Research on Online Traceability Methods for the Causes of Longitudinal Surface Crack in Continuous Casting Slab

In the casting and rolling production process, surface longitudinal cracks are a typical casting defect. Tracing the causes of longitudinal cracks online and controlling the key parameters leading to their formation in a timely manner can enhance the stability of casting and rolling production. To this end, the influencing factors of longitudinal cracks were analyzed, a data integration storage platform was constructed, and a tracing model was established using empirical rule analysis, statistical analysis, and intelligent analysis methods. During the initial production phase of a casting machine, longitudinal cracks occurred frequently. The tracing results using the LightGBM-SHAP method showed that the relative influence of the narrow left wide inner heat flow ratio of the mold was significant, followed by the heat flow difference on the wide symmetrical face of the mold and the superheat of the molten steel, with weights of 0.135, 0.066, and 0.048, respectively. Based on the tracing results, we implemented online emergency measures. By controlling the cooling intensity of the mold, we effectively reduced the recurrence rate of longitudinal cracks. Root cause analysis revealed that the total hardness of the mold-cooling water exceeded the standard, reaching 24 mg/L, which caused scaling on the mold copper plates and uneven cooling, leading to the frequent occurrence of longitudinal cracks. After strictly controlling the water quality, the issue of longitudinal cracks was brought under control. The online application of the tracing method for the causes of longitudinal cracks has effectively improved efficiency in resolving longitudinal crack problems. Full article

During the process of oil and gas drilling, due to the existence of pores or micro-cracks, drilling fluid is prone to invade the formation. Under the action of hydration expansion of clay in the formation and liquid pressure, wellbore instability occurs. In order to reduce the wellbore instability caused by drilling fluid intrusion into the formation, this study proposed a method of forming a dynamic hydrogen bond cross-linked network weak gel structure with modified nano-silica and P(AM-AAC). The plugging performance of the drilling fluid and the performance of inhibiting the hydration of shale were evaluated through various experimental methods. The results show that the gel composite system (GCS) effectively optimizes the plugging performance of drilling fluid. The 1% GCS can reduce the linear expansion rate of cuttings to 14.8% and increase the recovery rate of cuttings to 96.7%, and its hydration inhibition effect is better than that of KCl and polyamines. The dynamic cross-linked network structure can significantly increase the viscosity of drilling fluid. Meanwhile, by taking advantage of the liquid-phase viscosity effect and the physical blocking effect, the loss of drilling fluid can be significantly reduced. Mechanism studies conducted using zeta potential measurement, SEM analysis, contact angle measurement and capillary force assessment have shown that modified nano-silica stabilizes the wellbore by physically blocking the nano-pores of shale and changing the wettability of the shale surface from hydrophilic to hydrophobic when the contact angle exceeds 60°, thereby reducing capillary force and surface free energy. Meanwhile, the dynamic cross-linked network can reduce the seepage of free water into the formation, thereby significantly lowering the fluid loss of the drilling fluid. The article presents a new AM (Additive Manufacturing) process development, necessary to repair parts made from Aluminum 6061 material, with T6 treatment. The laser Directed Energy Deposition (DED) and Extreme High-Speed Directed Energy Deposition (EHLA) capabilities are evaluated for repairing Al large components. To optimize the process parameters, single-track depositions were analyzed for both laser-powder DED (feed rate of 2 m/min) and EHLA (feed rate 20 m/min) for AlSi10Mg and Al6061 powders. The cross-sections of single tracks revealed the bonding characteristics and provided laser-powder DED, a suitable parameter selection for the repair. Three damage types were identified on the Al component to define the specification of the repair process and to highlight the capabilities of laser-powder DED and EHLA in repairing intricate surface scratches and dents. Our research is based on variation of the powder mass flow and beam power, studying the influence of these parameters on the weld bead geometry and bonding quality. The evaluation criteria include bonding defects, crack formation, porosity, and dilution zone depth. The bidirectional path planning strategy was applied with a fly-in and fly-out path for the hatching adjustment and acceleration distance. Samples were etched for a qualitative microstructure analysis, and the HV hardness was tested. The novelty of the paper is the new process parameters for laser-powder DED and EHLA deposition strategies to repair large Al components (6061 T6), using AlSi10Mg and Al6061 powder. Our experimental research tested the defect-free deposition and the compatibility of AlSi10Mg on the Al6061 substrate. The readers could replicate the method presented in this article to repair by laser-powder DED/EHLA large Al parts and avoid the replacement of Al components with new ones. Full article

Asphalt pavement cracking is an important factor affecting its service life. Under certain conditions, the self-healing behavior of asphalt itself can repair pavement cracks. However, the self-healing ability of asphalt itself is limited. In order to strengthen the self-healing ability of asphalt, the microcapsule wrapped with a repair agent is pre-mixed into the asphalt mixture. When the crack occurs and spreads to the surface of the microcapsule, the microcapsule ruptures and the healing agent flows out to realize the self-healing of the crack. Current microcapsules are mostly prepared with healing agents and bio-oil as core materials, and their high-temperature resistance to rutting is poor. While the epoxy resin contains a three-membered cyclic ether, it can undergo ring-opening polymerization to bond and repair the asphalt matrix. In addition, research on microcapsules mainly focuses on the self-healing properties of microcapsule-modified asphalt. In fact, before adding microcapsules to asphalt to improve its self-healing performance, it is necessary to ensure that the asphalt has a good road performance. On this basis, the self-healing performance of asphalt is improved, thereby extending the service life of asphalt pavement. Therefore, two-component epoxy self-healing microcapsules (E-mic and G-mic) were first prepared in this paper. Then, a temperature scanning test, rheological test of bending beams, and linear amplitude scanning test were, respectively, conducted for the microcapsule/asphalt to evaluate its road performance, including the high-temperature performance, low-temperature crack resistance, and fatigue performance. Finally, the self-healing performance of microcapsules/asphalt was tested. The results showed that the self-developed epoxy self-healing microcapsules were well encapsulated and presented as spherical micron-sized particles. The average particle size of the E-mic was approximately 23.582 μm, while the average particle size of the G-mic was approximately 22.440 μm, exhibiting a good normal distribution. In addition, they can remain intact and unbroken under high-temperature conditions. The results of road performance tests indicated that the microcapsule/asphalt mixture exhibits an excellent high-temperature resistance to permanent deformation, low-temperature crack resistance, and fatigue resistance. The self-healing test demonstrated that the microcapsule/asphalt exhibited an excellent self-healing performance. When the microcapsule content was 4%, the self-healing rate reached its optimal level of 67.8%, which was 149.2% higher than that of the base asphalt. Full article

The degradation process of HVOF-MCrAlY + APS-nanostructured YSZ (APS-nYSZ) thermal barrier coatings, produced using gas turbine OEM-approved MCrAlY powders, is investigated by studying the TGO growth and crack propagation behaviors in a thermal cycling environment. The TGO growth yields a parabolic mechanism on the surfaces of all HVOF-MCrAlYs, and the growth rate increases with the aluminum content in the “classical” MCrAlYs. The APS-nYSZ layer comprises micro-structured YSZ (mYSZ) and nanostructured YSZ (nYSZ) zones. Both mYSZ/mYSZ and mYSZ/nYSZ interfaces appear to be crack nucleation sites, resulting in crack propagation and consequent crack coalescence within the APS-nYSZ layer in the APS-nYSZ/HVOF-MCrAlY vicinity. Crack propagation in the TBCs can be characterized as a steady-state crack propagation stage, where crack length has a nearly linear relationship with TGO thickness, and an accelerating crack propagation stage, which is apparently a result of the coalescence of neighboring cracks. All TBCs fail in the same way as APS-/HVOF-MCrAlY + APS-conventional YSZ analogs, but the difference in thermal cycling lives is not substantial, although the HVOF-low Al-NiCrAlY encounters chemical failure in the early stage of thermal cycling. Chromium-molybdenum steels are extensively used in manufacturing large-volume seamless hydrogen storage vessels, but they still suffer from the hydrogen embrittlement problem. In this study, electrochemical cathodic hydrogen charging is utilized to investigate the hydrogen embrittlement of 4130X steels, with emphasis on the influence of charging current density and temperature on hydrogen permeation and hydrogen embrittlement susceptibility. The hydrogen penetration rate and hydrogen diffusion coefficient of 4130X steel both increase with an increase in hydrogen-charging current density and temperature. The results demonstrate that the degree of hydrogen-induced degradation in tensile ductility is more marked with increasing hydrogen-charging current density, while the hydrogen embrittlement index exhibits a peak at a temperature of 308 K, in which brittle patterns like quasi-cleavage surfaces and crack formations occur. These findings are crucial for understanding hydrogen-induced embrittlement and determining test temperatures of hydrogen-related engineering material applications. Full article

Predicting bending fractures in advanced high-strength steel (AHSS) is challenging due to complex microstructural behaviors and strain rate dependencies, particularly in industrial forming processes. Current models and standards primarily focus on quasi-static tension or slow bending speeds, leaving a gap in understanding the accelerated failure of AHSS without necking. In this study, direct bending experiments were conducted on dual-phase, complex-phase, and martensitic AHSS grades under varying bending speeds and radii. Since the bending crack is irrelevant to the load drop, surface crack evolution was measured using three-dimensional surface profile analysis. The results showed that accelerated bending significantly delayed crack initiation across all tested materials, with small-radius bending showing reduced strain localization due to strain rate hardening. Larger-radius bending benefited primarily from increased fracture strain. Full article

This study investigates the microstructural evolution, mechanical behavior, and electrochemical performance of CoCrFeNiNb and CoCrFeNiV HEAs fabricated via mechanical alloying and spark plasma sintering. Microstructural analyses reveal that the alloys have a face-centered cubic (FCC) matrix with Nb-enriched Laves and V-enriched σ phases. The CoCrFeNiNb HEA exhibits superior compressive strength and hardness than CoCrFeNiV due to uniform Laves phases distribution. Fracture surface analysis reveals that at lower sintering temperatures, the fracture is primarily caused by incomplete particle bonding, whereas at higher temperatures, brittle fracture modes dominated via transgranular cracking become predominant. The research results of potentiodynamic polarization and electrochemical impedance spectroscopy (EIS) show that both alloys exhibited superior electrochemical stability in a 3.5 wt.% NaCl solution compared to the CoCrFeNi base alloy. X-ray photoelectron spectroscopy (XPS) analysis confirms the formation of stable oxide layers (Nb2O5 and V2O3) on the precipitated phases, acting as protective barriers against chloride ion penetration. The selective oxidation of Nb and V improves the integrity of the passive film, reducing the corrosion rates and enhancing the long-term durability. These findings highlight the critical role of precipitated phases in enhancing the corrosion resistance of HEAs, and emphasize their potential for use in extreme environments. Full article

As a key component in the hydraulic brake system of automobiles, the brake joint directly affects the braking performance and driving safety of the vehicle. Therefore, improving the quality of brake joints is crucial. During the processing, due to the complexity of the welding material and welding process, the weld seam is prone to various defects such as cracks, pores, undercutting, and incomplete fusion, which can weaken the joint and even lead to product failure. Traditional weld seam detection methods include destructive testing and non-destructive testing; however, destructive testing has high costs and long cycles, and non-destructive testing, such as radiographic testing and ultrasonic testing, also have problems such as high consumable costs, slow detection speed, or high requirements for operator experience. In response to these challenges, this article proposes a defect detection and classification method for laser welding seams of automotive brake joints based on machine vision inspection technology. Laser-welded automotive brake joints are subjected to weld defect detection and classification, and image processing algorithms are optimized to improve the accuracy of detection and failure analysis by utilizing the high efficiency, low cost, flexibility, and automation advantages of machine vision technology. This article first analyzes the common types of weld defects in laser welding of automotive brake joints, including craters, holes, and nibbling, and explores the causes and characteristics of these defects. Then, an image processing algorithm suitable for laser welding of automotive brake joints was studied, including pre-processing steps such as image smoothing, image enhancement, threshold segmentation, and morphological processing, to extract feature parameters of weld defects. On this basis, a welding seam defect detection and classification system based on the cascade classifier and AdaBoost algorithm was designed, and efficient recognition and classification of welding seam defects were achieved by training the cascade classifier. The results show that the system can accurately identify and distinguish pits, holes, and undercutting defects in welds, with an average classification accuracy of over 90%. The detection and recognition rate of pit defects reaches 100%, and the detection accuracy of undercutting defects is 92.6%. And the overall missed detection rate is less than 3%, with both the missed detection rate and false detection rate for pit defects being 0%. The average detection time for each image is 0.24 s, meeting the real-time requirements of industrial automation. Compared with infrared and ultrasonic detection methods, the proposed machine-vision-based detection system has significant advantages in detection speed, surface defect recognition accuracy, and industrial adaptability. This provides an efficient and accurate solution for laser welding defect detection of automotive brake joints. Full article

Evaluation of Highway Pavement Structural Conditions Based on Measured Crack Morphology by 3D GPR and Finite Element Modeling

Structural cracks are internal distresses that cannot be observed from pavement surfaces. However, the existing evaluation methods for asphalt pavement structures lack the consideration of these cracks, which are crucial for accurate pavement assessment and effective maintenance planning. This study develops a novel framework combining a three-dimensional (3D) ground penetrating radar (GPR) and finite element modeling (FEM) to evaluate the severity of structural cracks. First, the size and depth development of structural cracks on a four-layer asphalt pavement were determined using the 3D GPR. Then, the range of influence of the structural crack on structural bearing capacity was analyzed based on 3D FEM simulation model. Structural cracks have a distance-dependent diminishing influence on the deflection in the horizontal direction, with the most pronounced effects within a 20-cm width zone surrounding the cracks. Finally, two indices have been proposed: the pavement structural crack index (PSCI) to assess the depth of crack damage and the structural crack reflection ratio (SCRR) to evaluate surface reflection. Besides, PSCI and SCRR are used to classify the severities of structural cracks: none, low, and high. The threshold between none/low damage is a structural crack damage rate of 0.19%, and the threshold between low/high damage is 0.663%. An experiment on a 132-km expressway indicated that the proposed method achieved 94.4% accuracy via coring. The results also demonstrate the strong correlation between PSCI and pavement deflection (R2 = 0.92), supporting performance-based maintenance strategies. The results also demonstrate the correlation between structural and surface cracks, with 65.8% of the cracked sections having both structural and surface cracks. Full article

With the widespread application of lithium-ion batteries (LIBs), safety performance has become a critical factor limiting the commercialization of large-scale, high-capacity LIBs. The main reason for the safety problem is that the electrolytes of LIBs are extremely flammable. Adding flame retardants to conventional electrolytes is an effective method to improve battery safety. In this paper, trimethyl phosphate (TMP) and trimethyl phosphite (TMPi) were used as research objects, and the flame-retardant test and differential scanning calorimetry (DSC) of the electrolytes configured by them were first carried out. The self-extinguishing time of the electrolyte with 5% TMP and TMPi is significantly reduced, achieving a flame-retardant effect. Secondly, the electrochemical performance of LiFePO4|Li half-cells after adding different volume ratios of TMP and TMPi was studied. Compared with TMPi5, the peak potential difference between the oxidation peak and the reduction peak of the LiFePO4|Li half-cell with TMP5 added is reduced, the battery polarization is reduced, the discharge specific capacity after 300 cycles is large, the capacity retention rate is as high as 99.6%, the discharge specific capacity is larger at different current rates, and the electrode resistance is smaller. TMPi5 causes the discharge-specific capacity to attenuate, which is more obvious at high current rates. LiFePO4|Li half-cells with 5% volume ratio of flame retardant have the best electrochemical performance. Finally, the influence mechanism of the phosphorus valence state on battery safety and electrochemical performance was compared and studied. After 300 cycles, the surface of the LiFePO4 electrode with 5% TMP added had a smoother and more uniform CEI film and higher phosphorus (P) and fluorine (F) content, which was beneficial to the improvement of electrochemical performance. The cross-section of the LiFePO4 electrode showed slight collapse and cracks, which slowed down the attenuation of battery capacity. Full article

The use of adhesive joints in naval applications requires a thorough understanding of their fatigue performance. This paper reports on the fatigue experiments performed on double cantilever beam specimens with thick adhesive bondline manufactured under shipyard conditions. The specimens have an initial crack at the steel–adhesive interface and are tested in unaged, salt-spray-aged and immersion-aged conditions to determine the interface mode I fatigue properties. The strain energy release rate is calculated using the Kanninen–Penado model, and the fatigue crack growth curve is determined using a power law model. The crack growth rate slope for salt-spray-aged specimens is 16.5% lower than for unaged specimens, while that for immersion-aged specimens is 66.1% lower and is shown to be significantly different. The fracture surfaces are analyzed to identify the failure mechanisms and the influence of the aging process on the interface properties. Since the specimens are manufactured under shipyard conditions, the presence of voids and discontinuities in the adhesive bondline is observed and as a result leads to scatter. Hence, Bayesian linear regression is performed in addition to the ordinary least squares regression to account for the scatter and provide a distribution of plausible values for the power law coefficients. The results highlight the impact of aging on the fatigue property, underscoring the importance of considering environmental effects in the qualification of such joints for marine applications. This study examines fatigue crack growth behavior in induction-hardened S38C axle steel with a gradient microstructure. High-frequency three-point bending fatigue tests were conducted to evaluate crack growth rates (da/dN) across three depth-defined regions: a hardened layer, a heterogeneous transition zone, and a normalized core. Depth-resolved da/dN–ΔK relationships were established, and Paris Law parameters were extracted. The surface-hardened layer exhibited the lowest crack growth rates and flattest Paris slope, while the transition zone showed notable scatter due to microstructural heterogeneity and residual stress effects. These findings provide experimental insight into the fatigue performance of gradient-structured axle steels and offer guidance for fatigue life prediction and inspection planning. Full article

Review on Rail Damage Detection Technologies for High-Speed Trains

From the point of view of the intelligent operation and maintenance of high-speed train tracks, this paper examines the research status of high-speed train rail damage detection technology in the field of high-speed train track operation and maintenance detection in recent years, summarizes the damage detection methods for high-speed trains, and compares and analyzes different detection technologies and application research results. The analysis results show that the detection methods for high-speed train rail damage mainly focus on the research and application of non-destructive testing technology and methods, as well as testing platform equipment. Detection platforms and equipment include a new type of vortex meter, integrated track recording vehicles, laser rangefinders, thermal sensors, laser vision systems, LiDAR, new ultrasonic detectors, rail detection vehicles, rail detection robots, laser on-board rail detection systems, track recorders, self-moving trolleys, etc. The main research and application methods include electromagnetic detection, optical detection, ultrasonic guided wave detection, acoustic emission detection, ray detection, vortex detection, and vibration detection. In recent years, the most widely studied and applied methods have been rail detection based on LiDAR detection, ultrasonic detection, eddy current detection, and optical detection. The most important optical detection method is machine vision detection. Ultrasonic detection can detect internal damage of the rail. LiDAR detection can detect dirt around the rail and the surface, but the cost of this kind of equipment is very high. And the application cost is also very high. In the future, for high-speed railway rail damage detection, the damage standards must be followed first. In terms of rail geometric parameters, the domestic standard (TB 10754-2018) requires a gauge deviation of ±1 mm, a track direction deviation of 0.3 mm/10 m, and a height deviation of 0.5 mm/10 m, and some indicators are stricter than European standard EN-13848. In terms of damage detection, domestic flaw detection vehicles have achieved millimeter-level accuracy in crack detection in rail heads, rail waists, and other parts, with a damage detection rate of over 85%. The accuracy of identifying track components by the drone detection system is 93.6%, and the identification rate of potential safety hazards is 81.8%. There is a certain gap with international standards, and standards such as EN 13848 have stricter requirements for testing cycles and data storage, especially in quantifying damage detection requirements, real-time damage data, and safety, which will be the key research and development contents and directions in the future. It is vital to stabilize pillar dams in underground reservoirs in coal mine goafs to protect groundwater resources and quarry safety, practice green mining, and protect the ecological environment. Considering the actual occurrence of coal pillar dams in underground reservoirs, acoustic emission (AE) mechanical tests were performed on dry, naturally absorbed, and soaked coal samples. According to the mechanical analysis, Quantitative analysis revealed that dry samples exhibited the highest mechanical parameters (peak strength: 12.3 ± 0.8 MPa; elastic modulus: 1.45 ± 0.12 GPa), followed by natural absorption (peak strength: 9.7 ± 0.6 MPa; elastic modulus: 1.02 ± 0.09 GPa), and soaked absorption showed the lowest values (peak strength: 7.2 ± 0.5 MPa; elastic modulus: 0.78 ± 0.07 GPa). The rate of mechanical deterioration increased by ~25% per 1% increase in moisture content. It was identified that the internal crack development presented a macrofracture surface initiating at the sample center and expanding radially outward, and gradually expanding to the edges by adopting AE seismic source localization and the K-means clustering algorithm. Soaked absorption was easier to produce shear cracks than natural absorption, and a higher water content increased the likelihood. The b-value of the AE damage evaluation index based on crack development was negatively correlated with the rock damage state, and the S-value was positively correlated, and both effectively characterized it. The research results can offer reference and guidance for the support design, monitoring, and warning of coal pillar dams in underground reservoirs. (The samples were tested under two moisture conditions: (1) ‘Soaked absorption’—samples fully saturated by immersion in water for 24 h, and (2) ‘Natural absorption’—samples equilibrated at 50% relative humidity and 25 °C for 7 days).
