This article presents the implementation of the Six Sigma methodology in the electro-discharge texturing process of cold mill work rolls. The final surface quality of sheet metal must meet the specific demands of car body part producers, which require a specific surface texture described by surface microgeometry parameters: the average roughness and the peak density. The requirements for the surface microgeometry of sheet metal are mainly related to improving the formability and adhesion of the paint in the body painting process. These microgeometry parameters can be controlled by the texture of work rolls: this texture is transferred onto the sheet metal surface. The electro-discharge texturing process allows for control of the average roughness and peak density according to individual customer specifications. In this study, a model is proposed to predict the average roughness based on the input parameters of the electro-discharge texturing process: current, voltage, and time. Compared to previous models, this model includes more input parameters. The process suitability was analyzed using control charts, capability indices, and Z scores. The modified weighted product method was used to create a purpose function describing the relationships between the input and output quality parameters. Based on the agreement of the target quality characteristics and the calculated values according to the models obtained, an algorithm to control the texturing process of the work rolls was designed. The proposed model was also validated on results published by other authors and demonstrated good agreement. This study should contribute to the philosophy of continuously improving the surface quality of cold-rolled sheet metal. Full article

The increasing demands for lightweight design in the transport industry have led to an extensive use of lightweight materials such as aluminium alloys. The forming of aluminium sheets however presents significant challenges due to the low formability and the increased susceptibility to galling. The use of tailored workpieces and controlled die roughness surfaces are common strategies to improve the tribological behaviour, whilst galling is still not well understood. This work is aimed at analysing the interplay between the sheet and tool surface roughness on the friction and galling performance. Different degrees of Electro Discharge Texturing (EDT) textures were generated in AA1050 material strips, and tooling presenting different polishing degrees were prepared. Strip drawing tests were carried out to model the tribological condition and results were corroborated through cup drawing tests. A new galling severity index (GSI) is presented for a quick and quantitative determination of both galling occurrence and severity. The present study underlines the key role of die topography and the potential of die surface functionalization for galling prevention. Full article

Surface texturing has brought significant improvements in the functional properties of parts and components. Sinker electro discharge machining (SEDM) is one of the processes which generates great texturing results at different scale. An electrode is needed to reproduce the geometry to be textured. Some geometries are difficult or impossible to achieve on an electrode using conventional and even unconventional machining methods. This work sets out the advances made in the manufacturing of copper electrodes for electro erosion by additive manufacturing, and their subsequent application to the functional texturing of Al-Cu UNS A92024-T3 alloy. A combined procedure of digital light processing (DLP) additive manufacturing, sputtering and micro-electroforming (AMSME), has been used to produce electrodes. Also, a specific laboratory equipment has been developed to reproduce details on a microscopic scale. Shells with outgoing spherical geometries pattern have been manufactured. AMSME process has shown ability to copper electrodes manufacturing. A highly detailed surface on a micrometric scale have been achieved. Copper shells with minimum thickness close to 300 µm have been tested in sinker electro discharge machining (SEDM) and have been shown very good performance in surface finishing operations. The method has shown great potential for use in surfaces texturing. Full article

Exterior car-body parts are made of steel or aluminum sheets. Their formability and appearance after painting depends not only on the mechanical properties but also on their surface texture. The surface roughness characteristics, the roughness average Ra and the peak count Pc per centimeter depend on the texture of rolling mill’s finishing rollers, their wear and the degree of removal by the rolling mill. The research was carried out on heat-treated finishing rollers on the surface of which a controlled texture was created by changing the electro-discharge texturing (EDT) parameters. Parameters and the number of electro-discharge texturing experiments were optimized using full four-factor experiment techniques at the upper and lower levels of the parameters in the form of 24. The significance of the impact of individual EDT parameters and their interactions was identified based on the variance results. The ANOVA variance analysis results confirmed that the roughness Ra and the peak count Pc depend primarily on peak current (Ip), discharge peak voltage (Up), pulse on time (Pont) and pulse off time (Pofft). Optimization of the effect of the above parameters on the target roughness RaT,FR values and the peak count PcT,FR of finishing rollers was performed by the response surface methodology (RSM). Obtained regression models describe relationships between the input parameters of the electro-discharge texturing of finishing rollers and the output characteristics of the RaT,FR and the PcT,FR texture to a very high degree. The reliability of the electro-discharge texturing process of working rollers was assessed using the process capability index Cpk. Full article
