With the widespread use of lithium-ion batteries in electric vehicles, energy storage systems, and portable electronic devices, concerns regarding their thermal runaway have escalated, raising significant safety issues. Despite advances in existing thermal management technologies, challenges remain in addressing the complexity and variability of battery thermal runaway. These challenges include the limited heat dissipation capability of passive thermal management, the high energy consumption of active thermal management, and the ongoing optimization of material improvement methods. This paper systematically examines the mechanisms through which three main triggers—mechanical abuse, thermal abuse, and electrical abuse—affect the thermal runaway of lithium-ion batteries. It also reviews the advantages and limitations of passive and active thermal management techniques, battery management systems, and material improvement strategies for enhancing the thermal stability of batteries. Additionally, a comparison of the principles, characteristics, and innovative examples of various thermal management technologies is provided in tabular form. The study aims to offer a theoretical foundation and practical guidance for optimizing lithium-ion battery thermal management technologies, thereby promoting their development for high-safety and high-reliability applications. Accurate State of Charge (SOC) estimation for retired power batteries remains a critical challenge due to their degraded electrochemical properties and heterogeneous aging mechanisms. Traditional methods relying solely on electrical parameters (e.g., voltage and current) exhibit significant errors, as aged batteries experience altered internal resistance, capacity fade, and uneven heat generation, which distort the relationship between electrical signals and actual SOC. To address these limitations, this study proposes a surface temperature-assisted SOC estimation method, leveraging the distinct thermal characteristics of retired batteries. By employing infrared thermal imaging, key temperature feature regions—the positive/negative tabs and central area—are identified, which exhibit strong correlations with SOC dynamics under varying operational conditions. A Gated Recurrent Unit (GRU) neural network is developed to integrate multi-region temperature data with electrical parameters, capturing spatial–temporal thermal–electrical interactions unique to retired batteries. The model is trained and validated using experimental data collected under constant current discharge conditions, demonstrating superior accuracy compared to conventional methods. Specifically, our method achieves 64.3–68.1% lower RMSE than traditional electrical-parameter-only approaches (V-I inputs) across 0.5 C–2 C discharge rates. Results show that the proposed method reduces SOC estimation errors compared to traditional voltage-based models, achieving RMSE values below 1.04 across all tested rates. This improvement stems from the model’s ability to decode localized heating patterns and their hysteresis effects, which are particularly pronounced in aged batteries. The method’s robustness under high-rate operations highlights its potential for enhancing the reliability of retired battery management systems in secondary applications such as energy storage. This study investigates a novel heat pipe integrated cooling system designed for thermal management of Tesla’s 4680 cylindrical lithium–ion batteries in electric vehicles (EVs). Through a comprehensive approach combining experimental analysis, 1-D AMESim simulations, and 3-D Computational Fluid Dynamics (CFD) modeling, the thermal performance of various wick structures and working fluid filling ratios was evaluated. The experimental setup utilized a triangular prism chamber housing three surrogate heater blocks to replicate the heat generation of 4680 cells under 1C, 2C, and 3C discharge rates. Results demonstrated that a blended fabric wick with a crown-shaped design (Wick 5) at a 30–40% filling ratio achieved the lowest maximum temperature (Tmax of 47.0°C), minimal surface temperature deviation (ΔTsurface of 2.8°C), and optimal thermal resistance (Rth of 0.27°C/W) under 85 W heat input. CFD simulations validated experimental findings, confirming stable evaporation–condensation circulation at a 40% filling ratio, while identifying thermal limits at high heat loads (155 W). The proposed hybrid battery thermal management system (BTMS) offers significant potential for enhancing the performance and safety of high-energy density EV batteries. This research provides a foundation for optimizing thermal management in next-generation electric vehicles. Full article

Optimizing Passive Thermal Enhancement via Embedded Fins: A Multi-Parametric Study of Natural Convection in Square Cavities

Internal fins are commonly utilized as a passive technique to enhance natural convection, but their efficiency depends on complex interplay between fin design, material properties, and convective strength. This study presents an extensive numerical analysis of buoyancy-driven flow in square cavities containing a single horizontal fin on the hot wall. Over 9000 simulations were conducted, methodically varying the Rayleigh number (Ra = 10 to 105), Prandtl number (Pr = 0.1 to 10), and fin characteristics, such as length, vertical position, thickness, and the thermal conductivity ratio (up to 1000), to assess their overall impact on thermal efficiency. Thermal enhancements compared to scenarios without fins are quantified using local and average Nusselt numbers, as well as a Nusselt number ratio (NNR). The results reveal that, contrary to conventional beliefs, long fins positioned centrally can actually decrease heat transfer by up to 11.8% at high Ra and Pr due to the disruption of thermal plumes and diminished circulation. Conversely, shorter fins located near the cavity’s top and bottom wall edges can enhance the Nusselt numbers for the hot wall by up to 8.4%, thereby positively affecting the development of thermal boundary layers. A U-shaped Nusselt number distribution related to fin placement appears at Ra ≥ 103, where edge-aligned fins consistently outperform those positioned mid-height. The benefits of high-conductivity fins become increasingly nonlinear at larger Ra, with advantages limited to designs that minimally disrupt core convective patterns. These findings challenge established notions regarding passive thermal enhancement and provide a predictive thermogeometric framework for designing enclosures. The results can be directly applied to passive cooling systems in electronics, battery packs, solar thermal collectors, and energy-efficient buildings, where optimizing heat transfer is vital without employing active control methods. Direct electrification and hydrogen utilization represent two key pathways for decarbonizing the glass industry, with their effectiveness subject to adequate furnace design and renewable energy availability. This study presents a techno-economic assessment for optimal solar energy integration in a representative 300 t/d oxyfuel container glass furnace with a specific energy consumption of 4.35 GJ/t. A mixed-integer linear programming formulation is developed to evaluate specific melting costs, carbon emissions, and renewable energy self-consumption and self-production rates across three scenarios: direct solar coupling, battery storage, and a hydrogen-based infrastructure. Battery storage achieves the greatest reductions in specific melting costs and emissions, whereas hydrogen integration minimizes electricity export to the grid. By incorporating capital investment considerations, the study quantifies the cost premiums and capacity requirements under varying decarbonization targets. A combination of 30 MW of solar plant and 9 MW of electric boosting enables the realization of around 30% carbon reduction while increasing total costs by 25%. Deeper decarbonization targets require more advanced systems, with batteries emerging as a cost-effective solution. These findings offer critical insights into the economic and environmental trade-offs, as well as the technical constraints associated with renewable energy adoption in the glass industry, providing a foundation for strategic energy and decarbonization planning. Electric buses (EBs) are increasingly adopted for their environmental and operational benefits, yet their real-world efficiency is influenced by climate, route characteristics, and auxiliary energy demands. While most existing research identifies winter as the most energy-intensive season due to cabin heating and reduced battery performance, this study presents a contrasting perspective based on a three-year longitudinal analysis of the LYMMO fleet in Orlando, Florida—a subtropical U.S. region. The findings reveal that summer is the most energy-intensive season, primarily due to sustained HVAC usage driven by high ambient temperatures—a seasonal pattern rarely reported in the current literature and a key regional contribution. Additionally, idling time exceeds driving time across all seasons, with HVAC usage during idling emerging as the dominant contributor to total energy consumption. To mitigate these inefficiencies, a proxy-based HVAC energy estimation method and an optimization model were developed, incorporating ambient temperature and peak passenger load. This approach achieved up to 24% energy savings without compromising thermal comfort. Results validated through non-parametric statistical testing support operational strategies such as idling reduction, HVAC control, and seasonally adaptive scheduling, offering practical pathways to improve EB efficiency in warm-weather transit systems. This study presents a topology optimization approach to enhance the discharging performance of a latent heat thermal energy storage (LHTES) system using paraffin wax as the phase-change material (PCM) and a high-conductivity aluminium structure. Solidification is primarily governed by conduction, and the average heat transfer rate during this process is significantly lower than during melting; therefore, the optimization focused on the discharge phase. In a previous study, a novel LHTES device based on a Cartesian lattice was investigated experimentally and numerically. The validated numerical model from that study was adopted as the reference and used in a 2D topology optimization study based on the Solid Isotropic Material with Penalization (SIMP) method. The objective was to promote more uniform temperature distribution and reduce discharging time while maintaining the same aluminium volume fraction as in the reference device. Topology optimization produced a branched fin design, which was then extruded into a 3D model for comparison with the reference geometry. The optimized design resulted in improved temperature uniformity and a faster solidification process. Specifically, the time required to solidify 90% of the PCM was reduced by 12.3%, while the time to release 90% of the latent heat during the solidification process improved by 7.6%. Full article

An efficient integrated energy system (IES) can enhance the potential of building energy conservation and carbon mitigation. However, imbalances between user-side demand and supply side output present formidable challenges to the operational dispatch of building energy systems. To mitigate heat rejection and improve dispatch optimization, an integrated building energy system incorporating waste heat recovery via an absorption heat pump based on the flow temperature model is adopted. A comprehensive analysis was conducted to investigate the correlation among heat pump operational strategies, thermal comfort, and the dynamic thermal storage capacity of piping network systems. The optimization calculations and comparative analyses were conducted across five cases on typical season days via the CPLEX solver with MATLAB R2018a. The simulation results indicate that the operational modes of absorption heat pump reduced the costs by 4.4–8.5%, while the absorption rate of waste heat increased from 37.02% to 51.46%. Additionally, the utilization ratio of battery and thermal storage units decreased by up to 69.82% at most after considering the pipeline thermal inertia and thermal comfort, thus increasing the system’s energy-saving ability and reducing the pressure of energy storage equipment, ultimately increasing the scheduling flexibility of the integrated building energy system. Lithium metal is a promising anode material for next-generation batteries due to its high specific capacity and low density. However, conventional mechanical processing methods are unsuitable due to lithium’s high reactivity and adhesion. Laser cutting offers a non-contact alternative, but photothermal effects can negatively impact the cutting quality and electrochemical performance. This study investigates the influence of pulse duration on the cutting-edge characteristics and electrochemical behavior of laser-cut 20 µm lithium metal on 10 µm copper foils using nanosecond and picosecond laser systems. It was demonstrated that shorter pulse durations significantly reduce the heat-affected zone (HAZ), resulting in improved cutting quality. Electrochemical tests in symmetric Li|Li cells revealed that laser-cut electrodes exhibit enhanced cycling stability compared with mechanically separated anodes, despite the presence of localized dead lithium “reservoirs”. While the overall pulse duration did not show a direct impact on ionic resistance, the characteristics of the cutting edge, particularly the extent of the HAZ, were found to influence the electrochemical performance. The escalating demand for efficient thermal management in lithium-ion batteries necessitates precise characterization of their thermal behavior under diverse operating conditions. This study develops a three-dimensional (3D) electrochemical–thermal coupling model grounded in porous electrode theory and energy conservation principles. The model solves multi-physics equations such as Fick’s law, Ohm’s law, and the Butler–Volmer equation, to resolve coupled electrochemical and thermal dynamics, with temperature-dependent parameters calibrated via the Arrhenius equation. Simulations under varying discharge rates reveal that high-rate discharges exacerbate internal heat accumulation. Low ambient temperatures amplify polarization effects. Forced convection cooling reduces surface temperatures but exacerbates core-to-surface thermal gradients. Structural optimization strategies demonstrate that enhancing through-thickness thermal conductivity reduces temperature differences. These findings underscore the necessity of balancing energy density and thermal management in lithium-ion battery design, proposing actionable insights such as preheating protocols for low-temperature operation, optimized cooling systems for high-rate scenarios, and material-level enhancements for improved thermal uniformity. Global building energy consumption is significantly increasing. Utilizing renewable energy sources may be an effective approach to achieving low-carbon and energy-efficient buildings. A combined system incorporating solar photovoltaic–thermal (PV/T) components with an air-source heat pump (ASHP) was studied for simultaneous heating and power generation in a real residential building. The back panel of the PV/T component featured a novel polygonal Freon circulation channel design. A prototype of the combined heating and power supply system was constructed and tested in Fuzhou City, China. The results indicate that the average coefficient of performance (COP) of the system is 4.66 when the ASHP operates independently. When the PV/T component is integrated with the ASHP, the average COP increases to 5.37. On sunny days, the daily average thermal output of 32 PV/T components reaches 24 kW, while the daily average electricity generation is 64 kW·h. On cloudy days, the average daily power generation is 15.6 kW·h; however, the residual power stored in the battery from the previous day could be utilized to ensure the energy demand in the system. Compared to conventional photovoltaic (PV) systems, the overall energy utilization efficiency improves from 5.68% to 17.76%. The hot water temperature stored in the tank can reach 46.8 °C, satisfying typical household hot water requirements. In comparison to standard PV modules, the system achieves an average cooling efficiency of 45.02%. The variation rate of the system’s thermal loss coefficient is relatively low at 5.07%. The optimal water tank capacity for the system is determined to be 450 L. This system demonstrates significant potential for providing efficient combined heat and power supply for buildings, offering considerable economic and environmental benefits, thereby serving as a reference for the future development of low-carbon and energy-saving building technologies. This study investigates a lithium-ion battery failure in heating insoles that ignited during normal walking while powered off. Through comprehensive material characterization, electrical testing, thermal analysis, and mechanical gait simulation, we systematically excluded electrical or thermal abuse as failure causes. X-ray/CT imaging localized the ignition source to the lateral heel edge of the pouch cell, correlating precisely with peak mechanical stress identified through gait analysis. Remarkably, the cyclic load was less than 10% of the single crush load threshold specified in safety standards. Key findings reveal multiple contributing factors as follows: the uncoated polyethylene separator’s inability to prevent stress-induced internal short circuits, the circuit design’s lack of battery health monitoring functionality that permitted undetected degradation, and the hazardous placement inside clothing that exacerbated burn injuries. These findings necessitate a multi-level safety framework for lithium-ion battery products, encompassing enhanced cell design to prevent internal short circuit, improved circuit protection with health monitoring capabilities, optimized product integration to mitigate mechanical and environmental impact, and effective post-failure containment measures. This case study exposes a critical need for product-specific safety standards that address the unique demands of wearable lithium-ion batteries, where existing certification requirements fail to prevent real-use failure scenarios. Modern energy storage systems for both power and transportation are highly related to lithium-ion batteries (LIBs). However, their safety depends on a potentially hazardous failure mode known as thermal runaway (TR). Predicting and classifying TR causes can widely enhance the safety of power and transportation systems. This paper presents an advanced machine learning method for forecasting and classifying the causes of TR. A generative model for synthetic data generation was used to handle class imbalance in the dataset. Hyperparameter optimization was conducted using Optuna for four classifiers: Support Vector Machine (SVM), Multi-Layer Perceptron (MLP), tabular network (TabNet), and Extreme Gradient Boosting (XGBoost). A three-fold cross-validation approach was used to guarantee a robust evaluation. An open-source database of LIB failure events is used for model training and testing. The XGBoost model outperforms the other models across all TR categories by achieving 100% accuracy and a high recall (1.00). Model results were interpreted using SHapley Additive exPlanations analysis to investigate the most significant factors in TR predictors. The findings show that important TR indicators include energy adjusted for heat and weight loss, heater power, average cell temperature upon activation, and heater duration. These findings guide the design of safer battery systems and preventive monitoring systems for real applications. They can help experts develop more efficient battery management systems, thereby improving the performance and longevity of battery-operated devices. By enhancing the predictive knowledge of temperature-driven failure mechanisms in LIBs, the study directly advances thermal analysis and energy storage safety domains. Full article

Impact of Low-Pressure in High-Altitude Area on the Aging Characteristics of NCM523/Graphite Pouch Cells

With the development and application of electric vehicles powered by lithium-ion batteries (LIBs) at high altitude, the lack of research on the aging laws and mechanisms of LIBs under a low-pressure aviation environment has become an important obstacle to their safe application. Herein, the influences and mechanisms of high-altitude and low-pressure environment (50 kPa) on the cycling performance of commercial pouch LIBs were systematically studied. The results showed that low air pressure caused a sharp decrease in battery capacity to 46.6% after 200 cycles, with a significant increase in charge transfer impedance by 70%, and the contribution rate of active lithium loss reached 74%. Low air pressure led to irreversible deformation of the battery, resulting in the expansion of the gap between the electrodes, poor electrolyte infiltration, and reduction of the effective lithium insertion area, which in turn induced multiple synergistic accelerated decay mechanisms, including obstructed lithium-ion transmission, reduced interfacial reaction efficiency, increased active lithium consumption, changes in heat generation structure, and a significant increase in heat generation. After applying external force, the deformation of the electrode was effectively suppressed, and the cycle capacity retention rate increased to 87.6%, which significantly alleviated the performance degradation of LIBs in low pressure environment. This work provides a key theoretical basis and engineering solutions for the design of power batteries in high-altitude areas. Full article

Water, acetone, and TiO2/nano-silver water (NSW) nanofluids were investigated as working fluids in loop thermosyphon battery thermal management systems (LTBMS) under simulated electric vehicle (EV) conditions to evaluate scalability and robustness across inclinations (0° to 60°) and ambient temperatures (−10 °C to 20 °C). Experimental conditions were established with 60 °C as the reference temperature, corresponding to the onset of battery thermal runaway, to ensure relevance to critical thermal management scenarios. Results indicate that LTBMS A maintained battery cell temperatures at 50.4 °C with water and 31.6 °C with acetone under a 50 W heat load. In contrast, LTBMS B achieved cell temperatures of 41.8 °C with water and 42.8 °C with 0.01 vol% TiO2 nanofluid, however, performance deteriorated at higher nanofluid concentrations due to increased viscosity and related thermophysical constraints. In heating mode, LTBMS A elevated cell temperatures by 16 °C at an ambient temperature of −10 °C using acetone, while LTBMS B attained 52–55 °C at a 100 W heat load with nanofluids. The lightweight LTBMS design demonstrated superior thermal performance compared to conventional air-cooling systems and performance comparable to liquid-cooling systems. Pure water proved to be the most effective working fluid, while nanofluids require further optimization to enhance their practical applicability in EV thermal management. Full article
