Mixed-flow assembly lines are widely employed in industrial manufacturing to handle diverse production tasks. For mixed flow assembly lines that involve mold changes and greater processing difficulties, there are currently two approaches: batch production and production according to order sequence. The first approach struggles to meet the processing constraints of workpieces with higher production difficulty, while the second approach requires the development of suitable scheduling schemes to balance mold changes and continuous processing. Therefore, under the second approach, developing an excellent scheduling scheme is a challenging problem. This study addresses the mixed-flow assembly shop scheduling problem, considering continuous processing and mold-changing constraints, by developing a multi-objective optimization model to minimize additional production time and customer waiting time. As this NP-hard problem poses significant challenges in solution space exploration, the conventional NSGA-II algorithm suffers from limited local search capability. To address this, we propose an enhanced NSGA-II algorithm (RLVNS-NSGA-II) integrating deep reinforcement learning. Our approach combines multiple neighborhood search operators with deep reinforcement learning, which dynamically utilizes population diversity and objective function data to guide and strengthen local search. Simulation experiments confirm that the proposed algorithm surpasses existing methods in local search performance. Compared to VNS-NSGA-II and SVNS-NSGA-II, the RLVNS-NSGA-II algorithm achieved hypervolume improvements ranging from 19.72% to 42.88% and 12.63% to 31.19%, respectively. Full article

This paper catalogues a series of experiments we conducted to explore how to 3D print a DC electric motor. The individual parts of the electric motor were 3D printed but assembled by hand. First, we focused on a rotor with soft magnetic properties, for which we adopted ProtoPastaTM, which is a commercial off-the-shelf PLA filament incorporating iron particles. Second, we focused on the stator permanent magnets, which were 3D printed through binder jetting. Third, we focused on the wire coils, for which we adopted a form of laminated object manufacture of copper wire. The chief challenge was in 3D printing the coils, because the winding density is crucial to the performance of the motor. We have demonstrated that DC electric motors can be 3D printed and assembled into a functional system. Although the performance was poor due to the wiring problem, we showed that the other 3D printing processes were consistent with high performance. Nevertheless, we demonstrated the principle of 3D printing electric motors. Full article

This article analyzes statistics on the failure of technological equipment, assemblies, and mechanisms of agricultural (and other) machines associated with the breakdown or failure of gear pumps. It was found that the leading causes of gear pump failures are the opening of gear teeth contact during pump operation, poor assembly, wear of bushings, thrust washers, and gear teeth. It has also been found that there is a problem related to the restoration, repair, and manufacture of parts in the conditions of enterprises serving the agro-industrial complex of the Republic of Kazakhstan (AIC RK). This is due to the lack of necessary technological equipment, tools, and instruments, as well as centralized repair and restoration bases equipped with the required equipment. This work proposes to solve this problem by applying AM technologies to the repair and manufacture of parts for agricultural machinery and equipment. The study results on the stress–strain state of support bushings under various pressures are presented, showing that a fully filled bushing has the lowest stresses and strains. It was also found that bushings with 50% filling and fully filled bushings have similar stress and strain values under the same pressure. The difference between them is insignificant, especially when compared to bushings with lower filling. This means that filling the bushing by more than 50% does not provide a significant additional reduction in stresses. In terms of material and printing time savings, 50% filling may also be the optimal option. Full article

In this research project a large linear electromagnetic actuator (LLEA) was designed and manufactured. The electromagnetic performance was published in previous works, but in this paper we focus on the technological challenges related to the manufacturing in particular. This LLEA was based on the magnet-free switched-reluctance principle, having six effective energised stator “teeth” and four passive mover parts (4:6 ratio). Various aspects and challenges encountered during the manufacturing, transport, and assembly are discussed. Thermal expansion of steel contributed to the decision of the modular design, with each module having 1.3 m in length, with a 2 mm longitudinal dilatation gap. The initial prototype was tested with a 10.6 m length, with plans to extend the test track to 60 m, which was fully achievable due to the modular design and required 29 tons of electrical steel to be built. The stator laminations were cut by a bespoke progressive tool with stamping, and other parts by a CO2 laser. Mounting was based on welding (back of the stator) and clamping plates (through insulated bolts). The linear longitudinal force was on the order of 8 kN, with the main air gap of 7.5–10 mm on either side of the mover. The lateral forces could exceed 40 kN and were supported by appropriate construction steel members bolted to the concrete floor. The overall mechanical tolerances after installation remained below 0.5 mm. The technology used for constructing this prototype demonstrated the cost-effective way for a semi-industrial manufacturing scale. Full article

To enable safe and effective human–robot collaboration (HRC) in smart manufacturing, it is critical to seamlessly integrate sensing, cognition, and prediction into the robot controller for real-time awareness, response, and communication inside a heterogeneous environment (robots, humans, and equipment). The proposed approach takes advantage of the prediction capabilities of nonlinear model predictive control (NMPC) to execute safe path planning based on feedback from a vision system. To satisfy the requirements of real-time path planning, an embedded solver based on a penalty method is applied. However, due to tight sampling times, NMPC solutions are approximate; therefore, the safety of the system cannot be guaranteed. To address this, we formulate a novel safety-critical paradigm that uses an exponential control barrier function (ECBF) as a safety filter. Several common human–robot assembly subtasks have been integrated into a real-life HRC assembly task to validate the performance of the proposed controller and to investigate whether integrating human pose prediction can help with safe and efficient collaboration. The robot uses OptiTrack cameras for perception and dynamically generates collision-free trajectories to the predicted target interactive position. Results for a number of different configurations confirm the efficiency of the proposed motion planning and execution framework, with a 23.2% reduction in execution time achieved for the HRC task compared to an implementation without human motion prediction. Manual assembly remains essential in modern manufacturing, yet the increasing complexity of customised production imposes significant cognitive burdens and error rates on workers. Existing Spatial Augmented Reality (SAR) systems often operate passively, lacking adaptive interaction, real-time feedback and a control system with gesture. In response, we present Gest-SAR, a SAR framework that integrates a custom MediaPipe-based gesture classification model to deliver adaptive light-guided pick-to-place assembly instructions and real-time error feedback within a closed-loop interaction instance. In a within-subject study, ten participants completed standardised Duplo-based assembly tasks using Gest-SAR, paper-based manuals, and tablet-based instructions; performance was evaluated via assembly cycle time, selection and placement error rates, cognitive workload assessed by NASA-TLX, and usability test by post-experimental questionnaires. Quantitative results demonstrate that Gest-SAR significantly reduces cycle times with an average of 3.95 min compared to Paper (Mean = 7.89 min, p < 0.01) and Tablet (Mean = 6.99 min, p < 0.01). It also achieved 7 times less average error rates while lowering perceived cognitive workload (p < 0.05 for mental demand) compared to conventional modalities. In total, 90% of the users agreed to prefer SAR over paper and tablet modalities. These outcomes indicate that natural hand-gesture interaction coupled with real-time visual feedback enhances both the efficiency and accuracy of manual assembly. By embedding AI-driven gesture recognition and AR projection into a human-centric assistance system, Gest-SAR advances the collaborative interplay between humans and machines, aligning with Industry 5.0 objectives of resilient, sustainable, and intelligent manufacturing. As the core component of ultra-precision machine tools, the manufacturing errors of aerostatic spindles are inevitable due to the limitations of machining and assembly processes, and these errors significantly affect the spindle’s static and dynamic performance. To address this issue, a force model of the unbalanced air film, considering the straightness errors of the rotor’s radial and thrust surfaces, was constructed. Unlike conventional studies that rely solely on idealized error assumptions, this research integrates actual straightness measurement data into the simulation process, enabling a more realistic and precise prediction of bearing performance. Rotors with different tolerance specifications were fabricated, and static performance simulations were carried out based on the measured geometry data. An experimental setup was built to evaluate the performance of the aerostatic spindle assembled with these rotors. The experimental results were compared with the simulation outcomes, confirming the validity of the proposed model. To further quantify the influence of straightness errors on the static characteristics of aerostatic spindles, ideal functions were used to define representative manufacturing error profiles. The results show that a barrel-shaped error on the radial bearing surface can cause a load capacity variation of up to 46.6%, and its positive effect on air film load capacity is more significant than that of taper or drum shapes. For the thrust bearing surface, a concave-shaped error can lead to a load capacity variation of up to 13.4%, and its enhancement effect is superior to those of the two taper and convex-shaped errors. The results demonstrate that the straightness errors on the radial and thrust bearing surfaces are key factors affecting the radial and axial load capacities of the spindle. Full article

Pilot production is a critical transitional phase in the process of new product development or manufacturing, aiming at ensuring that products are thoroughly validated and optimized before entering full-scale production. During this stage, a key challenge is how to leverage limited resources to build data infrastructure and conduct data analysis to establish and verify quality control. This paper presents the implementation of a cyber–physical system (CPS) for a lithium battery pilot assembly line. A machine learning-based predictive model was employed to establish quality control mechanisms. Process knowledge-guided data analysis was utilized to build a quality prediction model based on the collected battery data. The model-centric concept of ‘virtual quality’ enables early quality judgment during production, which allows for flexible quality control and the determination of optimal process parameters, thereby reducing production costs and minimizing energy consumption during manufacturing. This study focuses on the optimization of valve assemblies in downhole rod pumping units (DRPUs), which remain the predominant artificial lift technology in oil production worldwide. The research addresses the critical issue of premature failures in DRPUs caused by leakage in valve pairs, i.e., a problem that accounts for approximately 15% of all failures, as identified in a statistical analysis of the 2022 operational data from the Uzen oilfield in Kazakhstan. The leakage is primarily attributed to the accumulation of mechanical impurities and paraffin deposits between the valve ball and seat, leading to concentrated surface wear and compromised sealing. To mitigate this issue, a novel valve assembly design was developed featuring a flow turbulizer positioned beneath the valve seat. The turbulizer generates controlled vortex motion in the fluid flow, which increases the rotational frequency of the valve ball during operation. This motion promotes more uniform wear across the contact surfaces and reduces the risk of localized degradation. The turbulizers were manufactured using additive FDM technology, and several design variants were tested in a full-scale laboratory setup simulating downhole conditions. Experimental results revealed that the most effective configuration was a spiral plate turbulizer with a 7.5 mm width, installed without axis deviation from the vertical, which achieved the highest ball rotation frequency and enhanced lapping effect between the ball and the seat. Subsequent field trials using valves with duralumin-based turbulizers demonstrated increased operational lifespans compared to standard valves, confirming the viability of the proposed solution. However, cases of abrasive wear were observed under conditions of high mechanical impurity concentration, indicating the need for more durable materials. To address this, the study recommends transitioning to 316 L stainless steel for turbulizer fabrication due to its superior tensile strength, corrosion resistance, and wear resistance. Implementing this design improvement can significantly reduce maintenance intervals, improve pump reliability, and lower operating costs in mature oilfields with high water cut and solid content. The findings of this research contribute to the broader efforts in petroleum engineering to enhance the longevity and performance of artificial lift systems through targeted mechanical design improvements and material innovation. Car interior design should evoke emotions, offer comfort, convey safety and at the same time project the brand identity of the car manufacturer. Lighting is used to address these functions. Modules required for automotive interior lighting often feature injection-moulded (IM) light guides, whereas woven fabrics with polymer optical fibres (POFs) offer certain technological advantages and show first-series applications in cars. In the future, car interior illumination will become even more important in the wake of megatrends such as autonomous driving. Since the increase in deployment of these technologies facilitates a need for an economical comparison, this paper aims to deliver a cost-driven approach to fulfil the aforementioned objective. Therefore, the cost structures of the supply chains for an IM-based and a POF-based illumination module are analysed. The employed research methodologies include an activity-based costing approach for which the data is collected via document analysis and guideline-based expert interviews. To account for data uncertainty, Monte Carlo simulations are conducted. POF-based lighting modules have lower initial costs due to continuous fibre production and weaving processes, but are associated with higher unit costs. This is caused by the discontinuous assembly of the rolled woven fabric which allows postponement strategies. The development costs of the mould generate high initial costs for IM light guides, which makes them beneficial only for high quantities of produced light guides. For the selected scenario, the POF-based module’s self-costs are 11.05 EUR/unit whereas the IM module’s self-costs are 14,19 EUR/unit. While the cost structures are relatively independent from the selected scenario, the actual self-costs are highly dependent on boundary conditions such as production volume. Full article

Climate concerns are driving the automotive industry to adopt advanced manufacturing technologies that aim to improve energy efficiency and reduce vehicle weight. In this context, lightweight structural materials such as aluminium alloys have gained significant attention due to their favorable strength-to-weight ratio. Laser welding plays a crucial role in assembling such materials, offering high flexibility and fast joining capabilities for thin aluminium sheets. However, welding these materials presents specific challenges, particularly in controlling heat input to minimize distortions and ensure consistent weld quality. As a result, numerical simulations based on the Finite Element Method (FEM) are essential for predicting weld-induced phenomena and optimizing process performance. This study investigates welding-induced distortions in laser butt welding of 1.5 mm-thick Al 6061 samples through FEM simulations performed in the SYSWELD 2024.0 environment. The methodology provided by the software is based on the Moving Heat Source (MHS) model, which simulates the physical movement of the heat source and typically requires extensive calibration through destructive metallographic testing. This transient approach enables the detailed prediction of thermal, metallurgical, and mechanical behavior, but it is computationally demanding. To improve efficiency, the Imposed Thermal Cycle (ITC) model is often used. In this technique, a thermal cycle, extracted from an MHS simulation or experimental data, is imposed on predefined subregions of the model, allowing only mechanical behavior to be simulated while reducing computation time. To avoid MHS-based calibration, this work proposes using thermal cycles acquired in-line during welding via infrared thermography as direct input for the ITC model. The method was validated experimentally and numerically, showing good agreement in the prediction of distortions and a significant reduction in workflow time. The distortion values from simulations differ from the real experiment by less than 0.3%. Our method exhibits a slight decrease in performance, resulting in an increase in estimation error of 0.03% compared to classic approaches, but more than 85% saving in computation time. The integration of real process data into the simulation enables a virtual representation of the process, supporting future developments toward Digital Twin applications. Full article

The construction sector significantly contributes to global environmental degradation through intensive resource extraction, high energy consumption, and substantial waste generation. Addressing this unsustainable trajectory requires integrated approaches that simultaneously improve operational efficiency and material circularity. Lean Construction (LC) and Circular Economy (CE) offer complementary frameworks for enhancing process performance and reducing environmental impacts. However, their combined implementation remains underdeveloped and fragmented. This study conducts a systematic literature review (SLR) of 18 peer-reviewed articles published between 2010 and 2025, selected using PRISMA 2020 guidelines and sourced from Scopus and Web of Science databases. A mixed-method approach combines bibliometric mapping and qualitative content analysis to investigate how LC and CE are jointly operationalized in construction contexts. The findings reveal that LC improves cost, time, and workflow reliability, while CE enables reuse, modularity, and lifecycle extension. Integration is further supported by digital tools—such as Building Information Modelling (BIM), Design for Manufacture and Assembly (DfMA), and digital twins—which enhance traceability and flow optimization. Nonetheless, persistent barriers—including supply chain fragmentation, lack of standards, and regulatory gaps—continue to constrain widespread adoption. This review identifies six strategic enablers for LC-CE integration: crossdisciplinary competencies, collaborative governance, interoperable digital systems, standardized indicators, incentive-based regulation, and pilot demonstrator projects. By consolidating fragmented evidence, the study provides a structured research agenda and practical insights to guide the transition toward more circular, efficient, and sustainable construction practices. Acoustic tweezers, as advanced micro/nano manipulation tools, play a pivotal role in biomedical engineering, microfluidics, and precision manufacturing. However, piezoelectric-based acoustic tweezers face performance limitations due to multi-physical coupling effects during microfabrication. This study proposes a novel approach using injection molding with embedded electronics (IMEs) technology to fabricate piezoelectric micro-ultrasonic transducers with micron-scale precision, addressing the critical issue of acoustic node displacement caused by thermal–mechanical coupling in injection molding—a problem that impairs wave transmission efficiency and operational stability. To optimize the IME process parameters, a hybrid multi-objective optimization framework integrating NSGA-II and MOPSO is developed, aiming to simultaneously minimize acoustic node displacement, volumetric shrinkage, and residual stress distribution. Key process variables—packing pressure (80–120 MPa), melt temperature (230–280 °C), and packing time (15–30 s)—are analyzed via finite element modeling (FEM) and validated through in situ tie bar elongation measurements. The results show a 27.3% reduction in node displacement amplitude and a 19.6% improvement in wave transmission uniformity compared to conventional methods. This methodology enhances acoustic tweezers’ operational stability and provides a generalizable framework for multi-physics optimization in MEMS manufacturing, laying a foundation for next-generation applications in single-cell manipulation, lab-on-a-chip systems, and nanomaterial assembly. This study analyses the application of the Friction Stir Welding (FSW) process on polymeric materials manufactured by additive manufacturing (AM), specifically with polylactic acid (PLA). FSW is a solid-state welding process characterized by its low heat input and minimal distortion, which makes it ideal for the assembly of complex or large components made by additive manufacturing. To evaluate its effectiveness, a portable FSW device was developed for the purpose of joining PLA specimens made by AM using different filler densities (15% and 100%). Two tool geometries (a cylindrical and truncated cone) were utilized by varying the parameters of rotational speed, tilt angle, and feed rate. The results revealed two different process stages, transient and steady-state, and showed differences in weld quality depending on the material density, tool type, and material addition. The study confirms the viability of FSW for joining PLA parts made by AM and suggests potential applications in industries that require robust and precise joints in plastic parts, thereby helping hybrid manufacturing to progress.
