The article presents a new AM (Additive Manufacturing) process development, necessary to repair parts made from Aluminum 6061 material, with T6 treatment. The laser Directed Energy Deposition (DED) and Extreme High-Speed Directed Energy Deposition (EHLA) capabilities are evaluated for repairing Al large components. To optimize the process parameters, single-track depositions were analyzed for both laser-powder DED (feed rate of 2 m/min) and EHLA (feed rate 20 m/min) for AlSi10Mg and Al6061 powders. The cross-sections of single tracks revealed the bonding characteristics and provided laser-powder DED, a suitable parameter selection for the repair. Three damage types were identified on the Al component to define the specification of the repair process and to highlight the capabilities of laser-powder DED and EHLA in repairing intricate surface scratches and dents. Our research is based on variation of the powder mass flow and beam power, studying the influence of these parameters on the weld bead geometry and bonding quality. The evaluation criteria include bonding defects, crack formation, porosity, and dilution zone depth. The bidirectional path planning strategy was applied with a fly-in and fly-out path for the hatching adjustment and acceleration distance. Samples were etched for a qualitative microstructure analysis, and the HV hardness was tested. The novelty of the paper is the new process parameters for laser-powder DED and EHLA deposition strategies to repair large Al components (6061 T6), using AlSi10Mg and Al6061 powder. Our experimental research tested the defect-free deposition and the compatibility of AlSi10Mg on the Al6061 substrate. The readers could replicate the method presented in this article to repair by laser-powder DED/EHLA large Al parts and avoid the replacement of Al components with new ones. Full article

Aluminum matrix composites provide an ideal solution for lightweight brake disks, but conventional casting processes are prone to crack initiation due to inhomogeneous reinforcement dispersion, gas porosity, and inadequate toughness. To break the conventional trade-off between high wear resistance and low toughness of brake disks, this study fabricated a bimetallic structure of SiCp/Al–Fe–V–Si aluminum matrix composite and cast ZL101 alloy using friction stir lap welding (FSLW). Then, the microstructural evolution, mechanical properties, and tribological behavior of the FSLW joints were studied by XRD, SEM, TEM, tensile testing, and tribological tests. The results showed that the FSLW process homogenized the distribution of SiC particle reinforcements in the SiCp/Al–Fe–V–Si composites. The Al12(Fe,V)3Si heat-resistant phase was not decomposed or coarsened, and the mechanical properties were maintained. The FSLW process refined the grains of the ZL101 aluminum alloy through recrystallization and fragmented eutectic silicon, improving elongation to 22%. A metallurgical bond formed at the joint interface. Tensile fracture occurred within the ZL101 matrix, demonstrating that the interfacial bond strength exceeded the alloy’s load-bearing capacity. In addition, the composites exhibited significantly enhanced wear resistance after FSLW, with their wear rate reduced by approximately 40% compared to the as-received materials, which was attributed to the homogenized SiC particle distribution and the activation of an oxidative wear mechanism. Fatigue damage in steel–concrete composite structures frequently initiates at welded joints due to stress concentrations and inherent defects. This study investigates the stress intensity factors (SIFs) associated with fatigue cracks in the welds of steel longitudinal beams, employing the FRANC3D–ABAQUS interactive technique. A finite element model was developed and validated against experimental data, followed by the insertion of cracks at both the weld root and weld toe. The influences of stud spacing, initial crack size, crack shape, and lack-of-penetration defects on Mode I SIFs were systematically analyzed. Results show that both weld root and weld toe cracks are predominantly Mode I in nature, with the toe cracks exhibiting higher SIF values. Increasing the stud spacing, crack depth, or crack aspect ratio significantly raises the SIFs. Lack of penetration defects further amplifies the SIFs, especially at the weld root. Based on the computed SIFs, fatigue life predictions were conducted using a crack propagation approach. These findings highlight the critical roles of crack geometry and welding quality in fatigue performance, providing a numerical foundation for optimizing welded joint design in composite structures. This study systematically evaluates the influence of copper (Cu) addition in gas-shielded solid wires on the microstructure and cryogenic toughness of X80 pipeline steel welds. Welds were fabricated using solid wires with varying Cu contents (0.13–0.34 wt.%) under identical gas metal arc welding (GMAW) parameters. The mechanical capacities were assessed via tensile testing, Charpy V-notch impact tests at −20 °C and Vickers hardness measurements. Microstructural evolution was characterized through optical microscopy (OM), scanning electron microscopy (SEM) and electron backscatter diffraction (EBSD). Key findings reveal that increasing the Cu content from 0.13 wt.% to 0.34 wt.% reduces the volume percentage of acicular ferrite (AF) in the weld metal by approximately 20%, accompanied by a significant decline in cryogenic toughness, with the average impact energy decreasing from 221.08 J to 151.59 J. Mechanistic analysis demonstrates that the trace increase in the Cu element. The phase transition temperature and inclusions is not significant but can refine the prior austenite grain size of the weld, so that the total surface area of the grain boundary increases, and the surface area of the inclusions within the grain is relatively small, resulting in the nucleation of acicular ferrite within the grain being weak. This microstructural transition lowers the critical crack size and diminishes the density for high-angle grain boundaries (HAGBs > 45°), which weakens crack deflection capability. Consequently, the crack propagation angle decreases from 54.73° to 45°, substantially reducing the energy required for stable crack growth and deteriorating low-temperature toughness. Full article

E36 steel, widely used in shipbuilding and offshore structures, offers moderate strength and excellent low-temperature toughness. However, its welded joints are highly susceptible to fatigue failure. Cracks typically initiate at weld toes or within the heat-affected zone (HAZ), severely limiting the fatigue life of fabricated components. Traditional life prediction methods are complex, inefficient, and lack accuracy. This study proposes a machine learning (ML) framework for efficient fatigue life prediction of E36 welded joints. Welded specimens using SQJ501 filler wire on prepared E36 steel established a dataset from 23 original fatigue test data points. The dataset was expanded via Z-parameter model fitting, with data scarcity addressed using SMOTE. Pearson correlation analysis validated data relationships. After grid-optimized training on the augmented data, models were evaluated on the original dataset. Results demonstrate that the machine learning models significantly outperformed the Z-parameter formula (R2 = 0.643, MAPE = 16.15%). The artificial neural network (R2 = 0.972, MAPE = 4.45%) delivered the best overall performance, while the random forest model exhibited high consistency between validation (R2 = 0.888, MAPE = 6.34%) and testing sets (R2 = 0.897), with its error being significantly lower than that of support vector regression. Nickel is used in aerospace, military, energy, and chemical sectors. Commercially pure (CP) Ni, and its alloys, including solid-solution strengthened (SSS), precipitation strengthened (PS), and specialty alloys (SA), are widely utilized, typically at elevated temperatures, in corrosive settings and in cryogenic milieu. Ni or Ni-based alloys frequently require welding realized, inter alia, via methods using electric arc and beam power. Tungsten inert gas (TIG) and Electron-beam welding (EBW) have been utilized most often. Friction stir welding (FSW) is the most promising solid-state welding technique for connecting Ni and its alloys. The primary weldability issues related to Ni and its alloys are porosity, as well as hot and warm cracking. CP Ni exhibits superior weldability. It is vulnerable to porosity and cracking during the solidification of the weld metal. Typically, SSS alloys demonstrate superior weldability when compared to PS Ni alloys; however, both types may experience weld metal solidification cracking, liquation cracking in the partially melted and heat-affected zones, as well as ductility-dip cracking (DDC). Furthermore, PS alloys are prone to strain-age cracking (SAC). The weldability of specialty Ni alloys is limited, and brazing might provide a solution. Employing appropriate filler metal, welding settings, and minimal restraint can reduce or avert cracking. Full article

This study investigates the mechanical behavior of X52 steel pipes and their weld regions under pure hydrogen transport conditions, with a focus on assessing potential hydrogen embrittlement risks. Through experimental analysis, the research evaluates how different pipeline regions—including the base metal, weld metal, and heat-affected zones—respond to varying hydrogen pressures. Key mechanical properties such as elongation, fracture toughness, and crack growth resistance are analyzed to determine their implications for structural integrity and safety. Based on the findings, this study proposes criteria for the safety evaluation of X52 pipelines operating in hydrogen service environments. The results are intended to inform decisions regarding the repurposing of existing pipelines or the design of new infrastructure dedicated to pure hydrogen transport, offering insights into material performance and critical safety considerations for hydrogen pipeline applications. This study develops an optimized femtosecond laser welding process for joining quartz glass and TC4 titanium alloy (Ti-6Al-4V) under non-optical contact conditions, specifically addressing the manufacturing needs of specialized photoelectric effect research containers. The joint primarily consists of parallel laser-welded zones (WZ) interspersed with base material. The defocus distance of the femtosecond laser predominantly influences the depth and phase composition of the WZ, while the weld spacing influences the crack distribution in the joint region. The maximum shear strength of 14.4 MPa was achieved at a defocusing distance of +0.1 mm (below the interface) and a weld spacing of 40 μm. The XRD stress measurements indicate that the defocusing distance mainly affects the stress along the direction of laser impact (DLI), whereas the weld spacing primarily influences the stress along the direction of spacing (DS). GPA results demonstrate that when the spacing is less than 30 μm, the non-uniform shrinkage inside the WZ induces tensile stress in the joint, leading to significant fluctuations in DS residual stress and consequently affecting the joint’s shear strength. This study investigates the effects of process parameters on the mechanical properties of dissimilar joints and, for the first time, analyzes the relationship between joint residual strain and femtosecond laser weld spacing, providing valuable insights for optimizing femtosecond laser welding processes. As a key component in the hydraulic brake system of automobiles, the brake joint directly affects the braking performance and driving safety of the vehicle. Therefore, improving the quality of brake joints is crucial. During the processing, due to the complexity of the welding material and welding process, the weld seam is prone to various defects such as cracks, pores, undercutting, and incomplete fusion, which can weaken the joint and even lead to product failure. Traditional weld seam detection methods include destructive testing and non-destructive testing; however, destructive testing has high costs and long cycles, and non-destructive testing, such as radiographic testing and ultrasonic testing, also have problems such as high consumable costs, slow detection speed, or high requirements for operator experience. In response to these challenges, this article proposes a defect detection and classification method for laser welding seams of automotive brake joints based on machine vision inspection technology. Laser-welded automotive brake joints are subjected to weld defect detection and classification, and image processing algorithms are optimized to improve the accuracy of detection and failure analysis by utilizing the high efficiency, low cost, flexibility, and automation advantages of machine vision technology. This article first analyzes the common types of weld defects in laser welding of automotive brake joints, including craters, holes, and nibbling, and explores the causes and characteristics of these defects. Then, an image processing algorithm suitable for laser welding of automotive brake joints was studied, including pre-processing steps such as image smoothing, image enhancement, threshold segmentation, and morphological processing, to extract feature parameters of weld defects. On this basis, a welding seam defect detection and classification system based on the cascade classifier and AdaBoost algorithm was designed, and efficient recognition and classification of welding seam defects were achieved by training the cascade classifier. The results show that the system can accurately identify and distinguish pits, holes, and undercutting defects in welds, with an average classification accuracy of over 90%. The detection and recognition rate of pit defects reaches 100%, and the detection accuracy of undercutting defects is 92.6%. And the overall missed detection rate is less than 3%, with both the missed detection rate and false detection rate for pit defects being 0%. The average detection time for each image is 0.24 s, meeting the real-time requirements of industrial automation. Compared with infrared and ultrasonic detection methods, the proposed machine-vision-based detection system has significant advantages in detection speed, surface defect recognition accuracy, and industrial adaptability. This provides an efficient and accurate solution for laser welding defect detection of automotive brake joints. Full article

In this study, the effects of post-weld heat treatment (PWHT) on residual stress distribution and fatigue crack propagation (FCP) behavior in linear friction welded (LFW) Ti-6Al-4V joints were investigated. Microstructural evolution in the weld center zone (WCZ), thermomechanically affected zone (TMAZ), heat-affected zone (HAZ), and base metal (BM) was characterized using scanning electron microscropy (SEM) and electron backscatter diffraction (EBSD). Mechanical properties were evaluated via Vickers hardness testing and digital image correlation (DIC)-based tensile testing. Residual stresses before and after PWHT were measured using the contour method. The LFW process introduced significant residual stresses, with tensile stresses up to 709.2 MPa in the WCZ, resulting in non-uniform fatigue crack growth behavior. PWHT at 650 °C and 750 °C effectively reduced these stresses. After PWHT, fatigue cracks propagated uniformly across the weld region, enabling reliable determination of crack growth rates. The average crack growth rates of the heat-treated specimens were comparable to those of the base metal, confirming that PWHT, particularly at 750 °C, stabilizes the fatigue crack path and relieves internal stress. Stainless steel, due to its exceptional comprehensive properties, has been widely adopted as the primary material for liquid cargo tank containment systems and pipelines in liquefied natural gas (LNG) carriers. However, challenges such as hot cracking, excessive deformation, and the deterioration of welded joint performance during stainless steel welding significantly constrain the construction quality and safety of LNG carriers. While conventional tungsten inert gas (TIG) welding can produce high-integrity welds, it is inherently limited by shallow penetration depth and low efficiency. Magnetic field-assisted TIG welding technology addresses these limitations by introducing an external magnetic field, which effectively modifies arc morphology, refines grain structure, enhances penetration depth, and improves corrosion resistance. In this study, TIG bead-on-plate welding was performed on 304 stainless steel plates, with a systematic investigation into the dynamic arc behavior during welding, as well as the microstructure and anti-corrosion properties of the deposited metal. The experimental results demonstrate that, in the absence of a magnetic field, the welding arc remains stable without deflection. As the intensity of the alternating magnetic field intensity increases, the arc exhibits pronounced periodic oscillations. At an applied magnetic field intensity of 30 mT, the maximum arc deflection angle reaches 76°. With increasing alternating magnetic field intensity, the weld penetration depth gradually decreases, while the weld width progressively expands. Specifically, at 30 mT, the penetration depth reaches a minimum value of 1.8 mm, representing a 44% reduction compared to the non-magnetic condition, whereas the weld width peaks at 9.3 mm, corresponding to a 9.4% increase. Furthermore, the ferrite grains in the weld metal are significantly refined at higher alternating magnetic field intensities. The weld metal subjected to a 30 mT alternating magnetic field exhibits the highest breakdown potential, the lowest corrosion rate, and the most protective passive film, indicating superior corrosion resistance compared to other tested conditions. Tensile strength, yield stress and elongation, as well as the stress–strain curves are obtained by standard tensile tests using specimens extracted from welded joints. Fracture toughness testing was carried out to determine the critical stress intensity factor, KIc, and the critical crack length, ac, for all three zones of the welded joint, parent metal (PM), heat-affected zone (HAZ) and weld metal (WM). Based on these results, the tensile and fracture mechanics properties of welded joints made of A387 Gr. B and SA387 Gr. 91 steels are compared and analyzed. Full article

This study presents a novel flake powder metallurgy approach for fabricating Al/CNT composites, combining the dual-matrix (DM) method with shift-speed ball milling (SSBM) to optimize mechanical performance. Samples prepared via DM-SSBM were systematically compared to those produced by conventional high-speed ball milling (HSBM), single-stage SSBM, and dual-matrix (DM) routes. Tensile testing revealed that the DM1MR50-SSBM composite achieved a superior balance of strength and ductility, with an ultimate tensile strength of ~267 MPa, elongation of ~9.9%, and the highest energy absorption capacity (~23.4 MJ/m3) among all tested samples. In contrast, the HSBM sample, while achieving the highest tensile strength (~328 MPa), exhibited limited elongation (~4.7%), resulting in lower overall toughness. The enhanced mechanical response of the DM-SSBM composites is attributed to improved CNT dispersion, refined cold-welding interfaces, and pure Al matrix softness, which together facilitate superior load transfer and hinder crack propagation under tensile stress. In the final consolidated state, aluminum forms a continuous matrix embedding the CNTs, justifying the use of the term “aluminum matrix” to describe the composite structure. These findings highlight the DM-SSBM approach as a promising method for developing lightweight, high-toughness aluminum composites suitable for energy-absorbing structural applications. Full article

In view of the problems of poor safety, slow detection speed, and low accuracy of existing nondestructive testing (NDT) technologies, such as X-ray methods and ultrasonic detection in detecting electron beam weld defects in aluminum alloys, this study proposes a weak magnetic NDT method based on the geomagnetic field. Firstly, the finite element analysis method was used to establish a simulation model of aluminum alloy electron beam welding defects, and the distribution characteristics of the magnetic field around weld defects, such as cracks and pores, were obtained. Then, the magnetic anomaly signal at the crack weld was identified by combining the wavelet transform and the least squares method. Finally, experimental tests show that the proposed method can safely, quickly, and accurately detect the defects of aluminum alloy electron beam welds. Full article

This investigation examines the corrosion behavior and mechanisms of 304 stainless steel shielded metal arc welding (SMAW) and gas metal arc welding (GMAW) joints in the simulated reservoir environment through electrochemical testing, stress-free hanging specimens and U-bend specimen immersion experiments, and microstructural characterization. The electrochemical results demonstrate that both welded joints exhibit a superior corrosion resistance in this environment, with a sensitivity of intergranular corrosion (IGC) below 1% and a corrosion rate below 0.005 mm/a. Increasing chloride concentrations elevate the passivation current densities for both the base metal and welded joints. The immersion testing revealed that after 90 days of exposure across the investigated chloride concentrations (50–300 mg/L), all welded specimens maintained surface integrity with no visible corrosion. Furthermore, U-bend specimens demonstrated no evidence of stress corrosion cracking, confirming a low stress corrosion susceptibility. Full article
