Within recent years, considerable progress has been made regarding high-performance solvers for partial differential equations (PDEs), yielding potential gains in efficiency compared to industry standard tools. However, the latter largely remains the status quo for scientists and engineers focusing on applying simulation tools to specific problems in practice. We attribute this growing technical gap to the increasing complexity and knowledge required to pick and assemble state-of-the-art methods. Thus, with this work, we initiate an effort to build a common taxonomy for the most popular grid-based approximation schemes to draw comparisons regarding accuracy and computational efficiency. We then build upon this foundation and introduce a method to systematically guide an application expert through classifying a given PDE problem setting and identifying a suitable numerical scheme. Great care is taken to ensure that making a choice this way is unambiguous, i.e., the goal is to obtain a clear and reproducible recommendation. Our method not only helps to identify and assemble suitable schemes but enables the unique combination of multiple methods on a per-field basis. We demonstrate this process and its effectiveness using different model problems, each comparing the resulting numerical scheme from our method with the next best choice. For both the Allen–Cahn and advection equations, we show that substantial computational gains can be attained for the recommended numerical methods regarding accuracy and efficiency. Lastly, we outline how one can systematically analyze and classify a coupled multiphysics problem of considerable complexity with six different unknown quantities, yielding an efficient, mixed discretization that in configuration compares well to high-performance implementations from the literature. Digital twins are among the technologies that are considered to have high potential. At the same time, there is no uniform understanding of what this technology means. Definitions are used across disciplinary boundaries, resulting in a multitude of different interpretations. The concepts behind the terms should be clearly named to transfer knowledge and bundle developments in digitalization. In particular, the Reference Architectural Model for Industry (RAMI) 4.0, as the guiding concept of digitalization, should be in harmony with the terms to be able to establish a contradiction-free relationship. This paper therefore summarizes the most important definitions and descriptions from the scientific community. By evaluating the relevant literature, a concept is derived. The concept presented in this work concretizes the requirements and understanding of digital twins in the frame of RAMI 4.0 with a focus on manufacturing. It thus contributes to the understanding of the technology. In this way, the concept is intended to contribute to the implementation of digital twins in this context. Full article

With rising electricity prices, industries are trying to exploit opportunities to reduce electricity costs. Adapting to fluctuating energy prices offers the possibility to save electricity costs without reducing the performance of the production system. Production planning and control play key roles in the implementation of the adjustments. By taking into account the price forecasts for the electricity markets in addition to machine utilization, work in process, and throughput time, an energy-oriented production plan is set up. The electrical energy is procured based on this plan and the associated load profile. Deviations from the forecast and the purchased amount of electricity lead to high penalties, as they can destabilize the energy system. For manufacturing companies, this means that machine failures and other unexpected events must be dealt with in a structured manner to avoid these penalty costs. This paper presents an approach to selecting, classifying, and integrating suitable measures from existing risk treatment paths into the production schedule. The selection of measures is based on a hybrid multi-criteria decision-making method in which the three relevant criteria, namely, cost, energy flexibility, and risk reduction, are weighted by applying both an analytic hierarchy process and entropy, and they are then prioritized according to multi-attribute utility theory. In the following, the subdivision into preventive and reactive measures is made in order to choose between the modification of the original plan or the creation of backup plans. With the help of mathematical optimization, the measures are integrated into the production schedule by minimizing the cost of balancing energy. The approach was implemented in MATLAB® and validated using a case study in the foundry industry. Full article

Due to the high share of industry in total electricity consumption, industrial demand-side management can make a relevant contribution to the stability of power systems. At the same time, companies get the opportunity to reduce their electricity procurement costs by taking advantage of increasingly fluctuating prices on short-term electricity markets, the provision of system services on balancing power markets, or by increasing the share of their own consumption from on-site generated renewable energy. Demand-side management requires the ability to react flexibly to the power supply situation without negatively affecting production targets. It also means that the management and operation of production must consider not only production-related parameters but also parameters of energy availability, which further increase the complexity of decision-making. Although simulation studies are a recognized tool for supporting decision-making processes in production and logistics, the simultaneous simulation of material and energy flows has so far been limited mainly to issues of energy efficiency as opposed to energy flexibility, where application-oriented experience is still limited. We assume that the consideration of energy flexibility in the simulation of manufacturing systems will amplify already known pitfalls in conducting simulation studies. Based on five representative industrial use cases, this article provides practitioners with application-oriented experiences of the coupling of energy and material flows in simulation modeling of energy-flexible manufacturing, identifies challenges in the simulation of energy-flexible production systems, and proposes approaches to face these challenges. Seven pitfalls that pose a particular challenge in simulating energy-flexible manufacturing have been identified, and possible solutions and measures for avoiding them are shown. It has been found that, among other things, consistent management of all parties involved, early clarification of energy-related, logistical, and resulting technical requirements for models and software, as well as the application of suitable methods for validation and verification are central to avoiding these pitfalls. The identification and characterization of challenges and the derivation of recommendations for coping with them can raise awareness of typical pitfalls. This paper thus helps to ensure that simulation studies of energy-flexible production systems can be carried out more efficiently in the future. Full article

Through its unique characteristics, additive manufacturing yields great potential for designing fluid components with increased performance characteristics. These potentials in advanced design, functional structure, and manufacturing are not easily realized. Therefore, the present study proposes a holistic development methodology for fluid components with a specific focus on hydraulic manifolds. The methodology aims to lead the designer from the specification of the task, through a step-by-step embodied design, to a technical and economic evaluation of the optimized, first-time manufactured part. A case study applies the proposed methodology to a part of a rail-vehicle braking application. Through its application, a significant reduction in weight, size, as well as significant contributions to the company’s AM strategy can be assigned to the part. At the same time, increased direct manufacturing costs are identified. Based on the increased performance characteristics of the resulting design and the holistic foundation of the subsequent economic decisions, a satisfying efficiency can be allocated to the proposed methodology. The carbon content of steel affects many of its essential properties, e.g., hardness and mechanical strength. In the powder bed fusion process of metals using a laser beam (PBF-LB/M), usually, pre-alloyed metal powder is solidified layer-by-layer using a laser beam to create parts. A reduction of the carbon content in steels is observed during this process. This study examines adding carbon particles to the metal powder and in situ alloying in the PBF-LB/M process as a countermeasure. Suitable carbon particles are selected and their effect on the particle size distribution and homogeneity of the mixtures is analysed. The workability in PBF-LB is then shown. This is followed by an evaluation of the resulting mechanical properties (hardness and mechanical strength) and microstructure in the as-built state and the state after heat treatment. Furthermore, potential use cases like multi-material or functionally graded parts are discussed. Full article
