Three-dimensional (3D) printing has emerged as a transformative technology in dental splint fabrication, offering significant advancements in customization, production speed, material efficiency, and patient comfort. This comprehensive review synthesizes the current literature on the clinical use, benefits, limitations, and future directions of 3D-printed dental splints across various disciplines, including prosthodontics, orthodontics, oral surgery, and restorative dentistry. Key 3D printing technologies such as stereolithography (SLA), digital light processing (DLP), and material jetting are discussed, along with the properties of contemporary photopolymer resins used in splint fabrication. Evidence indicates that while 3D-printed splints generally meet ISO standards for flexural strength and wear resistance, their mechanical properties are often 15–30% lower than those of heat-cured PMMA in head-to-head tests (flexural strength range 50–100 MPa vs. PMMA 100–130 MPa), and study-to-study variability is high. Some reports even show significantly reduced hardness and fatigue resistance in certain resins, underscoring material-specific heterogeneity. Clinical applications reviewed include occlusal stabilization for bruxism and temporomandibular disorders, surgical wafers for orthognathic procedures, orthodontic retainers, and endodontic guides. While current limitations include material aging, post-processing complexity, and variability in long-term outcomes, ongoing innovations—such as flexible resins, multi-material printing, and AI-driven design—hold promise for broader adoption. The review concludes with evidence-based clinical recommendations and identifies critical research gaps, particularly regarding long-term durability, pediatric applications, and quality control standards. This review supports the growing role of 3D printing as an efficient and versatile tool for delivering high-quality splint therapy in modern dental practice. Full article

Crash boxes play a vital role in improving vehicle safety by absorbing collision energy and reducing the forces transmitted to occupants. Additive manufacturing (AM) has become a powerful method for developing advanced crash boxes by enabling complex geometries. This review provides a comprehensive examination of recent progress in AM crash boxes, with a focus on three key aspects: geometric design innovations, material behavior, and manufacturing techniques. The review investigates the influence of various AM-enabled structural configurations, including tubular, origami-inspired, lattice, and bio-inspired designs, on crashworthiness performance. Among these, bio-inspired structures exhibit superior energy absorption characteristics, achieving a mean specific energy absorption (SEA) of 21.51 J/g. Material selection is also explored, covering polymers, fiber-reinforced polymers, metals, and multi-material structures. Metallic AM crash boxes demonstrate the highest energy absorption capacity, with a mean SEA of 28.65 J/g. In addition, the performance of different AM technologies is evaluated, including Stereolithography (SLA), Material Jetting (MJT), Selective Laser Melting (SLM), Selective Laser Sintering (SLS), Fused Deposition Modeling (FDM), and hybrid manufacturing techniques. Among these, crash boxes produced by SLM show the most favorable energy absorption performance, with a mean SEA of 16.50 J/g. The findings presented in this review offer critical insights to guide future research and development in the design and manufacturing of next-generation AM crash boxes intended to enhance vehicle safety. Neurodegenerative disorders include Alzheimer’s and Parkinson’s, both of which lead to progressive loss of neurons resulting in the severe loss of cognitive and motor functions. These diseases are among the heavy burdens on global healthcare systems largely because there is no cure, and current treatments apply almost entirely to controlling symptoms rather than disease progression. Recent advances in 3D printing and bioprinting technologies now open the way to overcome these challenges and form patient-specific models and therapeutical tools closely simulating the complex environment of the human brain. It then further illustrates how this technological integration with the aid of 3D printing, coupled with microfabrication and biosensing technologies, transforms drug-screening platforms as well as develops customization in medicine. For example, one can form highly intricate and multi-materially composed structures to better facilitate one’s study or test into some new therapeutic possibilities using methodologies of stereolithography and selective laser sintering. Moreover, 3D printing allows the creation of organ-on-a-chip models that simulate brain-like conditions, which may help identify specific biomarkers and evaluate new options of therapy. On the other hand, bioprinting methods based on neural cells combined with scaffolds mimicking native tissue dramatically transform regenerative medicine. New pathways in neural tissue development and implantable devices are now being brought forth, which can be tailored to the needs of individual patients. These advances bring not only greater precision in terms of the therapy that can be delivered but also 3D printing of implantable microelectrodes able to determine real-time biomarkers responsible for neurodegenerative diseases. Thus, this review highlights the robust impact that might be brought forth on the diagnosis and treatment of these neurodegenerative diseases via 3D printing technologies toward more effective management and personal solutions for healthcare. The optimization of mechanical properties in acrylonitrile butadiene styrene-like (ABS-like) photopolymer utilizing neural network techniques presents a promising methodology for enhancing the performance and strength of components fabricated through stereolithography (SLA) 3D printing. This approach uses machine learning algorithms to analyze and predict the relationships between various printing parameters and the resulting mechanical properties, thereby allowing the engineering of better materials specifically designed for targeted applications. Artificial neural networks (ANNs) can model complex, nonlinear relationships between process parameters and material properties better than traditional methods. This research constructed four ANN models to predict critical mechanical properties, such as tensile strength, yield strength, shore D hardness, and surface roughness, based on SLA 3D printer parameters. The parameters used were orientation, lifting speed, lifting distance, and exposure time. The constructed models showed good predictive capabilities, with correlation coefficients of 0.98798 for tensile strength, 0.9879 for yield strength, 0.9823 for Shore D hardness, and 0.98689 for surface roughness. These high correlation values revealed the effectiveness of ANNs in capturing the intricate dependencies within the SLA process. Also, multi-objective optimization was conducted using these models to find the SLA printer’s optimum parameter combination to achieve optimal mechanical properties. The optimization results showed that the best combination is Edge orientation, lifting speed of 90.6962 mm/min, lifting distance of 4.8483 mm, and exposure time of 4.8152 s, resulting in a tensile strength of 40.4479 MPa, yield strength of 32.2998 MPa, Shore D hardness of 66.4146, and Ra roughness of 0.8994. This study highlights the scientific novelty of applying ANN to SLA 3D printing, offering a robust framework for enhancing mechanical strength and dimensional accuracy, thus marking a significant benefit of using ANN tools rather than traditional methods. Miniaturized four-dimensional (4D) micro/nanorobots denote a forerunning technique associated with interdisciplinary applications, such as in embeddable labs-on-chip, metamaterials, tissue engineering, cell manipulation, and tiny robotics. With emerging smart interactive materials, static micro/nanoscale architectures have upgraded to the fourth dimension, evincing time-dependent shape/property mutation. Molecular-level 4D robotics promises complex sensing, self-adaption, transformation, and responsiveness to stimuli for highly valued functionalities. To precisely control 4D behaviors, current-laser-induced photochemical additive manufacturing, such as digital light projection, stereolithography, and two-photon polymerization, is pursuing high-freeform shape-reconfigurable capacities and high-resolution spatiotemporal programming strategies, which challenge multi-field sciences while offering new opportunities. Herein, this review summarizes the recent development of micro/nano 4D laser photochemical manufacturing, incorporating active materials and shape-programming strategies to provide an envisioning of these miniaturized 4D micro/nanorobots. A comparison with other chemical/physical fabricated micro/nanorobots further explains the advantages and potential usage of laser-synthesized micro/nanorobots. Full article

4D printing has emerged as a transformative technology in the field of biomedical engineering, offering the potential for dynamic, stimuli-responsive structures with applications in tissue engineering, drug delivery, medical devices, and diagnostics. This review paper provides a comprehensive analysis of the advancements, challenges, and future directions of 4D printing in biomedical engineering. We discuss the development of smart materials, including stimuli-responsive polymers, shape-memory materials, and bio-inks, as well as the various fabrication techniques employed, such as direct-write assembly, stereolithography, and multi-material jetting. Despite the promising advances, several challenges persist, including material limitations related to biocompatibility, mechanical properties, and degradation rates; fabrication complexities arising from the integration of multiple materials, resolution and accuracy, and scalability; and regulatory and ethical considerations surrounding safety and efficacy. As we explore the future directions for 4D printing, we emphasise the need for material innovations, fabrication advancements, and emerging applications such as personalised medicine, nanomedicine, and bioelectronic devices. Interdisciplinary research and collaboration between material science, biology, engineering, regulatory agencies, and industry are essential for overcoming challenges and realising the full potential of 4D printing in the biomedical engineering landscape. Pneumatic actuators are of great interest for device miniaturization, microactuators, soft robots, biomedical engineering, and complex control systems. Recently, multi-material actuators have become of high interest to researchers due to their comprehensive range of suitable applications. Three-dimensional (3D) printing of multi-material pneumatic actuators would be the ideal way to fabricate customized actuators, but so far, this is mostly limited to deposition-based methodologies, such as fused deposition modeling (FDM) or Polyjetting. Vat-based stereolithography is one of the most relevant high-resolution 3D printing methods but is only rarely utilized in the multi-material 3D printing of materials. This study demonstrated multi-material stereolithography using combinations of materials with different Young’s moduli, i.e., 0.5 MPa and 1.1 GPa, for manufacturing pneumatic actuators and microactuators with a resolution as small as 200 μm. These multi-material actuators have advantages over single-material actuators in terms of their deformation controllability and ease of assembly. Full article

The main advantages of the three-dimensional (3D) printing process are flexible design, rapid prototyping, multi-component structures, and minimal waste. For stereolithography (SLA) 3D printing, common photocurable polymers, such as bisphenol-A glycidyl methacrylate (Bis-EMA), trimethylolpropane triacrylate (TMPTMA), as well as urethane oligomers, have been widely used. For a successful 3D printing process, these photocurable polymers must satisfy several requirements, including transparency, a low viscosity, good mechanical strength, and low shrinkage post-ultraviolet curing process. Herein, we investigated SLA-type photocurable resins prepared using Bis-EMA, TMPTMA, and urethane oligomers. The flexural strength, hardness, conversion rate, output resolution, water absorption, and solubility of the printed materials were investigated. The degree of conversion of the printed specimens measured by infrared spectroscopy ranged from 30 to 60%. We also observed that 64–80 MPa of the flexural strength, 40–60 HV of the surface hardness, 15.6–29.1 MPa of the compression strength, and 3.3–14.5 MPa of the tensile strength. The output resolution was tested using three different structures comprising a series of columns (5–50 mm), circles (0.6–6 mm), and lines (0.2–5 mm). In addition, we used five different pigments to create colored resins and successfully printed complex models of the Eiffel Tower. The research on resins, according to the characteristics of these materials, will help in the design of new materials. These results suggests that acrylate-based resins have the potential for 3D printing. Full article

Four-dimensional (4D) printing technology, as a next-generation additive manufacturing method, enables printed objects to further change their shapes, functionalities, or properties upon exposure to external stimuli. The 4D printing of programmable and deformable materials such as thermo-responsive shape-memory polymers (trSMPs), which possess the ability to change shape by exposure to heat, has attracted particular interest in recent years. Three-dimensional objects based on SMPs have been proposed for various potential applications in different fields, including soft robotics, smart actuators, biomedical and electronics. To enable the manufacturing of complex multifunctional 3D objects, SMPs are often coupled with other functional polymers or fillers during or before the 3D printing process. This review highlights the 4D printing of state-of-the-art multi-component SMP formulations. Commonly used 4D printing technologies such as material extrusion techniques including fused filament fabrication (FFF) and direct ink writing (DIW), as well as vat photopolymerization techniques such as stereolithography (SLA), digital light processing (DLP), and multi-photon polymerization (MPP), are discussed. Different multicomponent SMP systems, their actuation methods, and potential applications of the 3D printed objects are reviewed. Finally, current challenges and prospects for 4D printing technology are summarized. Full article

In this work, the use of additive manufacturing techniques through stereolithography for the manufacture of high-frequency circuits and devices is presented. Both the resin and the 3D printer used in this research are general-purpose commercial materials, not specifically intended for the implementation of microwave networks. The manufacturing and metallization procedures used to produce substrates for the design of planar microwave circuits are described, introducing the characterization process carried out to determine the electrical properties of the resin used. The ultrasonic techniques that allow the structural analysis of the manufactured substrates are also described. The electrical characterization provides a relative dielectric permittivity of 3.25 and a loss tangent of 0.03 for the resin used. In addition, the structural analysis shows a homogeneity and a finish of the manufactured parts that is not achievable using fused deposition modeling techniques. Finally, as a proof of concept, the design and manufacture of a complex geometry stepped impedance filter on a multi-height substrate using stereolithography techniques is presented, which allows for reducing the size of the traditional implementation of the same filter while maintaining its high-frequency response performance. This review summarizes the most recent advances from technological and physico-chemical perspectives to improve several remaining issues in polymeric materials’ additive manufacturing (AM). Without a doubt, AM is experimenting with significant progress due to technological innovations that are currently advancing. In this context, the state-of-the-art considers both research areas as working separately and contributing to developing the different AM technologies. First, AM techniques’ advantages and current limitations are analyzed and discussed. A detailed overview of the efforts made to improve the two most extensively employed techniques, i.e., material extrusion and VAT-photopolymerization, is presented. Aspects such as the part size, the possibility of producing parts in a continuous process, the improvement of the fabrication time, the reduction of the use of supports, and the fabrication of components using more than one material are analyzed. The last part of this review complements these technological advances with a general overview of the innovations made from a material perspective. The use of reinforced polymers, the preparation of adapted high-temperature materials, or even the fabrication of metallic and ceramic parts using polymers as supports are considered. Finally, the use of smart materials that enable the fabrication of shape-changing 3D objects and sustainable materials will also be explored. Full article

In this study, Cuprous Oxide (Cu2O), known for its mechanism against bacteria, was used as filler to induce biocidal properties on a common commercial resin stereolithography (SLA) 3D printing resin. The aim was to develop nanocomposites suitable for the SLA process with a low-cost process that mimic host defense peptides (HDPs). Such materials have a huge economic and societal influence on the global technological war on illness and exploiting 3D printing characteristics is an additional asset for these materials. Their mechanical performance was also investigated with tensile, flexural, Charpy’s impact, and Vickers microhardness tests. Morphological analysis was performed through scanning electron microscopy (SEM), atomic force microscopy (AFM), and energy-dispersive X-ray spectroscopy (EDS) analysis, while the thermal behavior was studied through Thermogravimetric Analysis (TGA). The antibacterial activity of the fabricated nanocomposites was investigated using a screening agar well diffusion method, for a gram-negative and a gram-positive bacterium. Three-dimensional printed nanocomposites exhibited antibacterial performance in all loadings studied, while their mechanical enhancement was approximately 20% even at low filler loadings, revealing a multi-functional performance and a potential of Cuprous Oxide implementation in SLA resin matrices for engineering and medical applications. Evaluation of Stereolithography-Based Additive Manufacturing Technology for BaTiO3 Ceramics at 465 nm

A piezoceramic BaTiO3 material that is difficult for 3D printing was tested with a homemade laser-based stereolithography (SLA) setup. The high light absorbance of BaTiO3 in the spectral range of 350–410 nm makes this material hardly usable with most commercial SLA 3D printers. The typical polymerization depth of BaTiO3 ceramic pastes in this spectral range hardly reaches 30–50 µm for 40 vol % powder loading. A spectral change to 465 nm was realized in this work via a robot-based experimental SLA setup to improve the 3D printing efficiency. The ceramic paste was prepared from a preconditioned commercial BaTiO3 powder and used for 3D printing. The paste’s polymerization was investigated with variation of powder fraction (10–55 vol %), speed of a laser beam (1–10 mm/s, at constant laser power), and a hatching spacing (100–1000 µm). The polymerization depths of over 100 µm were routinely reached with the 465 nm SLA for pastes having 55 vol % powder loading. The spectral shift from 350–410 nm spectral region to 465 nm reduced the light absorption by BaTiO3 and remedied the photopolymerization process, emphasizing the importance of comprehensive optical analysis of prospective powders in SLA technology. Two multi-layered objects were 3D-printed to demonstrate the positive effect of the spectral shift. Full article

Additive manufacturing is becoming an increasingly important technique for the production of dental restorations and assistive devices. The most commonly used systems are based on vat polymerization, e.g., stereolithography (SLA) and digital light processing (DLP). In contrast, fused filament fabrication (FFF), also known under the brand name fused deposition modeling (FDM), is rarely applied in the dental field. This might be due to the reduced accuracy and resolution of FFF compared to vat polymerization. However, the use of FFF in the dental sector seems very promising for in-house production since it presents a cost-effective and straight forward method. The manufacturing of nearly ready-to-use parts with only minimal post-processing can be considered highly advantageous. Therefore, the objective was to implement FFF in a digital dental workflow. The present report demonstrates the production of surgical guides for implant insertion by FFF. Furthermore, a novel approach using a temperature-sensitive filament for bite registration plates holds great promise for a simplified workflow. In combination with a medical-grade filament, a multi-material impression tray was printed for optimized impression taking of edentulous patients. Compared to the conventional way, the printed thermoplastic material is pleasant to model and can allow clean and fast work on the patient. Full article

The Pacinian corpuscle is a highly sensitive mammalian sensor cell that exhibits a unique band-pass sensitivity to vibrations. The cell achieves this band-pass response through the use of 20 to 70 elastic layers entrapping layers of viscous fluid. This paper develops and explores a scalable mechanical model of the Pacinian corpuscle and uses the model to predict the response of synthetic corpuscles, which could be the basis for future vibration sensors. The −3dB point of the biological cell is accurately mimicked using the geometries and materials available with off-the-shelf 3D printers. The artificial corpuscles here are constructed using uncured photoresist within structures printed in a commercial stereolithography (SLA) 3D printer, allowing the creation of trapped fluid layers analogous to the biological cell. Multi-layer artificial Pacinian corpuscles are vibration tested over the range of 20–3000 Hz and the response is in good agreement with the model. Full article
