The selection of deformation mechanisms in hexagonal close-packed (HCP) metals is strongly influenced by both crystallographic orientation and macroscopic deformation constraints. In commercially pure titanium, plastic deformation under constrained loading conditions involves a complex interplay between dislocation slip and deformation twinning, whose respective activation cannot be fully described by classical stress-based criteria. In this study, the mechanical origin of slip and twinning variant selection in commercially pure titanium subjected to plane strain compression is investigated experimentally. Plane strain compression is used as a canonical loading condition representative of constrained deformation paths encountered in sheet metal forming. Interrupted in-situ electron backscatter diffraction is combined with slip trace and twin variant analyses to identify the active deformation mechanisms at the grain scale. Resolved shear stress calculations show that stress-based criteria provide a necessary first-order condition for the activation of both slip and twinning systems. While the Schmid factor reasonably predicts part of the observed slip activity, it fails to uniquely determine the selection of active twinning variants. A kinematic analysis reveals that twinning variant selection is governed by the compatibility between the deformation induced by twinning and the macroscopic strain constraints imposed by plane strain compression. Only variants whose deformation accommodates compression along the loading axis, extension along the free in-plane direction, and minimal strain along the constrained in-plane direction are preferentially activated. These results demonstrate that deformation mechanism selection in HCP titanium under constrained loading conditions results from a combined effect of resolved shear stress and kinematic compatibility. The proposed framework provides a physically grounded basis for interpreting deformation-induced texture evolution and offers clear perspectives for the development of crystal plasticity models incorporating twinning under complex strain paths. This study addressed the poor wear resistance of Ti-7.5Nb-4Mo-2Sn shape memory alloy through the development of Ti-xSn (x = 6, 8, 9, 10, 20 at.%) coatings and laser cladding technology. This β-type titanium alloy is a promising biomaterial for artificial joints and bone fixation implants, and laser cladding is a superior surface modification technology for fabricating metallurgically bonded high-performance coatings. Microstructural characterization revealed that increasing Sn content from 6% to 10% progressively suppressed β-phase formation while enhancing microhardness (peak value: 430.06 HV1) and wear resistance. Conversely, further Sn addition of 20% degraded these properties. The optimal Ti-10Sn alloy was subsequently laser cladded onto a Ti-7.5Nb-4Mo-2Sn substrate in the form of pre-placed thin sheets under varying laser scanning speeds (7–13 mm/s). The results indicated that processing at 10 mm/s produced superior coating features, including complete metallurgical bonding (20 μm transition layer), the maximum surface hardness (494 HV1, 93% increase), and superior wear resistance. Microscopic analysis confirmed a wear mechanism transition from mixed adhesive–abrasive wear (7.5Nb-4Mo-2Sn substrate) to pure abrasive wear (Ti-10Sn coating), resulting in the enhanced wear resistance of the substrate. This study demonstrated that synergistic alloy design combined with a laser cladding approach can significantly enhance biomedical alloy performance. Full article

The adjustable-ring-mode (ARM) scanning laser was used to perform butt welding on 0.5 mm thick TA1 titanium alloy and 304 stainless steel (SS304) thin sheets, with 1.2 mm diameter AZ61S magnesium alloy welding wire as the filling material. Microhardness test results show that the hardness distribution presented a trend of being higher in the base metals on both sides and lower in the middle filling area, with no hardening observed in the weld zone. For all specimens subjected to horizontal and axial weld bending tests, the bending angle reached 108° without any cracks occurring. When the ring power was in the range of 800–1000 W, or the scanning frequency was between 100 and 200 Hz, all the average tensile strengths of the welded joints were more than 80% of that of the AZ61S filling material (approximately 240 MPa); the maximum average tensile strength stood at 281.2 MPa, which is equivalent to 93.7% of the AZ61S. As the ring power or scanning frequency increased further, the tensile strengths of the joints showed a decreasing trend. The remelting effect of the trailing edge of the ARM laser under high energy conditions, or the scouring of the turbulent molten flow induced by the scanning beam, damages the weak links at the newly formed solid–liquid interface and increases the Fe concentration in the molten pool. This leads to a thicker FeAl interface layer during growth, thereby resulting in a decline in the mechanical properties of the welded joints. Full article

Drilling-induced damage in fiber-reinforced polymer composite materials was measured excavating four laminates, basalt (B14), glass (G14) and their two sandwich type hybrids (B4G6B4, G4B6G4), with 6 mm twist drills at 1520 revolutions per minute and 0.10 mm rev−1 under dry running with an uncoated high-speed steel (HSS-R), grind-coated high-speed steel (HSS-G) or physical vapor deposition-coated (high-speed steel coated with Titanium Nitride (TiN) and Titanium Aluminum Nitride (TiAlN)) drill bits. The hybrid sheets were deliberately incorporated to clarify how alternating basalt–glass architectures redistribute interlaminar stresses during drilling, while the hard, low-friction TiN and TiAlN ceramic coatings enhance cutting performance by forming a heat-resistant tribological barrier that lowers tool–workpiece adhesion, reduces interface temperature, and thereby suppresses thrust-induced delamination. Replacement of an uncoated, grind-coated, high-speed-steel drill (HSS-G) with the latter coats lowered the mechanical and thermal loads substantially: mean thrust fell from 79–94 N to 24–30 N, and peak workpiece temperatures from 112 °C to 74 °C. Accordingly, entry/exit oversize fell from 2.5–4.7% to under 0.6% and, from the surface, the SEM image displayed clean fiber severance rather than pull-out and matrix smear. By analysis of variance (ANOVA), 92.7% of the variance of thrust and 86.6% of that of temperature could be accounted for by the drill-bit factor, thus confirming that the coatings overwhelm the laminate structure and hybrid stacking simply redistribute, but cannot overcome, the former influence. Regression models and an artificial neural network optimized via meta-heuristic optimization foretold thrust, temperature and delamination with an R2 value of 0.94 or higher, providing an instant-screening device with which to explore industrial application. The work reveals TiAlN- and TiN-coated drills as financially competitive alternatives with which to achieve ±1% dimensional accuracy and minimum subsurface damage during multi-material composite machining. This article presents the results of the tribological performance of 20MnCr5 (1.7147) tool steel countersamples produced by Direct Metal Laser Sintering (DMLS), as a potential material for inserts or working layers of sheet metal forming tools. Tribological tests were performed using a roller-block tribotester. The samples were sheet metals made of materials with significantly different properties: Inconel 625, titanium-stabilised stainless steel 321, EN AW-6061 T0 aluminium alloy, and pure copper. The samples and countersamples were analysed in terms of their wear resistance, coefficient of friction (COF), changes in friction force during testing, and surface morphology after tribological contact under dry friction conditions. The tests were performed on DMLSed countersamples in the as-received state. The largest gain of countersample mass was observed for the 20MnCr5/EN AW-6061 T0 friction pair. The sample mass loss in this combination was also the largest, amounting to 19.96% of the initial mass. On the other hand, in the 20MnCr5/Inconel 625 friction pair, no significant changes in the mass of materials were recorded. For the Inconel 625 sample, a mass loss of 0.04% was observed. The basic wear mechanism of the samples was identified as abrasive wear. The highest friction forces were observed in the 20MnCr5/Cu friction pair (COF = 0.913) and 20MnCr5/EN AW-6061 T0 friction pair (COF = 1.234). The other two samples (Inconel 625, 321 steel) showed a very stable value of the friction force during the roller-block test resulting in a COF between 0.194 and 0.213. Based on the changes in friction force, COFs, and mass changes in friction pair components during wear tests, it can be concluded that potential tools in the form of inserts or working layers manufactured using 3D printing technology, the DMLS method, without additional surface treatment can be successfully used for forming sheets of 321 steel and Inconel 625. The anodic oxidation of titanium implants is a practical, cost-effective method to enhance implant success, especially due to rising hypersensitivity concerns. This study investigated the electrochemical behavior, surface characteristics, and biocompatibility of anodized commercially pure titanium (cpTi, grade IV). Anodization is performed on polished, cleaned cpTi sheet samples in 1 M H2SO4 using a constant voltage of 15 V for 15 and 45 min. The color of the oxide layer is evaluated using the CIELab color space, while composition is analyzed by a scanning electron microscope (SEM) equipped with an energy dispersive spectrometer (EDS). Additionally, X-ray diffraction (XRD) and X-ray photoelectron spectroscopy (XPS) are performed to identify and monitor the phase transformations of the formed titanium oxides. Corrosion measurements are performed in 9 g L−1 NaCl, pH = 7.4, and show the excellent corrosion stability of the anodized samples in comparison with pure titanium. The biological response is assessed by determining mitochondrial activity and gene expression in human fibroblasts. Anodized surfaces, particularly Ti-45, promote higher mitochondrial activity and the upregulation of adhesion-related genes (N-cadherin and Vimentin) in human gingival fibroblasts, indicating improved biocompatibility and the potential for enhanced early soft tissue integration. Recently, integral electric hot incremental forming technology has been proposed to form hard-to-form sheet metals and to eliminate some defects obtained through the local heating method via current, such as inhomogeneous temperature distribution, arc burns for the sheet and the tool, unsuitability for multistage forming, etc. However, the simulation of integral electric hot incremental forming involves coupled electro-thermal-mechanical analysis, which is difficult through existing simulation software. Meanwhile, the effect of the electrode structure on temperature distribution is not clear; therefore, a preheating flux model for Joule heat was proposed to simulate the temperature distribution of Ti-6Al-4V titanium alloy sheet in this work, which could simplify the coupled electro-thermal-mechanical analysis to the coupled thermal–mechanical simulation. Meanwhile, the effect of the electrode section and length on the temperature distribution was analyzed in detail, and then a design criterion for the electrode length was obtained during integral electric hot incremental forming. The issue of the mathematical modelling of the deformation process nowadays affects an indispensable part of the industrial stamping production process. In view of this issue, this paper focuses on the research and analysis of the mechanical properties and stress–strain characteristics of the titanium alloy AMS4900. The investigated material properties and characteristics serve as input parameters defining the yield criterion in the environment of sheet metal forming process numerical simulations. Through the quality of the input parameters and the choice of the material model, the accuracy of the resulting numerical simulations is quite fundamentally affected. For this reason, the influence of the selected material models and the relevant material parameters with respect to the real sheet metal forming process is compared and evaluated in this paper. TA1 titanium bipolar plates for hydrogen fuel cells are prone to plastic instability phenomena such as wrinkling during the stamping process, which adversely affects the forming quality. This study applies an ultrasonic-vibration energy field, aligned with the direction of stretching, in a plate diagonal tensile testing scenario based on the Blaha effect. The impact of varying thicknesses and vibration amplitudes on the anti-wrinkling performance of TA1 titanium sheets is investigated. Through a combined analysis of load–displacement curves and wrinkle height measurements using a super-depth-of-field microscope, by examining the forming load, the onset of wrinkling, and the wrinkle height at buckling locations, this study explores the deformation behavior of the thin sheet and the wrinkle suppression mechanism under the coupled effects of the ultrasonic-vibration field and scale. The results show that as the thickness decreases, the anti-wrinkling ability of the TA1 titanium sheet diminishes. The ultrasonic-vibration energy field reduces the yield stress and flow stress of the material, promoting wrinkling during the elastic deformation stage. Moreover, the 0.075 mm thick TA1 titanium sheet experiences local secondary wrinkling during the plastic deformation stage. Additionally, the ultrasonic-vibration energy field effectively reduces the forming load of the sheet and suppresses wrinkling within a certain range of amplitudes. These findings provide experimental evidence for the ultrasonic-vibration-assisted stamping process of titanium bipolar plates. Full article

This study presents the development and application of a batch-type photoelectrochemical reactor employing advanced oxidation processes (AOPs) with in situ generated TiO2 particles for the efficient degradation of azo dyes. The reactor uses titanium sheets as electrodes, facilitating the electrochemical generation of TiO2, which acts as a photocatalyst under UV light. This study specifically targets azo dyes frequently encountered in industrial wastewater, focusing on Brilliant Blue, Erythrosine, and Tartrazine, which together form the Navy Blue dye composition. The experimental methodology replicates real-world conditions, ensuring the results are representative of practical scenarios. Key findings demonstrate that the in situ production of TiO2 enables effective heterogeneous photocatalysis, achieving significant dye degradation rates. This research highlights the novelty of combining in situ TiO2 generation with a batch-type reactor, offering advantages in cost-effectiveness, scalability, and environmental impact. Comparative analysis with existing methods underscores the reactor’s potential for industrial applications, particularly in wastewater treatment. Antimicrobial polymeric coatings rely not only on their surface functionalities but also on nanoparticles (NPs). Antimicrobial coatings gain their properties from the addition of NPs into a polymeric matrix. NPs that have been used include metal-based NPs, metal oxide NPs, carbon-based nanomaterials, and organic NPs. Copper NPs and silver NPs exhibit antibacterial and antifungal properties. So, when present in coatings, they will release metal ions with the combined effect of having bacteriostatic/bactericidal properties, preventing the growth of pathogens on surfaces covered by these nano-enhanced films. In addition, metal oxide NPs such as titanium dioxide NPs (TiO2 NPs) and zinc oxide NPs (ZnONPs) are used as NPs in antimicrobial polymeric coatings. Under UV irradiation, these NPs show photocatalytic properties that lead to the production of reactive oxygen species (ROS) when exposed to UV radiation. After various forms of nano-carbon materials were successfully developed over the past decade, they and their derivatives from graphite/nanotubes, and composite sheets have been receiving more attention because they share an extremely large surface area, excellent mechanical strength, etc. These NPs not only show the ability to cause oxidative stress but also have the ability to release antimicrobial chemicals under control, resulting in long-lasting antibacterial action. The effectiveness and life spans of the antifouling performance of a variety of polymeric materials have been improved by adding nano-sized particles to those coatings. Full article

The metal bipolar plate is a critical component of the hydrogen fuel cell stack used in proton exchange membrane fuel cells. Bipolar plates must have high accuracy micro-channels with a high aspect ratio (AR) between the channel depth and the half periodic width to achieve optimal cell performance. Conventional forming methods, such as micro-stamping, hydroforming, and rubber pad forming, cannot achieve these high ARs given that in these processes, material deformation is dominated by stretch deformation. In micro-roll forming the major deformation mode is bending, and this enables production of channels with higher ARs than is currently possible. However, micro-roll forming uses multiple sets of forming roll stands to form the part and this leads to technological challenges related to tool alignment and roll tool precision that must be overcome before widespread application can be achieved. This study presents a new methodology to achieve tight tool tolerances when producing micro-roll tooling by utilizing wire-EDM and micro-turning techniques. This is combined with a new micro-roll former design that enables high-precision tool alignment across multiple roll stations. Proof of concept is provided through micro-roll forming trials performed on ultra-thin titanium sheets that show that the proposed technology can achieve tight dimensional tolerances in the sub-millimeter scale that suits bipolar plate applications. Superplastic Forming/Diffusion Bonding of TA15 Titanium Alloy for Manufacturing Integrated Solid/Hollow Four-Layer Grid Lightweight Structure Components

In recent years, the excellent mechanical properties and lightweight characteristics of multi-layer hollow components have led to a surge in research focused on their forming processes. This growing interest has greatly advanced technological progress in aerospace and other related fields. In this paper, the metal flow behavior of TA15 titanium alloy at different temperatures from 840 °C to 940 °C and different strain rates from 0.001 s−1 to 0.1 s−1 was studied. Utilizing the finite element method, this study examined the local stress concentration, total strain distribution, thickness thinning characteristics, and pressure loading control during the superplastic forming process of the component. The integrated solid/hollow four-layer grid lightweight structural parts were successfully fabricated using the superplastic forming/diffusion bonding (SPF/DB) process. The quality of the components was evaluated using X-ray and ultrasonic C-scan detection methods. The results show that the maximum elongation of the alloy is 1340% at 900 °C/0.001 s−1. When the temperature is too high, the grain size increases remarkably, and the elongation decreases. Based on the finite element simulation results, 900 °C is the best superplastic forming temperature. Under this temperature parameter, the maximum thinning rate of the core sheet is 39.7%, the SPF time is 10,000 s, the maximum thinning rate of the face sheet is 9.8%, and the SPF time is 2400 s. In addition, the solid block has a minimal effect on the thinning of the core sheet. The grid exhibits obvious stress concentration and thinning at its rounded corners, while the thickness distribution in other areas remains relatively uniform. The nondestructive testing results confirmed that the ribs of the component are fully formed, with no missing or broken ribs. The grid exhibits good geometry and high-quality diffusion bonding. The average thickness at key positions of the component is 1.84 mm, with the minimum thickness being 1.7 mm. As the size of the grid cavity decreases, the thickness of the component tends to increase gradually. The maximum error between the simulated and measured values is 4.47%, indicating good accuracy in the simulation. Additionally, the thickness distribution of the component is relatively uniform. For about 60 years, the aerospace industry has been strongly interested in superplastic forming processes to produce extremely light and complex-shaped components. Superplastic characteristics are found in lightweight metallic materials such as titanium-based, aluminum-based, and, more recently, magnesium-based alloys. Since the high ductility exhibited by superplastic materials is two orders of magnitude higher than that of conventional materials, complex-shaped components can be obtained. If made with conventional materials, they require expensive assembly operations. The behaviour of superplastic materials is summarized by a constitutive equation commonly obtained via tensile testing that subjects the tested material to a one-dimensional stress state. On the contrary, free-forming tests allows us to test the material by subjecting it to a stress state similar to that determined during a real superplastic-forming process. The aim of this work is to define the characteristic parameters of superplastic materials by free-forming tests. The behaviour of superplastic materials is commonly modelled using a power law which puts the material into a stress-to-strain-rate relationship. This law needs to identify two parameters characterizing superplastic materials: the strain rate sensitivity index and the strength coefficient. In this work, a new procedure is presented that implies the two material parameters vary with strain. It allows for a reduction in the number of constants needed to determine the material constitutive equation, thus requiring low simulation time compared to models that adopt the multiple-objective optimization based on genetic algorithms (GAs). It is more suitable to be used in the industrial field. Furthermore, the proposed procedure is compared with a conventional procedure which is also based on the inverse analysis carried out through the use of a finite element analysis. The results of the conventional procedure, based on the inverse analysis, which is conducted through the use of a finite element analysis, are used to calculate the material constants, and are compared with those coming from the procedure proposed in this work. The proposed procedure appears equally simple and gives more accurate results compared to the conventional procedure. In fact, the maximum percentage error, regarding the prediction of the forming times of a free-forming process, was reduced from 20% to 8%. The development of the proposed procedure, as well as the comparison of the results with a conventional procedure, required the development of an experimental activity. This activity consists of free-forming tests conducted at a constant pressure (the pressures employed vary from 0.2 to 0.4 MPa), at a temperature of 753 K, and on circular sheets (thickness 1.0 mm and radius 40 mm) in superplastic magnesium alloy AZ31. The Effect of Specimen Width on the Deformation Behavior and Formability of cp-Ti Grade 4 Sheets During Uniaxial and Cyclic Bending Under Tension Loading

This study examines the specimen size-dependent deformation behavior of commercially pure titanium grade 4 (cp-Ti grade 4) sheets under tension, with strain paths between uniaxial tension (UT) and plane-strain tension and compares the results with cyclic bending under tension (CBT) data. Specimens of varying widths (11.7, 20, 60, 100, and 140 mm) were tested in both rolling (RD) and transverse (TD) directions. The research employed digital image correlation for full-field strain measurements, finite element simulations, and fracture surface thickness data. Contrary to traditional forming concepts, i.e., the forming limit diagram (FLD) has the lowest major strain at the plane-strain condition, and the fracture forming limit has decreased major strain with increasing (less negative) minor strain, wider specimens exhibited higher major strains at strain localization and fracture under UT. In contrast, CBT findings showed decreased formability with increasing width, i.e., closer to plane-strain deformation, as expected. Strain distribution analyses revealed a transition from nearly uniform deformation in narrow specimens to multiaxial strain states in wider specimens. Thickness measurements along the fracture surface revealed a steeper profile in UT compared to CBT, indicating more localized deformation and necking in UT. In comparison with AA6016-T4, the cp-Ti grade 4 showed greater thickness, suggesting lower susceptibility to localized thinning. Strong anisotropy was observed between the RD and TD, with TD specimens showing higher formability and steeper thickness gradients in UT. Strain fields, along with thickness reduction and adiabatic heating, are used to rationalize the observed width-sensitive deformation behavior of cp-Ti sheets. Notably, CBT improved overall formability compared to UT due to its ability to distribute strain more evenly and delay critical necking. The contrasting trends between simple UT and CBT emphasize the relationship between loading conditions, specimen geometry, and material behavior in determining formability. These findings highlight the ability of the CBT test to create known and desired deformation effects, i.e., lower major strain at failure with increasing specimen width, and more uniform deformation, i.e., consistent thinning across the specimen width, for cp-Ti. Given the observed effects of width in UT, the selection of the testing method is critical for cp-Ti to ensure that results reflect expected material behavior. Full article
