Directed Energy Deposition is an additive manufacturing subgroup that uses a laser beam to melt the wire or powder to create a melt pool. In the current study, a scientometric analysis has been carried out to analyze the contribution of countries, publication type analysis, distribution of publications over the years, keywords analysis, author analysis, cited journal, categories, institutes of publication, and report the practical implications. Firstly, the database was extracted from the Web of Science and then post-processed with CiteSpace 6.2.R4 and VOSviewer 1.6.20 software. Afterward, the associated results had been extracted and reported. It was found that China is the leader according to publication, followed by the USA and Germany, which mostly published their achievements in article and proceeding paper formats, which are increasing annually. According to the keywords, additive manufacturing, Laser Metal Deposition, and fabrication are the most commonly used. Based on the CiteSapce and VOSviewer results, Lin, Xin and Huang, Weidong are the authors with the highest publication rates. In addition, Additive Manufacturing, Materials & Design, and Materials Science and Engineering: A are the most cited journals, and regarding the categories, materials science, multidisciplinary, applied physics, and manufacturing engineering are the most commonly used DED processes. Northwestern Polytechnical University, Fraunhofer Gesellschaft, and the United States Department of Energy (DOE) have performed the most research in the field of DED. Full article

The conventional manufacturing of refractory complex concentrated alloys (RCCAs) for high-temperature applications is complicated, particularly when material costs and high melting points of the materials processed are considered. Additive manufacturing (AM) could provide an effective alternative. However, the extreme temperatures involved represent significant challenges for manufacturing defect-free alloys using this approach. To address this issue, we investigated the preparation of a CrNbTiZr quaternary complex concentrated alloy from an equimolar blend of elemental powders using commercially available powder-blown L-DED technology. Initially, the alloys exhibited some defects owing to the internal stress caused by the temperature gradients. This was subsequently resolved by optimizing the deposition strategy. SEM, XRD and EDS were used to analyze the alloy in the as-deposited condition, revealing a BCC phase and a secondary Laves phase. Furthermore, Vickers hardness testing demonstrated a correlation between the hardness and the volume fraction of the Laves phase. Finally, successfully performed compression tests confirmed that the prepared material exhibits high-temperature strength and therefore is promising for high-temperature application under extreme conditions. The article presents a new AM (Additive Manufacturing) process development, necessary to repair parts made from Aluminum 6061 material, with T6 treatment. The laser Directed Energy Deposition (DED) and Extreme High-Speed Directed Energy Deposition (EHLA) capabilities are evaluated for repairing Al large components. To optimize the process parameters, single-track depositions were analyzed for both laser-powder DED (feed rate of 2 m/min) and EHLA (feed rate 20 m/min) for AlSi10Mg and Al6061 powders. The cross-sections of single tracks revealed the bonding characteristics and provided laser-powder DED, a suitable parameter selection for the repair. Three damage types were identified on the Al component to define the specification of the repair process and to highlight the capabilities of laser-powder DED and EHLA in repairing intricate surface scratches and dents. Our research is based on variation of the powder mass flow and beam power, studying the influence of these parameters on the weld bead geometry and bonding quality. The evaluation criteria include bonding defects, crack formation, porosity, and dilution zone depth. The bidirectional path planning strategy was applied with a fly-in and fly-out path for the hatching adjustment and acceleration distance. Samples were etched for a qualitative microstructure analysis, and the HV hardness was tested. The novelty of the paper is the new process parameters for laser-powder DED and EHLA deposition strategies to repair large Al components (6061 T6), using AlSi10Mg and Al6061 powder. Our experimental research tested the defect-free deposition and the compatibility of AlSi10Mg on the Al6061 substrate. The readers could replicate the method presented in this article to repair by laser-powder DED/EHLA large Al parts and avoid the replacement of Al components with new ones. Full article

The titanium matrix composites (TMCs) fabricated via Directed Energy Deposition (DED) effectively overcome the issue of coarse columnar grains typically observed in additively manufactured titanium alloys. In this study, systematic annealing heat treatments were applied to in situ (TiB + TiC)/Ti-6Al-4V composites to refine the microstructure and tailor mechanical properties. The results reveal that the plate-like α phase in the as-deposited composites gradually transforms into an equiaxed morphology with increasing annealing temperature and holding time. Notably, when the annealing temperature exceeds 1000 °C, significant coarsening of the TiC phase is observed, while the TiB phase remains morphologically stable. Annealing promotes decomposition of acicular martensite and stress relaxation, leading to a reduction in hardness compared to the as-deposited state. However, the reticulated distribution of the TiB and TiC reinforcement phases contributes to enhanced tensile performance. Specifically, the as-deposited composite achieves a tensile strength of 1109 MPa in the XOY direction, representing a 21.6% improvement over the as-cast counterpart, while maintaining a ductility of 2.47%. These findings demonstrate that post-deposition annealing is an effective strategy to regulate microstructure and achieve a desirable balance between strength and ductility in DED-fabricated titanium matrix composites. Nickel-based coatings have been demonstrated to effectively enhance the surface performance of stainless-steel components. The present study investigates the deposition efficiency and quality of Colmonoy 227-F nickel alloy coatings on AISI 304 stainless steel using direct energy deposition (DED). The work focuses on the relationships between process parameters, microstructural features, and mechanical properties. A total of sixteen process parameter combinations were studied, varying laser power and scanning speed to establish optimal deposition conditions and to evaluate coating morphology, surface topology, dilution behavior, and mechanical performance. The surface geometry was analyzed using three-dimensional digital confocal microscopy. New material distribution (MD) indices were developed to quantify spatial uniformity and integrity of single coating scan tracks (CSTs) across the XY, XZ, and YZ planes. The optimal process was identified around 900 W laser power, balancing deposition efficiency and structural integrity. Scanning electron microscopy (SEM) and energy dispersive spectroscopy (EDS) reveal a gradual compositional transition between coating and substrate. The results of the microhardness test demonstrate a consistent gradient in mechanical properties, extending from the coating to the substrate. Coatings were found to achieve a hardness level of up to 600 HK. These findings establish a new benchmark for evaluating DED high-performance coatings and offer a scalable methodology for optimizing additive manufacturing processes in surface engineering applications. Industries are leveraging the wire laser-beam-directed energy deposition (DED-LB) additive manufacturing (AM) process to manufacture and repair high-quality, defect-free, and cost-effective parts. However, expensive, non-easily accessible, and complex metrology equipment is needed to quantify part-related performance metrics such as cross-sectional dimensional accuracy and intrinsic defects. This information is necessary for establishing the operating process window and for the quality characterization of the part. Therefore, this work presents a methodology that combines information captured from a vision-based monitoring system with the output of Computed Tomography (CT) towards the knowledge generation and process optimization of wire DED-LB. The design of experiments as well as the interpretation of the results are achieved by employing Nested ANOVA where the dependency of cross-sectional stability on the laser power parameter is demonstrated, enabling, at the same time, the understanding of unstructured datasets where multiple parameters vary at different levels. Finally, this work can be the pillar for adopting new production and part requirements while also giving directions about the effect of control strategies on the part quality. Full article

This study investigates the tensile behaviors of wrought 44W steel, Monel 400, 304L austenitic stainless steel, and arc-directed energy deposited (arc-DED) 308L austenitic stainless steel under simulated hydrogen environments to evaluate their endurance to hydrogen embrittlement (HE). The specimens were subjected to cathodic hydrogen charging in an alkaline solution, followed by uniaxial tensile testing at a strain rate of 0.2 min−1. Based on measurements of elongation and toughness, the resistance to HE was ranked as follows: 304L stainless steel > Monel 400 > arc-DED 308L stainless steel > 44W steel. Notably, no significant changes were observed in the yield strengths, ultimate tensile strengths, or elastic modulus of 304L austenitic stainless steel, Monel 400, and 44W steel across all the levels of hydrogenation. However, the arc-DED 308L stainless steel exhibited a slight increase in these properties, attributed to its unique microstructural characteristics and strengthening mechanisms inherent to additive manufacturing processes. These outcomes contribute to a better understanding of the mechanical performance and suitability of these structural alloys in hydrogen-rich environments, highlighting the superior HE resistance of 304L stainless steel and Monel 400 for such applications. The direct energy deposition (DED) metal additive manufacturing process enables rapid deposition and repair, providing an efficient approach to producing durable tool steel components. Here, 5 wt% Cr cold-work tool steel (Caldie) was developed by reducing carbon and chromium to suppress coarse carbide formation and by increasing molybdenum and vanadium to enhance dimensional stability. In this study, Caldie tool steel was fabricated via DED for the first time, and the effects of post-heat treatment on its hierarchical microstructure and mechanical properties were investigated and compared with those of wrought (reference) material. The as-built sample exhibited a mixed microstructure comprising lath martensite, retained austenite, polygonal ferrite, and carbide networks, which transformed into full martensite with fine carbides after heat treatment (DED-HT). The tensile strength of the DED Caldie material increased from 1340 MPa to 1949 MPa after heat treatment, demonstrating superior strength compared to other heat-treated, DED-processed high-carbon tool steels. Compared to DED-HT, the wrought material exhibited finer martensite, a more uniform Bain group distribution, and finer carbides, resulting in higher strength. This study provides insights into the effects of heat treatment on the hierarchical microstructure and mechanical behavior of Caldie tool steel manufactured by DED. Full article

In this study, graded cemented carbide layers were fabricated using Laser Powder-Directed Energy Deposition (LP-DED) to investigate the effects of laser input energy and WC content on crack formation, compositional distribution, and hardness. Two-layer structures were formed, with the first layer containing either 30.5 wt.% or 42.9 wt.% WC and the second layer containing 63.7 wt.% WC. Crack formation was evaluated in situ using acoustic emission (AE) sensors, and elemental composition and Vickers hardness were measured across the cross-section of the deposited layers. The results showed that crack formation increased with higher laser power and higher WC content in the first layer. Elemental analysis revealed that higher laser input led to greater Co enrichment and reduced W content near the surface. Additionally, the formation of brittle structures was observed under high-energy conditions, contributing to increased hardness but decreased toughness. These findings indicate that both WC content and laser energy strongly influence the microstructural evolution and mechanical properties of graded cemented carbide layers. Optimizing the balance between WC content and laser parameters is essential for improving the crack resistance and performance of cemented carbide layers in additive manufacturing applications. Background/Objectives: Additive manufacturing (AM) enables the production of cementless acetabular cups with porous surfaces that facilitate early osseointegration. Directed energy deposition (DED), a form of AM, allows the direct welding of porous structures onto metal substrates without requiring a vacuum environment, offering advantages over conventional powder bed fusion methods. Despite growing interest in DED, no prospective clinical studies evaluating DED-based acetabular components have been published to date. This study assessed short-term outcomes of a DED-based 3D-printed acetabular cup in total hip arthroplasty (THA). Methods: A total of 120 patients who underwent primary cementless THA using the Corentec Mirabo Z® acetabular cup were prospectively enrolled. Among them, 124 hips from 100 patients who had completed a minimum of 24 months of follow-up were included in the analysis. Clinical outcomes were assessed using the Harris hip score (HHS), WOMAC, EQ-5D-5L, and pain NRS. Radiographic evaluation included measurements of cup position, osseointegration, and detection of interfacial or polar gaps on CT and plain radiographs. Implant-related complications were also recorded. Results: At a mean follow-up of 34.6 months, the implant survival rate was 99.3%, with one revision due to suspected osseointegration failure. The HHS improved from 56.6 to 91.4 at 24 months, and the NRS decreased from 6.2 to 1.1 (both p < 0.001). Interfacial gaps were observed in 58.1% of cases on CT, though most were <1 mm and not clinically significant. Common postoperative issues included greater trochanteric pain syndrome, squeaking, and iliotibial band tightness, all of which were resolved with conservative treatment. Conclusions: DED-based 3D-printed acetabular cups demonstrated favorable short-term clinical and radiographic outcomes, with high survivorship and reliable early osseointegration in cementless THA. Ferritic stainless steels (FSSs) have attracted considerable attention due to their excellent corrosion resistance and significantly lower cost compared with nickel-bearing austenitic stainless steels. However, the high-temperature wear behavior of additively manufactured FSS 430 has not yet been thoroughly investigated. This study aims to examine the microstructural characteristics and wear properties of laser powder directed energy deposition (LP-DED) FSS 430 fabricated under varying laser powers and hatch distances. Wear testing was conducted at 25 °C and 300 °C after subjecting the samples to solution heat treating at 815 °C and 980 °C for 1 h, followed by forced fan cooling. For comparison, an AISI 430 commercial plate was also tested under the same test conditions. The microstructural evolution and worn surfaces were analyzed using SEM-EDS and EBSD techniques. The wear performance was evaluated based on the friction coefficients and cross-sectional profiles of wear tracks, including wear volume, maximum depth, and scar width. The average friction coefficients (AFCs) of the samples solution heat treated at 980 °C were higher than those treated at 815 °C. Additionally, the AFCs increased with hatch distance at both testing temperatures. A strong correlation was observed between Rockwell hardness and wear resistance, indicating that higher hardness generally results in improved wear performance. Full article

This study investigates the grain characteristics and high-temperature tensile properties of an additively manufactured (AM) TA15 titanium alloy. Directed energy deposition (DED) was utilized for its high material efficiency and design flexibility to explore the alloy’s applicability in aerospace manufacturing, where TA15 is valued for its excellent high-temperature performance. A comparative analysis between DED and hot-rolled TA15 alloys was conducted at 25 °C and 600 °C to examine the influence of grain size and crystallographic texture on mechanical behavior. The AM TA15 alloy exhibited superior tensile properties at both temperatures compared to its hot-rolled counterpart. Microstructural analysis revealed finer grain size, stronger α-phase diffraction intensity, and altered grain boundary misorientation in the AM alloy after high-temperature testing, accompanied by improved plasticity. These findings highlight the potential of thermal process optimization and microstructural tailoring to enhance the high-temperature performance of AM TA15, offering valuable insights for the fabrication of critical aerospace components. The rapid progress in additive manufacturing (AM) has unlocked significant possibilities for producing 316/316L stainless steel components, particularly in industries requiring high precision, enhanced mechanical properties, and intricate geometries. However, the widespread adoption of AM—specifically Directed energy deposition (DED), selective laser melting (SLM), and electron beam melting (EBM) remains challenged by inherent process-related defects such as residual stresses, porosity, anisotropy, and surface roughness. This review critically examines these AM techniques, focusing on optimizing key manufacturing parameters, mitigating defects, and implementing effective post-processing treatments. This review highlights how process parameters including laser power, energy density, scanning strategy, layer thickness, build orientation, and preheating conditions directly affect microstructural evolution, mechanical properties, and defect formation in AM-fabricated 316/316L stainless steel. Comparative analysis reveals that SLM excels in achieving refined microstructures and high precision, although it is prone to residual stress accumulation and porosity. DED, on the other hand, offers flexibility for large-scale manufacturing but struggles with surface finish and mechanical property consistency. EBM effectively reduces thermal-induced residual stresses due to its sustained high preheating temperatures (typically maintained between 700 °C and 850 °C throughout the build process) and vacuum environment, but it faces limitations related to resolution, cost-effectiveness, and material applicability. Additionally, this review aligns AM techniques with specific defect reduction strategies, emphasizing the importance of post-processing methods such as heat treatment and hot isostatic pressing (HIP). These approaches enhance structural integrity by refining microstructure, reducing residual stresses, and minimizing porosity. By providing a comprehensive framework that connects AM techniques optimization strategies, this review serves as a valuable resource for academic and industry professionals. It underscores the necessity of process standardization and real-time monitoring to improve the reliability and consistency of AM-produced 316/316L stainless steel components. A targeted approach to these challenges will be crucial in advancing AM technologies to meet the stringent performance requirements of various high-value industrial applications. Full article

Warpage Prediction in Wire Arc Additive Manufacturing: A Comparative Study of Isotropic and Johnson–Cook Plasticity Models

Wire Arc Additive Manufacturing (WAAM), a specific type of Directed Energy Deposition (DED) additive manufacturing, has recently gained widespread attention for manufacturing industrial components. WAAM has many advantages compared to other metal AM processes such as powder bed fusion. It is not only cost-efficient and easily accessible, but also capable of manufacturing large-scale industrial components in a short period of time. However, due to the inherent layered nature of the process and significant heat accumulation, parts can experience severe warping, often leading to part rejection. Predicting these anomalies prior to manufacturing would allow for process parameter adjustments to reduce or eliminate residual stresses and large deformations. In this study, we develop a simulation-based model capable of accurately predicting final deformations and unintended warpages. A Johnson–Cook plasticity model with isotropic hardening is implemented through a UMAT user subroutine in Abaqus. The proposed model is then utilized to predict the residual stresses and deformations in WAAM-fabricated parts. Simple wall geometries with 4, 8, and 20 layers deposited on build plates of varying thicknesses, are tested to assess the performance of the model. Combined Johnson–Cook plasticity and isotropic hardening for the WAAM process were implemented for the first time in this study, and the model was validated against experimental data, showing a maximum deviation of 4%. Thermal analysis of a four-layer-high wall took 12 min, while structural analysis using the proposed model took 1 h and 40 min. In comparison, thermo-mechanical analysis of the same geometry reported in the literature takes 14 h. The results demonstrate that the proposed model is not only highly accurate in predicting warpage but also significantly faster than other methodologies reported in the literature. Full article

Additive manufacturing (AM) is a rapidly evolving technology that enables the fabrication of complex 3D components across a wide range of materials and applications. Among various AM techniques, direct energy deposition (DED) has gained significant attention for its ability to produce metal and alloy components with moderate geometric complexity while maintaining a high deposition rate. This makes DED particularly suitable for real-world applications, including in-situ repair and restoration of metallic parts. Due to the nature of the DED process, components undergo extreme heating and cooling cycles, leading to microstructural evolution, process-induced defects, and variations in properties. While extensive research has explored the microstructure and mechanical properties of DED-fabricated alloys, studies on their surface degradation remain incomplete. Corrosion behavior has been well documented, given its significance in AM alloys; however, their tribological performance remains largely unexplored. This paper provides a comprehensive review of the wear behavior of DED-manufactured alloys, emphasizing the potential of DED technology for producing durable components. Specifically, it examines the wear characteristics of four key material groups—Fe-based, Ni-based, Ti-based, and Cu-based alloys—by summarizing existing studies and analyzing the underlying mechanisms influencing their wear resistance. Finally, the paper identifies research gaps and outlines future directions to advance the understanding of wear performance in DED alloys, paving the way for further innovation in this field.
