Enhancing Fatigue Lifetime of Secondary AlZn10Si8Mg Alloys Through Shot Peening: Influence of Iron Content and Surface Defects

The rising demand for aluminium and environmental concerns highlight the need for a circular economy using recycled alloys. This study examines the effect of shot peening on the high-cycle fatigue life of secondary AlZn10Si8Mg alloys with different iron contents: Alloy A (0.14 wt.% Fe) and Alloy B (0.56 wt.% Fe). Although both alloys showed similar tensile properties, Alloy B had higher porosity and finer β-Al5FeSi intermetallics. Shot peening was applied at 100% and 1000% coverage to evaluate changes in surface roughness, porosity, residual stresses, and fatigue performance. The treatment significantly reduced surface-connected porosity via plastic deformation, enhancing fatigue life despite increased roughness. Fatigue tests showed a 21% increase in fatigue limit for Alloy A and a 6% gain for Alloy B at higher coverage. Fractographic analysis revealed that 95% of fatigue cracks initiated at surface pores. Residual stress measurements confirmed compressive stresses were limited to the near-surface layer, with minimal influence on subsurface crack propagation. Overall, shot peening proves to be an effective method for improving fatigue resistance in recycled aluminium alloys, even in alloys with elevated iron content, reinforcing their potential for structural applications under cyclic loading. With the ongoing development of lightweight automobiles, research on new aluminum alloys and welding technology has gained significant attention. Friction stir welding (FSW) is a solid-state joining technique for welding aluminum alloys without melting. In this study, novel squeeze-cast Al-Si-Mg-Fe-Zn alloys with different Zn contents (0, 3.4, 6.5, and 8.3 wt%) were friction stir welded (FSWed) at a translational speed of 200 mm/min and a rotational speed of 800 rpm. These parameters were chosen based on the observations of visually sound welds, defect-free and fine-grained microstructures, homogeneous secondary phase distribution, and low roughness. Zn can affect the microstructure of Al-Si-Mg-Fe-Zn alloys, including the grain size and the content of secondary phases, leading to different mechanical and corrosion behavior. Adding different Zn contents with Mg forms the various amount of MgZn2, which has a significant strengthening effect on the alloys. Softening observed in the weld zones of the alloys with 0, 3.4, and 6.5 wt% Zn is primarily attributed to the reduction in Kernel Average Misorientation (KAM) and a decrease in the Si phase and MgZn2. Consequently, the mechanical strengths of the FSWed joints are lower as compared to the base material. Conversely, the FSWed alloy with 8.3 wt% Zn exhibited enhanced mechanical properties, with hardness of 116.3 HV0.2, yield strength (YS) of 184.4 MPa, ultimate tensile strength (UTS) of 226.9 MP, percent elongation (EL%) of 1.78%, and a strength coefficient exceeding 100%, indicating that the joint retains the strength of the as-cast one, due to refined grains and more uniformly dispersed secondary phases. The highest corrosion resistance of the FSWed alloy with 6.5%Zn is due to the smallest grain size and KAM, without MgZn2 and the highest percentage of {111} texture (24.8%). Full article

Semi-solid processes of aluminium alloys, characterised by the coexistence of solid and liquid phases, offer advantages in terms of mechanical properties and fatigue resistance, thanks to the more globular microstructure. Thermodynamic models can be used to analyse the solidification behaviour and to predict the solidification window, ΔT. The CALPHAD method enables the calculation of the phases formed during solidification and the optimisation of alloy composition to meet specific industrial requirements. This study aims to assess how thermodynamic properties in both liquid and solid phases affect the ΔT. Initially, the influence of thermodynamic properties of pure components and interaction parameters was analysed in simplified regular binary systems. To compare these findings with real industrial systems, Al-based alloys were examined. Using available databases, the ΔT was estimated via the CALPHAD method adding alloying elements commonly found in secondary Al-alloys. Finally, the same minority alloying elements were added to Al-Si 8 and 11 wt.% alloys, and the corresponding ΔT were calculated. Cr, Fe, Mg, Mn, and Ti increase the ΔT, while Cu, Ni, and Zn decrease it. The obtained results may serve as a valuable tool for interpreting phenomenological observations and understanding the role of minority elements in the semi-solid processing of secondary Al-Si casting alloys. AZ31B magnesium alloy (wt.%: Al 2.94; Zn 0.87; Mn 0.57; Si 0.0112; Fe 0.0027; Cu 0.0008; Ni 0.0005; Mg remaining) has appropriate mechanical properties, good biodegradability and biocompatibility and can be used as a good orthopedic implant material. AZ31B magnesium alloy with a superhydrophobic surface exhibits excellent corrosion resistance and antibacterial adhesion performance, but superhydrophobic surfaces also hinder osteoblast adhesion and proliferation on the implants, resulting in unsatisfactory osteogenic properties. Therefore, it is necessary to achieve the wettability transition of the superhydrophobic surface at an early stage of implantation. In this work, superhydrophobic hydroxyapatite (HA)/calcium myristate (CaMS)/myristic acid (MA) composite coatings were prepared on AZ31B magnesium alloy using the hydrothermal and immersion methods. The composite coatings can spontaneously undergo the wettability transition from superhydrophobic to hydrophilic after complete exposure to simulated body fluid (SBF, a solution for modeling the composition and concentration of human plasma ions) for 9 h. The wettability transition mainly originated from the deposition and growth of the newly formed CaMS among the HA nanopillars during immersing, which deconstructed the micro-nano structure of the superhydrophobic coatings and directly exposed the HA to the water molecules, thereby significantly altering the wettability of the coatings. Benefiting from the superhydrophobic surface, the composite coating exhibited excellent antibacterial properties. After the wettability transition, the HA/CaMS/MA composite coating exhibited superior osteoblast adhesion performance. This work provides a strategy to enable a superhydrophobic coating to undergo spontaneous wettability transition in SBF, thereby endowing the coated magnesium alloy with a favorable osteogenic property. The 7075 aluminum alloy semi-solid billet is prepared using the extrusion alloy semi-solid isothermal treatment (EASSIT) process. These findings indicate that as the isothermal time increases, there is a noticeable increase in both the average grain size (AGS) and shape factor (SF). The relationship between the AGS, SF, and isothermal temperature is complex due to the influence of grain refinement mechanisms. The HV0.2 of isothermal samples decreased with the increase in isothermal temperature, which may be related to the increase in liquid-phase composition and AGS; Cu and Si show obvious segregation at grain boundaries and within intracrystalline droplets. The segregation of Cu and Si in the initially melted solid grains leads to the creation of intracrystalline droplets. The diffraction peaks of Al7Cu2Fe, Al6(Cu, Fe), Al2CuMg, and MgZn2 gradually decrease as the isothermal temperature increases. Due to the influence of the grain refinement mechanism and melting mechanism, the coarsening behavior of grains at high isothermal temperatures is more complicated, and the coarsening rate constant shows an increment followed by a subsequent decrease as the isothermal temperature rises. The coarsening kinetics of 7075 aluminum alloy in a semi-solid state can be described using the LSW equation of n = 3. Full article

The present work was undertaken to explore the multiple alloys and process steps that have been suggested to mitigate the harmful effects of high iron content in cast Al-Si alloys. The base alloy used was ommercial 413.0 alloy containing 0.35%Mg. Iron was added at three Fe levels up to 1.8%. The addition of Sr, 1.0%Zn, 0.2%Ti were made to the alloys so prepared, which were melted and maintained at a superheat of 750 °C or 950 °C. The melts were poured in different molds that produced three solidification rates. In total, 40 castings were prepared: half of the castings were used for metallographic examinations in the as-cast condition, while the other half were set aside for tensile testing following T6 treatment. The results show that at a solidification rate of 50 °C/s, 1.8%Fe could be dissolved in the aluminum matrix regardless of other melt treatments. With regard to the other solidification rates, superheating at 950 °C, coupled with Sr addition or Sr + Be, reduces the average β-platelets length by 80% (0.8 °C/s) or 95% (8 °C/s). The addition of P causes a marked drop in the alloy tensile strength due to the precipitation of primary Si, Al2Si2Sr, and β-AlFeSi hard-phase particles. Therefore, reducing the iron content in the castings may be considered a major objective to be recommended for developing alloys with higher strength and optimum quality values. Based on the idea of integrated computational materials Engineering (ICME), this research applies a digital integrated computing platform integrating ProCAST and MATLAB software. The effects of Fe and Zn contents on the microstructure and properties of die-casting Al–10Si–Mg alloy was investigated through numerical simulation and experimental characterization. The results show that with Fe and Zn contents of 1.30 and 0.25 wt.%, respectively, the grain size and porosity of the die-cast parts are the smallest, and the yield strength and tensile strength are 203 MPa and 313 MPa, respectively. Compared with the addition of 0.14 wt.% Fe and 0.01 wt.% Zn, the increase was 16% and 15.5%, respectively. When the Fe content is higher than 1.30 wt.%, the size of the β-Al5FeSi phase in the alloy matrix increases. Moreover, as the Fe content increases, the morphology of the β-Al5FeSi transforms from elongated to a needle-like shape, which increases brittleness and reduces elongation, tensile strength, and yield strength. When 0.25 wt.% Zn is added, the segregation phenomenon of eutectic Si in the Al–10Si–Mg alloy is inhibited and the tensile strength and yield strength are improved. However, with the increase in Zn content to 0.95 wt.%, there is the coarsening of eutectic Si, resulting in a decreased elongation and decreased mechanical properties. The optimization method of the integrated computing platform greatly simplifies the computing cycle and improves work efficiency. Full article

A large number of MIG welding tests were carried out on a 3 mm thick 7075 aluminum alloy plate prepared by the self-developed jet forming–extrusion–drawing process of 7075 high-strength aluminum alloy welding wire, and the welding process of the welding wire and the change in the performance of the welded joint after T6 heat treatment were studied. The results show that the self-developed wire has a good forming joint and a wide welding process window: the welding speed is 5–7 mm/s, and the welding current is 100–150 A. The main precipitated phases in the joint were η(MgZn2), S(CuMgAl2), Mg2Si, and Al13Fe4, which were continuously distributed at the grain boundaries in the form of coarse networks or long strips, which was an important reason for the weak performance of the joints. After the heat treatment of T6, the precipitated phase in the joint was greatly reduced, the element segregation phenomenon was improved, and the residual precipitated phase was mainly Al13Fe4 and a small amount of insoluble phase Fe and Si, and the recrystallization size of the heat-affected zone was refined. Through heat treatment, the average microhardness of the joint was increased from 110 HV to 150.24 HV, and the tensile strength was increased from 326 MPa to 536 MPa, reaching 97.5% of the strength of the base metal, indicating that the softening phenomenon was significantly improved after heat treatment, and the joint had excellent performance. Al–Zn–Mg–Si alloy coatings have been developed to inhibit the corrosion of cold-rolled steel sheets by offering galvanic and barrier protection to the substrate steel. It is known that Fe deposited from the steel strip modifies the microstructure of the alloy. We cast samples of Al–Zn–Mg–Si coating alloys containing 0.4 wt% Fe and directionally solidified them using a Bridgman furnace to quantify the effect of this Fe addition between 600 °C and 240 °C. By applying a temperature gradient, growth is encouraged, and by then quenching the sample in coolant, the microstructure may be frozen. These samples were analysed using scanning electron microscopy (SEM) and energy dispersive X-ray spectroscopy (EDS) to determine the morphological effects of the Fe distribution across the experimental temperature range. However, due to the sub 1 wt% concentration of Fe, synchrotron X-ray fluorescence microscopy (XFM) was applied to quantitatively confirm the Fe distribution. Directionally solidified samples were scanned at 7.05 keV and 18.5 keV using X-ray fluorescence at the Australian Synchrotron using the Maia array detector. It was found that a mass nucleation event of the Fe-based τ6 phase occurred at 495 °C following the nucleation of the primary α-Al phase as a result of a peritectic reaction with remaining liquid. The continuous industrial development that occurs worldwide generates the need to develop new materials with increasingly higher functional properties. This need also applies to the basic material for electricity purposes, which is copper. In this article, we carry out studies on the influence of various alloying elements such as Mg, In, Si, Nb, Hf, Sb, Ni, Al, Fe, Zr, Cr, Zn, P, Ag, Sc, Pb, Sn, Co, Ti, Mn, Te and Bi on the electrical and mechanical properties of ETP-grade copper. The research involves producing copper alloys using the gravity die casting method with alloy additions of 0.1 wt.%, 0.3 wt.% and 0.5 wt.%. All resulting materials are cold-worked to produce wires, which are subsequently homogenized and annealed. The materials produced in this manner undergo testing to determine their specific electrical conductivity, tensile strength, yield strength, elongation and Vickers hardness (HV10 scale). Full article

Alloy coatings protect steel from corrosion in various applications. We investigated the effects of Si addition on the microstructure, electrochemical behavior, and corrosion resistance of steel sheets coated with a hot-dip Zn–Mg–Al–Si alloy using a batch-type galvanization process. Microstructural analysis revealed that the Zn–Al–Mg alloy coating layer contained a significant amount of Fe that diffused from the substrate, leading to delamination due to the formation of brittle Fe–Zn intermetallic compounds. However, the introduction of Si resulted in the formation of a stable Fe2Al3Si inhibition layer at the substrate–coating interface; this layer prevented interdiffusion of Fe as well as enhanced the coating adhesion. Additionally, the formation of acicular Mg2Si phases on the coating surface improved the surface roughness. As the Si content increased, the corrosion resistance of the coating improved. Specifically, the Zn–Al–Mg coating layer with 0.5 wt.% Si exhibited excellent anti-corrosion performance, without red rust formation on its surface even after 2600 h, during a salt spray test. The effects of Fe-bearing phases on the structure, mechanical properties, and fracture mechanism of a non-heat-treatable model sheet alloy (wt.%: Al–2%Cu–1.5%Mn(-Mg,Zn)), designed for Al20Cu2Mn3 dispersoids, was investigated. This involved a combination of thermodynamic modeling in the Thermo-Calc program and experimental studies of structure and mechanical properties. It has been shown that the addition of 0.5 and 0.4% iron and silicon leads to the formation of eutectic inclusions in the Al15(Mn,Fe)3Si2 phase. In addition to the Fe- bearing inclusions, the formation of the eutectic Al2Cu and Al2CuMg phases can be expected in the as-cast structure of the experimental alloys. Despite their relatively high fraction of eutectic particles, non-homogenized alloy ingots demonstrated sufficiently high deformation processability during the hot (400 °C) and cold rolling, which made it possible to obtain high-quality sheet alloys (with reduction degrees of 80 and 75%, respectively). The results of the tensile tests revealed that, after cold rolling, the addition of 1% Mg significantly increased the tensile and yield strengths, whereas the effect of 1% Zn was negligible. At the same time, the uniform distribution of Fe-bearing phases in the structure of the cold-rolled sheets contributes to the preservation of the dimple mechanism of the fracture toughness. This helps to maintain the same level of ductility for the cold-rolled sheet Fe-containing alloys as for Fe-free alloys. It has been shown, based on the data obtained, that adding Fe, Si, Mg, and Zn to the base Al–2%Cu–1.5%Mn alloy in a total amount of more than 3% makes it possible to retain the ductile fracture patterns of the base alloy and obtain a fairly higher level of mechanical properties. This suggests the fundamental possibility of using a variety of secondary raw materials (containing the main elements present in aluminum alloys of different alloying systems) to prepare a base alloy that does not require homogenization or thermal hardening. Investigating the effect of Fe and Si is essential for any new Al-based composition, as these impurities can be easily found both after primary production and recycling. This study is dedicated to filling the gap in revealing the phase composition of an Al-6%Mg-2%Ca-2%Zn alloy after the combined and separate addition of Fe and Si. This was addressed by permanent mold casting and solid solution heat treatment. The investigation of slowly solidified samples also contributed to understanding potential phase transitions. It was found that the alloy containing 0.5%Fe can have nearly spherical intermetallics after heat treatment, whereas a higher Fe content brought the formation of a needle-shaped Al3Fe intermetallic. We explain this by the formation of a ternary α-Al + Al10CaFe2 + Al4Ca eutectic, which is more compact in as-cast condition compared to divorced binary α-Al + Al4Ca and α-Al + Al3Fe eutectics. Similarly, 0.5%Si readily incurred the formation of a needle-shaped Al2CaSi2 intermetallic, probably also by a binary reaction L → α-Al + Al2CaSi2. In the solidified samples, no Mg2Si phase was found, even in slowly solidified samples. This is contrary to the thermodynamic calculation, which suggests a peritectic reaction L + Al2CaSi2 Mg2Si. Interestingly, the addition of 0.5%Si caused an even coarser microstructure compared to the addition of 1%Fe, which caused the appearance of a primary Al3Fe phase. We conclude that the new alloy is more tolerable to Fe rather than Si. Specifically, the addition of 0.5%Fe can be added while maintaining a fine morphology of the eutectic network. It was suggested that the morphology of eutectic and solid solution hardening governed the mechanical properties. The strength of the alloys containing separate 0.5%Fe (UTS = 215 ± 8 MPa and YS 146 ± 4 = MPa) and the combined 0.5%Fe and 0.5%Si additions (UTS = 195 ± 14 MPa and YS ± 1 = 139 MPa) was not compromised compared to the alloy containing 0.5%Si (UTS 201 ± 24 = MPa and YS = 131 ± 1 MPa). Due to the engine’s start/stop system and a sudden increase in speed or load, the development of alloys suitable for engine bearings requires excellent tribological properties and high mechanical properties. Including additional elements in the Al-rich matrix of these anti-friction alloys should strengthen their tribological properties. The novelty of this work is in constructing a suitable artificial neural network (ANN) architecture for highly accurate modeling and prediction of the mechanical properties of the bearing aluminum-based alloys and thus optimizing the chemical composition for high mechanical properties. In addition, the study points out the impact of soft and more solid phases on the mechanical properties of these alloys. For this purpose, a huge number of alloys (198 alloys) with different chemical compositions combined from Sn, Pb, Cu, Mg, Zn, Si, Ni, Bi, Ti, Mn, Fe, and Al) were cast, annealed, and tested for determining their mechanical properties. The annealed sample microstructure analysis revealed the formation of soft structural inclusions (Sn-rich, Sn-Pb, and Pb-Sn phases) and solid phase inclusions (strengthened phase, Al2Cu). The mechanical properties of ultimate tensile strength (σu), Brinell hardness (HB), and elongation to failure (δ) were used as control responses for constructing the ANN network. The constructed network was optimized by attempting different network architecture designs to reach minimal errors. Besides the excellent tribological characteristics of the designed set of alloys, soft inclusions based on Sn and Pb and solid-phase Cu inclusions fulfilled the necessary level of mechanical properties for anti-friction alloys; the maximum mechanical properties reached were: σu = 197 ± 7 MPa, HB = 77 ± 4, and δ = 20.3 ± 1.0%. The optimal ANN architecture with the lowest errors (correlation coefficient (R) = 0.94, root mean square error (RMSE) = 3.5, and average actual relative error (AARE) = 1.0%) had two hidden layers with 20 neurons. The model was validated by additional experiments, and the characteristics of the new alloys were accurately predicted with a low level of errors: R ≥ 0.97, RMSE = 1–2.65, and AARE ˂ 10%. The fatigue crack initiation and growth characteristics in 7050-T7451 aluminum alloy butt joints subjected to different stress ratios and owing to friction stir welding (FSW) were investigated using fatigue tests for stress ratios of 0.1, 0.3, and 0.5. The difference between the fatigue crack initiation in the base material (BM) and FSW joints, related to coarse secondary phases, was explored using scanning electron microscopy (SEM). Accordingly, Al23CuFe4, Al7Cu2Fe, and Al2Mg3Zn3 were the preferred joint crack initiation locations, whereas Mg2Si was the major fracture initiation point of the parent material, and cracks tended to propagate along dense, coarse secondary phases, becoming more pronounced for larger cracks. In addition, as the stress ratio increased, non-Mg2Si phase fracture initiation points appeared in the BM. Meanwhile, the quantity of non-Mg2Si phases in the joints continued to increase, and the crack initiation sites became increasingly concentrated in the TMAZ-HAZ region. Full article
