand, in the 20MnCr5/Inconel 625 friction pair, no significant changes in the mass of materials were recorded. For the Inconel 625 sample, a mass loss of 0.04% was observed. The basic wear mechanism of the samples was identified as abrasive wear. The highest friction forces were observed in the 20MnCr5/Cu friction pair (COF = 0.913) and 20MnCr5/EN AW-6061 T0 friction pair (COF = 1.234). The other two samples (Inconel 625, 321 steel) showed a very stable value of the friction force during the roller-block test resulting in a COF between 0.194 and 0.213. Based on the changes in friction force, COFs, and mass changes in friction pair components during wear tests, it can be concluded that potential tools in the form of inserts or working layers manufactured using 3D printing technology, the DMLS method, without additional surface treatment can be successfully used for forming sheets of 321 steel and Inconel 625. Recently, diffractive optics systems have garnered increasing attention due to their myriad benefits in various applications, such as creating vortex beams, Bessel beams, or optical traps, while refractive optics systems still exhibit some disadvantages related to materials, substrates, and intensity shapes. The manufacturing of diffractive optical elements has become easier due to the development of lithography techniques such as direct laser writing, photo lithography, and electron beam lithography. In this paper, we improve the results from previous research and propose a new methodology to design and fabricate advanced binary diffractive optical elements that achieve a square focal spot independently, reducing reliance on additional components. By integrating a binary square zone plate with an axicon zone plate of the same scale, we employ machine learning for laser path optimization and direct laser lithography for manufacturing. This streamlined approach enhances simplicity, accuracy, efficiency, and cost effectiveness. Our upgraded binary diffractive optical elements are ready for real-world applications, marking a significant improvement in optical capabilities. Full article

Directed Energy Deposition is an additive manufacturing subgroup that uses a laser beam to melt the wire or powder to create a melt pool. In the current study, a scientometric analysis has been carried out to analyze the contribution of countries, publication type analysis, distribution of publications over the years, keywords analysis, author analysis, cited journal, categories, institutes of publication, and report the practical implications. Firstly, the database was extracted from the Web of Science and then post-processed with CiteSpace 6.2.R4 and VOSviewer 1.6.20 software. Afterward, the associated results had been extracted and reported. It was found that China is the leader according to publication, followed by the USA and Germany, which mostly published their achievements in article and proceeding paper formats, which are increasing annually. According to the keywords, additive manufacturing, Laser Metal Deposition, and fabrication are the most commonly used. Based on the CiteSapce and VOSviewer results, Lin, Xin and Huang, Weidong are the authors with the highest publication rates. In addition, Additive Manufacturing, Materials & Design, and Materials Science and Engineering: A are the most cited journals, and regarding the categories, materials science, multidisciplinary, applied physics, and manufacturing engineering are the most commonly used DED processes. Northwestern Polytechnical University, Fraunhofer Gesellschaft, and the United States Department of Energy (DOE) have performed the most research in the field of DED. Full article

The dispersion behavior of ceramic particles in aluminum alloys during rapid solidification critically affects the resulting microstructure and mechanical performance. In this study, we investigated the nucleation and growth of Al3(Sc,Zr) on TiB2 surfaces in a 2TiB2/Al–8Ni–0.6Sc–0.1Zr alloy, fabricated via wedge-shaped copper mold casting and laser surface remelting. Thermodynamic calculations were employed to optimize alloy composition, ensuring sufficient nucleation driving force under rapid solidification conditions. The results show that the formation of Al3(Sc,Zr)/TiB2 composite interfaces is highly dependent on cooling rate and plays a pivotal role in promoting uniform TiB2 dispersion. At an optimal cooling rate (~1200 °C/s), Al3(Sc,Zr) nucleates heterogeneously on TiB2, forming core–shell structures and enhancing particle engulfment into the α-Al matrix. Orientation relationship analysis reveals a preferred (111)α-Al//(0001)TiB2 alignment in Sc/Zr-containing samples. A classical nucleation model quantitatively explains the observed trends and reveals the critical cooling-rate window for composite interface formation. This work provides a mechanistic foundation for designing high-performance aluminum-based composites with uniformly dispersed reinforcements for additive manufacturing applications. Full article

Titanium–aluminum–vanadium (Ti6Al4V) is a material chosen for spine, orthopedic, and dental implants due to its combination of desirable mechanical and biological properties. Lasers have been used to modify metal surfaces, enabling the generation of a surface on Ti6Al4V with distinct micro- and nano-scale structures. Studies indicate that topography with micro/nano features of osteoclast resorption pits causes bone marrow stromal cells (MSCs) and osteoprogenitor cells to favor differentiation into an osteoblastic phenotype. This study examined whether the biological response of human MSCs to Ti6Al4V surfaces is sensitive to laser treatment-controlled micro/nano-topography. First, 15 mm diameter Ti6Al4V discs (Spine Wave Inc., Shelton, CT, USA) were either machined (M) or additively manufactured (AM). Surface treatments included no laser treatment (NT), nanosecond laser (Ns), femtosecond laser (Fs), or nanosecond followed by femtosecond laser (Ns+Fs). Surface wettability, roughness, and surface chemistry were determined using sessile drop contact angle, laser confocal microscopy, X-ray photoelectron spectroscopy (XPS), and scanning electron microscopy (SEM). Human MSCs were cultured in growth media on tissue culture polystyrene (TCPS) or test surfaces. On day 7, the levels of osteocalcin (OCN), osteopontin (OPN), osteoprotegerin (OPG), and vascular endothelial growth factor 165 (VEGF) in the conditioned media were measured. M NT, Fs, and Ns+Fs surfaces were hydrophilic; Ns was hydrophobic. AM NT and Fs surfaces were hydrophilic; AM Ns and Ns+Fs were hydrophobic. Roughness (Sa and Sz) increased after Ns and Ns+Fs treatment for both M and AM disks. All surfaces primarily consisted of oxygen, titanium, and carbon; Fs had increased levels of aluminum for both M and AM. SEM images showed that M NT discs had a smooth surface, whereas AM surfaces appeared rough at a higher magnification. Fs surfaces had a similar morphology to their respective NT disc at low magnification, but higher magnification revealed nano-scale bumps not seen on NT surfaces. AM Fs surfaces also had regular interval ridges that were not seen on non-femto laser-ablated surfaces. Surface roughness was increased on M and AM Ns and Ns+Fs disks compared to NT and Fs disks. OCN was enhanced, and DNA was reduced on Ns and Ns+Fs, with no difference between them. OPN, OPG, and VEGF levels for laser-treated M surfaces were unchanged compared to NT, apart from an increase in OPG on Fs. MSCs grown on AM Ns and Ns+Fs surfaces had increased levels of OCN per DNA. These results indicate that MSCs cultured on AM Ns and AM Ns+Fs surfaces, which exhibited unique roughness at the microscale and nanoscale, had enhanced differentiation to an osteoblastic phenotype. The laser treatments of the surface mediated this enhancement of MSC differentiation and warrant further clinical investigation. Full article

This narrative review explores the role of additive manufacturing (AM) technologies in the production of dental implants, focusing on materials and key AM methods. The study discusses several materials used in implant fabrication, including porous titanium, trabecular tantalum, zirconium dioxide, polymers, and composite materials. These materials are evaluated for their mechanical properties, biocompatibility, and suitability for AM processes. Additionally, the review examines the main AM technologies used in dental implant production, such as selective laser melting (SLM), electron beam melting (EBM), stereolithography (SLA), selective laser sintering (SLS), and direct metal laser sintering (DMLS). These technologies are compared based on their accuracy, material limitations, customization potential, and applicability in dental practice. The final section presents a data source analysis of the Web of Science and Scopus databases, based on keyword searches. The analysis evaluates the research trends using three criteria: publication category, document type, and year of publication. This provides an insight into the evolution and current trends in the field of additive manufacturing for dental implants. The findings highlight the growing importance of AM technologies in producing customized and efficient dental implants. Full article

In this work, Laser Powder Bed Fusion (LPBF), an additive manufacturing (AM) process, was optimised to produce pure magnesium components. The focus of the presented work is on the prediction of the relative product density using the machine learning model XGBoost to improve the production process and thus the usability of the material for practical use. Experimental tests with different parameters, laser power, scanning speed and layer thickness, and fixed parameters, track overlapping and hatching distance, were analysed and resulted in relative material densities between 89.29% and 99.975%. The XGBoost model showed high predictive power, achieving an R2 test result of 0.835, a mean absolute error (MAE) of 0.728 and a root mean square error (RMSE) of 0.982. Feature importance analysis showed that the interaction of laser power and scanning speed had the largest influence on the predictions at 35.9%, followed by laser power × layer thickness at 29.0%. The individual contributions were laser power (11.8%), scanning speed (10.7%), scanning speed × layer thickness (9.0%) and layer thickness (3.6%). These results provide a data-based method for LPBF parameter settings that improve manufacturing efficiency and component performance in the aerospace, automotive and biomedical industries and identify optimal parameter regions for a high density, serving as a pre-optimisation stage. Accurate melt pool geometry prediction is essential for ensuring quality and reliability in Laser Powder Bed Fusion (L-PBF). However, small experimental datasets and limited physical interpretability often restrict the effectiveness of traditional machine learning (ML) models. This study proposes a hybrid framework that integrates an explicit thermal model with ML algorithms to improve prediction under sparse data conditions. The explicit model—calibrated for variable penetration depth and absorptivity—generates synthetic melt pool data, augmenting 36 experimental samples across conduction, transition, and keyhole regimes for 316 L stainless steel. Three ML methods—Multilayer Perceptron (MLP), Random Forest, and XGBoost—are trained using fivefold cross-validation. The hybrid approach significantly improves prediction accuracy, especially in unstable transition regions (D/W ≈ 0.5–1.2), where morphological fluctuations hinder experimental sampling. The best-performing model (MLP) achieves R2 > 0.98, with notable reductions in MAE and RMSE. The results highlight the benefit of incorporating physically consistent, nonlinearly distributed synthetic data to enhance generalization and robustness. This physics-augmented learning strategy not only demonstrates scientific novelty by integrating mechanistic modeling into data-driven learning, but also provides a scalable solution for intelligent process optimization, in situ monitoring, and digital twin development in metal additive manufacturing. This study analyzes the impact of geometric variations induced by the manufacturing process on the aerodynamic efficiency of an airfoil used in the design of a 3 kW wind turbine blade. For this purpose, a computational fluid dynamics (CFD) analysis was implemented, and the results were compared with those obtained using QBlade software. After blade fabrication, experimental evaluation was performed using the laser triangulation technique, enabling the reconstruction of the deformed airfoils and their comparison with the original geometry. Additional CFD simulations were carried out on the manufactured airfoil to quantify the loss of aerodynamic efficiency due to geometrical deformations. The results show that the geometric deviations significantly affect the aerodynamic coefficients, generating a decrease in the lift coefficient and an increase in the drag coefficient, which negatively impacts the airfoil aerodynamic efficiency. A 14.9% reduction in the rotor power coefficient was observed with the deformed airfoils compared to the original design. This study emphasizes the importance of quality control in wind turbine blade manufacturing processes and its impact on turbine power performance. In addition, the findings can contribute to the development of design compensation strategies to mitigate the adverse effects of geometric imperfections on the aerodynamic performance of wind turbines. Laser powder bed fusion (LPBF) is an advanced additive manufacturing technology that is gaining increasing interest for biomedical implants because it can produce dense, patient-specific metallic components with controlled microstructures. This study investigated the LPBF fabrication of 316L stainless steel, which is widely used in orthopedic and dental implants, and examined the effects of laser power and scanning speed on the microstructure and mechanical properties relevant to biomedical applications. The study achieved 99.97% density and refined columnar and cellular austenitic grains, with optimized molten pool morphology. The optimal LPBF parameters, 190 W laser power and 700 mm/s, produced a tensile strength of 762.83 MPa and hardness of 253.07 HV0.2, which exceeded the values of conventional cast 316L stainless steel. These results demonstrated the potential of optimized LPBF 316L stainless steel for functional biomedical applications that require high mechanical integrity and biocompatibility. Full article

The article presents a new AM (Additive Manufacturing) process development, necessary to repair parts made from Aluminum 6061 material, with T6 treatment. The laser Directed Energy Deposition (DED) and Extreme High-Speed Directed Energy Deposition (EHLA) capabilities are evaluated for repairing Al large components. To optimize the process parameters, single-track depositions were analyzed for both laser-powder DED (feed rate of 2 m/min) and EHLA (feed rate 20 m/min) for AlSi10Mg and Al6061 powders. The cross-sections of single tracks revealed the bonding characteristics and provided laser-powder DED, a suitable parameter selection for the repair. Three damage types were identified on the Al component to define the specification of the repair process and to highlight the capabilities of laser-powder DED and EHLA in repairing intricate surface scratches and dents. Our research is based on variation of the powder mass flow and beam power, studying the influence of these parameters on the weld bead geometry and bonding quality. The evaluation criteria include bonding defects, crack formation, porosity, and dilution zone depth. The bidirectional path planning strategy was applied with a fly-in and fly-out path for the hatching adjustment and acceleration distance. Samples were etched for a qualitative microstructure analysis, and the HV hardness was tested. The novelty of the paper is the new process parameters for laser-powder DED and EHLA deposition strategies to repair large Al components (6061 T6), using AlSi10Mg and Al6061 powder. Our experimental research tested the defect-free deposition and the compatibility of AlSi10Mg on the Al6061 substrate. The readers could replicate the method presented in this article to repair by laser-powder DED/EHLA large Al parts and avoid the replacement of Al components with new ones. Full article

This work expands the processing window of the laser powder bed fusion (LPBF) processing of WE43 magnesium alloy by evaluating laser powers and scanning speeds up to 400 W and 1200 mm/s, and their effect on densification, microstructure, and electrochemical performance. Relative density of 99.9% was achieved for 300 W and 800 mm/s, showing that the use of high laser power is not a limitation for the manufacturing of Mg alloys, as has been usually considered. Microstructural characterisation revealed refined grains and the presence of RE-rich intermetallic particles, while microhardness increased with height due to thermal gradients. Electrochemical testing in 3.5 wt.% NaCl solution, a more aggressive media than those already used, indicated that the corrosion of samples with density values below 99% is conditioned by the porosity; however, above this value, in the WE43, the corrosion evolution is more related to the microstructure of the samples, according to electrochemical evaluation. This study demonstrates the viability of high-energy LPBF processing for WE43, offering optimised mechanical and corrosion properties for biomedical and structural applications. Full article

Due to the high potential of shot peening to improve the surface quality of additively manufactured components, in this work, the influence on surface morphology and, thus, the surface topography and selected properties of the surface and subsurface regions of additively manufactured parts is analysed. For this, cubic specimens made of stainless steel 316L and AlSi10Mg were manufactured via powder bed fusion laser beam metal (PBF-LB/M), and subsequently, their “as-built” surfaces were shot peened. Shot peening was conducted with stainless steel or ceramic beads using pressures of 3 and 5 bar. The resulting morphologies were analysed regarding topography, microstructure and mechanical properties (hardness and cyclic deformation behaviour) in the subsurface region and the residual stresses. The results demonstrate a strong plastic deformation due to shot peening, resulting in a decreased surface roughness as well as an increased hardness and compressive residual stresses near the surface. These effects were generally more pronounced after using higher peening pressure and/or ceramic beads. Note that two sets of PBF-LB/M parameters were used to produce the AlSi10Mg specimens. The investigation of these specimens reveals an interrelation between the parameters used in shot peening and PBF-LB/M on the resulting surface morphology. Full article

This paper serves as a comprehensive and practical resource to guide researchers in selecting suitable metals for use as photocathodes in radio-frequency (RF) and superconducting radio-frequency (SRF) electron guns. It offers an in-depth review of bulk and thin-film metals commonly employed in many applications. The investigation includes the photoemission, optical, chemical, mechanical, and physical properties of metallic materials used in photocathodes, with a particular focus on key performance parameters such as quantum efficiency, operational lifetime, chemical inertness, thermal emittance, response time, dark current, and work function. In addition to these primary attributes, this study examines essential parameters such as surface roughness, morphology, injector compatibility, manufacturing techniques, and the impact of chemical environmental factors on overall performance. The aim is to provide researchers with detailed insights to make well-informed decisions on materials and device selection. The holistic approach of this work associates, in tabular format, all photo-emissive, optical, mechanical, physical, and chemical properties of bulk and thin-film metallic photocathodes with experimental data, aspiring to provide unique tools for maximizing the effectiveness of laser cleaning treatment.
