To solve the low efficiency of traditional sheet metal measurement, this paper proposes a digital inspection method for sheet metal parts based on 3D point clouds. The 3D point cloud data of sheet metal parts are collected using a 3D laser scanner, and the topological relationship is established by using a K-dimensional tree (KD tree). The pass-through filtering method is adopted to denoise the point cloud data. To preserve the fine features of the parts, an improved voxel grid method is proposed for the downsampling of the point cloud data. Feature points are extracted via the intrinsic shape signatures (ISS) algorithm and described using the fast point feature histograms (FPFH) algorithm. After rough registration with the sample consensus initial alignment (SAC-IA) algorithm, an initial position is provided for fine registration. The improved iterative closest point (ICP) algorithm, used for fine registration, can enhance the registration accuracy and efficiency. The greedy projection triangulation algorithm optimized by moving least squares (MLS) smoothing ensures surface smoothness and geometric accuracy. The reconstructed 3D model is projected onto a 2D plane, and the actual dimensions of the parts are calculated based on the pixel values of the sheet metal parts and the conversion scale. Experimental results show that the measurement error of this inspection system for three sheet metal workpieces ranges from 0.1416 mm to 0.2684 mm, meeting the accuracy requirement of ±0.3 mm. This method provides a reliable digital inspection solution for sheet metal parts. Full article

Development of forming methods for surface-coated metals is a current concern due to their economic and environmental advantages. For a successful forming operation, it is necessary that both components, the substrate and the coating, are able to withstand stress without damage until the final shape and dimensions are reached. This goal can be achieved through good knowledge of the elastic and plastic properties of the substrate and the coating, the compatibility between them, the appropriate surface treatment, and the rigorous control of technological forming parameters. Our study was carried out with flat specimens of pre-painted Al 99.0 sheet that were electromagnetically formed by bulging. Forming behavior was investigated as depending on the initial thickness of the substrate, on the aluminum sheet pretreatment, as well as on the plastic deformation path of the metal–paint structure. To verify the damage to the paint layer, tests with increasing strains were performed, and the interface between the metal and the coating layer was investigated by scanning electron microscopy. The obtained results indicate that electromagnetic forming of pre-painted sheets can be a feasible method for specific applications if the forming degree of the substrate is tightly correlated with the type of desired coating and with the pretreatment method used for the metal surface. Graphene is considered one of the most promising flexible transparent electrode materials as it has high charge carrier mobility, high electrical conductivity, low optical absorption, excellent mechanical strength, and good bendability. However, graphene-based flexible transparent electrodes face a critical challenge in balancing electrical conductivity and optical transmittance. Here, we present a green and scalable direct ink writing (DIW) strategy to fabricate graphene grid patterns by optimizing ink formulation with sodium dodecyl sulfate (SDS) and ethanol. SDS eliminates the coffee ring effect via Marangoni flow, while ethanol enhances graphene flake alignment during hot-pressing, achieving a high conductivity of 5.22 × 105 S m−1. The grid-patterned graphene-based flexible transparent electrodes exhibit a low sheet resistance of 21.3 Ω/sq with 68.5% transmittance as well as a high stability in high-temperature and corrosive environments, surpassing most metal/graphene composites. This method avoids toxic solvents and high-temperature treatments, demonstrating excellent stability in harsh environments. Full article

This study presents the first investigation into the application of ultrasonic vibration-assisted electrical discharge machining (UV-EDM) using graphite electrodes for external cylindrical surface machining—an essential surface in the production of tablet punches and sheet metal-forming dies. A custom ultrasonic horn was designed and fabricated using 90CrSi material to operate effectively at a resonant frequency of 20 kHz, ensuring stable vibration transmission throughout the machining process. A Box–Behnken experimental design was employed to explore the effects of five process parameters—vibration amplitude (A), pulse-on time (Ton), pulse-off time (Toff), discharge current (Ip), and servo voltage (SV)—on two key performance indicators: material removal rate (MRR) and surface roughness (Ra). The optimization process was conducted in two stages: single-objective analysis to maximize MRR while ensuring Ra < 4 µm, followed by a hybrid multi-objective approach combining NSGA-II and the Analytic Hierarchy Process (AHP). The optimal solution achieved a high MRR of 9.28 g/h while maintaining Ra below the critical surface finish threshold, thus meeting the practical requirements for punch surface quality. The findings confirm the effectiveness of the proposed horn design and hybrid optimization strategy, offering a new direction for enhancing productivity and surface integrity in cylindrical EDM applications using graphite electrodes. Twinning-induced plasticity (TWIP) steels represent a significant development in automotive steel production, characterized by advanced strength and ductility properties. The present study empirically investigated the effects of process parameters on the cutting process and surface quality of TWIP980 steel sheet by abrasive water jet (AWJ) cutting. The cutting experiments were conducted on 1.4 mm thick sheet metal using four different traverse speeds (50, 100, 200, and 400 mm/min) and four different water jet pressures (1500, 2000, 2500, and 3000 bar). Two different abrasive flow rates (300 and 600 g/min) were also utilized. The cut surfaces were characterized in three dimensions with an optical profilometer. The parameters of surface roughness, kerf width, taper angle, and material removal rate (MRR) were determined. Furthermore, microhardness measurements were conducted on the cut surfaces. The optimal surface quality and geometrical accuracy were achieved by applying a combination of parameters, including 3000 bar of pressure, a traverse rate of 400 mm/min, and an abrasive flow rate of 600 g/min. Concurrently, an effective cutting performance with increased MRR and reduced taper angles was achieved under these conditions. The observed increase in microhardness with increasing pressure is attributable to a hardening effect resulting from local plastic deformation. Full article

Planar heaters are designed to deliver uniform heat across broad surfaces and serve as critical components in applications requiring energy efficiency, safety, and mechanical flexibility, such as wearable electronics and smart textiles. However, conventional metal-based heaters are limited by poor adaptability to curved or complex surfaces, low mechanical compliance, and susceptibility to oxidation-induced degradation. To overcome these challenges, we applied a protein-assisted electroless copper (Cu) plating strategy to electrospun poly(vinylidene fluoride-co-hexafluoropropylene) (PVDF-HFP) nanofiber substrates to fabricate flexible, conductive planar heating membranes. For interfacial functionalization, a protein-based engineering approach using bovine serum albumin (BSA) was employed to facilitate palladium ion coordination and seed formation. The resulting membrane exhibited a dense, continuous Cu coating, low sheet resistance, excellent durability under mechanical deformation, and stable heating performance at low voltages. These results demonstrate that the BSA-assisted strategy can be effectively extended to complex three-dimensional fibrous membranes, supporting its scalability and practical potential for next-generation conformal and wearable planar heaters. The surface topography of the rolls used in skin-pass cold rolling determines the surface finish of rolled sheets. In this sense, work rolls can be intentionally textured to produce certain topographical features on the final sheet surface. The maskless electrochemical texturing method (MECT) is a potential candidate for industrial-scale application due to its reduced texturing cost and time when compared to traditional texturing methods. However, there are few studies in the literature that address the MECT method applied to the topography control of cold rolling work rolls. The present work aims to analyze the viability of surface texturing via MECT of work rolls used in skin-pass cold rolling. In this study, we first investigated how texturing occurs for tool steel using flat textured samples to facilitate the understanding of the dissolution mechanisms involved. In this case, a specially designed texturing chamber was built to texture flat samples extracted from an actual work roll. The results indicated that the anodic dissolution involved in tool steel texturing occurs preferentially in the metallic matrix around the primary carbides. Then, we textured a work roll used in pilot-scale rolling tests, which required the development of a special prototype to texture cylindrical surfaces. After texturing, the texture transfer from the work roll to the sheets was investigated. Rolling tests showed that the work roll surface textured with a dimple pattern generated a pillar-shaped texture pattern on the sheet surface, possibly due to a reverse extrusion mechanism. The growing demand for high-energy, safe, and sustainable lithium-ion batteries has increased interest in nickel-rich cathode materials and solid-state electrolytes. This study presents a scalable wet-processing method for fabricating composite cathodes for all-solid-state batteries. The cathodes studied herein are high-nickel LiNi0.90Mn0.05Co0.05O2, NMC955, the sulfide-based electrolyte Li6PS5Cl, and alternative binders—polyvinyl alcohol (PVA) and polyisobutylene (PIB)—dispersed in toluene, a non-polar solvent compatible with the electrolyte. After fabrication, the cathodes were characterized using SEM/EDX, sheet resistance, and Hall effect measurements. Electrochemical tests were additionally performed in all-solid-state battery half-cells comprising the synthesized cathodes, lithium metal anodes, and Li6PS5Cl as the separator and electrolyte. The results show that both PIB and PVA formulations yielded conductive cathodes with stable microstructures and uniform particle distribution. Electrochemical characterization exposed that the PVA-based cathode outperformed the PIB-based counterpart, achieving the theoretical capacity of 192 mAh·g−1 even at 1C, whereas the PIB cathode reached a maximum capacity of 145 mAh.g−1 at C/40. Post-mortem analysis confirmed the structural integrity of the cathodes. These findings demonstrate the viability of NMC955 as a high-capacity cathode material compatible with solid-state systems. An ultra-high-strength press-hardening steel (PHS) and a high-strength dual-phase steel (DP) were butt-joined by the gas metal arc welding (GMAW) process, aiming to assess the effects of a high heat input welding process on the structure-property relationship and residual stress. The post-weld microstructure, the microhardness profile, the tensile behavior, and the experimentally obtained residual stresses (by x-ray diffraction) of the steels in dissimilar (PHS-DP) and similar (PHS-PHS, DP-DP) pair combinations have been analyzed. Results indicated that the ultimate tensile strength (UTS) of the dissimilar pair PHS-DP achieves a similar strength to the DP-DP joint, whereas the elongation was similar to that of the PHS-PHS weldment. The failure location of the tensile specimens was expected and systematically observed at the tempered and softer sub-critical heat-affected zone (SC-HAZ) in all welded conditions. Compressive residual stresses were consistently observed along the weldments in all specimens; the more accentuated negative RS were measured in the PHS joint attributed to the higher volume fraction of martensite; furthermore, the negative RS measured in the fusion zone (FZ) could be well correlated to weld restraint due to the sheet anchoring during the welding procedure, despite the presence of predominant ferrite and pearlite microstructures. In recent decades, the automotive industry has faced challenges around improving energy efficiency, reducing pollutant emissions, increasing occupant safety, and reducing production costs. To solve these challenges, it is necessary to reduce the weight of vehicle bodies. In this way, the steel industry has developed more efficient metal alloys. To combine vehicle mass reduction with improved performance in deformations in cases of impact, a new family of advanced steels is present, AHSS (Advanced High-Strength Steels). However, this family of steels has lower formability and greater springback compared to conventional steels; if it is not properly controlled, it will directly affect the accuracy of the product and its quality. Different regions of a stamped component, such as the flange, the body wall, and the punch pole, are subjected to different states of stress and deformation, determined by numerous process variables, such as friction/lubrication and tool geometry, in addition to blank holder force and drawbead geometry, which induce the material to different deformation modes. Thus, it is understood that the degree of work hardening in each of these regions can be evaluated by grain morphology and material hardening, defining critical regions of embrittlement that, consequently, will affect the material’s stampability. This work aims to study the formability of the cold-formed DP600 steel sheets in the die radius region using a Modified Nakazima test, varying drawbead geometry, followed by a nanohardness evaluation and material characterization through the electron backscatter diffraction (EBSD). The main objective is to analyze the work hardening in the critical blank regions by applying these techniques. The nanoindentation evaluations were consistent in die radius and demonstrated the hardening influence, proving that the circular drawbead presented the most uniform hardness variation along the profile of the stamped blank and presented lower hardness values in relation to the other geometries, concluding that the drawbead attenuates this variation, contributing to better sheet formability, which corroborates the Forming Limit Curve results. The conventional spent lithium-ion batteries (LIBs) recycling method suffers from complex processes and excessive chemical consumption. Hence, this study proposes an electrochemical strategy for achieving reductant-free leaching of high-valence transition metals and efficient separation of valuable components from spent cathode sheets (CSs). An innovatively designed sandwich-structured electrochemical reactor achieved efficient reductive dissolution of cathode materials (CMs) while maintaining the structural integrity of aluminum (Al) foils in a dilute sulfuric acid system. Optimized current enabled leaching efficiencies exceeding 93% for lithium (Li), cobalt (Co), manganese (Mn), and nickel (Ni), with 88% metallic Al foil recovery via cathodic protection. Multi-scale characterization systematically elucidated metal valence evolution and interfacial reaction mechanisms, validating the technology’s tripartite innovation: simultaneous high metal extraction efficiency, high value-added Al foil recovery, and organic removal through single-step electrochemical treatment. The process synergized the dissolution of CM particles and hydrogen bubble-induced physical liberation to achieve clean separation of polyvinylidene difluoride (PVDF) and carbon black (CB) layers from Al foil substrates. This method eliminates crushing pretreatment, high-temperature reduction, and any other reductant consumption, establishing an environmentally friendly and efficient method of comprehensive recycling of battery materials. In this paper, a novel type of polarization-insensitive terahertz metal metasurface with cross-shaped holes is presented, which is designed based on the theory of bound states in continuous media. The fundamental unit of the metasurface comprises a metal tungsten sheet with a cross-shaped hole structure. A thorough analysis of the optical properties and the quasi-BIC response is conducted using the finite element method. Utilizing the symmetry-breaking theory, the symmetry of the metal metasurface is broken, allowing the excitation of double quasi-BIC resonance modes with a high quality factor and high sensitivity to be achieved. Analysis of the multipole power distribution diagram and the spatial distribution of the electric field at the two quasi-BIC resonances verifies that the two quasi-BIC resonances of the metasurface are excited by electric dipoles and electric quadrupoles, respectively. Further simulation analysis demonstrates that the refractive index sensitivities of the two quasi-BIC modes of the metasurface reach 404.5 GHz/RIU and 578.6 GHz/RIU, respectively. Finally, the functional material PHMB is introduced into the metasurface to achieve highly sensitive sensing and detection of CO2 gas concentrations. The proposed metallic metasurface structure exhibits significant advantages, including high sensitivity, ease of preparation, and a high Q-value, which renders it highly promising for a broad range of applications in the domains of terahertz biosensing and highly sensitive gas sensing. Therefore, monitoring the friction coefficient value is essential to ensure product quality, increase productivity, reduce environmental impact, and avoid product defects. Conventional CoF monitoring techniques pose a number of problems, including the difficulty in identifying the features of force signals that are sensitive to the variation in the coefficient of friction. To overcome these difficulties, this paper proposes a new approach to apply unsupervised artificial intelligence techniques with unbalanced data to classify the CoF of DP780 (HCT780X acc. to EN 10346:2015 standard) steel sheets in strip-drawing tests. During sheet metal forming (SMF), the CoF changes owing to the evolution of the contact conditions at the tool–sheet metal interface. The surface topography, the contact loads, and the material behaviour affect the phenomena in the contact zone. Therefore, classification is required to identify possible disturbances in the friction process causing the change in the CoF, based on the analysis of the friction process parameters and the change in the sheet metal’s surface roughness. The Kohonen self-organising map (SOM) was created based on the surface topography parameters collected and used for CoF classification. The CoF determinations were performed in the strip-drawing test under different lubrication conditions, contact pressures, and sliding speeds. The results showed that it is possible to classify the CoF using an SOM for unbalanced data, using only the surface roughness parameter Sq and selected friction test parameters, with a classification accuracy of up to 98%. Plasma jet cutting is a non-conventional process commonly used in modern industry for processing metal sheets and preparing them for subsequent technological steps. In this context it is very important to achieve the best possible final-quality workpiece to minimize additional post-processing costs, and time. This is especially challenging by the plasma jet processing of aluminum and its alloys. In this paper, a comprehensive analysis regarding the machinability and optimal circular quality of aluminum alloy 5083 was performed. Process parameters whose effects were analyzed are the cutting speed, arc current and cutting height. The circular quality was considered through responses: the circular kerf width, circular bevel angle, and circularity error on the top and bottom sheet of the metal side. To design functional relations between the process inputs and quality performances, an artificial intelligence fuzzy logic technique supported by ANOVA was applied. In order to define the process conditions that result in optimal cut quality responses, the multi-objective optimization of hybrid grey relational analysis (GRA) and the fuzzy logic approach was presented. Corresponding surface plots were created to determine the Pareto front of optimal solutions that simultaneously optimize all circular quality objective functions. The optimization procedure was confirmed through a test in which the mean absolute percentage error represented as the validation metric. Full article

Transparent conductive electrodes (TCEs) are essential components in modern optoelectronic devices, including organic light-emitting diodes and solar cells, sensors, and flexible displays. Indium tin oxide has been the dominant material for TCEs due to its high transparency and conductivity. However, its brittleness, high cost, and increasingly limited availability pose significant challenges for electronics. Crack-template (CT)-assisted fabrication has emerged as a promising technique to develop metal mesh-based TCEs with superior mechanical flexibility, high conductivity, and excellent optical transmittance. This technique leverages the spontaneous formation of random and continuous microcrack networks in sacrificial templates, followed by metal deposition (e.g., Cu, Ag, Al, etc.), to produce highly conductive, scalable, and low-cost electrodes. Various crack formation strategies, including controlled drying of polymer suspensions, mechanical strain engineering, and thermal processing, have been explored to tailor electrode properties. Recent studies have demonstrated that crack-templated TCEs can achieve transmittance values exceeding 85% and sheet resistances below 10 Ω/sq, with mesh line widths as low as ~40 nm. Moreover, these electrodes exhibit enhanced stretchability and robustness under mechanical deformation, outperforming ITO in bend and fatigue tests. This review aims to explore recent advancements in CT engineering, highlighting key fabrication methods, performance metrics across different metals and substrates, and presenting examples of its applications in optoelectronic devices. Additionally, it will examine current challenges and future prospects for the widespread adoption of this emerging technology. Full article
