In the present work, the optimization of ceramic-based composite WC(Co,Ni) welds by laser cladding was carried out using response surface methodology based on finite element analysis. The heat distribution and temperature field of laser-melted WC(Co,Ni) ceramic coatings were simulated using ANSYS software, which allowed the computation of the distribution of residual stresses. The results show that the isotherms in the simulation of the temperature field are elliptical in shape, and that the isotherms in front of the moving heat source are dense with a larger temperature gradient, while the isotherms behind the heat source are sparse with a smaller temperature gradient. In addition, the observed microstructural evolution shows that the melting zone domains of WC(Co,Ni) are mainly composed of unmelted carbides. These carbides are dendritic, rod-like, leaf-like, or net-like, and are agglomerated into smaller groups. The W content of these unmelted carbides exceeds 80%, while the C content is around 1.5–3.0%. The grey areas are composed of WC, Co and Ni compounds. Based on the regression model, a quadratic model was successfully constructed. A three-dimensional profile model of the residual stress behaviour was further explored. The estimated values of the RSM-based FEA model for residual stress are very similar to the actual results, which shows that the model is effective in reducing residual stress by laser cladding. Difficult, extreme operating conditions of parabolic antennas under precipitation and sub-zero temperatures require the creation of effective heating systems. The purpose of the research is to develop a multilayer coating containing two metal-ceramic layers, epoxy composite layers, carbon fabric, and an outer layer of basalt fabric, which allows for effective heating of the antenna, and to study the properties of this coating. The multilayer coating was formed on an aluminum base that was subjected to abrasive jet processing. The first and second metal-ceramic layers, Al2O3 + 5% Al, which were applied by high-speed multi-chamber cumulative detonation spraying (CDS), respectively, provide maximum adhesion strength to the aluminum base and high adhesion strength to the third layer of the epoxy composite containing Al2O3. On this not-yet-polymerized layer of epoxy composite containing Al2O3, a layer of carbon fabric (impregnated with epoxy resin) was formed, which serves as a resistive heating element. On top of this carbon fabric, a layer of epoxy composite containing Cr2O3 and SiO2 was applied. Next, basalt fabric was applied to this still-not-yet-polymerized layer. Then, the resulting layered coating was compacted and dried. To study this multilayer coating, X-ray analysis, light and raster scanning microscopy, and transmission electron microscopy were used. The thickness of the coating layers and microhardness were measured on transverse microsections. The adhesion strength of the metal-ceramic coating layers to the aluminum base was determined by both bending testing and peeling using the adhesive method. It was established that CDS provides the formation of metal-ceramic layers with a maximum fraction of lamellae and a microhardness of 7900–10,520 MPa. In these metal-ceramic layers, a dispersed subgrain structure, a uniform distribution of nanoparticles, and a gradient-free level of dislocation density are observed. Such a structure prevents the formation of local concentrators of internal stresses, thereby increasing the level of dispersion and substructural strengthening of the metal-ceramic layers’ material. The formation of materials with a nanostructure increases their strength and crack resistance. The effectiveness of using aluminum, chromium, and silicon oxides as nanofillers in epoxy composite layers was demonstrated. The presence of structures near the surface of these nanofillers, which differ from the properties of the epoxy matrix in the coating, was established. Such zones, specifically the outer surface layers (OSL), significantly affect the properties of the epoxy composite. The results of industrial tests showed the high performance of the multilayer coating during antenna heating. Full article

Tribological processes in extreme environments pose serious material challenges, requiring coatings that resist both wear and corrosion. This review summarizes recent advances in protective coatings engineered for extreme environments such as high temperatures, chemically aggressive media, and high-pressure and abrasive domains, as well as cryogenic and space applications. A comprehensive overview of promising coating materials is provided, including ceramic-based coatings, metallic and alloy coatings, and polymer and composite systems, as well as nanostructured and multilayered architectures. These materials are deployed using advanced coating technologies such as thermal spraying (plasma spray, high-velocity oxygen fuel (HVOF), and cold spray), chemical and physical vapor deposition (CVD and PVD), electrochemical methods (electrodeposition), additive manufacturing, and in situ coating approaches. Key degradation mechanisms such as adhesive and abrasive wear, oxidation, hot corrosion, stress corrosion cracking, and tribocorrosion are examined with coating performance. The review also explores application-specific needs in aerospace, marine, energy, biomedical, and mining sectors operating in aggressive physiological environments. Emerging trends in the field are highlighted, including self-healing and smart coatings, environmentally friendly coating technologies, functionally graded and nanostructured coatings, and the integration of machine learning in coating design and optimization. Finally, the review addresses broader considerations such as scalability, cost-effectiveness, long-term durability, maintenance requirements, and environmental regulations. This comprehensive analysis aims to synthesize current knowledge while identifying future directions for innovation in protective coatings for extreme environments. Full article

To enhance the high-temperature oxidation resistance of chromium carbide metal ceramic coatings, micro/nanoparticle modification was applied to the alloy binder phase of the typical Cr3C2-NiCr coating. This led to the development of Cr3C2-NiCrCoMo and Cr3C2-NiCrCoMo/nano-CeO2 coatings with superior high-temperature oxidation performance. This study compares the high-temperature oxidation behavior of these coating samples and explores their respective oxidation mechanisms. The results indicate that the addition of CoCrMo improves the compatibility between the oxide film and the coating, enhancing the microstructure and integrity of the oxide film. Compared to Cr3C2-NiCrCoMo coatings, the incorporation of nano-CeO2 promotes the reaction between oxides in the Cr3C2-NiCrCoMo/nano-CeO2 coating, increasing the content of binary spinel phases, reducing thermal stress at the oxide–coating interface, and improving the adhesion strength of the oxide film. As a result, the oxidation rate of the coating is reduced, and its oxidation resistance is improved. Full article

The friction surfacing (FS) process has emerged over the past few years as a method for joining both similar and dissimilar materials, for volume damage repair of defective components, and for corrosion protection. The possibility to produce a metallic coating by FS, without melting the material, classifies this technique as distinct from other standard methods. This unconventional deposition method is based on the severe plastic deformation that appears on a rotating metallic rod (consumable material) pressed against the substrate under an axial load. The present study aims to investigate the tribological properties and corrosion resistance provided by the aluminum-based FS coatings deposited onto a structural S235 steel substrate and further modified by plasma electrolytic oxidation (PEO). During the PEO treatment, the formation of a ceramic film is enabled, while the hardness, chemical stability, corrosion, and wear resistance of the modified surfaces are considerably increased. The morpho-structural characteristics and chemical composition of the PEO-modified FS coatings are further investigated using scanning electron microscopy combined with energy dispersive spectroscopy analysis and X-ray diffraction. Dry sliding wear testing of the PEO-modified aluminum-based coatings was carried out using a ball-on-disc configuration, while the corrosion resistance was electrochemically evaluated in a 3.5 wt.% NaCl solution. The corrosion rates of the aluminum-based coatings decreased significantly when the PEO treatment was applied, while the wear rate was substantially reduced compared to the untreated aluminum-based coating and steel substrate, respectively. The laser cladding (LC) of titanium matrix composite coatings (TMCCs) on titanium components not only effectively enhances the wear resistance, fatigue resistance, corrosion resistance, and biocompatibility of titanium and its alloys, but also circumvents the incompatibility and low bonding strength issues associated with other metallic composite coatings. While the incorporation of ceramic particles is a critical strategy for improving the coating performance, the limited interfacial bonding strength between ceramic particles and the matrix has historically constrained its advancement. To further elevate its performance and meet the demands of components operating in harsh environments, researchers worldwide have employed LC to synthesize in situ hard ceramic reinforcements such as TiC, TiB, TiN, and others within TMCCs on titanium substrates. This approach successfully addresses the aforementioned challenges, achieving coatings that combine a high interfacial bonding strength with superior mechanical properties. This paper provides a comprehensive review of the processing techniques, phase composition, microstructure, and mechanical properties of in situ-synthesized ceramic-reinforced TMCCs via LC on titanium components, with a focused summary of their strengthening mechanisms. Furthermore, it critically discusses the challenges and future prospects for advancing this technology. Full article

The aim of the present research was to synthesize protective composite layers from biodegradable cellulose and biocompatible, sol–gel-derived silica cryogel. An important task in the present work was to achieve good applicability on distinct (smooth and rough) surfaces of various materials (from metallic to ceramic). The aim was to utilize the composite layers as thermal and electric insulation coating. The investigation put some effort into the enhancement of mechanical strength and the elasticity of the thin layer as well as a reduction in its water solubility. The removal of the alkali content leads successfully to a significant reduction in water solubility (97 wt% → 1–3 wt%). Adhesion properties were measured using a specialized measurement technique developed in our laboratory. Treatments of the substrate surface, such as alkaline or acidic etching (i.e., Na2CO3, HF, water glass), mechanical roughening, or the application of a thin alkali-containing primer layer, strongly increase adhesion. SEM analyses revealed the interactions between the matrix and the reinforcement phase and their morphology. Full article

Ceramic oxide coatings were fabricated on 7075 aluminum alloy via micro-arc oxidation (MAO) in a silicate-phosphate electrolyte under voltages of 250 V, 300 V, and 350 V for 600 s. The effect of the applied voltage on the surface morphology, microstructure, phase composition, microhardness, roughness, coating thickness, and corrosion resistance was systematically studied. The coating obtained at 300 V demonstrated a dense structure with relatively low surface roughness (2.3 μm) and a thickness of approximately 70 μm. This sample also exhibited the most balanced performance, combining relatively high microhardness (~422 HV) and the lowest corrosion current density (6.1 × 10−7 A/cm2) in a 3.5 wt.% NaCl solution. X-ray diffraction patterns revealed the presence of both γ- and α-Al2O3 phases in all coated samples, with a relative increase in α-phase intensity observed at an intermediate voltage. The results demonstrate that the applied voltage plays a critical role in determining the coating structure and performance, offering insights into the surface treatment of high-strength aluminum alloys for engineering applications. Composite electrodeposited coatings hold significant potential for marine and aerospace applications due to their synergistic corrosion resistance and wear durability, yet nanoparticle agglomeration and interfacial incompatibility persistently undermine their performance. Conventional dispersion techniques—mechanical agitation, surfactants, or high-energy methods—fail to resolve these issues, often introducing residual stresses, organic impurities, or thermal damage to substrates. This study addresses these challenges through a novel thermal-assisted alkaline etching (TAE) protocol that synergistically removes surface oxides and enhances colloidal stability in β-SiC nanoparticles. By combining NaOH-based etching with low-temperature calcination (250 °C), the method achieves oxide-free SiC surfaces with elevated hydrophilicity and a ζ-potential of −25 mV, enabling submicron clustering (300 nm) without surfactants. Electrodeposited Co/SiC coatings incorporating TAE-SiC exhibited current-modulated reinforcement, achieving optimal SiC incorporation (5.9 at% Si) at 8 A/dm2 through electrophoretic–hydraulic synergy, along with uniform cross-sectional distribution validated by SEM. Tribological assessments revealed shorter wear tracks in TAE-SiC-enhanced coatings compared to their untreated counterparts, suggesting enhanced interfacial coherence despite a comparable mass loss. Demonstrating scalability through cost-effective aqueous-phase chemistry, this methodology provides a generalized framework applicable to other ceramic-reinforced systems (e.g., Al2O3 and TiC), offering transformative potential for next-generation protective coatings in harsh operational environments. This study addresses the critical challenges of hydrogen permeation and embrittlement in metallic pipelines for hydrogen storage and transportation by developing an epoxy resin-based composite coating with enhanced hydrogen barrier properties. Using cold spray technology, the fabricated coatings with controlled 250–320 μm thicknesses incorporating graphene/ceramic composite particles uniformly dispersed in the epoxy matrix. Microstructural characterization revealed dense morphology and excellent interfacial bonding. Electrochemical hydrogen charging tests demonstrated remarkable hydrogen permeation reduction, showing a strong positive correlation between coating thickness and barrier performance. The optimal 320 μm-thick coating achieved a hydrogen content of only 0.28 ± 0.09 ppm, representing an 89% reduction compared to that in uncoated substrates. The superior performance originates from the Al2O3/SiO2 networks providing physical barriers, graphene offering high-surface-area adsorption sites, and MgO chemically trapping hydrogen atoms. Post-charging analysis identified interfacial stress concentration and hydrogen-induced plasticization as primary causes of ceramic particle delamination. This work provides both fundamental insights and practical solutions for designing high-performance protective coatings in long-distance hydrogen pipelines. Full article

Carbon fiber-reinforced composites (CFRCs) have attracted considerable attention in recent years due to their excellent properties, enabling their use across various sectors. However, their application at high temperatures is limited by the fibers’ lack of oxidation resistance. This study demonstrates a significant advancement in enhancing the oxidation stability performance of carbon fiber-reinforced composites (CFRCs) by developing a silicon carbide (SiC) coating through the ceramization of carbon fibers using silicon (Si) powder. For the first time, this method was applied to recycled carbon fibers from CF thermoplastic composites. The key findings include the successful formation of a uniform SiC coating, with coating thickness increasing with process duration and decreasing at higher temperatures. The treated fibers exhibited substantially improved oxidation resistance, maintaining structural stability above 700 °C—markedly better than that of their uncoated counterparts. Thermogravimetric analysis confirmed that oxidation resistance varied depending on the CF/Si ratio, highlighting this parameter’s critical role. Overall, this study offers a viable pathway to enhance the thermal durability of recycled carbon fibers for high-temperature applications. Full article

Using low-cost transition-metal chlorides and furfuryl alcohol as raw materials, the (TiZrHfNbTa)C precursor was prepared, and a three-dimensional braided carbon fiber preform (C/C) coated with pyrolytic carbon (PyC) was used as the reinforcing material. A C/C-(TiZrHfNbTa)C composite was successfully fabricated through the precursor impregnation pyrolysis (PIP) process. Under extreme oxyacetylene ablation conditions (2311 °C/60 s), this composite material demonstrated outstanding ablation resistance, with a mass ablation rate as low as 0.67 mg/s and a linear ablation rate of only 20 μm/s. This excellent performance can be attributed to the dense (HfZr)6(TaNb)2O17 oxide layer formed during ablation. This oxide layer not only has an excellent anti-erosion capability but also effectively acts as an oxygen diffusion barrier, thereby significantly suppressing further ablation and oxidation within the matrix. This study provides an innovative strategy for the development of low-cost ultra-high-temperature ceramic precursors and opens up a feasible path for the efficient preparation of C/C-(TiZrHfNbTa)C composites. Silicon oxycarbide coatings are the subject of research due to their exceptional optical, electronic, anti-corrosion, etc., properties, which make them attractive for a number of applications. In this article, we present a study on the synthesis and characterization of thin SiOC:H silicon oxycarbide films with the given composition and properties from a new organosilicon precursor octamethyl-1,4-dioxatetrasilacyclohexane (2D2) and its macromolecular equivalent—poly(oxybisdimethylsily1ene) (POBDMS). Layers from 2D2 precursor with different SiOC:H structure, from polymeric to ceramic-like, were produced in the remote microwave hydrogen plasma by CVD method (RHP-CVD) on a heated substrate in the temperature range of 30–400 °C. SiOC:H polymer layers from POEDMS were deposited from solution by spin coating and then crosslinked in RHP via the breaking of the Si-Si silyl bonds initiated by hydrogen radicals. The properties of SiOC:H layers obtained by both methods were compared. The density of the cross-linked materials was determined by the gravimetric method, elemental composition by means of XPS, chemical structure by FTIR spectroscopy, and NMR spectroscopy (13C, 29Si). Photoluminescence analyses and ellipsometric measurements were also performed. Surface morphology was characterized by AFM. Based on the obtained results, a mechanism of initiation, growth, and cross-linking of the CVD layers under the influence of hydrogen radicals was proposed. Full article

Phase Evolution of High-Entropy Stannate Pyrochlore Oxide Synthesized via Glycine-Assisted Sol–Gel Synthesis as a Thermal Barrier Coating Material

High-entropy ceramics have gained wider attention due to their structural integrity and stability, which can be used in various functional applications. Especially, high-entropy oxides exhibit excellent thermal stability, particularly at high temperatures. Thermal barrier coating materials must demonstrate good thermal stability without any phase transformation or phase separation, which is critical in aerospace and energy conversion applications. To address this, we have prepared new high-entropy stannate pyrochlore oxide nanoparticles with the composition (Gd0.2Nd0.2La0.2Pr0.2Sm0.2)2Sn2O7 through a simple glycine-assisted sol–gel synthesis. The phase evolution was probed at different heat-treatment temperatures from 1000 °C to 1500 °C. Among the temperatures investigated, a single-phase pyrochlore oxide was formed from 1300 °C without any impurity or phase separation. The obtained nanoparticles were characterized using various techniques, including X-ray diffraction (XRD), field-emission scanning electron microscopy (FESEM), nanoindentation, and dilatometry to investigate their physiochemical and mechanical properties. The Vickers hardness of high-entropy oxides is 4.2 ± 0.33 GPa, while a thermal expansion coefficient (TEC) of 8.7 × 10−6 K−1 at 900 °C is calculated. The results show that the prepared high-entropy pyrochlore oxide can be a suitable candidate for thermal barrier coating. Full article

Coating of Cubic Boron Nitride Powder with TiN in a Rotating Drum via Gas Phase Processes

To improve the performance of superhard ceramic composites, this study aims to develop a dense, phase-pure, and uniform TiN coating on cubic boron nitride (cBN) particles with a target thickness of at least 150 nm. TiN coatings were applied using atomic layer deposition (ALD) alone, as well as a combined ALD/chemical vapor deposition (CVD) process. While ALD produced uniform and dense coatings, the thickness remained below 50 nm. The combined ALD/CVD approach achieved greater thicknesses up to 500 nm, though coating homogeneity remained a challenge. Optimization efforts, including increased ALD cycles and reduced CVD pressure, led to improved coating uniformity, with 25%–30% of particles coated to thicknesses ≥ 80 nm. Structural analysis confirmed dense, pore-free TiN1−x layers for all synthesized powders. In contrast, the commercial reference powder showed a non-uniform, multiphase coating (α − Ti, Ti2N, and TiN0.53) with defects. While the ALD/CVD powders exhibited better phase purity than the commercial sample, further optimization is needed to achieve consistent coatings above 150 nm. These results suggest the ALD/CVD route is promising for producing coatings suitable for use in ceramic matrix composites. Full article
