Round 1

Reviewer 1 Report

The work carried out by the author on Aluminum Coating on Stainless Steel is interesting to the research community but it is required to incorporate the suggestions/comments in their manuscript for more understanding of the work.

1. One line on the application of coating can be added in the abstract. Further, observation on the bonding mechanism and microstructure must be added in the abstract.

2. The author should add the observation of previous studies carried out by the researcher on the cold spray. Further, clearly mention the research gap followed by the objective of the work.

3. The author should add the supplier name through which they procured the materials. Further, any reason to select the process parameters?

4. What do you mean by DE. The author must check the abbreviation such as SEM, EDS, etc. if he is using it for the first time.

5. The author has written a statement the transition of the recover mechanism to recrystallization mechanism, in which the lattice defects are fully activated under the effect of internal 201 stress, and the dislocation slip leads to a decrease in dislocation density. Justify it.

6. What does mean epoxy failure?

7. The authors should justify its Fe-Al intermetallics at the interfaces.

Dear Authors,

The authors discuss the properties of the aluminum coating on steel. They study four variants of the same material. The aluminum coatings were applied according to the values of the spraying parameters contained in table 1. Which of these coatings is applied under optimal conditions? What factors determined this? The statement about optimal spraying conditions was made in the summary (224-225). Previously, there was no information about optimizing the spray parameters.

I believe that the article will significantly enhance its value if it is supplemented with a short description of the selection of spraying conditions.

Reply: Thanks the reviewer for pointing out this. The optimal condition is #4. It is also the highest allowable spray conditions we can reach to avoid the nozzle clogging issue. The optimal conditions are mainly determined by the gas pressure and gas temperature, which will translate to in-flight velocity of powder particles during cold spray. In fact, we have performed many trial tests to cover a wide span of the spray window of aluminum. The listed process parameters were selected for the ease of comparison, since we only vary one parameter at a time. Such information has been added in the materials and methods section in the revised text.
