Al-Mg-Si (6XXX) series aluminum alloys are widely applied in aerospace and transportation industries. However, exploring how varying compositions affect alloy properties and deformation mechanisms is often time-consuming and labor-intensive due to the complexity of the multicomponent composition space and the diversity of processing and heat treatments. This study, inspired by the Materials Genome Initiative, employs high-throughput experimentation—specifically the kinetic diffusion multiple (KDM) method—to systematically investigate how the pop-in effect, indentation size effect (ISE), and creep behavior vary with the composition of Al-Mg-Si alloys at room temperature. To this end, a 6016/Al-3Si/Al-1.2Mg/Al KDM material was designed and fabricated. After diffusion annealing at 530 °C for 72 h, two junction areas were formed with compositional and microstructural gradients extending over more than one thousand micrometers. Subsequent solution treatment (530 °C for 30 min) and artificial aging (185 °C for 20 min) were applied to simulate industrial processing conditions. Comprehensive characterization using electron probe microanalysis (EPMA), nanoindentation with continuous stiffness measurement (CSM), and nanoindentation creep tests across these gradient regions revealed key insights. The results show that increasing Mg and Si content progressively suppresses the pop-in effect. When the alloy composition exceeds 1.0 wt.%, the pop-in events are nearly eliminated due to strong interactions between solute atoms and mobile dislocations. In addition, adjustments in the ISE enabled rapid evaluation of the strengthening contributions from Mg and Si in the microscale compositional array, demonstrating that the optimum strengthening occurs when the Mg-to-Si atomic ratio is approximately 1 under a fixed total alloy content. Furthermore, analysis of the creep stress exponent and activation volume indicated that dislocation motion is the dominant creep mechanism. Overall, this enhanced KDM method proves to be an effective conceptual tool for accelerating the study of composition–deformation relationships in Al-Mg-Si alloys. Full article

Understanding the limitations of cold-formed aluminum alloys in practice applications is essential, particularly due to the risk of substructural changes and a reduction in strength when exposed to elevated temperatures. In this study, the thermal stability of the ultra-fine-grained (UFG) structure formed by equal channel angular pressing (ECAP) at room temperature and the mechanical properties of the AlSi7MgCu0.5 alloy were investigated. Prior to ECAP, the plasticity of the as-cast alloy was enhanced by a heat treatment consisting of solution annealing, quenching, and artificial aging to achieve an overaged state. Four repetitive passes via ECAP route A resulted in the homogenization of eutectic Si particles within the α-solid solution, the formation of ultra-fine grains and/or subgrains with high dislocation density, and a significant improvement in alloy strength due to strain hardening. The main objective of this work was to assess the microstructural and mechanical stability of the alloy after post-ECAP annealing in the temperature range of 373–573 K. The UFG microstructure was found to be thermally stable up to 523 K, above which notable grain and/or subgrain coarsening occurred as a result of discontinuous recrystallization of the solid solution. Mechanical properties remained stable up to 423 K; above this temperature, a considerable decrease in strength and a simultaneous increase in ductility were observed. Synchrotron radiation X-ray diffraction (XRD) was employed to analyze the phase composition and crystallographic characteristics, while transmission electron microscopy (TEM) was used to investigate substructural evolution. The initial reactivity of a multiphase ZnAlMgSi coating with an Al content > 30 wt.% was studied by in situ reflective microscopy under alternating applied potentials +50 mV/−50 mV vs. open-circuit potential in 5 wt.% NaCl and 5 wt.% Na2SO4 aqueous solutions. In both environments, galvanic coupling between different coating phases and the anodic behavior decreased in the order binary ZnAl > binary Zn/Zn2Mg > Zn2Mg > Al(Zn); dendrites were evidenced for the coating exposed alone as well as in galvanic coupling with steel. Contrary to the observations known for Zn-rich ZnAlMg coatings, pure Zn2Mg was less reactive than the pure ZnAl phase, underlining the importance of the microstructure for reactivity. Si-needles were systematically cathodic, and Al(Zn) dendrites have shown cathodic behavior in some couplings. In the configuration of coupling with steel, corrosion started at the interfaces “binary ZnAl/steel substrate” or “binary ZnAl/Si particle”. The distribution and nature of the corrosion products formed during the experiment were assessed using X-ray microanalysis in scanning electron microscopy and confocal Raman microscopy. In the sulfate environment, a homogenous and stable corrosion product layer formed from the first steps of the degradation; this was in contrast to the chloride environment, where no surface film formed on the dendrites. The weight reduction is a key objective in modern engineering, particularly in the automotive industry, to enhance vehicle performance and reduce the carbon footprint. In this context aluminum alloys are widely used in structural automotive applications, often through forging processes that enhance mechanical properties compared to the results for casting. However, the high cost of forging can limit its economic feasibility. Low pressure forging (LPF) combines the benefits of casting and forging, employing controlled pressure to fill the mold cavity and improve metal purity. This study investigates the effectiveness of the LPF process in optimizing the mechanical properties of AlSi7Mg aluminum alloy by evaluating the influence of three different magnesium content levels. The specimens underwent T6 heat treatment (solubilization treatment followed by artificial aging), with varying aging times and temperatures. Microstructural analysis and tensile tests were conducted to determine the optimal conditions for achieving superior mechanical strength, contributing to the design of lightweight, high-performance components for advanced automotive applications. The most promising properties were achieved with a T6 treatment consisting of solubilization at 540 °C for 6 h followed by aging at 180 °C for 4 h, resulting in mechanical properties of σy 280 MPa, σm 317 MPa, and A% 3.5%. With the ongoing development of lightweight automobiles, research on new aluminum alloys and welding technology has gained significant attention. Friction stir welding (FSW) is a solid-state joining technique for welding aluminum alloys without melting. In this study, novel squeeze-cast Al-Si-Mg-Fe-Zn alloys with different Zn contents (0, 3.4, 6.5, and 8.3 wt%) were friction stir welded (FSWed) at a translational speed of 200 mm/min and a rotational speed of 800 rpm. These parameters were chosen based on the observations of visually sound welds, defect-free and fine-grained microstructures, homogeneous secondary phase distribution, and low roughness. Zn can affect the microstructure of Al-Si-Mg-Fe-Zn alloys, including the grain size and the content of secondary phases, leading to different mechanical and corrosion behavior. Adding different Zn contents with Mg forms the various amount of MgZn2, which has a significant strengthening effect on the alloys. Softening observed in the weld zones of the alloys with 0, 3.4, and 6.5 wt% Zn is primarily attributed to the reduction in Kernel Average Misorientation (KAM) and a decrease in the Si phase and MgZn2. Consequently, the mechanical strengths of the FSWed joints are lower as compared to the base material. Conversely, the FSWed alloy with 8.3 wt% Zn exhibited enhanced mechanical properties, with hardness of 116.3 HV0.2, yield strength (YS) of 184.4 MPa, ultimate tensile strength (UTS) of 226.9 MP, percent elongation (EL%) of 1.78%, and a strength coefficient exceeding 100%, indicating that the joint retains the strength of the as-cast one, due to refined grains and more uniformly dispersed secondary phases. The highest corrosion resistance of the FSWed alloy with 6.5%Zn is due to the smallest grain size and KAM, without MgZn2 and the highest percentage of {111} texture (24.8%). Full article

Foundry aluminum-silicon (Al-Si) alloys, especially those containing Cu and/or Mg, are widely used in casting processes for fabricating lightweight parts. This study focuses on the optimization of the solution heat treatment parameters within the T6 heat treatment of an innovative AlSi7Cu0.5Mg0.3 secondary alloy, aiming at achieving energy savings and reducing the environmental impact related to the production of foundry components for the automotive industry. Different combinations of solution times and temperatures lower than those typically adopted in industrial practice were evaluated, and their effects on tensile properties were investigated on samples machined from as-cast and T6-treated castings produced by pouring the alloy into a steel permanent mold. Thermal analysis (TA) and differential thermal analysis (DTA) were performed to monitor the solidification sequence of microstructural phases as well as their dissolution on heating according to the proposed solution heat treatments. Microstructural analysis by light microscopy (LM) and scanning electron microscopy (SEM), together with Brinell hardness testing, was also carried out to assess the effects of heat treatment parameters. The results suggested that a shorter solution heat treatment set at a temperature lower than that currently adopted for the heat treatment of the studied alloy can still ensure the required mechanical properties while improving productivity and reducing energy consumption. The decommissioning and dismantling of nuclear research reactors can lead to a large amount of low- and intermediate-level radioactive waste. For repositories, the materials must be kept confined and safety must be ensured for extended time spans. Waste is encapsulated in concrete, which leads to alkaline conditions with pH values of 12 and higher. This can be advantageous for some radionuclides due to their precipitation at high pH. For other materials, such as reactive metals, however, it can be disadvantageous because it might foster their corrosion. The Studsvik R2 research reactor contained an AlMg3.5 alloy with a composition close to that of commercial Al5154 for its core internals and the reactor tank. Aluminum corrosion is known to start rapidly due to the formation of an oxidation layer, which later functions as natural protection for the surface. The corrosion can lead to pressure build-up through the accompanied production of hydrogen gas. This can lead to cracks in the concrete, which can be pathways for radioactive nuclides to migrate and must therefore be prevented. In this study, unirradiated rod-shaped samples were cut from the same material as the original reactor tank manufacture. They were embedded in concrete with elevated water–cement ratios of 0.7 compared to regular commercial concrete (ca. 0.45) to ensure water availability throughout all of the experiments. The sample containers were stored in pressure vessels with attached high-definition pressure gauges to read the hydrogen-induced pressure build-up. A second set of samples were exposed in simplified artificial cement–water to study similarities in corrosion characteristics between concrete and cement–water. Additionally, the samples were exposed to concrete and cement–water in free-standing sample containers for deconstructive examinations. In concrete, the corrosion rates started extremely high, with values of more than 10,000 µm/y, and slowed down to less than 500 µm/y after 2000 h, which resulted in visible channels inside the concrete. In the cement–water, the samples showed similar behavior after early fluctuations, most likely caused by the surface coverage of hydrogen bubbles. Aluminum–Magnesium (Al–Mg) alloys undergo sensitization, i.e., the precipitations of β-phase (Al2Mg3) at the grain boundaries, when exposed to elevated temperature. This microstructural change increases the susceptibility of Al–Mg alloys to intergranular corrosion, exfoliation, and stress corrosion cracking. This study introduces a time-frequency analysis (TFA) technique to determine the frequency-dependent ultrasonic attenuation parameter and correlate the frequency-attenuation slope to the Degree of Sensitization (DoS) developed in heat-treated Al–Mg alloy samples. Broadband pitch-catch signal was generated using a laser ultrasonic testing (LUT) system, from which the narrowband pitch-catch signal at different frequencies can be digitally generated. The attenuation parameters of sensitized Al–Mg samples were determined from these narrowband pitch-catch signals using the primary pulse-first echo (PP-FE) method. By identifying the frequency range within which the attenuation parameter is linearly proportional to the frequency, the slopes of the frequency-attenuation relationship were determined and correlated with the DoS values of the sample plates. The experimental results validate that the frequency-attenuation slope has a higher sensitivity and lower scattering as compared to other conventional ultrasonic attenuation measurement techniques. This study introduces a novel in situ pulsed current-assisted resistance spot welding method, which differs fundamentally from conventional post-weld heat treatments and is designed to enhance the mechanical performance of 7075-T651 aluminum alloy joints. Immediately after welding, a short-duration pulsed current is applied while the weld remains in a high excess-vacancy state, effectively accelerating precipitation reactions within the weld region. Transmission electron microscopy (TEM) observations reveal that pulsed current treatment promotes the formation of band-like solute clusters, indicating a significant acceleration of the early-stage precipitation process. Interestingly, the formation of quasicrystalline phases—rare in Al-Zn-Mg-Cu alloy systems—is incidentally observed at grain boundaries, exhibiting characteristic fivefold symmetry. Selected area electron diffraction (SAED) patterns further show that these quasicrystals undergo partial dissolution under the influence of the pulsed current, transforming into short-range ordered cluster-like structures. Lap shear tests demonstrate that joints treated with pulsed current exhibit significantly higher peak load and energy absorption compared to untreated specimens. Statistical analysis of weld size confirms that both groups possess comparable weld diameters under identical welding currents, suggesting that the observed mechanical improvements are primarily attributed to microstructural evolution rather than geometric factors. Reducing structural mass and volume is critical to improving efficiency and payload capacity in next-generation small satellites and CubeSats. Additive manufacturing, particularly material extrusion, offers design flexibility and enables the production of lightweight, functional metallic components. This study investigates the integration of nickel–titanium shape memory alloy wires into aluminum-based matrices using a sinter-based material extrusion process, aiming to develop compact actuator systems for aerospace applications. A customized AlSi7Mg aluminum alloy feedstock was extruded into filament form, printed, and embedded with shape memory alloy wires, allowing consolidation during sintering. X-ray micro-computed tomography was used to analyze internal defects and matrix–wire interfacial contact, before and after sintering. Tensile testing of the embedded actuator structures revealed effective mechanical bonding and actuation behavior. The results demonstrate that controlled shrinkage and interfacial bonding enable reliable embedding of shape memory elements without compromising structural integrity. This work provides a promising framework for developing multifunctional aerospace components, where active actuation and structural efficiency can be combined through advanced material extrusion-based manufacturing. The topographical, microstructural, and mechanical surface properties of additively manufactured components depend on variations of several processing parameters. Most studies focus on a narrow range of parameter variations, with the surface and subsurface characteristics being determined for that limited set of conditions. This makes it difficult to optimize these properties for additively manufactured parts and the energy consumption of the additive-manufacturing (AM) process. Our study looks at the systematic variation of two key AM parameters over their full range using a commercial AM machine. The laser scanning speed (500–1700 mm/s) and the laser power (250–370 W) were the parameters used. We analyze and discuss how these two parameters affect the surface topography, roughness, porosity, microstructure and hardness, as well as their anisotropy for the top and side surfaces during powder bed fusion, using a single AM machine and printing strategy. The aluminum alloy AlSi10Mg was selected for the study. It is one of the most commonly used materials in die casting and has the potential to take advantage of AM technology, since these parts can be lightweight, have good mechanical properties and to be produced with complex shapes. Wire and arc additive manufacturing (WAAM) is a promising method of producing medium- and large-sized aluminum alloy structures, though it faces challenges such as porosity, residual stresses and inconsistent mechanical properties. This study investigates the effect of current type (AC and DC MIG welding) and polarity balance (influencing the duration of the positive/negative period of the cycle) on the mechanical and microstructural properties of 6063 aluminum alloy walls produced by WAAM. A TiB2-refined Al–Mg–Si (6063) filler wire, specifically developed for arc-based processing, was used. Tensile tests, Vickers hardness measurements (HV5), optical microscopy and X-ray diffraction based on cosα method were used to evaluate performance in terms of strength, ductility, hardness, grain structure, porosity and residual stress. The results showed that the balance of AC polarity significantly affects wall geometry, porosity and grain structure. Increasing the negative polarity period resulted in taller and narrower walls, while the widest walls were produced with increased positive polarity. Residual stress measurements revealed a tensile–compressive–tensile distribution, with the DC-MIG samples showing the highest surface stress values. The highest tensile strength (172 MPa) was measured in the lower region of the DC-MIG sample, suggesting that areas near the substrate benefit from faster cooling. Full article

Machine Learning-Driven Optimization of Machining Parameters Optimization for Cutting Forces and Surface Roughness in Micro-Milling of AlSi10Mg Produced by Powder Bed Fusion Additive Manufacturing

This study focuses on optimizing machining parameters in the micro-milling of AlSi10Mg aluminum alloy produced via the powder bed fusion additive manufacturing process. Although additive manufacturing enables complex geometries and minimizes material waste, challenges remain in reducing surface roughness and cutting forces during post-processing. Micro-milling experiments were conducted using spindle speeds up to 60,000 rpm, with varied feed rates and cutting depths. Cutting forces (Fx, Fy, and Fz) were measured using a Kistler-9119AA1 mini dynamometer, while surface roughness (Ra) was evaluated with a Nanovea-ST400 3D optical profilometer. Five advanced machine learning models, random forest regressor (RFR), gradient boosting regressor (GBR), LightGBM, CatBoost, and k-nearest neighbors (KNN), were employed to predict cutting forces and surface roughness, with CatBoost achieving the highest predictive accuracy (R2 > 0.96). Among all models, CatBoost achieved the best predictive performance, with test R2 values exceeding 0.96 for both force and Ra estimations. Experimental and ML-based results demonstrated that higher feed rates and depths of cut increased cutting forces, particularly in the Fx direction, while elevated spindle speeds reduced forces due to thermal softening. Surface roughness was minimized at lower feed rates and higher spindle speeds. The optimal machining conditions for achieving Ra < 1 µm were identified as ap = 50 µm, n = 30,000 rpm, and fz = 0.25 µm/tooth. This integrated approach supports precision machining of AM aluminum alloys. Full article

Microstructural Evolution and Wear Resistance of Silicon-Containing FeNiCrAl0.7Cu0.3Six High-Entropy Alloys

This study investigates the influence of Si content (x = 0, 0.1, 0.3, 0.5) on the microstructure, mechanical properties, and wear behavior of FeNiCrAl0.7Cu0.3Six high-entropy alloys. With increasing silicon content, the microstructure evolves from a dendritic morphology in the silicon-free FeNiCrAl0.7Cu0.3 alloy to a transitional structure in the FeNiCrAl0.7Cu0.3Si0.1 alloy that retains dendritic features; then to a chrysanthemum-like morphology in the FeNiCrAl0.7Cu0.3Si0.3 alloy, and finally to island-like grains in the FeNiCrAl0.7Cu0.3Si0.5 alloy. This evolution is accompanied by a phase transition from an Fe and Cr-rich body-centered cubic phase to an Al and Ni-rich body-centered cubic phase, with silicon showing a tendency to segregate alongside aluminum and nickel. The microhardness increases from 498.2 ± 15.0 HV for the FeNiCrAl0.7Cu0.3 alloy, to 502.7 ± 32.7 HV for FeNiCrAl0.7Cu0.3Si0.1, 577.3 ± 24.5 HV for FeNiCrAl0.7Cu0.3Si0.3, and 863.2 ± 23.5 HV for FeNiCrAl0.7Cu0.3Si0.5. The average friction coefficients are 0.571, 0.551, 0.524, and 0.468, respectively. The wear mass decreases from 1.31 mg in the FeNiCrAl0.7Cu0.3 alloy to 1.28 mg, 1.11 mg, and 0.78 mg in the FeNiCrAl0.7Cu0.3Si0.1, FeNiCrAl0.7Cu0.3Si0.3, and FeNiCrAl0.7Cu0.3Si0.5 samples, respectively. These trends are consistent with the increase in microhardness, supporting the inverse relationship between hardness and wear. As the silicon content increases, the dominant wear mechanism changes from abrasive wear to adhesive wear, with the high-silicon alloy exhibiting lamellar debris on the worn surface. These findings confirm that silicon addition enhances microstructural refinement, mechanical strength, and wear resistance of the alloy system. Full article

Metal additive manufacturing is a disruptive technology that is changing how various alloys are processed. Although this technology has several advantages over conventional manufacturing, it is still necessary to standardize its properties, which are dependent on the relative density (RD). In addition, since experimental designs are costly, one solution is using machine learning algorithms that allow the effects of variations in the processing parameters on the resulting density of the additively manufactured components to be anticipated. This work assembled a database based on data from 673 observations and 10 predictors to forecast the relative density of 316L stainless steel and AlSi10Mg components produced by laser powder bed fusion (L-PBF). LazyPredict was employed to select the algorithm that best models the variability of the inherent data. Ensemble boosting regressors offer higher accuracy, providing hyperparameter fitting and optimization advantages. The predictions’ precision for aluminum and stainless steel obtained an R2 value greater than 0.86 and 0.83, respectively. The results of the SHAP values indicated that laser power and energy density are the parameters that have the greatest impact on the predictability of the relative density of Al-Si10-Mg and SS 316L materials processed by L-PBF. This study presents a compendium of data for the additive fabrication of stainless steel and aluminum alloys, offering researchers a guide to understanding how processing parameters influence RD.
