Traditionally, the microcellular foaming process has aimed to generate uniform cell structures by applying heat uniformly to all surfaces of a polymer. Homogeneous cell distribution is known to enhance the mechanical properties and durability of the final product. However, the ability to engineer a gradient in cell density offers potential advantages for specific functional applications, such as improved sound absorption and thermal insulation. In this study, a controlled thermal gradient was introduced by heating only one side of a fully CO2-saturated poly(methyl methacrylate) (PMMA) specimen. This approach allowed for the formation of a cell density gradient across the sample thickness. The entire process was conducted using a solid-state batch foaming technique, commonly referred to as the microcellular foaming process. A one-sided heating strategy successfully induced a spatial variation in cell morphology. Furthermore, a coalescence function was developed to account for cell merging behavior, enabling the construction of a predictive model for local cell density. The proposed model accurately captured the evolution of cell density gradients under asymmetric thermal conditions and was validated through experimental observations, demonstrating its potential for precise control over foam structure in saturated PMMA systems. Although microcellular foams are potential thermal insulators, their low density and small pore size allow infrared radiation to pass through, increasing the effective thermal conductivity. To address this drawback, graphene nanoplatelets (GnPs) have previously been added to polymethylmethacrylate (PMMA) samples as infrared blockers, enhancing insulation by reducing the radiative component of heat transfer. In this work, the effect of the content of GnPs is studied. Cellular PMMA samples with GnP contents ranging from 0.5 to 10 weight total percentage (wt. %) and pore sizes between 2 and 5 microns were tested. Thermal conductivity measurements showed that GnP additions from 0.5 to 5 wt. % significantly decrease the radiative term, achieving a 33% reduction compared to pure PMMA and reaching thermal conductivity values of 38 mW m−1 K−1. Moreover, the structural factor is diminished up to 45% in comparison to pure microcellular PMMA, which, in samples with contents of GnPs such as 1 wt. %, results in a reduction in the conductivity of the solid phase. This approach demonstrates that incorporating small contents of GnPs effectively enhances the thermal performance of microcellular foams, a strategy that could be applied to other polymers to achieve better thermal insulation properties. Graphene’s incorporation into polymers has enabled the development of advanced polymer/graphene nanocomposites with superior properties. This study focuses on the use of a microcellular foamed polystyrene (PS)/graphene (GP) nanocomposite (3 wt%) for nickel (II) ion removal from aqueous solutions. Adsorption behavior was evaluated through FTIR, TEM, SEM, TGA, and XRD analyses. Key factors, including initial ion concentration, pH, temperature, and sorbent dosage, were examined. Results showed optimal nickel removal at specific pH levels with removal efficiency decreasing from 91 to 80% as Ni (II) concentrations increased from 10 to 100 mg/L. The adsorption capacity improved from 11 to 130 mg/g. Equilibrium data aligned with Langmuir and Freundlich isotherm models, while adsorption kinetics followed a second-order kinetic model. These findings highlight the potential of PS/GP nanocomposites for nickel ion removal, offering a promising solution for small-scale industrial applications. Full article

Conventional PP with a linear chain structure is not suitable for foam processing due to its poor rheological properties. In this study, PP was modified with PE through reactive melt blending of maleic anhydride-grafted PP (MA-PP) with a small amount of PE bearing glycidyl groups on its backbone (G-PE), with the aim of enhancing the melt rheological properties of PP to make it suitable for foam processing. An anhydride–epoxy reaction occurred between MA-PP and G-PE during the melt processing, resulting in the formation of a crosslinked polymer network, which was confirmed by FTIR spectroscopy, a solubility test, and the presence of a rubbery plateau above the melting point. Melt rheological tests demonstrated that the modified PP showed a pronounced shear-thinning effect and higher elasticity compared to pristine PP. Foaming tests using supercritical carbon dioxide as a foaming agent in an autoclave demonstrated that the modified PP could produce a microcellular foam with a closed-cell structure, which was not achievable with neat PP. The cell structure uniformity of microcellular polymers significantly impacts material performance, especially for low-porosity microcellular TPU used in chip polishing. The distribution of the cell structure of polishing pads directly affects the removal rate and process repeatability. Despite its importance, no quantitative method for evaluating cell structure uniformity has been reported in the literature. In this study, a digital image processing method that involves morphological operations of scanning electron microscopy (SEM) images, binarization, and cell localization, and the statistical evaluation of cell structure parameters was established to evaluate cell structure uniformity. A quantitative metric, the cell structure uniformity index (CUI), was calculated based on cell structure indices, incorporating the cell size index (Ud), the cell number index (Un), and the cell local spacing index (Ur). By establishing an ideal model and analyzing representative SEM images, the effectiveness and efficiency of the method for evaluating cell structure uniformity of microcellular TPU were successfully validated. The results demonstrated that low-porosity TPU foams exhibited relatively low cell structure uniformity compared to the ideal model. The heterogeneous nucleation process in TPU caused non-uniform cell structures due to the temporal and spatial non-homogeneities during the early cell nucleation process. As the cells grew, they merged and reduced the distance between them, resulting in improved cell structure uniformity. Full article

The injection molding process is one of the most widely used methods for polymer processing in mass production. Three critical factors in this process include the type of polymer, injection molding machines, and processing molds. Polypropylene (PP) is a widely used semi-crystalline polymer due to its favorable flow characteristics, including a high melt flow index and the absence of a need for a mold temperature controller. Additionally, PP exhibits good elongation and toughness, making it suitable for applications such as box hinges. However, its tensile strength is a limitation; thus, glass fiber is added to enhance this property. It is important to note that the incorporation of glass fiber increases the viscosity of PP. Multi-cavity molds are commonly employed to achieve cost-effective and efficient mass production. The filling challenges associated with geometrically balanced layouts are well documented in the literature. These issues arise due to the varying shear rates of the melt in the runner. High shear rate melts lead to high melt temperatures, which decrease melt viscosity and facilitate easier flow. Consequently, this results in an imbalanced filling phenomenon. This study examines the impact of runner size, gate size, polymer viscosity, and molding process on the filling imbalanced problem in multi-cavity injection molds. Tensile bar injection molding was performed using conventional injection molding (CIM) and microcellular injection molding (MIM) techniques. The tensile properties of the imbalanced multi-cavity molds were analyzed. Flow length within the cavity served as an indicator of the filling imbalance. Additionally, computer simulations were conducted to assess the shear rate’s effect on the runner’s melt temperature. The results indicated that small runner and gate sizes exacerbate the filling imbalance. Conversely, glass fiber-filled polymer composites also contribute to increased filling imbalance. However, foamed polymers can mitigate the filling imbalance phenomenon. Full article

This study investigates the modeling and experimental validation of cell morphology in microcellular-foamed polycaprolactone (PCL) using supercritical carbon dioxide (scCO2) as the blowing agent. The microcellular foaming process (MCP) was conducted using a solid-state batch foaming process, where PCL was saturated with scCO2 at 6 to 9 MPa and 313 K, followed by depressurization at a rate of −0.3 and −1 MPa/s. This study utilized the Sanchez–Lacombe equation of state and the Peng–Robinson–Stryjek–Vera equation of state to model the solubility and density of the PCL-CO2 mixture. Classical nucleation theory was modified and combined with numerical analysis to predict cell density, incorporating factors such as gas absorption kinetics, the role of scCO2 in promoting nucleation, and the impact of depressurization rate and saturation pressure on cell growth. The validity of the model was confirmed by comparing the theoretical predictions with experimental and reference data, with the cell density determined through field-emission scanning electron microscopy analysis of foamed PCL samples. This study proposes a method for predicting cell density that can be applied to various polymers, with the potential for wide-ranging applications in biomaterials and industrial settings. This research also introduces a Python-based numerical analysis tool that allows for easy calculation of solubility and cell density based on the material properties of polymers and penetrant gases, offering a practical solution for optimizing MCP conditions in different contexts. Four-dimensional (4D) printing adds the dimension of time to 3D-printed specimens, causing movement when external stimuli are applied. This movement enables applications across various fields, including the soft robotics, aerospace, apparel, and automotive industries. Traditionally, 4D printing has utilized special materials such as shape-memory polymers (SMPs) or shape-memory alloys (SMAs) to achieve this movement. This study explores a novel approach to 4D printing by applying microcellular foaming processes (MCPs) to 3D printing. This study primarily aims to design and fabricate patterned specimens using common materials, such as PLA, through 3D printing and to analyze their dynamic behavior under various foaming conditions. To demonstrate the potential applications of this technology, the degree of bending was measured by controlling the patterning and foaming conditions. The 3D-printed specimens with microcellular foaming exhibited predictable deformations owing to the asymmetric expansion caused by differential gas saturation. The results confirm that 4D printing can be realized using conventional materials without the need for smart materials and can introduce foaming processes as a new external stimulus. This study highlights the potential of combining 3D printing with microcellular foaming for advanced 4D printing applications. Full article

Plastic pollution poses a significant environmental challenge, necessitating the investigation of bioplastics with reduced end-of-life impact. This study systematically characterizes four promising bioplastics—polybutylene adipate terephthalate (PBAT), polybutylene succinate (PBS), poly(3-hydroxybutyrate-co-3-hydroxyvalerate) (PHBV), and polylactic acid (PLA). Through a comprehensive analysis of their chemical, thermal, and mechanical properties, we elucidate their structural intricacies, processing behaviors, and potential morphologies. Employing an environmentally friendly process utilizing supercritical carbon dioxide, we successfully produced porous materials with microcellular structures. PBAT, PBS, and PLA exhibit closed-cell morphologies, while PHBV presents open cells, reflecting their distinct overall properties. Notably, PBAT foam demonstrated an average porous area of 1030.86 μm2, PBS showed an average porous area of 673 μm2, PHBV displayed open pores with an average area of 116.6 μm2, and PLA exhibited an average porous area of 620 μm2. Despite the intricacies involved in correlating morphology with material properties, the observed variations in pore area sizes align with the findings from chemical, thermal, and mechanical characterization. This alignment enhances our understanding of the morphological characteristics of each sample. Therefore, here, we report an advancement and comprehensive research in bioplastics, offering deeper insights into their properties and potential morphologies with an easy sustainable foaming process. The alignment of the process with sustainability principles, coupled with the unique features of each polymer, positions them as environmentally conscious and versatile materials for a range of applications. Polymer-based (nano)composite foams containing conductive (nano)fillers limit electromagnetic interference (EMI) pollution, and have been shown to act as good shielding materials in electronic devices. However, due to their high (micro)structural complexity, there is still a great deal to learn about the shielding mechanisms in these materials; understanding this is necessary to study the relationship between the properties of the microstructure and the porous structure, especially their EMI shielding efficiency (EMI SE). Targeting and controlling the electrical conductivity through a controlled distribution of conductive nanofillers are two of the main objectives when combining foaming with the addition of nanofillers; to achieve this, both single or combined nanofillers (nanohybrids) are used (as there is a direct relationship between electrical conductivity and EMI SE), as are the main shielding mechanisms working on the foams (which are expected to be absorption-dominated). The present review considers the most significant developments over the last three years concerning polymer-based foams containing conductive nanofillers, especially carbon-based nanofillers, as well as other porous structures created using new technologies such as 3D printing for EMI shielding applications. It starts by detailing the microcellular foaming strategy, which develops polymer foams with enhanced EMI shielding, and it particularly focuses on technologies using supercritical CO2 (sCO2). It also notes the use of polymer foams as templates to prepare carbon foams with high EMI shielding performances for high temperature applications, as well as a recent strategy which combines different functional (nano)fillers to create nanohybrids. This review also explains the control and selective distribution of the nanofillers, which favor an effective conductive network formation, which thus promotes the enhancement of the EMI SE. The recent use of computational approaches to tailor the EMI shielding properties are given, as are new possibilities for creating components with varied porous structures using the abovementioned materials and 3D printing. As a substitute for conventional polymers for the preparation of biodegradable microcellular polymeric foams, polybutylene succinate (PBS) presents one of the most promising alternatives. However, the low melt strength of PBS makes it difficult to produce high-performance microcellular foams. This study aimed to improve the melt strength of PBS and explore the mechanical, thermal, crystalline, rheological, and supercritical CO2 foaming properties of PBS nanocomposites by using carbon nanofibers (CNFs). This study found that nanocomposites containing 7 wt% CNF exhibited the highest tensile strength, Young’s modulus, and bending strength. Moreover, the CNF nanofillers were well dispersed in the PBS matrix without significant agglomeration, even at high filler concentrations. Furthermore, the nanocomposites demonstrated improved melting temperature and crystallinity compared with pure PBS. The rheological analysis showed that the addition of CNFs significantly increased PBS viscosity at low frequencies due to the interaction between the PBS molecular chains and CNFs and the entanglement of CNFs, resulting in a more complete physical network formation when the CNF content reached above 3 wt%. During the supercritical CO2 foaming process, the addition of CNFs resulted in increased cell density, smaller cells, and thicker cell walls, with good laps formed between the fibers on the cell walls of nanocomposite foams. Moreover, the electrical conductivity and electromagnetic interference (EMI) shielding properties of the foamed material were studied, and a nanocomposite foam containing 7 wt% CNF showed good electrical conductivity (4.5 × 10−3 S/m) and specific EMI shielding effectiveness (EMI SE) (34.7 dB/g·cm−1). Additionally, the nanocomposite foam with 7 wt% CNF also exhibited good compression properties (21.7 MPa). Overall, this work has successfully developed a high-performance, multifunctional PBS-based nanocomposite foam, making it suitable for applications in various fields. Full article

Polymers are extensively used in various industries due to their versatility, durability and cost-effectiveness. To ensure functionality and longevity, polymer parts must have sufficient strength to endure external forces without deformation or breakage. Traditional approaches to increasing part strength involve adding more material; however, balancing strength to weight relationships is challenging. This paper explorers the viability of manufacturing lightweight components using a microcellular foaming polymer. Microcellular foaming has emerged as a helpful tool to achieve an optimal strength-to-weight ratio; offering advantages such as lightweight, improved mechanical properties, reduced material usage, better insulation and improved cost-effectiveness. It can also contribute to improved fuel efficiency and reduced carbon emissions, making them environmentally favourable. The combination of additive manufacturing (AM) and microcellular foaming has opened new possibilities for design innovation. This text highlights the challenges and efforts in incorporating foaming techniques into 3D printing processes, specifically fused filament fabrication (FFF). This study reveals that microcellular polymers are a viable option when balancing part strength and weight. The experiments completed during the formulation of this paper demonstrated that lightweight LW-PLA parts were significantly lighter than standard PLA parts and that a design of experiments approach can be used to optimise strength properties and provide insights into optimising manufacturability. Microcellular polymers present an opportunity for lighter and stronger 3D printed parts, offering potential energy and material savings for sustainable manufacturing practices. Full article

Bacterial cellulose (BC) is a biodegradable, non-toxic, natural substance that can be obtained by culturing bacteria. It can be approached in various ways from physical, chemical, and biological points. BC nanoparticles have been applied as lubricating additives to improve the load capacity, anti-wear, and friction. The microcellular foaming process was created using a technology based on the saturation of the polymer by supercritical CO2 and rapid decompression. An increase in saturation pressure leads to an increase in the molecular potential energy of CO2, which can be more easily compressed into the cellulose matrix. Moreover, the high crystallinity and water content combination contribute to thermal stability. Specimen membranes produced by Komagataeibacter xylinus prepared with a thickness of 2 mm were saturated in supercritical condition, 10 MPa of CO2 for 4 h, and foamed at a temperature of 120 °C in a hot press. After the foaming process, we used dry ice to cool the BC. Before foaming, the friction coefficient continuously increased with the increase in cycles, and after foaming, a stable friction coefficient of 0.3 or less was secured despite the increase in the cycle. This study proposes a novel process that integrates the molding and patterning of solid-state polymers with the force generated from the volume expansion of the microcellular-foaming process (MCP) and the softening of solid-state polymers due to gas adsorption. The batch-foaming process, which is one of the MCPs, is a useful process that can cause thermal, acoustic, and electrical characteristic changes in polymer materials. However, its development is limited due to low productivity. A pattern was imprinted on the surface using a polymer gas mixture with a 3D-printed polymer mold. The process was controlled with changing weight gain by controlling saturation time. A scanning electron microscope (SEM) and confocal laser scanning microscopy were used to obtain the results. The maximum depth could be formed in the same manner as the mold geometry (sample depth: 208.7 μm; mold depth: 200 μm). Furthermore, the same pattern could be imprinted as a layer thickness of 3D printing (sample pattern gap and mold layer gap: 0.4 mm), and surface roughness was increased according to increase in the foaming ratio. This process can be used as a novel method to expand the limited applications of the batch-foaming process considering that MCPs can impart various high-value-added characteristics to polymers. Supercritical Fluid Microcellular Foaming of High-Hardness TPU via a Pressure-Quenching Process: Restricted Foam Expansion Controlled by Matrix Modulus and Thermal Degradation

High-hardness thermoplastic polyurethane (HD-TPU) presents a high matrix modulus, low-temperature durability, and remarkable abrasion resistance, and has been used in many advanced applications. However, the fabrication of microcellular HD-TPU foam is rarely reported in the literature. In this study, the foaming behavior of HD-TPU with a hardness of 75D was investigated via a pressure-quenching foaming process using CO2 as a blowing agent. Microcellular HD-TPU foam with a maximum expansion ratio of 3.9-fold, a cell size of 25.9 μm, and cell density of 7.8 × 108 cells/cm3 was prepared, where a high optimum foaming temperature of about 170 °C had to be applied with the aim of softening the polymer’s matrix modulus. However, the foaming behavior of HD-TPU deteriorated when the foaming temperature further increased to 180 °C, characterized by the presence of coalesced cells, microcracks, and a high foam density of 1.0 g/cm3 even though the crystal domains still existed within the matrix. The cell morphology evolution of HD-TPU foam was investigated by adjusting the saturation time, and an obvious degradation occurred during the high-temperature saturation process. A cell growth mechanism of HD-TPU foams in degradation environments was proposed to explain this phenomenon based on the gas escape through the defective matrix. Full article
