Friction stir lap welding has been utilized across research and industry for over a decade. However, difficulties in welding in the lap configuration without an interface-related defect have prevented the process from moving beyond low feed rates (generally less than 1.5 m per minute). As a means of making a huge leap in welding productivity, this study will evaluate friction stir welds made at 10 m per minute (mpm), detailing the changes to tool geometries and weld parameters that result in fully consolidated welds. Characterization of the subsequent material properties, namely through optical microscopy, CT scanning, microhardness testing, tensile and fatigue testing, hermetic seal pressure tests, and electron backscattered diffraction, is presented as a means of demonstrating the quality and repeatability of friction stir lap welds made at 10 mpm. Fully consolidated welds were produced at spindle speeds 5.5% faster and 2.9% slower than nominal values and weld depths ranging from 1% shallower to 8.2% deeper than nominal values. Additionally, the loading direction of the weld had a significant impact on tensile properties, with the advancing side of the weld measured to be 16% stronger in lap-shear tensile and 289% fatigue life improvement under all loading conditions measured when compared to the retreating side. We report on the welding of optical borosilicate glass to an unpolished copper substrate (surface Ra of 0.27 µm and Rz of 1.89 µm) using bursts of femtosecond laser pulses. The present paper puts forth the hypothesis that glass–metal welding with a gap is contingent upon the ejection of molten jets of glass. We have ascertained the impact of pulse energy and focal position on weldability. This finding serves to substantiate our initial hypothesis and provides a framework for understanding the conditions under which this hypothesis is applicable. Under optimal conditions, but without the assistance of any clamping system, our welded samples maintained a breaking resistance of up to 10.9 MPa. Full article

Direct copper-plated ceramic (DPC) substrates have emerged as a favored solution for power device packaging due to their unique technical advantages. AuSn, characterized by its high hermeticity and environmental adaptability, represents the optimal sealing technology for DPC substrates. Through the application of vacuum sintering techniques and adjustment of peak temperatures (325 °C, 340 °C, and 355 °C), the morphology and composition of interfacial compounds were systematically investigated, along with an analysis of their formation mechanisms. A gradient aging experiment was designed (125 °C/150 °C/175 °C × oxygen/argon dual atmosphere × 600 h) to elucidate the synergistic effects of environmental temperature and atmosphere on the growth of intermetallic compounds (IMCs). The results indicate that the primary reaction in the sealing weld seam involves Ni interacting with Au-Sn to form (Ni, Au)3Sn2 and Au5Sn. However, upon completion of the sealing process, this reaction remains incomplete, leading to a coexistence state of (Ni, Au)3Sn2, Au5Sn, and AuSn. Additionally, Ni diffuses into the weld seam center via dendritic fracture and locally forms secondary phases such as δ(Ni) and ζ’(Ni). These findings suggest that the weld seam interface exhibits a complex, irregular, and asymmetric microstructure comprising multiple coexisting compounds. It was determined that Tpeak = 325 °C to 340 °C represents the ideal welding temperature range, where the weld seam morphology, width, and Ni diffusion degree achieve optimal states, ensuring excellent device hermeticity. Aging studies further demonstrate that IMC growth remains within controllable limits. These findings address critical gaps in the understanding of the microstructural evolution and interface characteristics of asymmetric welded joints formed by multi-material systems. Full article

Enhancing the wear resistance of structural steels used in demanding industrial applications is critical for extending components’ lifespan and ensuring mechanical reliability. In this study, we investigated the influence of flux-cored arc welding (FCAW) hardfacing on the tensile behavior of S355MC steel. Protective Fe-Cr-C alloy layers were deposited in one and two successive passes using automated FCAW, followed by tensile testing of specimens oriented at varying angles relative to the weld bead direction. The methodology integrated 3D scanning and digital image correlation to accurately capture geometric and deformation parameters. The experimental results revealed a consistent reduction in tensile strength and ductility in all the welded configurations compared to the base material. The application of the second weld layer further intensified this effect, while specimen orientation influenced the degree of mechanical degradation. Microstructural analysis confirmed carbide refinement and good adhesion, but also identified welding-induced defects and residual stresses as factors that contributed to performance loss. The findings highlight a clear trade-off between improved surface wear resistance and compromised structural properties, underscoring the importance of process optimization. Strategic selection of welding parameters and bead orientation is essential to balance functional durability with mechanical integrity in industrial applications. Full article

The article presents a new AM (Additive Manufacturing) process development, necessary to repair parts made from Aluminum 6061 material, with T6 treatment. The laser Directed Energy Deposition (DED) and Extreme High-Speed Directed Energy Deposition (EHLA) capabilities are evaluated for repairing Al large components. To optimize the process parameters, single-track depositions were analyzed for both laser-powder DED (feed rate of 2 m/min) and EHLA (feed rate 20 m/min) for AlSi10Mg and Al6061 powders. The cross-sections of single tracks revealed the bonding characteristics and provided laser-powder DED, a suitable parameter selection for the repair. Three damage types were identified on the Al component to define the specification of the repair process and to highlight the capabilities of laser-powder DED and EHLA in repairing intricate surface scratches and dents. Our research is based on variation of the powder mass flow and beam power, studying the influence of these parameters on the weld bead geometry and bonding quality. The evaluation criteria include bonding defects, crack formation, porosity, and dilution zone depth. The bidirectional path planning strategy was applied with a fly-in and fly-out path for the hatching adjustment and acceleration distance. Samples were etched for a qualitative microstructure analysis, and the HV hardness was tested. The novelty of the paper is the new process parameters for laser-powder DED and EHLA deposition strategies to repair large Al components (6061 T6), using AlSi10Mg and Al6061 powder. Our experimental research tested the defect-free deposition and the compatibility of AlSi10Mg on the Al6061 substrate. The readers could replicate the method presented in this article to repair by laser-powder DED/EHLA large Al parts and avoid the replacement of Al components with new ones. Full article

The growing complexity of modern manufacturing has intensified the need for precise control of residual stresses to ensure structural reliability, dimensional stability, and material performance. This study conducts a bibliometric review using data from Scopus and Web of Science, covering publications from 2019 to 2024. Residual stress research in metal manufacturing has gained prominence, particularly in relation to welding, additive manufacturing, and machining—processes that induce significant stress gradients affecting mechanical behavior and service life. Emerging trends focus on simulation-based prediction methods, such as the finite element method, heat treatment optimization, and stress-induced defect prevention. Key thematic clusters include process-induced microstructural changes, mechanical property enhancement, and the integration of modeling with experimental validation. By analyzing the evolution of research output, global collaboration networks, and process-specific contributions, this review provides a comprehensive overview of current challenges and identifies strategic directions for future research in residual stress management in advanced metal manufacturing. This paper describes the development of a new hybrid composite for the metal joints of aluminium and glass fibre composite adherents. The aluminium adherend is manufactured using friction stir-formed studs that are inserted into the composite adherend in the through-thickness direction during the composite manufacturing process, where the dry fibres are displaced to accommodate the studs before the resin infusion process. The materials used were AA6082-T6 aluminium and plain-woven E-glass fabric reinforced epoxy, with primary applications in naval vessels. This joining approach offers a cost-effective solution that does not require complicated onsite welding. The joint design was developed based on a simulation test program with finite element analysis, followed by experimental characterisation and validation. The design solution was analysed in terms of the force displacement response, sequence of load transfer, and characterisation of the joint failure modes. Full article

Non-uniform temperature fields are developed during the welding of studs in steel–concrete composite bridges. Due to uneven thermal expansion and reversible solid-state phase transformations between ferrite/martensite and austenite structures within the materials, residual stresses are induced, which ultimately degrades the mechanical performance of the structure. For a better understanding of the influence on steel–concrete composite bridges’ structural behavior by residual stress, accurate simulation of the spatio-temporal temperature distribution during stud welding under practical engineering conditions is critical. This study introduces a precise simulation method for temperature evolution during stud welding, in which the Gaussian heat source model was applied. The simulated results were validated by real welding temperature fields measured by the infrared thermography technique. The maximum error between the measured and simulated peak temperatures was 5%, demonstrating good agreement between the measured and simulated temperature distributions. Sensitivity analyses on input current and plate thickness were conducted. The results showed a positive correlation between peak temperature and input current. With lower input current, flatter temperature gradients were observed in both the transverse and thickness directions of the steel plate. Additionally, plate thickness exhibited minimal influence on radial peak temperature, with a maximum observed difference of 130 °C. However, its effect on peak temperature in the thickness direction was significant, yielding a maximum difference of approximately 1000 °C. The thermal influence of group studs was also investigated in this study. The results demonstrated that welding a new stud adjacent to existing ones introduced only minor disturbances to the established temperature field. The maximum peak temperature difference before and after welding was approximately 100 °C. Full article

Climate concerns are driving the automotive industry to adopt advanced manufacturing technologies that aim to improve energy efficiency and reduce vehicle weight. In this context, lightweight structural materials such as aluminium alloys have gained significant attention due to their favorable strength-to-weight ratio. Laser welding plays a crucial role in assembling such materials, offering high flexibility and fast joining capabilities for thin aluminium sheets. However, welding these materials presents specific challenges, particularly in controlling heat input to minimize distortions and ensure consistent weld quality. As a result, numerical simulations based on the Finite Element Method (FEM) are essential for predicting weld-induced phenomena and optimizing process performance. This study investigates welding-induced distortions in laser butt welding of 1.5 mm-thick Al 6061 samples through FEM simulations performed in the SYSWELD 2024.0 environment. The methodology provided by the software is based on the Moving Heat Source (MHS) model, which simulates the physical movement of the heat source and typically requires extensive calibration through destructive metallographic testing. This transient approach enables the detailed prediction of thermal, metallurgical, and mechanical behavior, but it is computationally demanding. To improve efficiency, the Imposed Thermal Cycle (ITC) model is often used. In this technique, a thermal cycle, extracted from an MHS simulation or experimental data, is imposed on predefined subregions of the model, allowing only mechanical behavior to be simulated while reducing computation time. To avoid MHS-based calibration, this work proposes using thermal cycles acquired in-line during welding via infrared thermography as direct input for the ITC model. The method was validated experimentally and numerically, showing good agreement in the prediction of distortions and a significant reduction in workflow time. The distortion values from simulations differ from the real experiment by less than 0.3%. Our method exhibits a slight decrease in performance, resulting in an increase in estimation error of 0.03% compared to classic approaches, but more than 85% saving in computation time. The integration of real process data into the simulation enables a virtual representation of the process, supporting future developments toward Digital Twin applications. Full article

This study aims to address the challenges posed by uneven energy amplitude and a low signal-to-noise ratio (SNR) in the total focus imaging of coarse-crystalline elastic anisotropic materials. A novel method for acoustic field correction vector-coherent total focus imaging, based on the materials’ properties, is proposed. To demonstrate the effectiveness of this method, a test specimen, an austenitic stainless steel nozzle weld, was employed. Seven side-drilled hole defects located at varying positions and depths, each with a diameter of 2 mm, were examined. An ultrasound simulation model was developed based on material backscatter diffraction results, and the scattering attenuation compensation factor was optimized. The acoustic field correction function was derived by combining acoustic field directivity with diffusion attenuation compensation. The phase coherence weighting coefficients were calculated, followed by image reconstruction. The results show that the proposed method significantly improves imaging amplitude uniformity and reduces the structural noise caused by the coarse crystal structure of austenitic stainless steel. Compared to conventional total focus imaging, the detection SNR of the seven defects increased by 2.34 dB to 10.95 dB. Additionally, the defect localization error was reduced from 0.1 mm to 0.05 mm, with a range of 0.70 mm to 0.88 mm. Full article

This study develops an optimized femtosecond laser welding process for joining quartz glass and TC4 titanium alloy (Ti-6Al-4V) under non-optical contact conditions, specifically addressing the manufacturing needs of specialized photoelectric effect research containers. The joint primarily consists of parallel laser-welded zones (WZ) interspersed with base material. The defocus distance of the femtosecond laser predominantly influences the depth and phase composition of the WZ, while the weld spacing influences the crack distribution in the joint region. The maximum shear strength of 14.4 MPa was achieved at a defocusing distance of +0.1 mm (below the interface) and a weld spacing of 40 μm. The XRD stress measurements indicate that the defocusing distance mainly affects the stress along the direction of laser impact (DLI), whereas the weld spacing primarily influences the stress along the direction of spacing (DS). GPA results demonstrate that when the spacing is less than 30 μm, the non-uniform shrinkage inside the WZ induces tensile stress in the joint, leading to significant fluctuations in DS residual stress and consequently affecting the joint’s shear strength. This study investigates the effects of process parameters on the mechanical properties of dissimilar joints and, for the first time, analyzes the relationship between joint residual strain and femtosecond laser weld spacing, providing valuable insights for optimizing femtosecond laser welding processes. In this study, the fatigue behavior in high-speed train bogie frames and mounted traction motors was investigated through dynamic stress measurements and vibration analysis. A spectrum synthesis method was developed to integrate multipoint random vibrations from the bogie frame into a unified excitation spectrum for motor fatigue assessment. The results demonstrate that fatigue damage in the bogie frame progresses linearly with increasing speed, with critical stress concentrations being identified at the motor base weld seams (41.4 MPa equivalent stress at 400 km/h). Traction motor vibration spectra were found to deviate substantially from IEC 61373 standards, leading to higher fatigue damage that follows an exponential growth pattern relative to speed increases. The proposed methodology provides direct experimental validation of component-specific fatigue mechanisms under operational loading conditions. Full article

It is important to accurately characterize the plane-stress state of pipe walls for evaluating the bearing capacity of the pipe and ensuring the structural safety. This paper describes a novel ultrasonic technique for evaluating anisotropic pipe-wall plane stresses using three-directional longitudinal critical refracted (LCR) wave time-of-flight (TOF) measurements. The connection between plane stress and ultrasonic TOF is confirmed by examining how the anisotropy of rolled steel plates affects the speed of ultrasonic wave propagation, which is a finding not previously documented in spiral-welded pipes. Then based on this relationship, an ultrasonic stress coefficient calibration experiment for spiral-welded pipes is designed. The results show that the principal stress obtained by the ultrasonic method is closer to the engineering stress than that obtained from the coercivity method. And, as a nondestructive testing technique, the ultrasonic method is more suitable for in-service pipelines. It also elucidates the effects of probe pressure and steel plate surface roughness on the ultrasonic TOF, obtains a threshold for probe pressure, and reveals a linear relationship between roughness and TOF. This study provides a feasible technique for nondestructive measurement of plane stress in anisotropic spiral-welded pipelines, which has potential application prospects in the health monitoring of in-service pipelines. Alloy 625 is a widely utilized nickel-based superalloy known for its excellent mechanical strength and corrosion resistance in aggressive environments. However, its high niobium (Nb) content can lead to the formation of detrimental phases, such as Laves and MC carbides, during welding processes, compromising the mechanical integrity and long-term performance of the weld overlay. This review systematically examines recent research findings on the implications of reducing Nb content in Alloy 625 weld overlays, particularly with respect to microstructure evolution, mechanical behavior, and corrosion performance. Key advancements, including the understanding of segregation behavior, solidification paths, and secondary phase formation, are presented based on recent studies. This paper aims to provide a discussion on the trade-offs and future directions for optimizing Alloy 625 weld overlay claddings through Nb content modification. Full article

Short-Term Outcomes of Cementless Total Hip Arthroplasty Using a 3D-Printed Acetabular Cup Manufactured by Directed Energy Deposition: A Prospective Observational Study

Background/Objectives: Additive manufacturing (AM) enables the production of cementless acetabular cups with porous surfaces that facilitate early osseointegration. Directed energy deposition (DED), a form of AM, allows the direct welding of porous structures onto metal substrates without requiring a vacuum environment, offering advantages over conventional powder bed fusion methods. Despite growing interest in DED, no prospective clinical studies evaluating DED-based acetabular components have been published to date. This study assessed short-term outcomes of a DED-based 3D-printed acetabular cup in total hip arthroplasty (THA). Methods: A total of 120 patients who underwent primary cementless THA using the Corentec Mirabo Z® acetabular cup were prospectively enrolled. Among them, 124 hips from 100 patients who had completed a minimum of 24 months of follow-up were included in the analysis. Clinical outcomes were assessed using the Harris hip score (HHS), WOMAC, EQ-5D-5L, and pain NRS. Radiographic evaluation included measurements of cup position, osseointegration, and detection of interfacial or polar gaps on CT and plain radiographs. Implant-related complications were also recorded. Results: At a mean follow-up of 34.6 months, the implant survival rate was 99.3%, with one revision due to suspected osseointegration failure. The HHS improved from 56.6 to 91.4 at 24 months, and the NRS decreased from 6.2 to 1.1 (both p < 0.001). Interfacial gaps were observed in 58.1% of cases on CT, though most were <1 mm and not clinically significant. Common postoperative issues included greater trochanteric pain syndrome, squeaking, and iliotibial band tightness, all of which were resolved with conservative treatment. Conclusions: DED-based 3D-printed acetabular cups demonstrated favorable short-term clinical and radiographic outcomes, with high survivorship and reliable early osseointegration in cementless THA.
