Efficient and clean utilization remains a pivotal development focus within the coal industry. Nevertheless, the application of weakly caking coal results in energy loss due to the caking property, thereby leading to a waste of resources. This paper, therefore, concentrates on the caking property, offering insights into the relevant caking mechanism, evaluation indexes, and regulation technologies associated with it. The caking mechanism delineates the transformation process of coal into coke. During pyrolysis, the active component generates the plastic mass in which gas, liquid, and solid phases coexist. With an increase in temperature, the liquid phase is diminished gradually, causing the inert components to bond. Based on the caking mechanism, evaluation indexes such as that characteristic of char residue, the caking index, and the maximal thickness of the plastic layer are proposed. These indexes are used to distinguish the strength of the caking property. However, they frequently exhibit a poor differentiation ability and high subjectivity. Additionally, some technologies have been demonstrated to regulate the caking property. Technologies such as rapid heating treatment and hydrogenation modification increase the amount of plastic mass generated, thereby improving the caking property. Meanwhile, technologies such as mechanical breaking and pre-oxidation reduce the caking property by destroying agglomerates or consuming plastic mass. Full article

This study investigates the wear performance of 20CrMnTi steel, a commonly used material for spiral bevel gears, after heat treatment, with a focus on the microstructural evolution and wear behavior in both the surface and gradient direction of the carburized layer. The results show that the microstructure composition in the gradient direction of the carburized layer gradually transitions from martensite and residual austenite to a martensite–bainite mixed structure, and eventually transforms to fully bainitic in the matrix. With the extension of carburizing time, both the effective carburized layer depth and the hardened layer depth significantly increase. Wear track morphology analysis reveals that the wear track depth gradually becomes shallower and narrower, and the wear rate increases significantly with increasing load. However, the friction coefficient shows little sensitivity to changes in carburizing time and load. Further investigations show that as the carburized layer depth increases, the carbon concentration and hardness of the samples gradually decrease, resulting in an increase in the average wear rate and a progressive worsening of wear severity. After the wear tests, different depths of plowing grooves, spalling, and fish-scale-like features were observed in the wear regions. Additionally, with the increase in load and carburized layer depth, both the width and depth of the wear tracks significantly increased. The research results provide a theoretical basis for optimizing the surface carburizing process of 20CrMnTi steel and improving its wear resistance. Full article

The article presents a comprehensive review of key issues and challenges related to enhancing the durability of hot forging tools. It discusses modern strategies aimed at increasing tool life, including modifications to tool materials, heat treatment, surface engineering, tool and die design, die geometry, tribological conditions, and lubrication. The review is based on extensive literature data, including recent publications and the authors’ own research, which has been implemented under industrial conditions at the modern forging facility in Forge Plant “Glinik” (Poland). The study introduces original design and technological solutions, such as an innovative concept for manufacturing forging dies from alloy structural steels with welded impressions, replacing traditional hot-work tool steel dies. It also proposes a zonal hardfacing approach, which involves applying welds with different chemical compositions to specific surface zones of the die impressions, selected according to the dominant wear mechanisms in each zone. General guidelines for selecting hardfacing material compositions are also provided. Additionally, the article presents technological processes for die production and regeneration. The importance and application of computer simulations of forging processes are emphasized, particularly in predicting wear mechanisms and intensity, as well as in optimizing tool and forging geometry. Al-Mg-Si (6XXX) series aluminum alloys are widely applied in aerospace and transportation industries. However, exploring how varying compositions affect alloy properties and deformation mechanisms is often time-consuming and labor-intensive due to the complexity of the multicomponent composition space and the diversity of processing and heat treatments. This study, inspired by the Materials Genome Initiative, employs high-throughput experimentation—specifically the kinetic diffusion multiple (KDM) method—to systematically investigate how the pop-in effect, indentation size effect (ISE), and creep behavior vary with the composition of Al-Mg-Si alloys at room temperature. To this end, a 6016/Al-3Si/Al-1.2Mg/Al KDM material was designed and fabricated. After diffusion annealing at 530 °C for 72 h, two junction areas were formed with compositional and microstructural gradients extending over more than one thousand micrometers. Subsequent solution treatment (530 °C for 30 min) and artificial aging (185 °C for 20 min) were applied to simulate industrial processing conditions. Comprehensive characterization using electron probe microanalysis (EPMA), nanoindentation with continuous stiffness measurement (CSM), and nanoindentation creep tests across these gradient regions revealed key insights. The results show that increasing Mg and Si content progressively suppresses the pop-in effect. When the alloy composition exceeds 1.0 wt.%, the pop-in events are nearly eliminated due to strong interactions between solute atoms and mobile dislocations. In addition, adjustments in the ISE enabled rapid evaluation of the strengthening contributions from Mg and Si in the microscale compositional array, demonstrating that the optimum strengthening occurs when the Mg-to-Si atomic ratio is approximately 1 under a fixed total alloy content. Furthermore, analysis of the creep stress exponent and activation volume indicated that dislocation motion is the dominant creep mechanism. Overall, this enhanced KDM method proves to be an effective conceptual tool for accelerating the study of composition–deformation relationships in Al-Mg-Si alloys. Full article

This study investigates the mechanical, tribological, and electrochemical behaviour of a novel precipitation-hardenable martensitic alloy produced by selective laser melting (SLM). The alloy was specifically engineered with an optimised composition, free from cobalt and molybdenum, and featuring reduced nickel content (7 wt.%) and 8 wt.% chromium. It has been developed as a cost-effective and sustainable alternative to conventional maraging steels, while maintaining high mechanical strength and a refined microstructure tailored to the steep thermal gradients inherent to the SLM process. Several ageing heat treatments were assessed to evaluate their influence on microstructure, hardness, tensile strength, retained austenite content, dislocation density, as well as wear behaviour (pin-on-disc test) and corrosion resistance (polarisation curves in 3.5%NaCl). The results indicate that ageing at 540 °C for 2 h offers an optimal combination of hardness (550–560 HV), tensile strength (~1700 MPa), microstructural stability, and wear resistance, with a 90% improvement compared to the as-built condition. In contrast, ageing at 600 °C for 1 h enhances ductility and corrosion resistance (Rp = 462.2 kΩ; Ecorr = –111.8 mV), at the expense of a higher fraction of reverted austenite (~34%) and reduced hardness (450 HV). This study demonstrates that the mechanical, surface, and electrochemical performance of this novel SLM-produced alloy can be effectively tailored through controlled thermal treatments, offering promising opportunities for demanding applications requiring a customised balance of strength, durability, and corrosion behaviour. This article provides a comprehensive overview of recent studies concerning laser heat treatment (LHT) of structural and tool steels, with particular attention to the 21NiCrMo2 steel used for carburized gear wheels. Analysis includes the influence of critical laser processing conditions—including power output, motion speed, spot size, and focusing distance—on surface microhardness, hardening depth, and microstructure development. The findings indicate that the energy density is the dominant factor that affects the outcomes of LHT. Optimal results, in the form of a high surface microhardness and a sufficient depth of hardening, were achieved within the energy density range of 80–130 J/mm2, allowing for martensitic transformation while avoiding defects such as melting or cracking. At densities below 50 J/mm2, incomplete hardening occurred with minimal microhardness improvement. On the contrary, densities exceeding 150–180 J/mm2 caused surface overheating and degradation. For carburized 21NiCrMo2 steel, the most effective parameters included 450–1050 W laser power, 1.7–2.5 mm/s scanning speed, and 2.0–2.3 mm beam diameter. The review confirms that process control through energy-based parameters allows for reliable prediction and optimization of LHT for industrial applications, particularly in components exposed to cyclic loads. A novel stainless steel with high Mn and Mo content (much higher than traditional stainless steel), designated CH241SS, was developed as a potential replacement for Cr-Mo-V alloy steel in the cold forging applications of precision industry. Through carbon reduction in an environmentally friendly manner and a two-stage heat treatment process, the hardness of as-cast CH241 was tailored from HRC 37 to HRC 29, thereby meeting the industrial specifications of cold-forged steel (≤HRC 30). X-ray diffraction analysis of the as-cast microstructure revealed the presence of a small amount of ferrite, martensite, austenite, and alloy carbides. After heat treatment, CH241 exhibited a dual-phase microstructure consisting of ferrite and martensite with dispersed Cr(Ni-Mo) alloy carbides. The CH241 alloy demonstrated excellent high-temperature stability. No noticeable softening occurred after 72 h for the second-stage heat treatment. Based on the mechanical and room-temperature tensile fatigue properties of CH241-F (forging material) and CH241-ST (soft-tough heat treatment), it was demonstrated that the CH241 stainless steel was superior to the traditional stainless steel 4xx in terms of strength and fatigue life. Therefore, CH241 stainless steel can be introduced into cold forging and can be used in precision fatigue application. The relevant data include composition design and heat treatment properties. This study is an important milestone in assisting the upgrading of the vehicle and aerospace industries. Full article

This study systematically investigates the homogenization-induced Laves phase dissolution kinetics and recrystallization mechanisms in laser powder bed fusion (L-PBF) processed IN718 superalloy. The as-built material exhibits a characteristic fine dendritic microstructure with interdendritic Laves phase segregation and high dislocation density, featuring directional sub-grain boundaries aligned with the build direction. Laves phase dissolution demonstrates dual-stage kinetics: initial rapid dissolution (0–15 min) governed by bulk atomic diffusion, followed by interface reaction-controlled deceleration (15–60 min) after 1 h at 1150 °C. Complete dissolution of the Laves phase is achieved after 3.7 h at 1150 °C. Recrystallization initiates preferentially at serrated grain boundaries through boundary bulging mechanisms, driven by localized orientation gradients and stored energy differentials. Grain growth kinetics obey a fourth-power time dependence, confirming Ostwald ripening-controlled boundary migration via grain boundary diffusion. Such a study is expected to be helpful in understanding the microstructural development of L-PBF-built IN718 under heat treatments. Full article

The growing complexity of modern manufacturing has intensified the need for precise control of residual stresses to ensure structural reliability, dimensional stability, and material performance. This study conducts a bibliometric review using data from Scopus and Web of Science, covering publications from 2019 to 2024. Residual stress research in metal manufacturing has gained prominence, particularly in relation to welding, additive manufacturing, and machining—processes that induce significant stress gradients affecting mechanical behavior and service life. Emerging trends focus on simulation-based prediction methods, such as the finite element method, heat treatment optimization, and stress-induced defect prevention. Key thematic clusters include process-induced microstructural changes, mechanical property enhancement, and the integration of modeling with experimental validation. By analyzing the evolution of research output, global collaboration networks, and process-specific contributions, this review provides a comprehensive overview of current challenges and identifies strategic directions for future research in residual stress management in advanced metal manufacturing. Sanicro 25 (X7NiCrWCuCoNb25-23-3-3-2) steel is specifically designed for use in superheater components within the latest generation of conventional power plants. These power plants operate under conditions often referred to as super-ultra-supercritical, with steam parameters that can reach up to 30 MPa and temperatures of 653 °C for fresh steam and 672 °C for reheated steam. While last-generation supercritical power plants still rely on fossil fuels, they represent a significant step forward in more sustainable energy production. The most sophisticated facilities of this kind can achieve thermodynamic efficiencies exceeding 47%. This study aimed to conduct a detailed analysis of the initial precipitation processes occurring in Sanicro 25 steel within the temperature range of 700–900 °C. The temperature of 700 °C corresponds to the operational conditions of this material, particularly in secondary steam superheaters in thermal power plants that operate under ultra-supercritical parameters. Understanding precipitation processes is crucial for optimizing mechanical performance, particularly in terms of long-term strength and creep resistance. To accurately assess the microstructural changes that occur during the early stages of service, a digital twin approach was employed, which included CALPHAD simulations and experimental heat treatments. Experimental annealing tests were conducted in air within the temperature range of 700–900 °C. Precipitation behavior was simulated using the Thermo-Calc 2025a with Dictra software package. The results from Prisma simulations correlated well with the experimental data related to the kinetics of phase transformations; however, it was noted that the predicted sizes of the precipitates were generally smaller than those observed in experiments. Additionally, computational limitations were encountered during some simulations due to the complexity arising from the numerous alloying elements present in Sanicro 25 steel. The microstructural evolution was investigated using various methods, including light microscopy (LM), scanning electron microscopy (SEM), and transmission electron microscopy (TEM). Full article

This study analyzes the thermal degradation of PVA and PVA/glycerol films in air under varying heating rates. Thermogravimetric analysis (TGA) of pure PVA in both air and inert atmospheres confirmed that oxidative conditions significantly influence degradation, particularly at lower heating rates. For PVA/glycerol films in air, deconvolution of the differential thermogravimetry (DTG) curves during the main degradation stage revealed distinct peaks attributable to the degradation of glycerol, PVA/glycerol complexes, and PVA itself. Isoconversional methods showed that, for pure PVA in air, the apparent activation energy (Ea) increased with conversion, suggesting the simultaneous occurrence of multiple degradation mechanisms, including oxidative reactions, whose contribution changes over the course of the degradation process. In contrast, under an inert atmosphere, Ea remained nearly constant, consistent with degradation proceeding through a single dominant mechanism, or through multiple steps with similar kinetic parameters. For glycerol-plasticized films in air, Ea exhibited reduced dependence on conversion compared with that of pure PVA in air, with values similar to those of pure PVA under inert conditions. These results indicate that glycerol influences the oxidative degradation pathways in PVA films. These findings are relevant to high-temperature processing of PVA-based materials and to the design of thermal treatments—such as sterilization or pyrolysis—where control over degradation mechanisms is essential. This study aims to determine the optimal low-temperature stress relieving heat treatment that minimizes residual stresses while preserving corrosion resistance in Laser Powder Bed Fusion (L-PBF) processed Ti6Al4V alloy. Specifically, it investigates the effects of stress relieving at 400 °C, 600 °C, and 800 °C on microstructure, residual stress, and electrochemical performance. Specimens were characterized using X-ray diffraction (XRD), scanning electron microscopy (SEM), and electrochemical techniques. A novel microcapillary electrochemical method was employed to precisely assess passive layer stability and corrosion behaviour under simulated oral conditions, including fluoride contamination and tensile loading. Results show that heat treatments up to 600 °C effectively reduce residual stress with minimal impact on corrosion resistance. However, 800 °C treatment leads to a phase transformation from α′ martensite to a dual-phase α + β structure, significantly compromising passive film integrity. The findings establish 600 °C as the optimal stress-relieving temperature for balancing mechanical stability and electrochemical performance in biomedical and aerospace components. Full article

This research addresses this gap by introducing a data-driven approach using machine learning (ML) to predict gear noise levels from manufacturing and sensor-derived data. The presented methodology encompasses systematic data collection from various production stages—including soft and hard machining, heat treatment, honing, rolling tests, and end-of-line (EOL) acoustic measurements. Predictive models employing Random Forest, Gradient Boosting (XGBoost), and Neural Network algorithms were developed and compared to traditional statistical approaches. The analysis identified critical manufacturing parameters, such as surface waviness, profile errors, and tooth geometry deviations, significantly influencing noise generation. Advanced ML models, specifically Random Forest, XGBoost, and deep neural networks, demonstrated superior prediction accuracy, providing early-stage identification of gear units likely to exceed acceptable noise thresholds. Integrating these data-driven models into manufacturing processes enables early detection of potential noise issues, reduces quality assurance costs, and supports sustainable manufacturing by minimizing prototype production and resource consumption. This research enhances the understanding of gear noise formation and offers practical solutions for real-time quality assurance. Full article

Aluminium alloy foams have been widely used due to their excellent strength-to-weight ratio, low density, and outstanding properties such as high energy absorption and effective noise and heat insulation. In this study, aluminium machining chips have been used for foam production as a potential recycling method. The process has involved solution heat treatment followed by artificial ageing. Researchers have been analysing the microhardness of both the foam and the bulk material, as well as examining their microstructures. The maximum microhardness value of the bulk material has been found to be 158 ± 2 HV1 at an ageing temperature of 175 ± 1 °C for 2 ± 0.02 h. For the foams, the highest microhardness of 150 ± 2 HV1 has been achieved after ageing at 150 ± 1 °C for 9 ± 0.02 h. Experimental planning has been carried out using Design Expert software. The optimisation process has identified 150 ± 1 °C for 2 ± 0.02 h as the optimum condition for artificial ageing. Full article

The study investigates the influence of microstructures on fatigue behavior and failure mechanisms of the α-β titanium alloy Ti6246, fabricated via Powder Bed Fusion-Laser Beam (PBF-LB). In particular, the investigation assesses the effect of two post-processing heat treatments, namely α-β annealing at 875 °C (AN875) and solution treatment at 825 °C followed by aging at 500 °C (STA825), on the alloy’s rotating and bending fatigue behavior. The results indicate that the STA825 condition provides superior fatigue resistance (+25%) compared to AN875, due to the presence of a finer bilamellar microstructure, characterized by thinner primary α lamellae (αp) and a more homogeneous distribution of secondary α lamellae (αs) within the β matrix. Additionally, an investigation conducted using the Kitagawa–Takahashi (KT) approach and the El-Haddad model, based on the relationship between the fatigue limit and defect sensitivity, revealed improved crack propagation resistance from pre-existing defects (ΔKth) for the STA825 condition compared to AN875. Notably, the presence of fine αs after aging for STA825 is effective in delaying crack nucleation and propagation at early stages, while refined αp contributes to hindering macrocrack growth. The fatigue behavior of the STA825-treated Ti6246 alloy was even superior to that of the PBF-LB-processed Ti64, representing a viable alternative for the production of high-performance components in the automotive and aerospace sectors.
