Fatigue crack growth behavior of additively manufactured Ti metal matrix composite with TiB particles at room temperature was studied using a compact tension specimen and at the stress ratio of 0.1 (R = 0.1). The composite studied in this work was manufactured with a unique additive technique called plasma transferred arc solid free-form fabrication, which was designed to manufacture low-cost near-net-shaped components for aerospace and automotive industries. The fatigue crack growth rate experiments were carried perpendicular and parallel to the additive material build, aiming to find any fatigue anisotropies at room temperature. The findings reveal that additively manufactured Ti-TiB composite shows isotropic fatigue properties with respect to fatigue crack growth. Furthermore, the fatigue crack growth mechanisms in this additive composite material were identified as void nucleation/coalescence and the bypassing of particles and matrix, depending on the interparticle distance. The directed energy deposition (DED) parameters were determined for near-β alloy Ti-55511 by employing statistical design of experiments (DOEs) methods. Parameters resulting in fully dense freeform deposits were identified using two sequential DOEs. Single laser tracks were printed with several laser power, traverse rate, and powder feed rate settings in an initial DOE to identify promising build parameters. The capture efficiency and effective deposition rate were used to characterize and rank the single track deposits. The best parameters were then used to print a solid cube with various X–Y and Z overlaps (different hatch spacing, HS, and layer thickness, ZS) in a second DOE. Suitable deposition parameters were selected based on the cube density and microstructure and were used to fabricate larger tensile samples for mechanical testing. Multiple parameter sets were found to provide dense Ti-55511 deposits with acceptable mechanical properties and the parametric models showed statistical significance. Full article

Additive manufacturing (AM) techniques are widely investigated for the cost-effective use of titanium (Ti) alloys in various aerospace applications. One of the AM techniques developed for such applications is plasma transferred arc solid free-form fabrication (PTA-SFFF). Materials manufactured through AM techniques often exhibit anisotropies in mechanical properties due to the layer-by-layer material build. In this regard, the present study investigates the isothermal directional fatigue of a Ti-TiB metal matrix composite (MMC) manufactured by PTA-SFFF. This investigation includes a rotating beam fatigue test in the fully reversed condition (stress ratio, R = −1), electron microscopy, and calculations for fatigue life predictions using Paris’ and modified Paris’ equations. The fatigue experiments were performed at 350 °C using specimen with the test axis oriented diagonally (45°) and parallel (90°) to the AM builds directions. The fatigue values from the current experiments along with literature data find that the Ti MMC manufactured via PTA-SFFF exhibit fatigue anisotropy reporting highest strength in 90° and lowest in perpendicular (0°) AM build directions. Furthermore, calculations were performed to evaluate the optimum values of the stress intensity modification factor (λ) for fatigue life prediction in 0°, 45°, and 90° AM build directions. It was found that for the specimens with 45°, and 90° AM build directions, the computed intensity modification factors were very similar. This suggests that the initial fatigue crack characteristics such as location, shape, and size were similar in both 45°, and 90° AM build directions. However, in 0° AM build direction, the computed stress intensity modification factor was different from that of the 45°, and 90° AM build directions. This indicates that the fatigue crack initiation at 0° AM build direction is different compared to the other two directions considered in this study. Moreover, the quality of fatigue life prediction was assessed by calculating R2 values for both Paris and modified Paris predictions. Using the R2 values, it was found that the fatigue life predictions made by the modified Paris equation resulted in improved prediction accuracy for all three builds, and the percentage improvement ranged from 30% to 60%. Additionally, electron microscopy investigations of 0°, 45°, and 90° AM build specimens revealed extensive damage to the TiB particle compared to the Ti matrix as well as frequent TiB clusters in all three AM build directions. These observations suggest that the spread of these TiB clusters plays a role in the fatigue anisotropy of Ti-TiB MMCs. Full article

Metal additive manufacturing (AM) technologies can be classified according to the physical process involving the raw material as fusion-based and solid-state processes. The latter includes sintering-based technologies, which are aligned with conventional fabrication techniques, such as metal injection molding (MIM), and take advantage of the freeform fabrication of the initial green part. In the present work, 17-4PH stainless steel samples were fabricated by material extrusion, or rather bound metal deposition (BMD), a solid-state AM technology. The powder-based raw material was characterized together with samples fabricated using different angular infill strategies. By coupling different characterization technologies, it was possible to identify and classify major properties and defects of the raw material and the fabricated samples. In addition, microstructural modifications were found to be linked with the mesostructural defects typical of the BMD solid-state additive manufacturing technology applied to metals. Full article

The utility of polymers in the present decade is consistently increasing, giving scope to many applications from automobiles to prosthetics. Polymers used for solid free-form fabrication (SFFF), also known as 3D printing, comprise a quick fabrication process adopted by many industries to increase productivity and decrease the run time to cope with the market demands. In this research work, pure polyethylene terephthalate glycol (PETG) and multi-walled carbon nanotube (MWCNT)-PETG with an electroless metal layer coating and without a coating are discussed. The effect of the electroless metal layer coating on the reinforced PETG-MWCNT results in improved mechanical, tribological, and other surface properties. Pure PETG was incorporated with MWCNT nanofillers at 0.3 wt.% and extruded as a filament through a twin screw extruder with a 1.75 mm diameter and printed on ASTM standards. Tensile testing was performed on all four types of un-coated pure PETG, PETG-MWCNT, and metal-layer-coated PETG and PETG-MWCNT with a coating thickness of 26, 32, 54, and 88 μm. Dynamic mechanical analysis (DMA) showed that the coated PETG-MWCNT had the highest storage and loss modulus. The heat deflection temperature was improved to 88 °C for the coated PETG-MWCNT. The wear volume against the sliding distance at a load of 40, 50, and 60 N showed that the coefficient of friction decreased with an increase in the load. The scratch test results revealed the lowest penetration depth and lowest friction coefficient for the coated PETG-MWCNT sample. The water contact angle test showed that a greater coating thickness makes the sample surface more hydrophobic, and the microhardness test indicated that the indentation hardness value for the PETG-MWCNT was 92 HV. The study revealed that the metal-layer-coated PETG-MWCNT had better performance compared to the other specimens due to a good metal layer bonding on the PETG substrate. It was concluded that adding MWCNTs to a metal layer electroless coating improved the surface and mechanical properties of the PETG, and this may be suitable for many applications. Full article

The fabrication of robots and their embedded systems is challenging due to the complexity of the interacting components. The integration of additive manufacturing (AM) to robotics has made advancements in robotics manufacturing through sophisticated and state-of-the-art AM technologies and materials. With the emergence of 3D printing, 3D printing materials are also being considered and engineered for specific applications. This study reviews different 3D printing materials for 3D printing embedded robotics. Materials such as polyethylene glycol diacrylate (PEGDA), acrylonitrile butadiene styrene (ABS), flexible photopolymers, silicone, and elastomer-based materials were found to be the most used 3D printing materials due to their suitability for robotic applications. This review paper revealed that the key areas requiring more research are material formulations for improved mechanical properties, cost, and the inclusion of materials for specific applications. Future perspectives are also provided. Full article

In this work, fatigue improvement through shot peening of an additive manufactured Ti–TiB block produced through Plasma Transferred Arc Solid Free-Form Fabrication (PTA-SFFF) was investigated. The microstructure and composition were explored through analytical microscopy techniques such as scanning and transmission electron microscopy (SEM, TEM) and electron backscatter diffraction (EBSD). To investigate the isotropic behavior within the additive manufactured Ti–TiB blocks, tensile tests were conducted in longitudinal, diagonal, and lateral directions. A consistent tensile behavior was observed for all the directions, highlighting a nearly isotropic behavior within samples. Shot peening was introduced as a postmanufacturing treatment to enhance the mechanical properties of AM specimens. Shot peening led to a localized increase in hardness at the near-surface where stress-induced twins are noted within the affected microstructure. The RBF-200 HT rotating-beam fatigue machine was utilized to conduct fatigue testing on untreated and shot-peened samples, starting at approximately 1/2 the ultimate tensile strength of the bulk material and testing within low- (<105 cycles) to high-cycle (>105 cycles) regimes. Shot-peened samples experienced significant improvement in fatigue life, increasing the fitted endurance limit from 247.8 MPa for the untreated samples to 318.3 MPa, leading to an increase in fatigue resistance of approximately 28%. Clinicians should be aware of the main methods and materials to face the challenge of bone shortage by manufacturing customized grafts, in order to repair defects. This study aims to carry out a bibliographic review of the existing methods to manufacture customized bone scaffolds through 3D technology and to identify their current situation based on the published papers. A literature search was carried out using “3D scaffold”, “bone regeneration”, “robocasting” and “3D printing” as descriptors. This search strategy was performed on PubMed (MEDLINE), Scopus and Cochrane Library, but also by hand search in relevant journals and throughout the selected papers. All the papers focusing on techniques for manufacturing customized bone scaffolds were reviewed. The 62 articles identified described 14 techniques (4 subtraction + 10 addition techniques). Scaffold fabrication techniques can be also be classified according to the time at which they are developed, into Conventional techniques and Solid Freeform Fabrication techniques. The conventional techniques are unable to control the architecture of the pore and the pore interconnection. However, current Solid Freeform Fabrication techniques allow individualizing and generating complex geometries of porosity. To conclude, currently SLA (Stereolithography), Robocasting and FDM (Fused deposition modeling) are promising options in customized bone regeneration. Full article

Ceramic matrix composites reinforced with carbon nanotubes are becoming increasingly popular in industry due to their astonishing mechanical properties and taking into account the fact that advanced production technologies make carbon nanotubes increasingly affordable. In the present paper, the most convenient contemporary methods used for the compaction of molding masses composed of either technical ceramics or ceramic matrix composites reinforced with carbon nanotubes are surveyed. This stage that precedes debinding and sintering plays the key role in getting pore-free equal-density ceramics at the scale of mass production. The methods include: compaction in sealed and collector molds, cold isostatic and quasi-isostatic compaction; dynamic compaction methods, such as magnetic pulse, vibration, and ultrasonic compaction; extrusion, stamping, and injection; casting from aqueous and non-aqueous slips; tape and gel casting. Capabilities of mold-free approaches to produce precisely shaped ceramic bodies are also critically analyzed, including green ceramic machining and additive manufacturing technologies. Full article

It has been generally accepted that tissue engineered constructs should closely resemble the in-vivo mechanical and structural properties of the tissues they are intended to replace. However, most scaffolds produced so far were isotropic porous scaffolds with non-characterized mechanical properties, different from those of the native healthy tissue. Tissues that are formed into these scaffolds are initially formed in the isotropic porous structure and since most tissues have significant anisotropic extracellular matrix components and concomitant mechanical properties, the formed tissues have no structural and functional relationships with the native tissues. The complete regeneration of tissues requires a second differentiation step after resorption of the isotropic scaffold. It is doubtful if the required plasticity for this remains present in already final differentiated tissue. It would be much more efficacious if the newly formed tissues in the scaffold could differentiate directly into the anisotropic organization of the native tissues. Therefore, anisotropic scaffolds that enable such a direct differentiation might be extremely helpful to realize this goal. Up to now, anisotropic scaffolds have been fabricated using modified conventional techniques, solid free-form fabrication techniques, and a few alternative methods. In this review we present the current status and discuss the procedures that are currently being used for anisotropic scaffold fabrication. Full article
